【発明の詳細な説明】
本発明は、セラミツクス−金属複合体の製造方
法の改良に関する。
たとえばエンジンの部品に使用するセラミツク
ス−金属複合体を製造する、最も代表的な方法は
鋳ぐるみ、すなわちセラミツクスの芯材をとり囲
んで金属を鋳造するものである。この鋳ぐるみに
は、セラミツクス芯材が高温の金属溶湯に接触す
るときの熱衝撃でセラミツクス芯材にワレが生
じ、製品複合体の強度を低下させるというおそれ
がある。
この問題のひとつの解決策として、セラミツク
ス芯材の表面に、同種または異種のセラミツク
ス、または金属、または金属とセラミツクスとの
複合体からなる保護層を設けることが考えられ
る。
こうした保護層を形成する手段として、出願人
はさきに溶射による技術を確立して、すでに開示
した。
その後の研究により、溶射またはその他の手段
によりいつたん金属の被覆層を形成し、これを化
学的に転化させてセラミツクスとした保護層が、
鋳ぐるみに際しての熱衝撃の緩和に良好な結果を
与えることを見出したので、ここに提案する次第
である。
本発明のセラミツクス−金属複合体の製造方法
は、セラミツクス芯材を金属で鋳ぐるむことによ
りセラミツクス−金属複合体を製造する方法にお
いて、セラミツクス芯材の表面に気孔率5%以上
の金属層を形成し、この層の大部分を、酸化物、
窒化物、炭化物、ケイ化物、ホウ化物もしくは硫
化物またはこれらの2種以上の混合物ないし複合
化合物に転化させたのち、金属で鋳ぐるむことを
特徴とする。
本発明で使用できるセラミツクス芯材として
は、アルミナ(Al2O3)、ジルコニア(ZrO2)、マ
グネシア・シリケート(2MgO・SiO2,MgO・
SiO2)、マグネシウム・アルミノ・シリケート
(2MgO・2Al2O3・5SiO2)窒化ケイ素(Si3N4)、
酸窒化ケイ素(Si2ON2)、窒化チタン(TiN)、
サイアロン、炭化ケイ素(SiC)、ホウ化チタン
(TiB2)、ケイ化モリブデン(MoSi2)などであ
つて、焼結体ほか、単結晶、あるいは物理的化学
的析出法により生成したもの、およびガラス系統
で溶融法により得られるものなど、その製造方法
や形態は任意である。
このセラミツクス芯材の表面にまず形成する被
覆金属は、それを化学的に転化させて生成させよ
うとする化合物に応じてえらぶ。代表的なもの
は、Al,Zr,Si,Cr,TiおよびMoである。
これらの、および他の金属の被覆の形成法もま
た、その材料によつて選択することができる。
最も一般的には溶射であるが、セラミツクス芯
材を金属の粉末で包んで焼結してもよい。あるい
は、金属焼結体または発泡金属体を芯材焼きばめ
や圧入により一体化することもできる。芯材と金
属層との接着性を高めるため、あらかじめ芯材表
面を金属化しておくことが好ましい。
いずれの方法によるにしても、セラミツクス芯
材表面に形成する金属の被覆層は、気孔率5%以
上でなければならない。これは、次の工程で金属
を各種セラミツクス化合物に転化させるときに、
反応剤が被覆の内部まで侵入するために必要であ
る。気孔率が大きいほど転化は容易であるが、あ
まり大きいと得られる保護層の強度が低くなつて
芯と鋳ぐるんだ金属との接合をそこなう。気孔率
の上限は、ふつう85%程度である。最適の気孔率
は、金属とその転化によつて生成する化合物の種
類などの条件によつて異なるから、それぞれの場
合に、実験的に定めるべきである。
被覆した金属の転化により生成させる化合物
は、セラミツクス芯材保護の効果が最も高くなる
ようにえらぶ。最も一般的な観点は、金属溶湯に
よる熱衝撃の緩和ということから、断熱性の高
い、つまり熱伝導率の低いものが望ましいが、そ
のほかに、溶湯の温度、鋳造方法による溶湯の流
れ方、鋳型の予熱条件に加えて、保護層の気孔率
やセラミツクス芯材との密着性、さらには鋳ぐる
む金属との密着性など、多くの因子があるから、
それぞれの場合に応じて選択しなければならな
い。複合体製品が熱サイクルの加わる条件下に使
用されるときには、保護層と芯材との熱膨脹率の
差も考慮する必要がある。
金属の被覆から保護層を形成する化学的転化の
手段について説明すれば、つぎのとおりである。
酸化は、大気中または酸化性雰囲気中での加熱
により、容易に行なえる。窒化、炭化および硫化
は、それぞれ窒化性、炭化性および硫化性の雰囲
気を与えるガス中、液中において、または紛末中
に埋めて、加熱して実施する。ケイ化は、Si蒸気
またはSi溶湯と接触させることにより実現する。
ホウ化は、ジボランのようなホウ化性ガスまたは
ホウ素含有化合物とともに加熱することにより可
能である。これらの処理を同時に、または逐時行
なうことにより、2種以上の化合物が混合してい
るか、または複合化合物が存在する保護層が形成
できる。
金属の転化は、その大部分が化合物となるよう
に行なわなければならない。転化率が低く、たと
えば未反応金属が20%以上も残つているような場
合は、保護層の熱伝導率が期待したように低下せ
ず、目的に合致しなかつたり、あるいはこの残留
金属と鋳造する金属の溶湯とが反応したりするこ
とがある。
保護層の作用は、その厚さ、気孔率、芯材との
密着性などにより左右されるが、一般には気孔率
が大きく厚さが厚い方が、断熱性に関する限り効
果が大きい。多くの場合、気孔率は5〜40%の範
囲が、また厚さは0.1〜2mm程度が適当である。
機械的強度に関しては、保護層の部分は強力とは
いえないから、厚すぎても芯材と周囲の金属とが
はがれやすくなることがあり、好ましくない。
本発明に従つて保護されたセラミツクス芯材
は、既知の技術により、金属で鋳ぐるんで複合体
とする。
以下、実施例を示して本発明を具体的に説明す
る。
実施例 1
第1図に横断面を、第2図に縦断面をそれぞれ
示す構造の、セラミツクス−金属複合体10を製
造した。
セラミツクス芯材1としてAl2O3製の、外径30
mm、内径24mm(従つて肉厚3mm)、長さ30mmの筒
を用意し、その表面にアセチレン−酸素ガス溶射
により、厚さ0.5mmのAl層を形成した。その気孔
率は、約20%である。
これを大気中で580℃に5時間加熱することに
より、Al層を酸化させてAl2O3層11とした。
上記のAl2O3保護層11をもつたAl2O3の筒で
あるセラミツクス芯材1を鋳型内におき、鋳型を
800℃に予熱して、1450℃のインコネル713Cの溶
湯を注湯し、内側金属層2および外側金属層3を
それぞれ肉厚5.0mmに形成して冷却固化した。得
られた複合体10のAl2O3の芯材1には、ワレは
全く認められなかつた。
比較のため、保護層を形成せずにAl2O3芯材を
直接鋳ぐるんだ場合は、芯材の全体にわたつて、
ごく小さいが多数のワレが発生した。
実施例 2〜6
実施例1と同じAl2O3芯材を用い、その表面
に、種々の金属を種々の被覆法により被覆し、そ
れをさらに種々の化学的方法で転化させて保護層
とした。
各種の保護層を有するセラミツクス芯材に対し
て、実施例1と同じインコネル713C合金の鋳ぐ
るみを行なつた。いずれの製品複合体も、ワレの
発生はなかつた。
被覆金属とその適用法、被覆の厚さと気孔率、
転化方法、および転化生成物とそれを含む保護層
の厚さを、一括して表に示す。
【表】DETAILED DESCRIPTION OF THE INVENTION The present invention relates to improvements in a method for manufacturing ceramic-metal composites. For example, the most typical method for producing ceramic-metal composites used in engine parts is casting, that is, casting metal around a ceramic core. In this casting, there is a risk that the ceramic core material may crack due to thermal shock when it comes into contact with high-temperature molten metal, reducing the strength of the product composite. One possible solution to this problem is to provide a protective layer made of the same or different types of ceramics, metals, or composites of metals and ceramics on the surface of the ceramic core material. As a means for forming such a protective layer, the applicant has previously established and disclosed a thermal spraying technique. Subsequent research has shown that a protective layer can be created by forming a metal coating layer by thermal spraying or other means, and then chemically converting it into a ceramic protective layer.
We have found that this method has good results in alleviating thermal shock during casting, so we propose it here. The method for manufacturing a ceramic-metal composite of the present invention is a method for manufacturing a ceramic-metal composite by casting a ceramic core material with metal, in which a metal layer with a porosity of 5% or more is formed on the surface of the ceramic core material. The coating metal that is first formed on the surface of the ceramic core material is selected depending on the compound that is to be chemically converted and produced. Typical examples are Al, Zr, Si, Cr, Ti and Mo. The method of forming these and other metal coatings can also be selected depending on the material. The most common method is thermal spraying, but a ceramic core material may also be wrapped in metal powder and sintered. Alternatively, the metal sintered body or the foamed metal body can be integrated by core shrink fitting or press fitting. In order to improve the adhesion between the core material and the metal layer, it is preferable to metalize the surface of the core material in advance. Regardless of the method used, the metal coating layer formed on the surface of the ceramic core must have a porosity of 5% or more. This is used when converting metals into various ceramic compounds in the next step.
This is necessary for the reactant to penetrate into the interior of the coating. The larger the porosity, the easier the conversion, but if the porosity is too large, the strength of the resulting protective layer will be low, impairing the bonding between the core and the cast metal. The upper limit of porosity is usually around 85%. The optimum porosity should be determined experimentally in each case, since it depends on conditions such as the type of metal and the compound formed by its conversion. The compounds produced by the conversion of the coated metal are selected to provide the most effective protection for the ceramic core. The most common point of view is to alleviate the thermal shock caused by the molten metal, so it is desirable to have a material with high thermal insulation properties, that is, low thermal conductivity. In addition to the preheating conditions, there are many factors such as the porosity of the protective layer, its adhesion to the ceramic core material, and even the adhesion to the metal in which it is cast.
The choice must be made depending on each case. When the composite product is used under thermal cycling conditions, the difference in coefficient of thermal expansion between the protective layer and the core material must also be considered. The chemical conversion means for forming a protective layer from a metal coating is as follows. Oxidation can be easily carried out by heating in air or an oxidizing atmosphere. Nitriding, carbonizing, and sulfiding are carried out by heating in a gas or liquid that provides a nitriding, carbonizing, and sulfiding atmosphere, respectively, or by burying the material in powder and heating it. Silicification is achieved by contacting with Si vapor or molten Si.
Boriding is possible by heating with a boriding gas or boron-containing compound such as diborane. By performing these treatments simultaneously or sequentially, it is possible to form a protective layer in which two or more types of compounds are mixed or a composite compound is present. The conversion of the metal must be carried out in such a way that the majority of it becomes a compound. If the conversion rate is low, for example, more than 20% of unreacted metal remains, the thermal conductivity of the protective layer may not decrease as expected and may not be suitable for the purpose, or this residual metal and casting may may react with the molten metal. The effect of the protective layer depends on its thickness, porosity, adhesion to the core material, etc., but generally speaking, the higher the porosity and the thicker the thickness, the greater the effect as far as heat insulation is concerned. In most cases, the appropriate porosity range is 5 to 40%, and the thickness is approximately 0.1 to 2 mm.
As for mechanical strength, the protective layer cannot be said to be strong, so if it is too thick, the core material and surrounding metal may easily peel off, which is not preferable. The ceramic core protected according to the invention is cast into a composite with metal by known techniques.
