Es werden keramische Werkstoffe auf der Basis von Cordierit vorgeschlagen, bei welchen die Reaktionen mit den im Abgas enthaltenen Alkaliionen und Erdalkaliionen nur in sehr geringem Umfang zu einer Änderung des Wärmeausdehnungskoeffizienten führen .
Description
Filterelement und Trägerstruktur für einen Katalysator mit verbesserter Beständigkeit gegen Alkali- und Erdalkaliionen .
Stand der Technik
Die Erfindung betrifft keramische Werkstoffe mit verbesserter chemischer Beständigkeit und Resistenz, insbesondere gegen Alkali- und Erdalkaliionen, sowie Filterelemente und Trägerstrukturen für eine
Abgasnachbehandlungseinrichtung einer Brennkraftmaschine.
Filterelemente für Partikelfilter von Dieselbrennkraftmaschinen und die Trägerstrukturen von Katalysatoren für Brennkraftmaschinen werden häufig aus Cordierit hergestellt. Reines Cordierit hat einen sehr kleinen thermischen Ausdehnungskoeffizienten und weist somit eine gute Beständigkeit gegen plötzliche Temperaturänderungen (Thermoschocks) auf.
Bei der zyklischen Regeneration der Filterelemente können Temperaturen von über 1.000° Celsius auftreten, da die Regeneration von Ruß exotherm ist. Da die Rußverteilung innerhalb des Filterelements nicht homogen ist und außerdem die Möglichkeiten der Wärmeabfuhr lokal unterschiedlich sind, entstehen bei der Regeneration lokale
Temperaturunterschiede im Filterelement.
Bislang wird die Lebensdauer von Partikelfiltern aus Cordierit unter anderem dadurch begrenzt, dass das Cordierit mit den im Abgas enthaltenen Alkalien, insbesondere Natrium und Kalium, oder Erdalkalien, reagiert. Bei dieser Reaktion entstehen zusätzliche Phasen, wie zum Beispiel Nephelin, die einen größeren Wärmeausdehnungskoeffizient als Cordierit haben. Bestehende Thermospannungen, die auf lokale Temperaturunterschiede zurückgehen, werden durch erhöhte
Wärmeausdehnungskoeffizienten noch erhöht, was zu Rissen im Filterelement und damit zu dessen Zerstörung führen kann.
Cordieritwerkstoffe und darauf basierende Varianten sind Magnesium-Aluminium-Silikate, welche direkt beim Sintern von Speckstein oder Talkum mit Zusätzen von Ton, Kaolin, Schamotte, Korund und Mullit entstehen. Die vereinfachte Näherung der Zusammensetzung von reinem keramischen Cordierit ist ca. 14% MgO, 35% Al2O3 und 51% SiO2 oder Mg2Al4SiOi8. Solche Magnesium-Aluminium-Silikate liegen hochkoordiniert vor und umfassen insbesondere Keramiken mit dem System Al2O3 - SiO2 - MgO und können ggfs. weitere Zuschläge enthalten.
Im Folgenden wird im Sinne dieser Erfindung häufig von einem Körper oder einem keramischen Körper gesprochen, da die Anwendung der erfindungsgemäßen Verfahren nicht auf Filterelemente für Brennkraftmaschinen beschränkt ist, sondern beispielsweise auch bei der Herstellung von
Trägerstrukturen für Katalysatoren von Brennkraftmaschinen und anderen temperaturbelasteten keramischen Bauteilen, die einem Angriff durch Alkali- oder Erdalkaliionen ausgesetzt sind, anwendbar ist.
Des Weiteren wird im Folgenden stets von Magnesium- Aluminium-Silikat gesprochen. Gemeint sind damit auch andere keramische Werkstoffe, die ein ähnliches Verhalten gegenüber Alkali- und Erdalkaliionen aufweisen. Erfindungsgemäß bevorzugt ist jedoch Cordierit.
Der Erfindung liegt die Aufgabe zugrunde, keramische Werkstoffe mit verbesserten Eigenschaften und keramische Körper bereitzustellen, deren Eigenschaften sich durch die von den im Abgas und in Aschen enthaltenen Alkalien oder Erdalkalien ausgelösten Reaktionen nicht oder nur in sehr geringem Umfang ändern.
Die Aufgabe wird dadurch gelöst, dass ein keramischer Werkstoff bereitgestellt wird, bestehend aus Magnesium- Aluminium-Silikat, wobei die im Ausgangsmaterial enthaltenen Kationen, insbesondere Magensium-Ionen, mindestens teilweise durch Fremdionen/Fremdelemente ersetzt und/oder substituiert werden.
In einer bevorzugten Ausführungsform erfolgt das „Ersetzen und/oder Substituieren" mittels Dotierung. Bevorzugte Dotierungselemente sind solche, die mindestens teilweise Magnesium durch mindestens ein oder mehrere Ionen/Elemente ausgewählt aus der Gruppe Zirkonium (Zr) , Yttrium (Y) ,
Titan (Ti), Hafnium (Hf), Eisen (Fe), Cobalt (Co), Mangan (Mn) , Gallium (Ga) , Germanium (Ge) , Ytterbium (Yb) , Scandium (Sc) , Gadolinium (Gd) , Gallium (Ga) und/oder Cobalt (Co) substituieren.
Besonders bevorzugt aus dieser Auswahl sind wiederum solche, die mindestens teilweise Magnesium durch mindestens ein oder mehrere Ionen/Elemente ausgewählt aus der Gruppe Zirkonium (Zr) , Yttrium (Y) , Titan (Ti) , Hafnium (Hf) substituieren.
Der erhaltene dotierte Werkstoff besteht vorzugsweise im Falle des Cordierits aus folgender Zusammensetzung, wobei DE für Dotierungselement steht:
(Mg(1_x) DEx) 2 Al4 Si5 Oi8
In einer bevorzugten Ausführungsform der Erfindung beträgt der Anteil x des Dotierungselements < 0,5, besonders bevorzugt 0,03 < x < 0,2.
Für andere Magnesium-Aluminium-Silikate, insbesondere Keramiken des Al2O3 - SiO2 - MgO -Systems, gilt das Analoge, d.h. der Mg-Anteil wird zumindest partiell durch ein Fremdion/Fremdelement ersetzt.
Die Zugabe der Dotierungen erfolgt vorzugsweise über ein natürliches Mineral (Zuschlag), das eines oder mehrere der obig genannten Ionen/Elemente enthält. Ein elementater Zuschlag ist ebenfalls möglich. Ferner ist die Dotierung derart vorzunehmen, dass die Koordination der Magnesium- Aluminium-Silikate, insbesondere Keramiken des Al2O3 - SiO2 - MgO -Systems, im Wesentlichen gewahrt bleibt. Daher ist bevorzugt, dass solche erfindungsgemäßen Magnesium- Aluminium-Silikate einen Anteil x eines Dotierungselements in einer entsprechenden Zusammensetzung mit einem Anteil x von < 0,5 vorzugsweise 0,03 < x < 0,2, enthält.
Die Masseaufbereitung sowie das Sinterprogramm kann in üblicher Weise an den Zuschlag angepasst werden.
Wirkungsweise der erfindungsgemäßen Substitution, vorzugsweise mittels Dotierung:
Das Magnesium-Ion wird zumindest partiell durch ein stärker
geladenes und oder größeres Ion im Kristallgitter substituiert, welches aber aufgrund seiner Große noch in die kristallographische Lücke passt, die normalerweise durch das Magnesium-Ion eingenommen wird. Somit wird die Bindung zu benachbarten Sauerstoff-Ionen verstärkt. Durch die stärkere Bindung wird vorteilhaft der Korrosionsangriff z.B. durch alkalihaltige Olaschen, insbesondere Alkali-, Erdalkaliionen oder Schwefelsaure, aus dem Dieselabgaskondensat erschwert und das erfindungsgemaß dotierte Magnesium-Aluminium-Silikat ist resistenter gegen diese aggressiven Abgasbestandteile.
Ein vorteilhafter Effekt der stärkeren erzielten Bindung ist, dass je nach verwendetem Ion/Dotierungselement der ohnehin geringe thermische Ausdehnungskoeffizient des
Magnesium-Aluminium-Silikats, insbesondere Cordierits, noch weiter erniedrigt werden kann.
Durch die erfindungsgemaße partielle Substitution des Magnesiumanteils des Ausgangswerkstoffs der Magnesium- Aluminium-Silikate, fuhren die Reaktionen des keramischen Werkstoffs mit den unvermeidbaren Alkali- und Erdalkaliionen im Abgas und in Aschen insbesondere nicht zur Bildung weiterer Phasen deren Wärmeausdehnungskoeffizient wesentlich großer als der
Wärmeausdehnungskoeffizient des reinen Ausgangswerkstoffs ist. Daher bleibt die Thermoschockbestandigkeit des Werkstoffs trotz der Reaktionen mit den Alkali- und Erdalkaliionen weitestgehend unverändert, so dass Lebensdauer und Temperaturbeständigkeit des keramischen Werkstoffs durch die Alkali- und Erdalkaliionen nicht beeinträchtigt werden.
Ferner betrifft die Erfindung ein Verfahren zur Herstellung eines keramischen Werkstoffes, wobei ein erfindungsgemaßes
Magnesium-Aluminium-Silikat mit Zuschlägen von erfindungsgemäßen Dotierungselementen und üblichen Hilfsstoffen vermengt und gesintert wird.
Die eingangs genannte Aufgabe wird erfindungsgemäß bei einem keramischen Körper aus einem Magnesium-Aluminium- Silikat oder einem anderen keramischen Werkstoff, insbesondere für ein Filterelement oder eine Trägerstruktur eines Katalysators einer Abgasnachbehandlungseinrichtung einer Brennkraftmaschine dadurch gelöst, dass er nach einem der vorhergehenden Verfahren hergestellt ist.
Weitere Vorteile und vorteilhafte Ausgestaltungen der Erfindung sind der nachfolgenden Zeichnung, deren Beschreibung und den Patentansprüchen entnehmbar. Alle in der Zeichnung, deren Beschreibung und den Patentansprüchen beschriebenen Merkmale können sowohl einzeln als auch in beliebiger Kombination miteinander erfindungswesentlich sein .

Beschreibung der Figuren und Ausführungsbeispiel:
In Figur 1 trägt eine Brennkraftmaschine das Bezugszeichen 10. Die Abgase werden über ein Abgasrohr 12 abgeleitet, in dem eine Filtereinrichtung 14 angeordnet ist. Mit dieser werden Rußpartikel aus dem im Abgasrohr 12 strömenden Abgas herausgefiltert. Dies ist insbesondere bei Diesel- Brennkraftmaschinen erforderlich, um gesetzliche Bestimmungen einzuhalten.
Die Filtereinrichtung 14 umfasst ein zylindrisches Gehäuse 16, in dem eine im vorliegenden Ausführungsbeispiel rotationssymmetrisches, insgesamt ebenfalls zylindrisches Filterelement 18 angeordnet ist.
In Figur 2 ist ein Querschnitt ein Filterelement 18 nach dem Stand der Technik dargestellt. Das Filterelement 18 ist als extrudierter Formkörper aus einem keramischen Material, wie zum Beispiel Cordierit, hergestellt. Das Filterelement 18 wird in Richtung der Pfeile 20 von nicht dargestelltem Abgas durchströmt. Eine Eintrittsfläche hat in Figur 2 das Bezugszeichen 22, während eine Austrittsfläche in Figur 2 das Bezugszeichen 24 hat.
Parallel zu einer Längsachse 26 des Filterelements 18 verlaufen mehrere Eintrittskanäle 28 im Wechsel mit Austrittskanälen 30. Die Eintrittskanäle 28 sind an der
Austrittsfläche 24 verschlossen. Die Verschlussstopfen sind in Figur 2 ohne Bezugszeichen dargestellt. Im Gegensatz dazu sind die Austrittskanäle 30 an der Austrittsfläche 24 offen und im Bereich der Eintrittsfläche 22 verschlossen.
Der Strömungsweg des ungereinigten Abgases führt also in einen der Eintrittskanäle 28 und von dort durch eine Filterwand (ohne Bezugszeichen) in einen der Austrittskanäle 30. Exemplarisch ist dies durch die Pfeile 32 dargestellt.
Ausführungsbeispiel :
Als Dotierung wird der natürliche Rohstoff Ilmenit FeTiO3 verwendet.
Das Basis-Cordierit wird aus den Rohstoffen Kaolin, Sintermullit und Magnesiumoxid hergestellt.
Nach Anpassung gibt es folgende Materialmischung, um einen Dotierungsanteil von x=0,l zu erzielen und somit 10% der Mg-Ionen im Gitter durch Fe und Ti zu ersetzen:
2730 g Kaolin 209,1 g Sintermullit 375 g MgO 11, 1 g FeTiO3
Die Rohstoffe werden mit 35% Wasser, 4% Methylcellulose und 0,4% Stearate sowie 15% Kartoffelstärke versetzt und eine Stunde (Ih) geknetet. Danach erfolgt eine Extrusion in der gewünschten Geometrie, Trocknung und Sinterbrand bei 14000C für 5h.

1. Keramischer Werkstoff bestehend aus Magnesium- Aluminium-Silikat, dadurch gekennzeichnet, dass die Kationen, insbesondere die Magnesium-Ionen, mindestens teilweise durch Fremdionen/Fremdelemente substituiert werden .
2. Keramischer Werkstoff nach Anspruch 1, dadurch gekennzeichnet, dass das Magnesium-Aluminium-Silikat Cordierit, insbesondere mit einer Zusammensetzung bestehend aus Mg2Al4S i5Oi8 , oder Kerami ken des Al2O3 - S iO2 - MgO - Systems , i st .

Keramischer Werkstoff nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass Kationen mindestens teilweise durch mindestens ein oder mehrere Ionen/Elemente ausgewählt aus der Gruppe Zirkonium (Zr) , Yttrium (Y) , Titan (Ti) , Hafnium (Hf) , Eisen (Fe) , Cobalt (Co) , Mangan (Mn) , Gallium (Ga) , Germanium (Ge) Ytterbium (Yb) , Scandium (Sc) , Gadolinium (Gd) , Gallium (Ga) und/oder Cobalt (Co) substituiert wird.
4. Keramischer Werkstoff nach einem der Ansprüche 1 bis 3, dadurch gekennzeichnet, dass Kationen mindestens teilweise durch mindestens ein oder mehrere Ionen/Elemente ausgewählt aus der Gruppe durch Zirkonium (Zr) , Yttrium (Y) , Titan (Ti) , Hafnium (Hf) substituiert wird.
5. Keramischer Werkstoff nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass der Anteil x eines Dotierungselements (DE) in einer Zusammensetzung < 0,5 beträgt, insbesondere 0,03 < x < 0,2 beträgt, insbesondere in einer Zusammensetzung mit (Mg(i_x) DEx) 2 Al4 Si5 Oi8.
6. Keramischer Körper, insbesondere Filterelement (18) oder Trägerstruktur eines Katalysators für eine Abgasnachbehandlungseinrichtung einer Brennkraftmaschine, dadurch gekennzeichnet, dass er aus einem Werkstoff nach einem der vorhergehenden Ansprüche hergestellt ist.
7. Keramischer Körper nach Anspruch 6, dadurch gekennzeichnet, dass er katalytisch beschichtet ist.
