Abstract
콘크리트 부재의 표면상에, 부분적으로 노출되는 적어도 부분 개방-셀 발포된 흡음성 물질을 포함하는 보강된 콘크리트 부재에 관한 것이다. 발포 물질이 노출되는 콘크리트 부재의 표면은 발포 물질로 단지 부분적으로 구성되며 보강재는 발포 물질로 부분적으로 둘러싸인다. 또한, 본 발명은 콘크리트 부재의 제조 방법, 및 건물내 방음 천장으로서의 콘크리트 부재의 용도에 관한 것이다.
Description
본 발명은, 콘크리트 부재(concrete element)의 표면상에서 부분적으로 노출된 흡음성의 적어도 부분 오픈-셀 발포 물질을 포함하되, 보강재가 상기 발포 물질에 의해 둘러싸인, 보강 콘크리트 부재에 관한 것이다. 또한, 이러한 콘크리트 부재의 제조 방법 및 건물내 방음 천장(acoustic ceiling)으로서의 이들의 용도도 개시된다.
실내에서의 음향 조건은 건축학적 조건에 크게 좌우된다. 실내의 음향 효과를 결정하는 변수는 적절한 실내 디자인에 의해 다소 심하게 영향을 받을 수 있다. 단순한 소음 감소 이외에도, 실내의 음향 특성을 그의 의도된 목적에 맞게 조정하는 것도 또한 실내 음향의 필수적인 목표이다. 외부 세계와는 대조적으로, 실내에서는 음장(sound field)이 확산하는데, 그 이유는 그들이 직접음(direct sound) 및 반사음(reflected sound)으로부터 발생하기 때문이다. 그의 조절은 음향 출력을 상응하게 감소시킴으로써 수행될 수 있다. 표적 흡수 및 반사 과정을 허용하는 산업용 흡음재가 이러한 목적에 사용된다.
기본적으로, 산업용 흡음재는 그의 동작 모드에 따라 두 그룹, 구체적으로는 레저네이터(resonator) 및 다공성 흡음재로 분류될 수 있다.
레저네이터의 동작 원리는 매우 일반적으로는 현저한 최대 흡음 값을 갖는 음향 스프링 질량계(acoustic spring-mass system)에 관한 것이다. 이러한 흡음재의 예는 판상 레저네이터(plate resonator), 헬름홀츠 레저네이터(Helmholtz resonator), 또는 미세-유공 흡음재(micro-perforated absorber)이다.
그에 반하여, 다공성 흡음재상에서의 음향 에너지의 흡수는 주로 기공 벽(pore wall)상에서의 마찰에 의해 발생하며, 거기에서 흡수된 에너지는 열 에너지로 변환된다. 충분한 공극률을 갖는 개방-기공 구조(open-pored structure)가 이러한 목적에 필요하다. 흡음은 주로 소실(dissipation)에 의해 발생되기 때문에, 다공성 흡음재는 레저네이터와 비교하였을 때 현저히 다른 흡음 스펙트럼을 갖는다. 흡음의 주파수-의존도는 이상적인 경우에 S-자 형상으로 더 높은 주파수를 향하여 연속적으로 상승하며, 최대 값에 점근적으로(asymptotically) 접근한다. 다공성 흡음재는 다르게 구성될 수 있다. 소재의 변형은 매우 다양하다.
폼 제품은 일반적으로는 2-상 시스템으로, 하나의 상은 가스상이며 다른 하나의 상은 고체 또는 액체이다. 가스상은, 구형 또는 사면체 형상을 가지며 고체 또는 액체 셀 웨브(cell web)로 분계되는, 미세한 가스 버블로 이루어진다. 따라서, 그들은 2개의 큰 그룹, 즉 구형 폼 및 사면체형 폼으로 분류될 수 있다. 셀 웨브는 노드 포인트(node point)를 통하여 서로 연결되어 골조(framework)를 형성한다.
흡음 특성을 갖는 폼은 전형적으로는 개방-셀(open-cell)이다. 분계 웨브(delimitation web) 사이의 박막(thin wall)은 여기에서 파괴되며, 셀은 서로 연결된다. 따라서, 소재는 다공성 흡음재로서 작용한다. 개방-셀 폼에서의 셀 웨브의 소재 특성은 매우 다양하다. 이는 금속에서 무기 물질을 거쳐서 현재의 산업적인 용도에서 단연코 가장 큰 비율을 차지하고 일반적으로는 폼으로서 명명되고 있는 유기 중합체로까지 확장한다. 유기 중합체 폼은 그의 경도에 따라 연질 폼과 경질 폼으로 분류된다. 버블 형성은 전형적으로는 화학 반응에 의해 또는 유기 매트릭스에 용해되어 비등하거나 저온에서 가스상 생성물로 분해되는 화합물에 의해 동일 반응계에서 발생하는 추진체 가스(propellant gas)를 통하여 내부에서 발생한다. 또한, 폼은 가스의 기계적 혼합에 의해, 또는 상 분리되는 용액 중합에 의해, 또는 경화 후에 용해되는 충진제를 사용함으로써 생성될 수도 있다.
개방-셀 PUR 폼은 문헌에 여러 형태로 기술되어 있다. 그들은 통상적으로는 이소시아네이트 및 폴리올을 함유하는 화합물로부터 생성된다. 추진체 가스는 주로 낮은 그의 비점에 의해 물리적으로 활성인 폼 형성에 사용된다. 물리적으로 활성인 추진체 가스 및 발포 중에 이소시아네이트기와 물과의 화학 반응에 의해 발생하는 이산화탄소로 이루어진 타겟 추진체 가스 조합(targeted propellant gas combination)도 또한 잘 알려져 있다. 물과 이소시아네이트의 반응시, 폴리올과의 반응과는 대조적으로, 이산화탄소 이외에도 셀 골조의 형성에 기여하는 우레아 기가 발생한다.
DE 390908361 호는 다공성 구조를 갖는 플라스터 폼(plaster foam) 및 방음 및 단열을 위한 그들의 제조 방법을 기술하고 있다. 플라스터-물 현탁액은 습윤제의 존재하에서 추가적인 반응 파트너(reaction partner) 없이 MDI 전중합체와 혼합되어 성형체(molded body)를 형성한다.
콘크리트 구조의 통합에 적합하고 무기 물질로 이루어진 스페이서가 DE 20 2009 001 754 호에 공지되어 있다. 이러한 경우, 이는 폼의 하나의 표면이 보호되지 않은, 시멘트-기반 물질(cement-based material)을 사용하여 보호할 수 있는 유리-기반 음향 효과 폼(glass-based acoustically active foam)이다. 이러한 스페이서는 보강용 캐리어, 특히 보강용 봉으로서 사용된다. 스페이스는, 이러한 경우에는, 콘크리트를 타설하고 거푸집을 제거한 후에 유리계 음향 효과 폼이 노출되고, 따라서 음향 흡음재로서 작용할 수 있도록 배치된다. 그러나, 이렇게 구성된 콘크리트 구조물은 흡음재의 구조적 높이가 자유롭게 선택될 수 없고 보강에 의해 제한된다는 단점을 가지고 있다. 또한, 저주파에 대해서도 충분한 흡음 효과를 달성하기 위해서는, 다공성 흡수재의 경우에 비교적 두꺼운 층이 필요하다. 따라서, 스페이서는 치수를 더 크게 하여 더 두꺼은 콘크리트 구조물을 생성해야 한다. 건축-기술 문제 이외에도, 이러한 방식에서는 콘크리트가 훨씬 더 많이 소비되며, 이때 전형적으로는 실제로 최적화되지 않은 흡음이 수용되어야 한다.
콘크리트 부재의 보강을 위하여, 립 또는 프로파일 원형강(ribbed or profiled round steel)으로서 사용되고 높은 인장 강도를 갖는 보강용 강재가 특히 적합하다. 요구되는 특성은, 예를 들면, DIN 488(구 DIN 1045-1) 또는 유럽 표준 EN 10080 에서 규제된다. 보강용 강재는 다양한 형태로 제조된다. 독일에서는, 특히 하기의 실시태양들이 사용된다:
- 6, 8, 10, 12, 14, 16, 20, 25, 28, 32, 및 40 mm의 직경 및 18 m 이하의 배달 길이(delivery length)를 갖는 열간압연 및 립 봉강(hot-rolled and ribbed rod steel)과 같은, (DIN 488)(구 "BSt 500 S(B)")에 따른 콘크리트 봉강 B500B,

- 특히 반제품 천장 및 벽체 부품에서 강성 보강재로서의 그레이팅 지지체(grating support).
근대의 콘크리트 보강용 강재(rebar steel)는 그의 변형 특성과 관련하여 200,000 내지 210,000 N/㎟의 탄성 계수 및 연성 등급으로 분류되는 것을 특징으로 한다. 독일에서는, 적어도 1.05의 인장강도와 항복점 사이의 비 및 적어도 2.5%의 최고 하중하에서의 강철 신도(steel elongation)를 갖는 냉간-성형 강재에 대한 표준-연성 등급(normal-ductility class) A 및 또한 적어도 1.08의 인장강도와 항복점 사이의 비 및 적어도 5%의 최고 하중하에서의 강철 신도를 각각 갖는 열간-성형 강재에 대한 고-연성 등급(high-ductility class) B 가 있다. 또한, 적어도 1.15의 인장강도와 항복점 사이의 비 및 적어도 8%의 최고 하중하에서의 강철 신도를 갖는 고연성 내진 강재 등급(highductility earthquake steel class) C는 450 N/㎟의 감소된 항복점을 갖는 것으로 언급되어야 한다.
콘크리트 보강용 강재의 중요한 특성은 그와 주변 콘크리트와의 결합이다. 결합을 개선하기 위하여, 그 위에 립을 압연한다. 립은 상기 봉강 직경의 4.5%의 최대 높이 및 60%의 간격을 갖는다. 콘크리트와 강재 사이의 국소 연동(local interlocking)은 짧은 결합 길이 상에서 최적의 구동력 전달을 가능하게 하는 립에 의해 달성된다.
따라서, 본 발명의 목적은, 콘크리트 부재의 두께를 변화시키지 않고서도 최적의 흡음이 달성되도록, 적어도 하나의 통합된 흡음재를 갖는 보강된 콘크리트 부재를 제공하는 것으로, 이때 흡음재의 구조적 높이는 넓은 범위에서 자유롭게 선택될 수 있다.
이러한 목적은, 콘크리트 부재의 표면상에서 부분적으로 노출되는 흡음성의 적어도 부분 개방-셀 발포 물질(at least partially open-cell foamed material)을 포함하는 보강된 콘크리트 부재에 의해 달성되며, 이때 발포 물질이 노출되는 콘크리트 부재의 표면은 발포 물질로 단지 부분적으로 구성되며 보강재는 발포 물질로 부분적으로 둘러싸인다.
상기 언급된 목적이 완전히 달성되었다는 사실에도 불구하고, 본 발명에 따른 콘크리트 부재는 간단하고 비용-효과적으로 제조할 수 있으며 신속한 건설공사 진행을 가능하게 한다는 장점을 갖는다.
하나의 바람직한 실시태양에서, 콘크리트 부재는 플레이트-형상이며, 부분적으로 노출된 발포 물질을 갖는 표면에서 대향 표면까지의 연장 방향에서 발포 물질에 의해 완전하게 침투되지 않는다. 의도된 용도에 따라, 본 발명에 따른 플레이트-형상 콘크리트 부재는 바람직하게는 이러한 연장 방향에서 5 내지 50 cm, 특히 12 내지 25 cm의 전체 두께를 갖는다. 발포 물질은 바람직하게는 부분적으로 노출된 발포 물질을 갖는 표면에서 대향 표면까지의 연장 방향에서 1 cm 내지 20 cm, 특히 3 cm 내지 10 cm, 특히 바람직하게는 4 cm 내지 6 cm의 최대 두께를 갖는다.
본 발명에 따른 보강재는 특히 보강용 강재일 수 있다. 보강용 강재의 사용되는 두께, 형상, 및 품질은 콘크리트 부재의 각각의 의도된 용도에 의존한다. 용접 또는 결합된 콘크리트 보강용 강철 매트 및 그레이팅 지지체가 특히 적합하다. 바람직하게는, 표준 DIN 488에 상응하는 보강용 강재가 사용된다.
보강재는 본 발명에 따른 발포 물질로 부분적으로 둘러싸인다. 이는, 바람직하게는 보강재의 5 내지 60 부피%, 특히 바람직하게는 10 내지 30 부피%가 발포 물질로 부분적으로 둘러싸이는 것을 의미하는 것으로 이해된다.
하나의 바람직한 실시태양에서, 발포 물질이 노출되는 콘크리트 부재의 표면은 10 내지 40 면적%, 특히 15 내지 25 면적%의 발포 물질로 구성된다. 이러한 경우, 발포 물질이 콘크리트 부재의 표면상에 스트립의 형태로 주기적인 간격으로 분포되는 것이 특히 바람직하다. 특히, 이들은 5 cm 및 10 cm의 폭을 갖고 25 내지 35 cm 주기로 배치된 흡수재 스트립일 수 있다. 이러한 경우, 반향과 흡음 사이의 어드미턴스 점프(admittance jump)가 증가된 흡음을 유발하기 때문에, 이러한 배치가 특히 유리하다는 것을 보여준다.
본 발명에 따른 보강된 콘크리트 부재는, 예를 들면, 차후에 건물을 건설하는데 사용되는 완성된 부품일 수 있다. 특히, 이것은 천장, 벽체, 또는 지붕 구조물일 수 있다. 콘크리트 부재는 특히 바람직하게는 건설 현장에서 제조되는 방음 천장일 수 있다. 그러나, 또한 전차 및 철로 상에서의 소리 차단 요소로서 본 발명에 따른 보강 콘크리트 부재를 사용하는 것도 가능하다.
발포 물질로서 사용되는 물질은 특히 폴리우레탄 폼, 지오폴리머 폼, 및 멜라민 수지 폼 계열중에서 선택되는 적어도 하나의 폼을 포함할 수 있다. 발포 물질은 바람직하게는 200 내지 400 kg/㎥, 특히 바람직하게는 240 내지 350 kg/㎥, 특히 300 kg/㎥ 이하의 밀도를 갖는다. 이러한 경우, 밀도는 건성 발포 물질(dry foamed material)과 관련이 있으며, 이때 "건성(dry)"은 3 중량% 미만의 잔류 수분으로서 이해된다. 특히, 발포 물질은 20 내지 90 부피%, 특히 50 내지 60 부피%의 공기로 구성될 수 있다. 하나의 바람직한 실시태양에서, 노출된 흡음 발포 물질은 개방-셀 발포 물질로서 제공된다.
종래 기술에 따라 공지된 방음 폼(acoustic foam)은 폴리우레탄 폼으로서 적합하다. 개방-셀 PUR 폼에 대한 개요는 문헌[참조: G. Oertel, Polyurethanes, Becker Braun Kunststoffhandbuch [Plastics Handbook] 7, Hanser Verlag Munich 1983]에 의해 제공된다.
발포 물질은 특히 바람직하게는 지오폴리머 폼을 포함할 수 있다. 하나의 특별한 실시태양에서, 발포 물질은 지오폴리머 폼으로 이루어진다.
지오폴리머는 적어도 2개의 성분을 반응시킴으로써 형성되는 시멘트-유사 물질이다. 제 1 성분은 SiO2 및 Al2O3를 함유하는 반응성 고체 성분, 예를 들면, 연도 애시(flue ash) 또는 메타카올린이다. 제 2 성분은 알칼리 활성화제, 예를 들면, 나트륨 물유리 또는 수산화나트륨이다. 물의 존재하에서 두 성분의 접촉으로 인하여, 알루미노실리케이트의 형성을 통하여 비정질에서 내수성인 부분 결정성 네트워크로 경화가 일어난다.
경화 공정은 12를 초과하는 pH를 갖는 용액중에서 수행되며, 예를 들면, 포틀랜드 시멘트의 수화 공정과 같은 무기 결합제의 수화 공정과는 다르다. 주로 "용해(solution)"를 통하여 일어나는 이러한 공정에서, 반응성 고체 성분의 본래의 실리케이트 격자내로 알루미늄 원자 및 또한 아마도 칼슘 및 마그네슘 원자의 혼입이 일어난다. 이러한 방법에 따라 제조된 제품의 특성은 특히 알칼리 활성화제의 농도 및 수분 조건에 의존한다.

본 발명의 범주에서, "건성 지오폴리머 폼(dry geopolymer foam)"이란 용어는 3 중량% 미만의 잔류 수분을 갖는 폼으로서 이해된다.
본 발명의 추가의 목적은, 보강재 및 흡음성 발포 물질을 반응성 자유-유동성 매스(reactive free-flowing mass)의 형태로 거푸집내로 도입한 다음, 상기 반응성 자유-유동성 매스를 적어도 부분적으로 경화시키는, 본 발명에 따른 콘크리트 부재의 제조 방법이다.
반응성 자유-유동성 매스는 이러한 경우에는 이미 폼으로서 거푸집내에 도입될 수 있거나, 또는 일차적으로 폼을 형성한 후 거푸집내에 도입할 수 있다. 이러한 경우에는 콘크리트의 첨가 이전에 보강재를 발포 물질로 부분적으로 둘러싸야 하는 것이 필수적이다.
거푸집은 바람직하게는 일차적으로 보강제로 제조하고, 다음 단계에서, 발포 물질을 반응성 자유-유동성 매스의 형태로 도입함으로써, 보강재를 발포 물질로 적어도 부분적으로 둘러싼다. 그러나, 또한 일차적으로 발포 물질을 반응성 자유-유동성 매스의 형태로 거푸집에 도입한 다음 보강재를 삽입할 수도 있다. 반응성 자유-유동성 매스를 적어도 부분적으로 경화한 후, 콘크리트를 거푸집(formwork)내에 도입하여 경화시킨다.
하나의 특히 바람직한 실시태양에서, 반응성 자유-유동성 매스는 알칼리-활성화된 알루미노실리케이트 결합제를 포함하며, 이때 알칼리-활성화된 알루미노실리케이트란 용어는 본 발명의 범주에서 지오폴리머란 용어와 동의어로 이해되어야 한다.
이미 언급된 바와 같이, 발포 물질은 지오폴리머 폼을 포함할 수 있으며, 특히 바람직한 실시태양에서는 지오폴리머 폼으로 구성될 수 있다. 반응성 자유-유동성 매스는, SiO2 및 Al2O3를 함유하는 본 발명에 따른 고체 성분으로서, 특히 천연 알루미노실리케이트 및/또는 합성 알루미노실리케이트 계열중에서 선택되는 적어도 하나의 알루미노실리케이트, 특히 미분말화된 고로 슬래그, 마이크로실리카, 트래스 분말(trass powder), 오일 셰일(oil shale), 메타카올린, 특히 C 타입 및 F 타입의 연도 애시, 고로 슬래그, 알루미늄-함유 실리카 분진, 포졸란, 현무암, 점토, 이회토(marl), 안산암(andesite), 규조토, 또는 제올라이트, 특히 바람직하게는 미분말화된 고로 슬래그, 연도 애시, 마이크로실리카, 슬래그, 점토, 및 메타카올린을 포함할 수 있다. 본 발명에 따른 반응성 자유-유동성 매스는 바람직하게는 이러한 고체 성분을 5 내지 70 중량%, 바람직하게는 10 내지 50 중량%, 특히 바람직하게는 15 내지 30 중량%의 양으로 함유하되, 이때 이러한 고체 성분은 또한 혼합물일 수도 있다. 지오폴리머의 경화 반응의 경우, 특히 규소 원자 : 알루미늄 원자의 비율이 대단히 중요하다. 본 발명에 따른 시스템에서, 10 - 1.0 : 1.0의 규소 원자 : 알루미늄 원자의 비율이 유리한 것으로 입증되었으며, 이때 6 - 1.5 : 1.0, 특히 1.8 - 2.2 : 1.0 및 또한 4.7 - 5.3 : 1.0의 비율이 바람직하다.
특히, 나트륨 물유리, 칼륨 물유리, 리튬 물유리, 암모니아 물유리, 수산화나트륨, 수산화칼륨, 탄산나트륨, 탄산칼륨, 알칼리 설페이트, 나트륨 메타실리케이트, 칼륨 메타실리케이트, 바람직하게는 칼륨 물유리, 나트륨 물유리, 및 수산화칼륨 계열중에서 선택되는 적어도 하나의 화합물이 알칼리 활성화제로서 적합하다. 특히, 40 내지 50 중량%의 고체 함량 및 0.6 내지 0.8의 SiO2:K2O 중량비 또는 0.9 내지 1.1의 몰비를 갖는 칼륨 메타실리케이트 용액이 사용될 수도 있다. 또한, 바람직하게는 0.1-1 mol/l의 농도를 갖는 수산화칼륨이 사용될 수 있으며, 적어도 0.9 mol/l의 농도가 특히 바람직하다. 본 발명에 따르면, 알칼리 활성화제는 바람직하게는 본 발명에 따른 반응성 자유-유동성 매스에 대하여 1 내지 60 중량%, 바람직하게는 10 내지 55 중량%, 특히 25 내지 50 중량%의 양으로 함유되며, 이때 이들은 이들 화합물의 혼합물일 수도 있다.
많은 것들 중에서도, 암분(rock flour), 현무암, 점토, 장석, 연마 운모, 연마 유리, 흑연 분말, 석영 모래 또는 석영 분말, 보크사이트 분말, 수산화 알루미늄, 및 산화 알루미늄, 보크사이트, 및 강옥 산업의 폐기물, 애시, 슬래그, 비정질 실리카, 발열성 규산, 마이크로실리카, 석회암, 및 광물 섬유 물질이 충진제로서 고려된다. 특히, 2 mm 이하의 입경이 이러한 경우에 적합하다. 펄라이트, 규조토, 질석, 발포 유리, 및 폼 샌드(foam sand)와 같은 경량 충진제가 사용될 수도 있다. 바람직하게는, 경량 충진제, 특히 발포 유리가 사용된다. 발포 유리는 50 내지 300㎛의 평균 입경을 갖는 것이 특히 바람직하다. 본 발명에 따르면, 충진제는 바람직하게는 본 발명에 따른 반응성 자유-유동성 매스에 대하여 5 내지 50 중량%, 바람직하게는 10 내지 35 중량%의 양으로 함유되며, 이때 이들은 이들 화합물의 혼합물일 수도 있다.
휨 인장강도 및 압축강도와 같은 기계적 특성들을 추가적으로 더 개선하기 위하여, 본 발명에 따른 반응성 자유-유동성 매스는 100 ㎛ 이하의 바람직한 입경을 갖는 미세-중공 비드 형태의 알루미노실리케이트를 포함할 수 있다. 본 발명에 따른 반응성 자유-유동성 매스에 대한 미세-중공 비드의 비율은 30 중량% 이하이지만, 잔류하는 알루미노실리케이트에 대한 미세-중공 비드의 바람직한 비율은 0.8:1 내지 1:0.8 이다.
또한, 본 발명에 따른 반응성 자유-유동성 매스는 섬유를 특히 3 중량% 이하의 비율로 포함할 수 있다. 이러한 방법으로, 폼의 기계적 안정성을 개선시킬 수 있다. 바람직하게는, 폴리비닐 알콜 섬유, 폴리아크릴로나이트릴 섬유, 현무암 섬유 및 이들의 혼합물이 사용된다. 특히, 이러한 섬유는 120 mm 이하, 특히 6 mm 이하의 길이를 갖는다.
폼의 발수 효과를 향상시키기 위하여, 이는 소수성 처리제를 포함할 수 있다. 소수성 처리제의 비율은 특히 본 발명에 따른 반응성 자유-유동성 매스에 대하여 3 중량% 이하일 수 있다. 바람직하게는, 소수성을 가진 실리콘 오일 또는 재분산성 분산액 분말이 사용된다. 바람직하게는, 300 내지 1000 mPa*s의 점도를 가진 실리콘 오일이 사용될 수 있다. 시판되고 있는 적합한 제품은, 예를 들면, 워커 케미 아게(Wacker Chemie AG)사의 실리콘 오일 AK 500이다. 또한, 예를 들면, 워커 케미 아게사로부터 7031 H 란 상품명을 갖는 빈나파스(Vinnapas) 타입의 재분산성 분산액 분말이 사용될 수 있다.
본 발명에 따른 반응성 자유-유동성 매스의 고화 행동 및 응고 시간은 칼슘 알루미네이트 시멘트를 첨가함으로써 긍정적인 영향을 받을 수 있다. 반응성 자유-유동성 매스에 대한 칼슘 알루미네이트 시멘트의 비율은 바람직하게는 적어도 3 중량%, 보다 바람직하게는 5 내지 20 중량%이다. 응고 시간은 또한 Ca(OH)2 를 첨가함으로써 제어될 수 있다. 본 발명에 따른 반응성 자유-유동성 매스에 대한 Ca(OH)2의 비율은 1 내지 15 중량%, 특히 3 내지 10 중량%일 수 있다.
하나의 특히 바람직한 실시태양에서, 본 발명에 따른 반응성 자유-유동성 매스는 공기 동반제(air entraining agent) 및/또는 폼 안정화제를 포함한다. 이는 바람직하게는 계면활성제일 수 있다. 특히, 계면활성제는 적어도 하나의 C8-C10 알킬 글루코시드일 수 있다. 계면활성제의 일부, 바람직하게는 30 중량% 미만이 비누화된 발삼 및 톨유 로진으로 대체될 수 있다. 예를 들면, 이러한 경우에는, 분말화되고, 분무-건조된 변성되고 비누화된 발삼 및 톨유 로진인, 바스프 에스이(BASF SE)사의 비나포어(Vinapor) MTZ/K50이 사용될 수 있다. 본 발명에 따른 반응성 자유-유동성 매스에 대한 계면활성제의 비율은 바람직하게는 0.1 내지 2.5 중량%, 특히 0.5 내지 1.5 중량%일 수 있다.
본 발명에 따른 방법의 특히 바람직한 실시태양은 본 발명에 따른 반응성 자유-유동성 매스가 계면활성제를 포함하며 공기의 기계적인 도입에 의하여 발포되는 방법을 제공한다. 폼은 바람직하게는 음향 효과를 위하여 50 내지 60 부피%의 공기 함량을 가져야만 한다. 하나의 특별한 실시태양에서, 본 발명에 따른 반응성 자유-유동성 매스의 성분들은 계면활성제와 혼합되며, 이때, 예를 들면, 시판되고 있는 건설 현장의 믹서가 사용될 수 있다. 이러한 경우, 바람직하게는 1000 내지 1200 g/L의 밀도를 갖는 현탁액이 형성된다. 이어서, 이러한 생성된 현탁액은, 고정자-회전자 작동 원리에 따라 구성된 혼합 헤드내에서 공기를 이용하여 발포시킬 수 있다. 이러한 목적에 적합한 장치는, 예를 들면, 하이테크 아워바흐 게엠베하(Heitec Auerbach GmbH)사의 모델 뮈그로믹스+(Mugromix+)이다. 폼의 습윤 조질 밀도(wet crude density)는 바람직하게는 100 내지 800 g/L, 특히 150 내지 600 g/L이다.
하나의 다른 바람직한 실시태양에서, 반응성 자유-유동성 매스는 적어도 하나의 수-유화가능한 에폭시 화합물 및/또는 적어도 하나의 자기-유화성 에폭시 수지 에멀젼을 포함한다. 상술된 장점들 이외에도, 에폭시 수지는 조기 기계적 안정성을 가진 지오폴리머 폼을 제공함으로써, 본 발명에 따른 보강된 콘크리트 부재가 6시간 후에 몰드로부터 쉽게 제거될 수 있다.
에폭시 화합물은 수지 및 경화제 또는 수지, 경화제, 및 반응성 희석제의 조합을 포함할 수 있다. 에폭시는 바람직하게는 비스페놀 A/F 혼합물일 수 있으며, 경화제는 바람직하게는 폴리-아미노 부가물일 수 있다. 바람직하게는, 알콕시화된 지방족 알콜의 폴리글리시드 에테르가 반응성 희석제로서 사용된다.
하나의 바람직한 실시태양에서, 에폭시 수지는 반응성 희석제와 60:40 내지 40:60 중량부의 비율로 혼합되며, 또한 바람직하게는 140 내지 160 중량부의 경화제가 이러한 혼합물에 첨가된다.
특히, 자기-분산성 에폭시 수지 에멀젼이 에폭시 수지로서 사용될 수 있으며, 이는 바람직하게는 폴리-아미노 부가물에 대해 0.9 내지 1.1:1의 화학양론적 비율로 사용된다. 예를 들면, 워터폭시(Waterpoxy) 1422, 워터폭시 1439, 워터폭시 1466이 시판되고 있는 자기-분산성 에폭시 수지 에멀젼으로서 고려되며, 워터폭시 751, 워터폭시 760, 워터폭시 801이 경화제로서 고려된다. 워터폭시 1422 및 워터폭시 760의 혼합물을 사용하는 것이 바람직하다. 언급된 에폭시 수지 에멀젼은 바스프 에스이의 제품이다.
본 발명에 따른 방법은, 지오폴리머 폼이 바람직하게는 20 내지 30℃의 온도 및 적어도 65%의 주변 상대 습도에서 건조되는 방법을 제공한다. 본 발명에 따른 플레이트-형상화된 보강 콘크리트 부재의 거푸집은 24 내지 48시간 후에 제거할 수 있다.
유리한 화재 거동(fire behavior)은 지오폴리머를 기반으로 하는 폼 사용시의 추가적인 장점으로서 언급된다. 또한, 특히 에폭시 수지의 존재하에서 유기 첨가제를 사용할 시에도 또한 매우 양호한 결과가 달성되었다. 화염 침해(flame impingement) 도중에 어떠한 연기나 떨어지는 물질이 전혀 발생하지 않는다(DIN EN ISO 11925-2). 본 발명에 따른 지오폴리머 폼은 이러한 경우에는 특히 A2 또는 A1의 DIN 13501-1에 따른 화재 거동을 갖는다.
또한, 이러한 방식으로 요소의 흡음 특성이 실질적으로 악화되지 않도록 보장하는 덮개(covering)를 가진 본 발명에 따른 플레이트-형상화된 보강 콘크리트 부재를 제공할 수도 있다. 특히, 모직 플리스(woolen fleece), 플라스터, 페인트, 및 개기공(open-pore)을 가진 사운드 오픈 구조(soundopen structure)를 갖는 텍스타일이 적합하다. 특히, 인쇄된 문양을 가진 텍스타일이 제공될 수 있다.
본 발명의 또 다른 양태는 건물내 방음 천장으로서의 본 발명에 따른 콘크리트 부재의 용도이다.

실시예
지오폴리머 폼의 제조

지오폴리머 폼은, 고정자-회전자 원리에 따라 작동하는, 액체 및 저점도 페이스트의 연속 발포용의 완전 자동화 발포 기계(헤이테크 아워바흐 게엠베하사의 타입 뮈그로믹스+)를 사용하여 제조한다.
표 1에 열거된 성분들은 계면활성제를 제외하고 건설 현장 믹서(Collomix Ruhr- und Mischgerate GmbH 사의 Zwangsmischer XM)에서 혼합한다. 1000 내지 1200 g/L의 밀도를 갖는 현탁액이 생성된다. 마지막으로, 계면활성제를 첨가한 다음, 추가로 30초 동안 혼합한다. 생성된 현탁액을 호스를 통하여 완전 자동화 발포 기계내로 펌핑한다.
처리 파라미터는 다음과 같다:
- 혼합 헤드 속도 300 rpm
- 시스템 공기압 -2 바아(bar)
- 물질 처리량 120 L/h
생성된 폼은 375 g/L의 밀도를 가지며, 55 부피%의 공기 함량을 갖는다. 공기 함량은 이러한 경우에는 DIN EN 1015-6에 기초하여 미발포된 현탁액에 대한 부피의 변화를 통하여 측정된다. 폼은 274 kg/㎥의 건조 조질 밀도를 갖는다. 생성된 폼의 조질 밀도는 그의 질량 및 폼이 차지하는 부피의 지수에 의해 측정된다.
실시예 1
본 발명에 따른 천장 요소는 1 m x 1.5 m x 0.12 m 크기이다. 강봉이 6 mm의 직경을 갖는, 100 mm x 100 mm의 메쉬 폭(mesh width)을 갖는 (DIN 488에 따른) 보강 네트 B500A를 일차적으로 상응하는 거푸집내에 설치한다. 이어서, 상술된 바와 같이 제조된 지오폴리머 폼을 스트립의 형태로 보강재상에 분무하고, 25℃ 및 80%의 주변 습도에서 2시간 동안 건조한 다음, 이어서 콘크리트를 바른다. 천장 요소를 제조하기 위하여, 8 mm의 최대 입경을 갖는 강도 등급 C25/30의 현장 치기 콘크리트(in-situ concrete)를 선택하였다. 새로운 콘크리트는 2328 kg/㎥의 밀도를 가지며, F5의 농도 등급을 갖는다.
본 발명에 따른 이러한 천장 요소가 도 1에 도시되어 있다. 천장 요소는 100 cm의 폭(참조 부호 8) 및 150 cm의 길이(참조 부호 9)를 갖는다. 이것은 지오폴리머로 제조된 흡수재 스트립(3)을 가지고 있다. 지오폴리머 폼으로 제조된 흡수재 스트립은 표면상에서 25 cm의 간격(참조 부호 10)으로 배치된다. 지오폴리머 폼으로 제조된 흡수재 스트립은 5 cm의 폭(참조 부호 6)을 갖는다. 또한, 표면은 콘크리트(1)로 제조된 스트립에 의해 형성된다.
도 2는 본 발명에 따른 이러한 천장 요소의 단면을 나타낸다. 천장 요소는 12 cm의 구조 높이(참조 부호 7)를 가지며, 지오폴리머 폼으로 제조된 흡수재 스트립(3)을 가지고 있다. 지오폴리머 폼으로 제조된 흡수재 스트립은 5 cm의 폭(참조 부호 6) 및 5 cm의 구조 높이(참조 부호 4)를 가지며, 20 cm의 간격(참조 부호 5)으로 배치된다. 또한, 천장 요소는 콘크리트(1)로 이루어진다. 보강재(2)는 100 mm x 100 mm의 메쉬 폭을 갖는 (DIN 488에 따른) 철근 매트 B500A이며, 이때 이러한 강봉은 6 mm의 직경을 갖는다. 보강재는 지오폴리머 폼으로 제조된 흡수재 스트립으로 부분적으로 둘러싸이며, 콘크리트 부재의 표면에 평행하게 정렬된다.

도 3은 본 발명에 따른 이러한 천장 요소의 단면을 나타낸다. 천장 요소는 12 cm의 구조 높이(참조 부호 7)를 가지며, 지오폴리머 폼으로 제조된 흡수재 스트립(3)을 가지고 있다. 지오폴리머 폼으로 제조된 흡수재 스트립은 5 cm의 폭(참조 부호 6) 및 5 cm의 구조 높이(참조 부호 4)를 가지며, 20 cm의 간격(참조 부호 5)으로 배치된다. 또한, 천장 요소는 콘크리트(1)로 이루어진다. 보강재는 필리그란 트라게시스템 게엠베하 앤드 캄파니(Filigran Tragersysteme GmbH & Co)에서 필리그란-E-지터트라게(Filligran-E-Gittertrager)란 상품명으로 시판하는 격자 지지체이다. 이러한 격자 지지체는 (DIN 488에 따른) 콘크리트 보강용 강재 B500A이며, 이때 이러한 강봉은 6 mm의 직경을 갖는다. 보강재는 지오폴리머 폼으로 제조된 흡수재 스트립으로 부분적으로 둘러싸인다.
Claims (15)
- 콘크리트 부재의 표면상에 부분적으로 노출되어 있는 흡음성의 적어도 부분 개방-셀 발포 물질(at least partially open-cell foamed material)을 포함하는 보강된 콘크리트 부재(reinforced concrete element)로서, 이때 상기 발포 물질이 노출되어 있는 콘크리트 부재의 표면은 상기 발포 물질로 단지 부분적으로 구성되며, 보강재가 상기 발포 물질로 부분적으로 둘러싸여 있는, 보강된 콘크리트 부재.
- 제 1 항에 있어서,
상기 콘크리트 부재가, 플레이트-형상이고, 부분적으로 노출된 발포 물질을 갖는 표면으로부터 대향 표면쪽으로의 연장 방향에서 상기 발포 물질에 의해 완전히 침투되지 않은, 콘크리트 부재. - 제 1 항에 있어서,
상기 발포 물질이 노출되는 표면이 10 내지 40 면적%의 발포 물질로 구성되는, 콘크리트 부재. - 제 1 항에 있어서,
상기 발포 물질이 상기 표면상에 스트립의 형태로 주기적인 간격으로 분포되는, 콘크리트 부재. - 제 1 항에 있어서,
상기 발포 물질이 지오폴리머 폼을 포함하는, 콘크리트 부재. - 제 1 항에 있어서,
상기 발포 물질이 200 내지 400 kg/㎥의 밀도를 갖는, 콘크리트 부재. - 제 1 항에 있어서,
상기 발포 물질이 에폭시 수지를 포함하는, 콘크리트 부재. - 제 1 항에 있어서,
상기 발포 물질이 20 내지 90 부피%의 공기로 구성되는, 콘크리트 부재. - 제 1 항에 있어서,
천장, 벽체, 또는 지붕 구조물인 콘크리트 부재. - 보강재 및 흡음성 발포 물질을 반응성 자유-유동성 매스(reactive free-flowing mass)의 형태로 거푸집(formwork) 내로 도입하고, 상기 반응성 자유-유동성 매스를 적어도 부분적으로 경화시키는, 제 1 항 내지 제 9 항중 어느 한 항에 따른 콘크리트 부재의 제조 방법.
- 제 10 항에 있어서,
상기 반응성 자유-유동성 매스가 알칼리-활성화된 알루미노실리케이트 결합제를 포함하는, 콘크리트 부재의 제조 방법. - 제 10 항에 있어서,
상기 반응성 자유-유동성 매스가 계면활성제를 포함하며 기계적 공기 도입에 의해 발포되는, 콘크리트 부재의 제조 방법. - 제 10 항에 있어서,
상기 반응성 자유-유동성 매스가 적어도 하나의 수-유화가능한(water-emulsifiable) 에폭시 화합물 및/또는 적어도 하나의 자기-유화성 에폭시 수지 에멀젼을 포함하는, 콘크리트 부재의 제조 방법. - 제 10 항에 있어서,
상기 반응성 자유-유동성 매스가 섬유를 포함하는, 콘크리트 부재의 제조 방법. - 건물내 방음 천장(acoustic ceiling)으로서 제 1 항 내지 제 9 항중 어느 한 항에 따른 콘크리트 부재를 설치하는 것을 포함하는 방법.
