Abstract
Description
The invention relates to the field of cutting tool manufacturing technology, namely to methods for manufacturing cutters with an insert made of polycrystalline diamond composite (PDC cutters), and more specifically relates to methods for manufacturing diamond-carbide inserts of PDC cutters.
The main tool for effective drilling of the earth's interior for hydrocarbon production is a rotary drilling bit, which is classified as a bit with fixed cutters, the basis of which is currently used diamond-carbide inserts (DTC). ATP is a polycrystalline diamond layer sintered to a massive cermet substrate, as shown in Fig. 1. The technology of baking a diamond layer to a carbide substrate inevitably leads to filling the gaps between diamond crystals with metal cobalt, while the presence of cobalt in this place seriously reduces the performance properties of the cutter due to the fact that the cutter, which is heated during the drilling process, is destroyed due to chemical interaction diamond and cobalt at such a temperature and ultimately leading to the destruction of the diamond layer. As a result, an important stage in the ATP manufacturing technology is the leaching of cobalt from the diamond layer. The leaching process involves removing metal (cobalt) from the growth eutectic (cobalt-tungsten carbide-carbon) located between diamond crystallites in the diamond layer of the ATP. This leads to the formation of micropores, cavities, channels inside the pure diamond layer and to a significant increase in the performance properties of the cutter.
In particular, a method is known from the existing level of technology (patent RU 2635692 dated May 22, 2012 IPC E21B 10/567) for essentially complete removal of cobalt from the intercrystalline spaces between the crystals of the diamond layer bonded to each other. This method uses aqua regia (a mixture of concentrated nitric acid (HNO 3 ) and concentrated hydrochloric acid (HCl)), as well as boiling hydrochloric acid (HCl) and boiling hydrofluoric acid (HF). The authors of this method suggest leaching with hydrochloric acid (HCl) at a temperature of 110°C or more for 2 to 60 hours, depending on the size of the diamond layer array. Due to the low penetration depth, the authors recommend applying leaching selectively to specific areas of the diamond plate, and not applying to other areas, namely, leaching areas near the front cutting edge of the cutter array.
The disadvantages of this known method are the low leaching depth (usually up to 100 microns) and the increased danger of the process, which includes the use of boiling concentrated acid at temperatures above 110°C.
Also known from the prior art is a method (US 10,807,913 B1 dated 20.10.2020 IPC C04B 35/52, C04B 35/622), including leaching by immersion in an acid or acidic solution, such as aqua regia, nitric acid, hydrofluoric acid, or other suitable process for removing at least parts of the metal. To ensure leaching of the front part of the ATP with a diamond layer, the authors propose to make the diamond layer from two components: more porous and less porous, due to which leaching of the first layer is faster and provides easy access of the leaching agent to the inner, less porous layer - as a result, the leaching depth reaches significantly higher than 200 µm. The authors also suggest making the surface of the ATP concave. The authors indicate that such sintered ATP can be immersed in an acid solution for about 2-7 days (eg, about 3, 5 or 7 days) or several weeks (eg, about 4 weeks) depending on the process used.
The disadvantage of this known method is the increased complexity and labor intensity of manufacturing ATP with a two-component diamond layer and a concave surface.
The closest to this invention is a method known from the prior art for leaching cobalt from ATP (US 8435324 dated 05/07/2013 IPC: C22B 3/06), including the use of ferric chloride FeCl 3 in a solution of hydrochloric or nitric acid, as well as their mixtures. To protect the carbide substrate of the ATP from etching, the plate is coated with a layer of polytetrafluoroethylene, which is resistant to reagents. The process is carried out for at least 24 hours, but usually within a week and up to several months at a temperature not lower than 10°C, but not higher than 95°C. achieving a patented etching depth for the studied samples of up to 300 µm (when using only a fresh solution for etching), and with the use of a used solution up to 70 µm. The leaching solution includes a mixture of an aqueous solution of ferric chloride (from 0.5 to 33.3% wt.), and the solution may also include up to 50% vol. hydrochloric or nitric acid. The leaching process is accompanied by mechanical or ultrasonic activation. The authors postulate a five-step process: (1) apply a protective coating (mask) by heating a preformed polytetrafluoroethylene coating, including possible filler additives, at temperatures up to 325°C; (2) place the ATP in the etching bath; (3) pickling (leaching); (4) remove ATP from the pickling bath; and (5) remove the protective coating.
The disadvantages of this known method are the lack of possibility of deeper etching of the diamond layer, as well as the high consumption of the leaching solution.
The objective of the invention is to eliminate these disadvantages of the analogues cited above. The problem is solved as follows.
2.In the course of experimental research and when studying scientific, technical and patent literature, the authors came to the conclusion that the main obstacle to achieving deeper etching (leaching of cobalt to a greater depth) is diffusion inhibition in the depths of microscopic pores formed by leaching, due to which The cobalt salts formed during etching stop coming out of the pores into the leaching solution and thus prevent the components of the fresh solution from penetrating deep into the diamond layer. At the same time, the measures of mechanical and ultrasonic activation proposed in analogues are not themselves able to significantly accelerate diffusion deep in the pores, but only near the mouth of the pores, which does not lead to the achievement of a technical result. The authors found that to achieve a technical result, it is necessary to use several etching baths, the first of which contains up to 5 wt.% CoCl 2 , and the last bath contains a freshly prepared solution (30÷40 wt.% FeCl 3 and 0.5÷1 wt.% concentrated hydrochloric or sulfuric acid). The ATP is immersed sequentially, and when moving between baths, the ATP is subjected to a cleansing rinse to free the pores from etching products. The technical result is achieved by carrying out leaching at a temperature of 75 C ± 10 ° C without increasing the amount of leaching solution, which occurs due to the fact that at the initial stages of etching a solution containing up to 5% by weight of cobalt chloride obtained at the last stage of etching is used. The technological process according to this method occurs as shown in the diagram of Fig. 2.
After removal from each bath, the leached plates are washed in a container with water and then in an ultrasonic bath with distilled water, in which a complexing agent is dissolved, for example, EDTA - ethylenediaminetetraacetic acid, and washed at least twice from the salts present in the pores of the ATP to remove residual dissolved iron and cobalt. After each washing, thermal vacuumization of the ATP is carried out for an hour at temperatures of the order of 100-200°C for more effective penetration of the next portion of liquid into the pores.
Thus, a new technical result is achieved in the form of obtaining an increased depth of leaching of ATP without increasing the consumption of the leaching solution.
Deviation from the specified intervals leads to an undesirable slowdown in the leaching process or to unproductive consumption of the leaching solution. To achieve a technical result, the leaching temperature must be maintained at 75°C±10°C. Deviation from this temperature to the lower side leads to an undesirable slowdown in leaching, and deviation to the upper side leads to loss of processability due to rapid evaporation of acid and increased corrosion activity.

The solution is prepared from FeCl 3 ⋅6H 2 O crystalline hydrate by dissolving the latter in distilled water until a concentration of 40 wt.% is achieved. and to prepare 1000 ml of a fresh 40% solution, you need 400 g of anhydrous ferric chloride or 650.5 g of FeCl 3 ⋅ 6H 2 O crystal hydrate. The working solution is prepared by adding 650.5 g of FeCl 3 ⋅ 6H 2 O to 450 ml. water (for each liter of leaching solution) and thoroughly stirring until completely dissolved. Add 5 ml concentrated HCl. The resulting solution is used for leaching at a rate of at least 500 ml per 10 plates.
Stage 4. Leaching of ATP.
The process is carried out at a temperature of 75°C for 12 days by sequentially moving the cassette holder with ATP according to Fig. 1 and observing the leaching time for each bath - 3 days. In this case, a solution from bath 2 containing up to 5 wt.% enters bath 1. CoCl 2 , and into bath 4 - a freshly prepared solution that does not contain CoCl 2 . After removal from each bath, the leached plates are washed in a container with water and then in an ultrasonic bath with distilled water, in which a complexing agent is dissolved (for example, EDTA - ethylenediaminetetraacetic acid) and washed at least twice to remove the salts present in the pores of the ATP and remove residues dissolved iron and cobalt. After each washing, thermal vacuumization of the ATP is carried out for an hour at temperatures of the order of 100-200°C for more efficient penetration of the next portion of liquid into the pores.
As a result of leaching, ATP with a leaching depth of 500 microns is obtained.
