Description

遮板
本發明是關於一種遮板,特別是關於一種難燃遮板。
以往,已知有賦予防火、難燃性的遮板(以下稱為難燃遮板)。此種的難燃遮板是以酚樹脂或三聚氰胺樹脂作為黏合劑成分的漿料含浸於無機纖維不織布的預浸料作為核心層(請參照專利文獻1~3)。

然而,使用以酚樹脂作為黏合劑成分的預浸料作為核心層的難燃遮板,為了確保難燃性能,黏合劑的添加量有其限度。因此,所製作出來的難燃遮板的強度以及層間密著性略差。而且,由於黏合劑的添加量有限制,無機填充劑的調合比例變多,因此於難燃遮板的表面會有平滑性變差的情形。
另一方面,使用以三聚氰胺樹脂作為黏合劑成分的預浸料作為核心層的難燃遮板,與酚樹脂相較之下即使黏合劑的添加量顯著增大亦能確保難燃性,但是三聚氰胺樹脂 本身硬且脆,所製作出的難燃遮板的強度差。
本發明鑑於上述事項,其目的為提供一種遮板,具有難燃性能且層間密著性、強度、表面平滑性優良。
本發明的遮板,包含由漿料含浸於無機纖維基材的預浸料所構成的核心層以及遮層,其中前述漿料包括:(a)含有酚-甲醛樹脂以及氨基-甲醛樹脂的有機樹脂成分;(b)從碳酸鹽、矽石(silica)、滑石以及飛灰所組成的群中選擇一種以上;以及(c)金屬氫氧化物。
本發明的遮板,藉由使核心層由漿料含浸於無機纖維基材的預浸料所構成,其中前述漿料包括(a)含有酚-甲醛樹脂以及氨基-甲醛樹脂的有機樹脂成分;(b)從碳酸鹽、矽石、滑石以及飛灰所組成的群中選擇一種以上;以及(c)金屬氫氧化物,其難燃性能高並且層間的密著性以及強度高。
本發明的遮板藉由具有前述核心層(特別是漿料中含有(b)成分、(c)成分),表面的平滑性優良。
本發明的遮板,較佳於前述漿料中含有矽烷偶合劑。藉由使矽烷偶合劑與酚-甲醛樹脂以及氨基-甲醛樹脂並用,能夠進一步的提昇密著性、難燃性、強度、耐熱性、含浸性等的物性。
作為矽烷偶合劑,例如環氧系矽烷偶合劑、氨基系矽烷偶合劑、丙烯酸系矽烷偶合劑等,但由密著性的觀點來考慮,特別是使用環氧系矽烷偶合劑的話,由於與 氨基-甲醛樹脂、酚-甲醛樹脂的反應性高而能夠提昇層間強度。
而且,使用氨基系矽烷偶合劑的話,由於與氨基-甲醛樹脂、酚-甲醛樹脂的反應性高而能夠提昇層間強度。
作為環氧系矽烷偶合劑,例如是可舉出β-(3,4-環氧基環己基)乙基三甲氧基矽烷、γ-縮水甘油基氧基丙基三甲氧基矽烷、γ-縮水甘油基氧基丙基甲基二乙氧基矽烷、縮水甘油醚基丙基三甲氧基矽烷等。
作為氨基系矽烷偶合劑,例如是可舉出3-氨基丙基三甲氧基矽烷、3-氨基丙基三乙氧基矽烷、N-(2-氨基乙基)-3-氨基丙基三甲氧基矽烷、N-(2-氨基乙基)-3-氨基丙基甲基二甲氧基矽烷、N-(三甲氧基矽基丙基)乙烯二胺、3-醯脲丙基三乙氧基矽烷、異丙基三(N-醯胺乙基.氨基乙基)鈦酸酯等。
作為丙烯酸系矽烷偶合劑,例如是可舉出骨架中具有甲基丙烯醯基的矽烷偶合劑,例如是可舉出γ-甲基丙烯醯氧基丙基三甲氧基矽烷、γ-甲基丙烯醯氧基丙基甲基二甲氧基矽烷等。
於前述漿料中,相對於前述(a)成分的固體成分1重量份,前述矽烷偶合劑的調合量較佳為0.01~0.5重量份。
藉由使矽烷偶合劑的調合量為0.01重量份以上,能夠進一步的提昇遮板的強度、層間的密著性。而且,藉由使其為0.5重量份以下,能夠提昇漿料的含浸適合性。
於前述漿料中,相對於前述酚-甲醛樹脂的固體成分1 重量份,前述氨基-甲醛樹脂的固體成分換算的調合量為0.1~5重量份。
藉由使氨基-甲醛樹脂的固體成分換算的調合量為0.1重量份以上,能夠進一步的提昇遮板的強度、層間的密著性。而且,藉由使其為5重量份以下,能夠降低遮板的翹曲。
相對於前述(a)成分的固體成分1重量份,前述(b)成分以及(c)成分的固體成分換算的合計調合量較佳為4~19重量份。
藉由使前述(b)成分以及(c)成分的固體成分換算的合計調合量為4重量份以上,能夠進一步的提昇難燃性能。而且,藉由使其為19重量份以下,能夠進一步的提昇層間的密著性。
前述預浸料中的漿料含有率,以數學式(1)所示的計算方式,較佳為500~3000%。
藉由使預浸料中的漿料含有率為500%以上,能夠進一步的提昇層間的密著性。而且,藉由使其為3000%以下,固體成分不會大量脫落,遮板的操作變得容易。
作為無機纖維基材,例如是可舉出玻璃纖維、岩棉、碳纖維、陶瓷纖維等的無機纖維所構成的不織布、織布等。特別是耐熱性、耐火性優良、漿料含浸性優良的玻璃纖維 不織布較佳。無機纖維基材的基重較佳為10~200 g/m2 的範圍。
酚-甲醛樹脂例如是將酚類與甲醛類以酚性氫氧基1莫耳對醛類1~3莫耳的比例,於鹼性觸媒或是酸性觸媒下反應所得者。作為酚類,例如是可舉出酚、甲酚、二甲酚、辛基酚、苯基酚、雙酚A、雙酚S、雙酚F等,醛類例如是可舉出甲醛、三聚甲醛、乙二醛等。
而且,因應需要亦可以使用經由尿素、尿素衍生物、對甲苯磺醯胺、桐油、磷酸酯類、二醇類等的促進可塑化的改質劑改質的酚-甲醛樹脂。
合成酚-甲醛樹脂所使用的鹼性觸媒,例如是可舉出鹼金屬(例如是鈉、鉀等)或鹼土類金屬(鎂、鈣等)的氧化物或氫氧化物,三乙基胺、三乙醇胺等的胺類,氨等。作為酸性觸媒,例如是可舉出對甲苯磺酸、鹽酸等。
作為氨基-甲醛樹脂,例如是可使用將氨基化合物(例如是三聚氰胺、尿素、苯代胍胺、乙醯胍胺等)與甲醛類反應的初期縮合物,初期縮合物以甲基醇、丁基醇等的低級醇加以醚化者,初期縮合物以對甲苯磺醯胺等的促進可塑化的反應性改質劑改質者,其中較佳為耐久性優良的三聚氰胺-甲醛樹脂。
作為金屬氫氧化物,例如是可舉出氫氧化鋁、氫氧化鎂等。
作為碳酸鹽,例如是可舉出碳酸鈣、碳酸鎂、碳酸鋇、碳酸鍶、碳酸鈹、碳酸鋅等。
(b)成分的平均粒子較佳為0.5~200 μm的範圍。藉由使其於此範圍內,漿料的對無機纖維基材的含浸適合性能夠進一步的提昇。
作為(b)成分,較佳為使用在作業性與切割性等方面優良的碳酸鹽,特別是使用碳酸鈣,而且,作為(c)成分,較佳為使用含結晶水,用以在高溫時分解、吸熱放出結合水的難燃性優良的氫氧化鋁或氫氧化鎂。於此情況,碳酸鹽與金屬氫氧化物(氫氧化鋁、氫氧化鎂)的調合比,相對於碳酸鹽1重量份,金屬氫氧化物為2~15重量份的話,由於能夠得到平滑的良好外觀表面而較佳。而且,藉由使金屬氫氧化物的調合量為2重量份以上,難燃性能優良。而且,藉由使金屬氫氧化物的調合量為15重量份以下,漿料中的金屬氫氧化物不易沈降,其結果,漿料的含浸量的控制變得容易。此外,藉由使金屬氫氧化物的調合量為15重量份以下,能夠降低用於切割遮板的刃物的磨耗。
碳酸鈣並沒有特別的限制,例如是可使用重質碳酸鈣、輕質碳酸鈣(沈降性碳酸鈣)等,但較佳為重質碳酸鈣。碳酸鈣的平均粒子徑較佳為0.05~10 μm的範圍,更佳為1~5 μm的範圍。0.05(1)μm以上的話,不易二次凝集且不易結塊,漿料的含浸性良好。10(5)μm以下的話,遮板的表面更加平滑,外觀變得良好。尚且,輕質碳酸鈣係指石灰石燒結且經化學方法製造的碳酸鈣,重質碳酸鈣所指的是白色結晶石灰石經乾式或濕式粉碎所製造的微粉碳酸鈣。
於本發明的遮板中,遮層可形成於核心層的單面,亦可形成於雙面。遮層的形成方法,例如是可舉出藉由塗佈形成的方法、使用樹脂含浸遮紙的方法、使用轉印箔轉印遮層的方法等,由生產性、與核心層的密著性、耐磨耗性等觀點來考慮,特佳為使用樹脂含浸遮紙的方法。
作為藉由塗佈形成的方法,例如是可舉出將樹脂液塗佈在核心層上,其中樹脂液是在以顏料著色的不飽和聚酯樹脂中調合硬化劑(例如是甲基乙基酮過氧化物)、硬化促進劑(例如是萘酸鈷)所得到的,其次於塗佈面上披覆維尼綸膜(vinylon film)或聚對苯二甲酸乙二醇酯(PET)膜,藉由輥延展,並於樹脂硬化後將維尼綸膜剝離。
不飽和聚酯樹脂是將二元酸以及/或是其酸酐、視需要使用的含有其他飽和酸以及/或是其酸酐的酸成分以及多元醇,於氮或氬等惰性氣體環境中,以160~230℃程度、較佳為210~230℃程度依循一般方法脫水縮合反應,加入聚合性單體(例如是苯乙烯單體)所得者。
使用樹脂含浸遮紙的方法,例如是在遮板用原紙中含浸以熱固性樹脂為主成分的樹脂液,乾燥以得到樹脂含浸遮紙,堆疊此樹脂含浸遮紙並熱壓成形。作為樹脂含浸遮紙,例如是可使用將氨基-甲醛樹脂、鄰苯二甲酸二烯丙酯樹脂、不飽和聚酯樹脂等熱固性樹脂所構成的樹脂液,以含浸率成為數學式2所示的80~300%的方式,含浸於遮板用的30~140 g/m2 的遮紙所得的樹脂含浸遮紙。熱壓成形可使用平板加壓、連續加壓等加壓機。
以下藉由列舉實施例、比較例詳細進行說明,但這僅是具體的表示本發明,並非用來特別的限定本發明。
實施例1
1.核心層的製造
藉由以下的調合以製造漿料。
酚-甲醛樹脂:4.5重量份(固體成分換算)
氨基-甲醛樹脂:3.5重量份(固體成分換算)
平均粒子徑1.8μm的碳酸鈣:16.5重量份
平均粒子徑12μm的氫氧化鋁:75重量份
作為矽烷偶合劑的縮水甘油醚基丙基三甲氧基矽烷(SH-6040:東麗道康寧股份有限公司製):0.5重量份
使上述的漿料以達到數學式1所定義的漿料固體成分含有率1200%的方式,含浸於50g/m2 的玻璃纖維不織布中以得到預浸料。此預浸料作為核心層。
2.遮層的製造
以達到數學式2所定義的含浸率100%的方式,將以三聚氰胺-甲醛樹脂作為主成分的樹脂液含浸於基重120g/m2 的無圖案的遮紙中,以得到三聚氰胺樹脂含浸遮紙。
3.難燃遮板的製造
如圖1所示,由下往上依序堆疊1枚的三聚氰胺含浸 遮紙1、5枚的預浸料2、1枚的三聚氰胺含浸遮紙1,使用平坦加工板以140℃、100kg/cm2 、90分鐘的條件熱壓成形以得到難燃遮板3。
尚且,本實施例1以及後述的各實施例以及比較例的遮板的組成表示於表1。表1所示數值的單位為重量份。
實施例2
除了漿料中的矽烷偶合劑的調合量變更為0.1重量份以外,與前述實施例1相同的製造難燃遮板。
實施例3
除了漿料中的矽烷偶合劑的調合量變更為3.0重量份以外,與前述實施例1相同的製造難燃遮板。
實施例4
除了漿料中的矽烷偶合劑的調合量變更為3.8重量份以外,與前述實施例1相同的製造難燃遮板。
實施例5
除了漿料中的酚-甲醛樹脂的調合量變更為12重量份、氨基-甲醛樹脂的調合量為10.5重量份以外,與前述實施例1相同的製造難燃遮板。
實施例6
除了漿料中的酚-甲醛樹脂的調合量變更為2.5重量份(固體成分換算)、氨基-甲醛樹脂的調合量變更為2.5重量份(固體成分換算)以外,與前述實施例1相同的製造難燃遮板。
實施例7
除了漿料中的碳酸鈣的調合量變更為35重量份以外,與前述實施例1相同的製造難燃遮板。
實施例8
除了漿料中的碳酸鈣的調合量變更為5重量份以外,與前述實施例1相同的製造難燃遮板。
實施例9
在漿料中,除了作為矽烷偶合劑的縮水甘油醚基丙基三甲氧基矽烷以同量的3-(2-氨基乙基)氨基丙基三甲氧基矽烷取代以外,與前述實施例1相同的製造難燃遮板。
實施例10
在漿料中,除了作為矽烷偶合劑的縮水甘油醚基丙基三甲氧基矽烷以同量的甲基丙烯醯氧基丙基三甲氧基矽烷取代以外,與前述實施例1相同的製造難燃遮板。
實施例11
在漿料中,除了氫氧化鋁以同量的氫氧化鎂取代以外,與前述實施例1相同的製造難燃遮板。
實施例12
在漿料中,除了碳酸鈣以同量的矽石取代以外,與前述實施例1相同的製造難燃遮板。
實施例13
在漿料中,除了碳酸鈣以同量的滑石取代以外,與前述實施例1相同的製造難燃遮板。
實施例14
在漿料中,除了碳酸鈣以同量的飛灰取代以外,與前述實施例1相同的製造難燃遮板。
實施例15
除了漿料中的氨基-甲醛樹脂的調合量變更為0.45重量份(固體成分換算)以外,與前述實施例1相同的製造難燃遮板。
實施例16
除了漿料中的酚-甲醛樹脂的調合量變更為3重量份(固體成分換算)、氨基-甲醛樹脂的調合量變更為15重量份(固體成分換算)以外,與前述實施例1相同的製造難燃遮板。
實施例17
除了漿料中的矽烷偶合劑的調合量變更為0.05重量份以外,與前述實施例1相同的製造難燃遮板。
實施例18
除了漿料中的矽烷偶合劑的調合量變更為5重量份以外,與前述實施例1相同的製造難燃遮板。
實施例19
除了漿料中的氨基-甲醛樹脂的調合量變更為0.3重量份(固體成分換算)以外,與前述實施例1相同的製造難燃遮板。
實施例20
除了漿料中的酚-甲醛樹脂的調合量變更為2.8重量份(固體成分換算)、氨基-甲醛樹脂的調合量變更為15重量份(固體成分換算)以外,與前述實施例1相同的製造難燃遮板。
實施例21
除了漿料中的酚-甲醛樹脂的調合量變更為13.5重量份(固體成分換算)、氨基-甲醛樹脂的調合量變更為10.5重量份(固體成分換算)以外,與前述實施例1相同的製造 難燃遮板。
實施例22
除了漿料中的酚-甲醛樹脂的調合量變更為2.5重量份(固體成分換算)、氨基-甲醛樹脂的調合量變更為1.5重量份(固體成分換算)以外,與前述實施例1相同的製造難燃遮板。
(比較例1)
除了在漿料中未調配碳酸鈣以外,與前述實施例1相同的製造難燃遮板。
(比較例2)
除了在漿料中未調配氫氧化鋁及碳酸鈣為75重量部以外,與前述實施例1相同的製造難燃遮板。
(比較例3)
除了在漿料中未調配酚-甲醛樹脂,氨基-甲醛樹脂的調合量為8重量份(固體成分換算)以外,與前述實施例1相同的製造難燃遮板。
(比較例4)
除了在漿料中未調配氨基-甲醛樹脂,酚-甲醛樹脂的調合量為8重量份(固體成分換算)以外,與前述實施例1相同的製造難燃遮板。
(難燃遮板的評價)
各實施例以及比較例所製造的難燃遮板以下述的方法評價。
(i)難燃性的評價
以IS05660為依據,以圓錐量熱儀進行發熱性測試,以下述的基準進行評價。
◎:於20分鐘的測試中,總發熱量為8 MJ/m2 以下,最高發熱速度為持續10秒以上不超過200 kW/m2 ,測試後的測試體沒有貫通至背面的裂縫以及裂痕等。
○:於10分鐘的測試中,總發熱量為8 MJ/m2 以下,最高發熱速度為持續10秒以上不超過200 kW/m2 ,測試後的測試體沒有貫通至背面的裂縫以及裂痕等。
×:◎或○的項目內所舉的要件有任一個不充分。
(ii)耐熱密著性的評價 將保持為200℃的發熱體與遮板的表面接觸10分鐘,以下述的基準進行評價。
◎:即使經過10分鐘,沒有層間的剝離、膨脹、裂痕裂縫等情形。
○:5分鐘以上且未滿10分鐘,產生層間的剝離、膨脹、裂痕裂縫等情形。
△:30秒以上且未滿5分鐘,產生層間的剝離、膨脹、裂痕裂縫等情形。
×:30秒以內產生顯著的層間的剝離、膨脹、裂痕破裂等情形。
(iii)強度的評價 一邊徐徐提高落下的高度,一邊在難燃遮板的表面落下28g的鋼球,以下述的基準進行評價。
◎:產生龜裂時的落下高度為800 mm以上。
○:產生龜裂時的落下高度為700 mm以上且未滿800 mm。
△:產生龜裂時的落下高度為600 mm以上且未滿700 mm。
×:產生龜裂時的落下高度未滿600 mm。
(iv)含浸適合性的評價 以下述的基準,評價各實施例以及比較例所使用漿料的含浸適合性。
◎:對玻璃纖維基材,能夠長時間連續安定的將漿料含浸為目標樹脂比率。
○:可以進行目標的含浸作業,但進行連續的含浸時必須定期的調整漿料的黏度。
△:可以進行目標的含浸作業,但黏度增加等隨時間的變動因素的影響大,無法進行連續的作業。
×:產生凝集,無法控制含浸量。
(v)表面平滑性的評價 評價難燃遮板的「柚皮」程度。測量是使用BYK Gardner公司製的Wavescan DOI(橘皮/影像清晰度測量儀),測量遮板表面3次。長波(longwave)值與Wc值的個別的平均值基於下述表2所示的基準進行評價。尚且,長波值、Wc值的數值越低表示平滑性越優良。
評價結果表示於表3。
如表3所示,各實施例的難燃遮板不論是在難燃性、耐熱密著性、強度、含浸適合性、表面平滑性等任一方面皆優良。
而且,各實施例的難燃遮板並不會產生切斷加工時的碎屑、遮層剝離、施工作業時的角破裂、凹陷以及裂縫等問題,在使用於烹調爐周圍時,不會因輻射熱而發生層間破裂。

Claims (2)

  1. 一種遮板,包含:核心層,由漿料含浸於無機纖維基材的預浸料所構成;以及遮層,其特徵在於:前述漿料包括:(a)含有酚-甲醛樹脂以及氨基-甲醛樹脂的有機樹脂成分;(b)從碳酸鹽、矽石、滑石以及飛灰所組成的群中選擇一種以上;以及(c)金屬氫氧化物,於前述漿料中,相對於前述酚-甲醛樹脂的固體成分1重量份,前述氨基-甲醛樹脂的固體成分換算的調合量為0.1~5重量份,相對於前述(a)成分的固體成分1重量份,前述(b)成分以及前述(c)成分的固體成分換算的合計調合量為4~19重量份,以及前述(b)成分為碳酸鹽,相對於前述碳酸鹽1重量份,前述(b)成分之碳酸鹽與前述(c)成分的調合比為2~15重量份。
  2. 如申請專利範圍第1項所述之遮板,其中前述漿料中含有矽烷偶合劑,相對於前述(a)成分的固體成分1重量份,前述矽烷偶合劑的調合量為0.01~0.5重量份。
