Among these methods of manufacturing interior parts having thickened portions such as door trims, the most common conventional technique is a method of foam molding of urethane resin or the like.

This molding method involves first coating a silicone resin mold with urethane resin for forming the skin, drying it to form a skin, then setting the silicone resin mold in a foaming mold, and then applying a urethane foaming mixture onto the skin surface. Inject, set the core material and close the mold. After the urethane foaming reaction is completed, the product in which the core material, foam, and skin material are integrally molded is removed from the mold.

However, the above-mentioned foam molding method requires high material costs and many man-hours, and is not economical. Furthermore, minute holes, commonly called voids, often form on the surface of the skin, resulting in poor appearance. To prevent these voids from occurring, it is necessary to carefully control molding conditions and the composition of the urethane, which is an extremely difficult task. There were some drawbacks, such as:

Therefore, recently, a method of obtaining interior parts by attaching a skin material to a core material by vacuum forming has been attracting attention.

In this method, a molded urethane pad material is adhered to a part of a core material such as a board that has been pre-formed into the desired shape, and a non-breathable skin material such as PVC leather is attached to the top surface by vacuum forming. The idea is to do so.

However, since the above-mentioned molded urethane pad material lacks rigidity, it has the drawback of poor workability when bonded onto the core material, and the heat shrinkage of the urethane pad material after molding is large, causing shrinkage distortion and There was also the problem that the pad material swelled due to the adhesive, resulting in wrinkles and sagging in the skin material, resulting in poor appearance. Moreover, since the pad material lacks rigidity during vacuum forming, the unevenness formed on the surface of the core material passes through the pad material and directly appears on the skin material, resulting in an unsightly appearance.

《Structure and Effects of the Invention》 In order to achieve this object, the present invention provides a pad material that is integrally formed by heat pressing semi-cured felt impregnated with an unreacted thermosetting resin and urethane for low-temperature molding. A semi-cured felt constituting the pad material in an automobile interior part integrally formed by pasting on a core material and pasting a non-breathable skin material on the upper surface of the core material by vacuum forming via an adhesive. and urethane for low-temperature molding, and the manufacturing cost is much lower than that of the conventional urethane foam molding method.
Compared to conventional models that use molded urethane pad material, the use of semi-cured felt makes it possible to reduce costs.
The rigidity of the hardened felt significantly improves workability, and the rigid felt acts as a wall against the unevenness formed on the surface of the core material, and does not affect the surface material. With regard to heat shrinkage of urethane, the presence of hardened felt prevents wrinkles and sagging on the skin material, which is aesthetically pleasing.

Further, when semi-cured felt and urethane for low-temperature molding are integrally molded by hot pressing, the heat insulating properties of urethane cause unevenness to be formed on the felt surface facing the urethane, and also to cause variations in curing. Therefore, when negative pressure is applied during vacuum forming, the above-mentioned felt surface will have uneven hardening.
Furthermore, since unevenness is formed, as a result, the felt surface has unevenness that occurs during hot press molding and unevenness that occurs during vacuum forming. As a result, all these irregularities appear on the surface of the skin material, giving it a very poor appearance and poor feel.
When a sheet-like fabric is inserted between the semi-cured felt and the urethane for low-temperature molding as in the present invention,
To produce a product that has no unevenness at all on the surface of the final product, has a good decorative effect in appearance, and is also pleasant to the touch.

This door trim 1 is composed of a core material 2, a pad material 3, and a skin material 4. More specifically, the core material 2 is made by extruding a composite material of polypropylene and wood flour into a sheet shape. It is heated and softened and then press-molded into the desired shape. The skin material 4 is a non-breathable PVC sheet, and in order to provide appropriate cushioning properties to the bottom surface, a PVC foam sheet 6 is used as a lining. . This skin material 4 is bonded to the upper surfaces of the core material 2 and pad material 3 via an adhesive layer 7 by vacuum bonding. Note that the reference numeral 8 is an armrest attached to the door trim 1.

By this hot-press molding, the phenolic resin impregnated in the semi-cured felt 9 is cured, and a cured felt 9' is obtained, so that the rigidity of the pad material 3 is guaranteed. Furthermore, when only the urethane 10 for low-temperature molding and the semi-cured felt 9 are hot-press molded, due to the heat insulating properties of the urethane 10, irregularities are formed on the cured felt surface 9'a facing the urethane 10, and variations in curing are also caused. arise. Therefore, when negative pressure is applied during vacuum forming, the hardened felt surface 9'a
Due to this variation in hardening, more unevenness is formed on the hardened felt surface 9'a.
The unevenness that occurs during hot press molding and the unevenness that occurs during vacuum forming are formed. Therefore, all these irregularities appear as they are on the surface of the skin material 4, resulting in a very unsightly appearance. However, as in the present invention, a sheet of fabric is used between the semi-cured felt 9 and the urethane for low temperature molding 10. 11, even when negative pressure is applied during vacuum forming, no unevenness appears on the surface of the skin material 4, and a product with good appearance and excellent feel can be obtained.

The reason for this is that even if irregularities are formed on the hardened felt 9'a during negative pressure during vacuum forming, the irregularities are pressed by the tension of the sheet-like fabric 11 and do not affect the surface of the skin material 4. mosquito,
Alternatively, it is conceivable that the presence of the sheet-like fabric 11 accelerates the curing reaction of the phenolic resin impregnated into the felt 9, thereby preventing variations in curing.
