Abstract
Description
This invention relates to the coating of components used in the continuous casting of ferrous and non-ferrous materials. The last stage of a continuous casting machine consists of a hollow housing constructed of side plates and end plates (and sometimes a central partition), usually of copper, which are cooled by water. In the initial stage of the casting, a buffer or auxiliary bar is placed in the bottom of the mold and the molten metal is poured into the mold from a spoon attached to a platen. The water-cooled copper mold walls and the cold surface of the cap create a thin, solidified film containing the melt. As the molten metal continues to solidify, the top is slowly withdrawn below the mold zone while the level of molten material at the top of the mold is maintained by the continuous addition of more melt material. Simultaneously, a mold powder may be added so as to form a layer on the surface of the molten metal. As the buffer or auxiliary bar and the solidifying plate or wire to which it is now connected leave the mold region, it then enters the grid zone. The grids are usually made of cast iron or steel. Each grid comprises a number of upstanding "fingers" with surfaces which are in contact with the cooled film of the plate and which continues to tighten the plate in solidification to the desired transverse shape while the surface of the plate is 2-
During the time the plate passes from the mold to and through the grating zone, the thickness of the cooled skin increases. The plate then passes further down through the machine through a series of guides and rollers which continue to tighten the plate to the desired shape. As it descends through the casting machine, the plane of the plate is gradually changed from a vertical direction to a horizontal direction until the plate, fully solidified but still hot, emerges on a table at the base of the machine where it is cut to the required length.
The surfaces of both the mold components and the grids are subjected to significant wear due to abrasive, adhesive and erosive wear mechanisms induced by elevated ferrostatic pressures, elevated temperatures and the formation of oxide films and are exacerbated by the entrainment of foreign particles of other bodies. In a relatively short time, these components become so worn that they stop pushing the plate until it reaches the correct size and shape. The casting process must then be stopped while installing new or repaired parts. Thus, the important wear of these critical components limits the casting time and hence the efficiency of the continuous casting process. GB-A-2 269 392 discloses a method of protecting a wear-resistant metal component by applying to the component, by means of flame-spray, a coating consisting of ceramic-metallic material. The coating is treated by the technique described in GB-A-1 466 074 (see below). Japanese Patent Application JP-A-60 221 151 discloses a continuous casting mold having a coating of ceramo-metallic material applied by hot spraying. The surface is preliminarily subjected to plating with Ni or to a surface treatment wherein a Ni-W-Fe alloy is plated on the Ni plating over at least half a zone from the lower portion. Japanese Patent Application JP-A-02 075 447 discloses a continuous casting mold with a coating of ceramo-metallic applied material by thermal spraying.
It takes a coating method capable of withstanding the aggressive high temperature wear environment which, in this way, prolongs the normal continuous casting process.
In one aspect, the present invention provides a method of protecting a wall component, for a continuous die casting mold, against wear. This method comprises applying to a inner surface of the wall component of the mold by flame spray a coating consisting of ceramo-metallic material, the coating having a thickness increasing progressively from a first zone of the inner surface adjacent to a end portion of the mold wall member, which is the upper end when in use, to a second zone adjacent the opposite end, which is the lower end when in use. The inner surface of the mold wall member is the surface that confines with the metal to be fused. The method comprises the following steps: a) applying to the inner surface of the wall component of the mold by flame spray a first rough coating consisting of ceramic-metallic material, the first coating having a thickness increasing progressively from of a first region of the inner surface adjacent one end of the wall member of the mold, which is the upper end when in use, to a second region adjacent the opposite end, which is the lower end when in use; b) applying a ceramic sludge on the first coating; c) heating the ceramic slurry to form a second coating consisting of ceramic material; d) removing the excess ceramic material from the second coating to produce a ceramo-metallic and ceramic composite surface; e) impregnating the composite surface with a solution of at least one soluble compound capable of being converted, upon heating, into an insoluble substance that binds the coatings, the soluble compound being selected from chromium and phosphate forming compounds capable of being converted to oxides and phosphates upon heating; and f) heating the coatings to cause the coatings to bond and thicken by means of said substance; whereby a composite coating having a thickness increasing progressively from said first zone to said second zone of the inner surface of the wall component of the mold is produced.
In another aspect, the present invention provides a method of protecting against wear a grid for a continuous casting machine, the method comprising applying, on a grid surface intended to confine a flame sprinkling wire, a coating consisting of metal-ceramic material, the coating being in the form of an arrangement of islands of the ceramo-metallic material, mutually isolated. The method in this regard comprises the following steps: a) applying to a grid surface intended to confine a flame-spun yarn a first rough coating consisting of ceramo-metallic material, the first coating being in the form of an arrangement of mutually isolated islands of the ceramo-metallic material; b) apply a ceramic sludge on the islands of ceramo-metallic material; c) heating the ceramic slurry to form a second coating consisting of ceramic material; d) removing the excess ceramic material from the second coating to produce a ceramo-metallic and ceramic composite surface; e) impregnating the composite surface with a solution of at least one soluble compound capable of being converted, upon heating, into an insoluble substance that binds the coatings, the soluble compound being selected from chromium and phosphate-forming compounds capable of be converted to oxides and phosphates upon heating; and f) heating the coatings to cause the coatings to bond and thicken by means of said substance; whereby a composite coating is produced which is in the form of a mutually isolated array of islands. The final ceramic coating of both methods is preferably termed Monitox coating, which is achieved by applying onto a substrate a slurry containing a chromium compound capable of being converted to a chromium oxide and / or a chromium phosphate at temperatures by heating the slurry (e.g., at about 260 ° C) to produce a porous ceramic coating and then densifying and bonding the coating by one or more process cycles comprising impregnating the porous coating with at least one chromium or phosphate forming solution, removing the excess impregnant and heating. This technique is described in GB-A-1 466 074, for example. The first coating may be any cermet coating (ceramo-metallic) but is preferably a cobalt coating of -6-1 / tungsten carbide and is preferably applied in several successive layers. The flame spray process is preferably a high speed liquid-oxygen fuel process which is most commonly referred to as a HVOF process. This process is a commercially available flame spray process whereby combustion of the fuel and oxygen takes place in a specially designed chamber and is connected to a pipe or nozzle cooled by water at the outlet of the combustion chamber . The combustion products are propelled through the nozzle, constituting a pistol or torch. Powder materials of approximately controlled sizes are introduced into the gun and are thus introduced and heated as they pass through the hot gas stream at high speed. Upon impact with the substrate at a specific distance from the pistol, the particles spread and coaxe into each other and into the substrate to form a highly bonded and dense coating. Various coatings may be produced in this manner but the 17% cobalt coating of tungsten carbide is the preferred coating for application on the components of the casting machine.
To a greater or lesser degree, all flame-sprayed coatings contain micro-cracks or cracks which are the result of the stresses generated by the quenching caused by the high-speed impact of the hot particles on the substrate. Sometimes these micro-cracks may be extremely small, so small that it becomes very difficult to discard them by the use of normal metallographic techniques. However, these very small cracks can propagate under the overlapping thermally and mechanically generated stresses and, unless they are effectively "locked" or "incarcerated", the coating will eventually rupture due to progressive fragmentation. The Monitox coating process induces the development of oxides within these very small cracks and thus creates a crack propagation resistance. The Monitox coating is applied in an aqueous slurry form containing various oxides and chemicals. This layer is then dried and heated (250 to 500 ° C). At this stage, it is "soft" because it is a collection of hard particles that are not very well bonded to each other or to the substrate. Thus, at this stage, the excess coating can be removed by scraping or sand spraying operations, so as to reveal the peaks of the underlying tungsten carbide coating which, in the "sparged" condition, exhibits a rough, thick sandpaper. Thus, a relatively smooth composite surface comprising ceramic and carbide material can be produced. This composite surface is then further thickened and hardened by a cyclic process of impregnation and increased heat treatment; for example, between 3 and 10 cycles of impregnation and heat treatment may be required.
It has been found that when applying the composite coating on the mold components, it is surprisingly beneficial to deposit the first coating on a profile whose thickness is bevelled from the top of each component to the base. The warmer region of the end and side plates is at the top of the crescent shaped zone. The inventor believes that a thin coating in this area will adapt and withstand the high thermal stresses imposed in this area. The inventor also believes that if the coating is thicker toward the lower end of the walls, it will withstand the ferrostatic pressures and will prevent the underlying ductile material from deforming under the applied load; if the coating is too thin in this area, the deformation of the material will allow the tungsten carbide material, which is now brittle and unsupported, to crack open, and then these slits can propagate along any layers of weakness within the coating or along the coating / substrate contacting face, eventually causing the coating to loosen from the copper surface. It has been found that a suitable variable coating thickness profile is a substantially linear increase from 0.08 mm (0.003 inches) at the top to 0.46 mm (0.018 inches) at the base, although other thickness variations may be depending on the temperature and pressure characteristics of the casting process. It is preferred that the coating covers the entire height of each mold member. However, the coating may terminate below the upper edge of the mold wall, as long as it extends above the higher level of the molten metal. The coating may have a substantially constant thickness in an upper region adjacent the upper edge of the wall member of the mold; may have a substantially constant thickness in a lower region adhering to the lower edge of the wall member of the mold; and the thickness can be progressively increased linearly, exponentially or in some other suitable manner between the upper and lower zones. The minimum thickness is mainly chosen taking into account thermal transfer, preferably in the range of 0.05 to 0.1 mm. The maximum thickness is chosen taking into account the mechanical strength as well as the heat transfer, preferably in the range of 0.4 to 1.0 mm.
When coating the grids, it has been found to be surprisingly beneficial to form a pattern of separate islands. It appears that any particular thickness can be applied, but a thickness of approximately 0.38 mm (0.015 inches) is presently preferred. It has been found that it is particularly beneficial to deposit the coating in a pattern of islands in which each island is approximately 5 mm in side or 5 mm in diameter; each island is defined on its perimeter by an uncoated band with about 2 mm wide. The inventor believes that the island pattern allows the coating to accommodate the high thermal stresses that are imposed on the grids during service, thereby preventing the coating from rupturing and loosening. A suitable thickness range may be from 0.3 to 0.5 mm. The transverse dimensions of the islands may conveniently be in the range of 4 to 8 mm, the islands being spaced by 1 to 3 mm, for example. The invention will be further described by way of examples where reference is made to the accompanying drawing whose sole Figure schematically shows the inner surface of a grid.
