酸洗に使用される酸洗液は、酸濃度が30〜50体積%であることがよい。酸濃度が低すぎると、適切な深さのグルーブ30が形成されない虞がある。酸濃度が高すぎると、グルーブ30部分の表面粗さが過度に粗くなる問題が発生することがある。したがって、上記範囲の濃度を有する酸洗液を使用することが好ましい。

段階S40の後、必要に応じて、絶縁被膜層をさらに形成することが好ましい。図6は、絶縁被膜層の形成後、方向性電磁鋼板の断面図であり、絶縁被膜層40が形成された方向性電磁鋼板10を概略的に示した。図6に示したとおり、絶縁被膜層40は、マスク層20およびグルーブ30上に形成される。具体的な方法として、リン酸塩を含む絶縁コーティング液を塗布する方式で絶縁被膜層40を形成することができる。このような絶縁コーティング液は、コロイダルシリカと金属リン酸塩とを含むコーティング液を使用することができる。この時、金属リン酸塩は、Alリン酸塩、Mgリン酸塩、またはこれらの組み合わせであることがよく、絶縁コーティング液の重量対比、Al、Mg、またはこれらの組み合わせの含有量は、15重量%以上であることがよい。

図7は、図6におけるグルーブ30部分の拡大図である。図7に示したとおり、グルーブ30部分には粗さが形成される。このような粗さは、酸洗段階S40での酸洗によって形成される。一般的なレーザ照射法や、エッチングによるグルーブ形成法とは異なり、グルーブ30部分の粗さが粗く形成される。グルーブ30部分の粗さが適切に形成される時、占積率が向上し、磁性が向上する効果がある。また、絶縁被膜層40が形成される時、電磁鋼板10と絶縁被膜層40との間の密着性を向上させることができる。グルーブ30部分の粗さが大きすぎる時、絶縁被膜層40との反応および接触面で問題が発生することがある。本発明の一実施形態において、粗さは、JIS97方法で測定した粗さを意味する。

冷間圧延した厚さ0.20mmの方向性電磁鋼板を準備した。この電磁鋼板の表面にMgOおよび水を1:1の重量比で混合したコーティング液を塗布した後、100℃で乾燥して、厚さ5μmのマスク層を形成した。下記表1に示した出力のsingle fiberレーザを下記表1に示した照射速度で照射した。この時、鋼板の移動速度も、下記表1に示した。また、レーザビームの焦点位置と方向性電磁鋼板の表面との間隔を、下記表1に示した。レーザ照射により形成された予備グルーブの幅および深さを、下記表1に示した。予備グルーブの幅は、鋼板の表面における幅を意味する。
実施例2:グルーブの形成
発明例1〜7で予備グルーブを形成した鋼板を、下記表2にまとめた濃度の塩酸で下記表2に示した時間の間酸洗した。最終的に製造されたグルーブの上部幅(Wa)は120μmと一定にした。グルーブの深さ(D)、1/2の深さにおける中間幅(Wb)、上部幅および中間幅の比(Wb/Wa)、グルーブ部分の粗さを、下記表2に示した。粗さはJIS97基準である。
比較例1:エッチング法によるグルーブの形成
冷間圧延した厚さ0.20mmの方向性電磁鋼板を準備した。この鋼板の表面にグルーブ形状にパターン形成したフォトレジスト層を塗布し、NaCl電解浴中で電流密度:30A/dm2で電解エッチングしてグルーブを形成した。下記表3に示したグルーブを形成した。最終的に製造されたグルーブの上部幅(Wa)は120μmと一定にした。グルーブの深さ(D)、1/2の深さにおける中間幅(Wb)、上部幅および中間幅の比(Wb/Wa)、グルーブ部分の粗さを、下記表3に示した。

冷間圧延した厚さ0.23mmの方向性電磁鋼板を準備した。この鋼板の表面に2kWの出力のレーザビームを100m/sの速度で照射してグルーブを形成した。最終的に製造されたグルーブの上部幅(Wa)は120μmと一定にした。グルーブの深さ(D)、1/2の深さにおける中間幅(Wb)、上部幅および中間幅の比(Wb/Wa)、グルーブ部分の粗さを、下記表3に示した。
実施例3:絶縁被膜層の形成および磁性、占積率の測定
発明例8〜17において、比較例1および2でグルーブを形成した方向性電磁鋼板にコロイダルシリカと金属リン酸塩とを含む絶縁コーティング液を塗布および熱 処理して鋼板の表面に絶縁被膜層を形成し、磁性および占積率を測定して、下記表4に示した。
鉄損改善率は、レーザを照射してグルーブを形成する前の電磁鋼板の鉄損(W1)とレーザを照射してグルーブを形成した後の鉄損(W2)とを測定して、(W1−W2)/W1で計算した。
占積率は、60×300mmの試験片を14枚積層した後、全体面積あたりの鉄の面積を計算することで測定した。
