Description

【発明の詳細な説明】 本発明は空気調和機用エアーフィルターの製造方法に関
するものである。
従来の空気調和機用エアーフィルターの製造方法を第1
図と第2図により説明する。
1はエアーフィルターで、フィルタ一部材2と枠部材3
とよりなっている。
フィルタ一部材2は硬質塩化ビニル樹脂等を糸状に成形
し、それを除塵効果が良く通風抵抗を少なくするよう波
形の網に織って単位面積あたりの網の面積を大きくし、
通風面積を大きくしたものである。
枠部材3はABS樹脂またはスチロール樹脂等で成形さ
れている。
而して、エアフィルター1は枠部材3を成形する型(図
示せず)にフィルタ一部材2を挟んで型締めした状態で
、枠部材3を射出成形することにより製作され、フィル
タ一部材2と枠部材3とが一体に形成されている。
かかるエアーフィルター1の製造方法によれば、枠部材
3を成形するときにフィルタ一部材が樹脂の流れの障害
となるため射出成形性が非常に悪く、枠部材3の樹脂量
が少ないにもかかわらず、大きな射出成形機が必要とな
り割高となっている。
しかも、枠部材2の薄肉化が非常に困難であった。
また、型締め時、枠部材3の端面からはみ出たフィルタ
一部材2を切断するために、枠部材3を成形する型は刃
型にする必姿があり、このために型寿命が短く、型のメ
ンテナンス及び平面度の確保が困難であった。
更に、射出成形時にフィルタ一部材2を挟んで型締めし
ているので枠部材3の両側に位置する型当り部(第2図
のA部)は波形のフィルタ一部材2が潰れて平板状とな
り、加えてフィルタ一部材2の糸状の断面が潰れて通風
面積が激減し、通風抵抗が増大して風量減少など性能低
下の要因となるとともに、型締めが強すぎるとフィルタ
一部材2が枠部材3の端面で切れてしまうことがあり、
型締めか弱すきると型部材3の一部が流出してパリが発
生して同じくフィルタ一部材2が切れ易くなると同時に
、通風抵抗が増大する。
従って型締めの管理及び型のメンテナンスが非常に面倒
である。
また、フィルタ一部材2と枠部材3の材質が異質のもの
であるため、枠部材3の成形収縮によりフィルタ一部材
2に弛みが発生し、これを修正するために温風などによ
る矯正が必要となるとともに、不良品などの再生ができ
ない点があった。
本発明は上記欠陥を解消するためになされたものである
則ち、ポリプロピレン樹脂等を糸状に成形したものを織
って網状に成形して通風抵抗を小さくしたフィルタ一部
材5と同材質(フィルタ一部材5がポリプロピレン樹脂
の場合は枠もポリプロピレン樹脂)で、且つ、フィルタ
一部材5の分子量より低い分子量の材料(超音波振動を
付与した場合分子量の低い方が分子間の摩擦が大きく、
発熱溶融しやすい)からなる枠部材6をフィルタ一部材
5と別に成形し、該枠部材6の成形時にフィルタ一部材
5の外周端四辺全周との溶着面の外周四辺に凸状にした
リブ6aを一本または複数本設けるとともに、枠部材6
のフィルタ一部材5との溶着面の端面を円弧状に形成し
、これら成形後の両部材5,6を重ねて超音波を付与す
ると、枠部材6のリブ6aが先に溶融し、次にフィルタ
一部材5の枠部材6との接触部の表面を溶融し、リブ6
aがフィルタ一部材5の網状隙間に流れ込んで、互いに
かみ合った状態に結合されて一体となるものである。
以下、本発明の詳細を第3図〜第6図に示す一実施例に
より説明する。
4はエアーフィルターで、フィルタ一部材5と枠部材6
とよりなっている。
フィルタ一部材5はポリプロピレン樹脂等を糸状に成形
し、それを波形に織った網状の通風抵抗を良くしたもの
である。
枠部材6は前記フィルタ一部材5と同材質のものとした
融点が同じで溶着性が良く溶着不良が生じにくく、成形
収縮率が同じでフィルタ一部材5が弛まないものである
また、不良品が生じても各部材を分離する必要がなく、
加熱溶融温度も同一であるので一方の部材が必要以上に
加熱されることがなく材質の劣下が少なくなり、又、一
方が溶けていないという不都合もなく再生容易である。
該枠部材6はフィルタ一部材5とは別に成形したもので
、射出成形時のフィルタ一部材5による樹脂の流れの抵
抗になるものが無く、従って、成形機が小型でも良く、
型も最少数でよいため装置、工具費が安価となり、さら
に高速成形および薄肉化も可能となる。
また、枠部材6の分子量をフィルタ一部材5の分子量よ
り低いものを使用し、超音波振動による溶着時に分子量
の低い枠部材6が先に溶融するものとし、且つ、枠部材
6のフィルター5との溶着面の端面を円弧状に成形して
鋭角部やパリを無くして、フィルタ一部材の溶着部と該
鋭角部やパリとの接触部に超音波振動が集中し、過剰加
熱するのを防止したので、フィルタ一部材5の溶融過多
や材質の劣下による強度の低下が無く、フィルタ一部材
5が枠部材6の端面で切れることがない。
枠部材6にはリブ6aを有し、リブ6aの形状は超音波
により溶けやすいように山伏に形成し、フィルター溶着
面のほぼ全周にわたって2本設けてあり、該リブ6aが
溶融するとフィルタ一部材5の隙間へ流れ込んで、互い
にかみ合った状態に合わさり強固に結合される。
その途中には先端を鋭角にしたフィルタ一部材5セット
時の位置決め用のピン6bを複数本リブ6aより高くし
て設けである。
また、フィルタ一部材5の端面を枠部材6の外周端面よ
り内側にして、手が触れても傷が付かないようにしてい
る。
7はフィルタ一部材5との接触面を平面にした溶着用ホ
ーンで、ピン6bとの相対位置には逃げ穴γaを設け、
逃げ穴7aの深さBはピン高さCより小さくしである。
8は接触面を平面にしたホーン受けである。
而して、フィルタ一部材5と枠部材6を一体にするには
、ホーン受け8に枠部材6のリブ6aを設けた反対面が
ホーン受け8に接するようセットし、フィルタ一部材5
をピン6bに仮止め後溶着用ホーン7により超音波を与
えると、接合面の摩擦により分子量の低い方の枠部材6
に設けたリブ6aが初めに溶融してフィルタ一部材6の
網状の隙間に流れ込み、次いでフィルタ一部材5の溶着
部の表面が溶融して枠部材6と強固に係合溶着して一体
となる。
このとき、フィルタ一部材5の溶着部は熱とホーンの圧
力により少し潰されるが、通風部ではないので性能には
何の影響も生じない。
また、フィルタ一部材5の端面は、枠部材6の外周面よ
り内側に位置せしめ、溶着用ホーン7の幅りを枠部材6
の幅Eより大きく配置して、溶着時にセット位置が少し
ずれても溶着不良の心配をなくしたものである。

Claims (1)

    【特許請求の範囲】
  1. 1 ポリプロピレン樹脂等を糸状に成形したものを織っ
    て網状に成形したフィルタ一部材5と同材質で、且つフ
    ィルタ一部材5の分子量より低い分子量の枠部材6をフ
    ィルタ一部材5と別に成形して成り、該枠部材6の成形
    時にフィルタ一部材5の外周端四辺全周との溶着面の外
    周四辺に凸状にしたリブ6aを一本または複数本設ける
    とともに、枠部材6のフィルタ一部材5との溶着面の端
    面を円弧状に成形し、これら成形後の両部材5,6を超
    音波溶着により一体に形成したことを特徴とする空気調
    和機用エアーフィルターの製造方法。
