Description
本發明大是關於兩個或多個物體的精細調準,特別是使用組合時的電熱式致動來執行平面基板的精細調準。
平面波導裝置的調準通常由外部精準定位系統來提供,例如由壓電微調器所驅動的多軸平移/旋轉平台。在欲對準的基板之間通常須放置附著材料,例如有機黏合劑或金屬焊劑來維持長時間的基板調準。雖然精準定位系統通常可以將兩個平面波導裝置上的波導陣列調準到小於0.2微米的橫向偏差,但是一個關鍵的問題是在黏合劑固化期間必須維持波導的調準,而不要有高比例的後附接修訂。
在雷射熔接應用中,後熔接的彎曲修訂,通常必須達到單一波導的次微米級橫向調準。當彎曲旋轉發生在平行於平面基板的平面上時,使用這種方法來調準平面波導陣列將更加困難,此旋轉會在波導陣列一端引起間隙,造成有害的軸向偏差和耦合損耗。
結晶塊附接例如授權給本公司之美國第6512642號專利調準光學元件的方法和結構中所提到的,是裝置對基板之零位移附接的一個解決方式;但是這種將平面裝置透過中間塊附接到一般調準基板的懸臂本質,讓這種方
式比較不適合用在需要引線鍵合電互連的平面裝置。此外,需要全六軸定位系統以調準兩個基板。
另一個平面裝置調準和附接方式牽涉到整合入普通對準基板,或者安裝在基板上的微致動器。例如,先前描述的整合微致動器是根據壓電材料,電致伸縮材料,磁致伸縮材料,和磁材料的膨脹和收縮。微致動器也可以根據平板和基板之間的靜電力由電誘發的聚合物形狀改變,和彎曲元件的超音波激發來製造。另一個普遍的整合微致動器方式是利用熱機械效應所引起的材料膨脹和/或收縮。這些微致動器結構通常使用MEMS(微機電系統)和半導體製造處理整合到平面基板中,可以廣泛地分成兩類:(1)以加熱選定之支撐肢臂或樑為原理的微致動器,這些肢臂或樑是使用單一材料來製造。因為剩餘的肢臂、樑或支撐結構未加熱,因此在肢臂或樑上由熱膨脹係數所誘發的差動力會造成微致動器結構的變形(平移和/或旋轉);(2)由於支撐肢臂是由兩種不同熱膨脹係數的材料所製造的雙材料層製品,因而造成變形的微致動器。這些肢臂加熱時,它們會向較低熱膨脹係數的材料彎曲,因而提供致動。
所有這些致動方式的缺點是,它們需要持續的控制輸入(例如,電子信號)以維持它們的位置。在混合光學元件的實施例中,這是顯著的缺點,因為它意指著在產品的整個使用期限都必須維持此控制輸入。此外,很多上面所描述的精細調準技術都需要複雜的精準微結構(例
如,MEMS),這會增加製造的成本。MEMS致動器可以整合閂扣結構,使得在除去控制輸入之後還可以維持它們的位置。然而我們預期,這些致動器的設計比前面提到的標準MEMS還要更複雜,因此製造成本甚至更高。
另一類的熱機械致動器可以由在封閉空腔中加熱聚合物材料來形成,使得當它膨脹時會在預定方向施加一個力量。跟MEMS致動器方式比較起來,這種致動器方案相當簡單,但是仍然需要固定施加控制輸入(例如,聚合物加熱器的電位)。同時,因為致動是由熱機械聚合物膨脹來提供,周圍溫度的改變會誘發聚合物尺寸的改變,因而造成致動器位置有害的位移。
紅外吸收PyrexTM
類玻璃系列,最近已由本公司發展。此處理可以讓深色玻璃形成高度大到70至100微米的凸塊。這些凸塊可以作為間距結構,用來調準平面波導裝置基板。一或多個雷射加熱週期將能量導向凸塊以增加它的高度。使用閉合迴路控制系統,可以將凸塊的高度緩慢增加,直到達到目標高度。
本發明的一個實施例,包括製造精準高度之玻璃凸塊間距結構的技術:(1)形成過大的玻璃凸塊;和(2)透過控制凸塊軟化,以及降低在覆蓋基板上施加之壓力的結合,緩慢降低這些凸塊的高度。優先使用雷射光軟化凸
塊,但是也可以使用其他的能量來源。選用來軟化凸塊的雷射波長最好允許光束以最小的光學吸收通過覆蓋基板。例如由1.55微米雷射發出的光會以最小吸收通過Si基板,但是在吸收玻璃,例如摻雜鐵和銅的玻璃(後面我們將它稱為「深色」"玻璃)中會經歷相當強烈的吸收和局部加熱。
根據本發明之方法和技術的各個實施例有底下的優點:過大的深色玻璃凸塊可以使用雷射生成,或者透過各種低成本處理(例如,壓紋,模製),在深色玻璃基板安裝之前在原位形成;使用多個處理參數(例如,可變雷射功率和覆蓋基板施加的壓力)可以對覆蓋基板的準確高度定位達到增進的處理控制;藉由重複凸塊雷射加熱和基板調準動作,覆蓋基板的高度可以在初始調準之後重新定位;覆蓋基板的熱絕緣塗層或表面結構可以在凸塊軟化期間,用來限制熱從覆蓋基板散逸;凸塊軟化處理可以讓支撐結構的接觸面積加大,為覆蓋基板提供增進的機械支撐,特別是如果初始凸塊生成處理使得凸塊由於微裂縫而變弱時;用在凸塊軟化的相同紅外線雷射也可以用來局部固化放置在覆蓋基板和深色玻璃基板之間的黏合劑。從其他描述和相關附圖中將可以清楚明白其他特性和優點。
圖1顯示混合組件10,其中平面波導基板14上的光學波導12(兩者都顯示在圖2中),必須跟SOA(半導體光學放大器)陣列基板18上的波導16調準。波導12和波導16以側面顯示,其中只看得見單一的代表性波導12,還有多個波導位於圖中平面的下方和上方。深色玻璃基板20使用有機黏合劑或焊劑24,安裝在較低的調準基板22上。SOA陣列基板18也透過任何可接受的方法例如焊劑層26安裝在調準基板22上。深色玻璃基板20提供過大的玻璃凸塊28,稍後將作為對準間距。我們稱這些凸塊「過大」,因為它們離深色玻璃基板20的高度或間距距離30,超過欲適當調準平面波導基板14上的波導12跟SOA陣列波導16所需要的距離。
最好可以使用雷射凸塊生成,而原位產生過大的深色玻璃凸塊28(在基板20上,於混合組件10的組合和調準處理期間)。這些凸塊也可以在基板20附接到調準基板22之前預製造在深色玻璃基板20上。過大凸塊的高度容差可以相當寬鬆(例如,大到5至30微米),因為接下來的調準步驟會完成精細的高度調準(例如,0.1至0.3微米的容差)。寬鬆的凸塊高度需求讓廣泛系列的低成本凸塊預製造處理都可以使用,包括但不局限於雷射凸塊生成、模製、壓紋、表面加工或熔塊絲網印刷。例如,可以將薄片玻璃熱壓紋形成一連串緊密間隔的***圓丘,如此來形成本發明所使用的過大玻璃凸塊28。
然後,將平面波導基板,例如透過編線塊34連接到光
纖32的平面波導基板14放在過大玻璃凸塊28上方,如圖2所示。使用上側可見光或紅外線成像將平面波導基板的波導12跟SOA陣列波導16粗略調準。由於這些過大玻璃凸塊,平面波導基板的波導跟SOA陣列波導垂直偏移相當小的距離,例如5至30微米。
然後,將輻射光束36例如由適當光源38,像1550奈米雷射發出紅外線輻射光束,引導穿過平面波導基板14,到達特大深色玻璃凸塊,例如凸塊28a,如圖3所示。例如,長波長的紅外光(例如λ=1.55微米)能夠以相當小的衰減,通過Si平面波導基板。然而,相同的光在通過深色玻璃基板20時,卻會被強烈吸收,造成圖3中深色玻璃的凸塊加熱。如果平面波導基板14以矽石而不是以Si來製造,可以使用較短的波長光源(例如,λ=850奈米)。
圖3顯示輻射光束36從上方通過平面波導基板14,但是在另一個結構中使用從下方的紅外線輻射可以達到深色玻璃的凸塊加熱。這種方式要求較低的調準基板22必須使用對紅外線輻射透明的材料來製造(例如Si或矽石)。在另一個可選擇方式中,直接在深色玻璃凸塊的上面或附近的選擇性加熱器電極40可以提供紅外線輻射以加熱凸塊。這些加熱器電極40也可以放在鄰接深色玻璃凸塊的附近基板上,例如平面波導基板14或調準基板22上。
在深色玻璃加熱處理期間將向下壓力施加到平面波導
板14的上表面,大致上如實心箭頭42所示。如果過大深色玻璃凸塊28吸收足夠熱量,此向下壓力42會逐漸降低深色玻璃凸塊28a的高度,使得凸塊28a的玻璃(凸塊玻璃)橫向移開,如圖4所示。凸塊高度降低的速率可以經由調整施加到平面波導基板14的壓力,和/或施加到深色玻璃凸塊28之輻射光束36的光束功率來控制。
對於其他過大凸塊28b,重複深色玻璃的凸塊加熱處理,如圖5所示。藉由逐漸降低過大凸塊28的高度(例如,經由在多個凸塊28上的多個加熱週期),平面波導基板的波導12可以跟SOA陣列基板波導16調準,如圖6所示。
這種以深色玻璃凸塊為主的基板調準處理可以比其他深色玻璃調準方式具有顯著的優點,因為在深色玻璃凸塊28上方,玻璃凸塊28和平面波導基板14之間的機械接觸面積29可以製作得相當大。較大的接觸面積29可以在調準,和黏合劑底部填膠固化處理期間,增加凸塊強度和抗變形度。如果微裂縫或其他結構缺陷顯著地讓其他雷射生成深色玻璃凸塊變弱的話,這種過大的接觸面積就特別重要。使用預製造的深色玻璃凸塊生成處理,例如壓紋,模製等等,可以將過大凸塊的形狀任意塑形,如果需要的話,包括具有過大基板接觸面積的形狀。

Claims (8)
- 一種用於製造精準高度的玻璃凸塊間距結構的方法,該方法包含:放置一玻璃基板於一調準基板上;藉由一雷射照射該玻璃基板以形成過大的玻璃凸塊,而提供該過大的玻璃凸塊於該玻璃基板上;提供一熱源以加熱該凸塊;放置一要被調準的基板於該過大凸塊上;減小該過大凸塊之高度,可藉由結合下列操作達成:(1)藉由加熱該凸塊來軟化該凸塊以及(2)對該要被調準的基板施加壓力;以及支撐該要被調準的基板於該玻璃凸塊間距結構上,其中該減小該凸塊高度的步驟包含:經由該調準基板照射該凸塊。
- 如申請專利範圍第1項之方法,其中該熱源為一輻射光束,且該玻璃基板吸收該輻射光束的一波長。
