Description
Verfahren zur Herstellung von Kunststoffteilen mit integrierten LeiterbahnenProcess for the production of plastic parts with integrated conductor tracks
Technisches GebietTechnical field
The power supply or data transmission of add-on parts on different modules can take place through conductor tracks integrated in the module. In the case of plastic components, the conductor tracks are shaped as lead frames and integrated into the module. This technology is used, for example, in injector modules for supplying fuel to nebulizing machines, in which injection valves are integrated.
Stand der TechnikState of the art
Modules with integrated conductor tracks are, for example, injector modules for fuel supply, which are made of plastic as injection molded parts. In the injector modules, the conductor tracks for the power supply to the injection valves are mounted and fixed in the form of a lead frame, which is pre-molded before assembly, on the fuel rail. Tight dimensional tolerances are required for the fixation so that the connections to the control unit and the injection valves are correctly positioned. Next, the injectors are installed in the pipe and contacted with the lead frame. Finally, the fuel meter is closed with a lid. This requires a separate joining process, for example laser welding. In order to achieve a tight weld seam and an exact cover position, tight shape and position tolerances are required for the cover, the lead frame and the fuel metering device.
A disadvantage of this manufacturing process is that, in addition to the injection tool for the fuel distributor and the injection tool for producing the cover, a further tool is required for the injection molding of the lead frame. In addition, an expensive machine for the laser welding process is necessary. The assembly of the injector module from several individual parts still requires some, sometimes difficult, process steps. This includes the lead frame fixation in the fuel rail and the subsequent positioning of the cover over the connector pins. Close tolerances must be observed, particularly when positioning the cover, so that a media-tight connection to the control unit can be guaranteed.

Here the injectors are controlled via contacting cables. The cables are routed to the injection valves through a cable duct attached to the fuel rail. By designing the fuel distributor as a plastic injection molded component, a lower shell of a cable duct for receiving the contacting cable can be molded onto the fuel distributor. After the contacting cable has been drawn in, the lower shell is closed by an upper shell, so that the contacting cable is encapsulated to the outside.
Darstellung der ErfindungPresentation of the invention
In the method proposed according to the invention, the plastic part is produced by a two-component injection molding process or a two-stage injection molding process. For this purpose, the lead frame serving as conductor tracks is first inserted into an injection molding tool. In order to increase the stability of the conductor tracks or in order not to have to insert individual conductor tracks into the injection molding tool, the lead frame can be pre-molded in some areas in a first process step. A pre-molding of the conductor tracks can be dispensed with if the individual conductor tracks are connected to one another in some areas by folding ridges. The lead frame is fixed in the tool by means of mounting holes. When closing or after closing the tool, the connecting webs of the lead frame are separated by a movable tool element. The bent grid areas thus created act as an additional fixation in the tool.
After inserting the lead frame, the plastic part is injection molded.
The lead frame rests on a movable tool wall, which withdraws after the first component has been sprayed and thereby exposes the conductor tracks on one side. In a next step, the lead frame exposed on one side is extrusion-coated with a second component of a thermoplastic material. It is important here that the fuel distributor sprayed in the first step has not yet cooled completely so that the components sprayed in the first and second steps are cohesively bonded to one another. bind and so a tight connection is created. However, the first component must be solidified to the extent that the conductor tracks are not squeezed or shifted when the second component is sprayed on.
All amorphous and partially crystalline thermoplastics which are chemically compatible are suitable as plastics for the process according to the invention. The thermoplastics can also have different melting points. It is important that the melting point of the second component is equal to or higher than the melting point of the first component. In a preferred embodiment, the first and second components are made of the same material. The advantage here is that a two-component injection molding machine is not necessary, but that a conventional machine with only one injection unit can be used. This machine is significantly cheaper to buy than a two-component injection molding machine.
An advantage of the method proposed according to the invention for producing a plastic part with integrated conductor tracks is that the plastic part can be produced with "fewer assembly steps. For example, it is no longer necessary to inject the lead frame and then to punch the grid bars after the lead frame has been pre-molded Furthermore, there is no need to spray a lid separately, which means that separate tools for injection molding the lid and the die-cast extrusion coating are no longer necessary, but only one tool is required for the multi-stage injection molding process of the plastic part Positioning and welding the lead frame on another plastic part is no longer necessary, because the multi-stage injection molding process also eliminates the need to assemble and laser weld the ceiling ls on the plastic part. The complete embedding of the conductor tracks in the plastic also results in better insulation of the conductor tracks from one another. The tolerance chains of the individual parts - lead frame and cover - no longer have to be taken into account when joining.

The invention is described in more detail below using the example of an injector module for fuel supply. The same reference numerals designate the same or similar components.
Die Montage des Injektormoduls an der Verbrennurαgskraftma- schine erfolgt über Verbindungsstücke 21.FIG. 1 shows an injector module for supplying fuel, as is manufactured according to the prior art. An injector module comprises a fuel distributor 1, on the upper side of which a lead frame 2 serving as conductor tracks is preassembled. The exposed lead frame 2 is covered by a cover 3 to which a connector casing 4 is attached. In the area of the connector casing 4, the individual conductor tracks of the lead frame 2 are bent upward and thus form connector pins 5 for connecting the injector module to a control unit. At the other end of the conductor tracks there are connections 6 which are connected to injection valves 8. For receiving the injection valves 8 arn fuel distributor 1 receptacles 7 are attached. The injection valves 8 are fastened to the respective receptacles 7 with sleeves 10. An O-ring 9 made of an elastomeric material is inserted between the injection valve 8 and the sleeve 10 in order to dampen the injection valves 8 that open and close at high frequencies. The fuel, which is under high pressure, is supplied to the fuel distributor 1 via a connection 16. In order to ensure a constant fuel pressure, the fuel rail 1 is closed at one end by a pressure relief valve 27. This in Figure 1 also shown disassembled pressure relief valve 27 includes an O-ring, a retaining ring 15 and a valve needle 13. The fuel rail 1 is closed by a friction welding cover 12, which is welded to the fuel rail 1 by a friction welding process. The valve needle 13 is centered in the friction welding cover 12. To protect the valve needle 13 against external influences, the valve needle 13 is covered by a protective cap 14. The injector module is mounted on the internal combustion engine via connecting pieces 21.
Die Abdichtung gegen die Umgebung erfolgt über ein Dichtelement 17.FIG. 2 shows a section through an injector module which is designed in accordance with the prior art. In the fuel rail 1 there is a fuel supply pipe 18 in which the fuel under high pressure is located. The injection valves 8 fixed with the sleeve 10 in the receptacle 7 are sealed against the fuel in the fuel supply roller 18 by an O-ring 19. In the embodiment variant shown here, the injection valves 8 are contacted with a spring contact 20 with the lead frame 2 serving as a printed circuit board via the connections 6. In order to protect the conductor track against external influences, it is covered by a cover 3. The injection valve 8 is mounted with the sleeve 10 in a cylinder head. Sealing against the environment takes place via a sealing element 17.
Figur 3 zeigt einen Schnitt durch ein erfindungsgemäß ausgebildetes Spritzgießwerkzeug mit eingelegtem Stanzgitter.FIG. 3 shows a section through an injection molding tool designed according to the invention with an inserted lead frame.
In the embodiment variant shown here, an injection molding tool for producing fuel distributors with integrated conductor tracks 2.1 comprises a first tool part 32, a second tool part 33 and a third tool part 34. The tool parts 32, 33, 34 enclose a cavity 35 which forms the negative shape for the outer wall of the Fuel distributor 1 forms. A movable tool element 30 is accommodated in the second tool part 33.
For better handling, the conductor tracks 2.1 are connected to a lead frame 2 by connecting webs 2.2. The connecting webs 2.2 must be severed before the first component is sprayed. For this purpose, 2 grooves 31 are formed on the surface of the tool element 30 delimiting the mold cavity 35 in the region of the connecting webs of the lead frame. To cut the connecting webs 2.2 of the punching grid 2, a stamp 28 is received in the first tool part 32. Pins 29 which can be displaced in the direction of the mold cavity 35 are integrated in the punch 28. In order to enable a separation of the connecting webs 2.2 of the lead frame 2, the pins 29 are preferably formed with sharp edges at the tip. In the embodiment shown in Figure 3 a separation of the connecting webs 2.2 of the lead frame 2 is ensured by the sharp-edged design of the pins 29.
In the first step shown in FIG. 3 for producing the fuel distributor, the lead frame 2 is positioned in the tool element 30 in the tool. The tool parts 32, 33 and 34 are then closed and thus form the mold cavity 35. The positioning and fixing of the lead frame 2 is carried out by means of mounting holes in the tool. In the embodiment variant shown here, in which the conductor tracks 2.1 of the lead frame 2 are held by connecting webs 2.2, a nominal injection of the lead frame is not necessary.
Figur 4 ist ein Schnitt durch das Spritzgieß Werkzeug beim Durchtrennen der Verbindungsstege des Stanzgitters entnehmbar.FIG. 4 shows a section through the injection molding tool when severing the connecting webs of the lead frame.
To cut through the connecting webs 2.2 of the lead frame 2, the punch 28 is moved in the direction of the lead frame 2. In the area of the grooves 31 of the tool element 30, the pins 29 of the punch 28 cut through the connecting webs 2.2. Here, the severed connecting webs 2.3 are bent into the grooves 31 along the preferably beveled upper side of the pins 29. The bent grid areas serve as additional fixation of the lead frame 2 in the tool. After severing the connecting webs 2.2 of the lead frame 2, the stamp 28 moves with the pins 29 back into its starting position.
In Figur 5 ist ein Schnitt durch ein Spritzgießwerkzeug mit bereits eingespritzter erster Komponente dargestellt.FIG. 5 shows a section through an injection mold with the first component already injected.
Since the fuel distributor 1 is a hollow body, a tool core 36 moves into the mold cavity 35 before the first component is injected. After that, only those areas are left in the mold cavity 35 that are filled with plastic in the injection molding process are, the injection molding of the plastic dispenser 1 together with the plug housing takes place via a first injection unit or at least a first nozzle of a hot runner system, which is not shown here. Suitable plastics for the fuel distributor 1 are all amorphous or partially crystalline thermoplastics which are oil and fuel resistant and temperature-stable in a range from at least -40 ° C to + 140 ° C. This includes, for example, the polyamide PA 6.6 GF 35. In order to compensate for the shrinkage that occurs when the plastic cools down, after the mold cavity 35 has come to rest, a further plastic melt is pressed into the mold cavity 35 at a lower pressure. During the injection molding of the first component, the severed connecting webs 2.3 in the grooves 31 are embedded in the plastic melt, which also fills the grooves 31. As a result, additional fixation and mutual electrical insulation of the conductor tracks 2.1 from one another is achieved during the injection molding process.
After completion of the first injection process, as soon as the plastic has solidified sufficiently so that when the second component is sprayed on, the conductor tracks 2.1 of the leadframe 2 are not squeezed or shifted, the tool element 30 - as shown in FIG. 6 - withdraws so far that a lid cavity 37 opens. In the fuel distributor 1 shown in FIG. 6, the thickness d of the lid cavity 37 is in the range from approximately 0.5 to 5 mm, preferably 1.5 to 3 mm. The injection of the second component is necessary because after the injection of the first component, the conductor tracks 2.1 which are in contact with the tool wall when the first component is sprayed are still open. By spraying the second component and the associated embedding of the conductor tracks 2.1 in the fuel rail 1, the conductor tracks 2.1 are additionally protected. In a last step before opening the injection mold and removing the fuel supply, the second component is injected into the lid mold cavity 37. The injection and repressing takes place via a second injection unit or through at least one second nozzle of a hot runner system, not shown here. The plastic that is used is either the same as the plastic of the first component or alternatively a higher-melting thermoplastic with the same or less shrinkage, which is chemically compatible with the plastic of the first component. The fuel distributor 1 is cooled in the injection molding tool until a sufficiently dimensionally stable state is reached which permits removal from the injection molding tool.
