Description
本開示の化粧板は、化粧層とコア層とを含む。
(1)化粧層
化粧層は、化粧板用の化粧紙及び熱硬化性樹脂を含む。化粧紙としては、例えば、熱硬化性樹脂化粧板用の30〜140g/m2の化粧紙を用いることができる。
有機繊維基材としては、例えば、ポリエチレン、ポリプロピレン、ビニロン、ポリ塩化ビニル、ポリ塩化ビニリデン、ポリアクリロニトリル、ポリアミド、ポリエステル、ポリウレタン、これらの変成物、エチレン−酢酸ビニル共重合体等に代表される各種共重合体、及びこれらの混合物が挙げられる。
無機繊維基材の厚みは、0.01〜2.0mmがよく、より好ましくは0.2〜0.7mmである。無機繊維基材の密度は、0.01〜1.0g/cm3がよく、より好ましくは0.10〜0.20g/cm3である。無機繊維基材の坪量は、10〜200g/m2がよく、より好ましくは30〜100g/m2である。この範囲の無機繊維基材を用いた場合は、コア層の平滑性が向上し、化粧板の外観が向上し、スラリーの含浸性が一層向上する。
坪量100g/m2の無地柄の化粧紙に,メラミン−ホルムアルデヒド樹脂を主成分とする樹脂液を数1で示す含浸率が120%となるように含浸してメラミン樹脂含浸化粧紙を得た。
コア層用プリプレグ
バインダー成分として熱可塑性樹脂エマルジョンを含むガラス繊維不織布を準備した。ガラス繊維不織布の坪量が53g/m2であった。ガラス繊維不織布の厚みは0.405mmであり、密度は0.121g/cm3であった。
下から順に、メラミン樹脂含浸化粧紙を1枚、プリプレグを5枚、メラミン樹脂含浸化粧紙を1枚積層した積層体を、フラット仕上げプレートを用いて平板プレス機で、温度132℃,圧力70kgf/cm2、時間64分の条件で熱圧成形して実施例1の化粧板を得た。
(比較例1)
実施例1において、53g/m2のガラス繊維不織布に、フェノール−ホルムアルデヒド樹脂4.5部、メラミン−ホルムアルデヒド樹脂3.5部、平均粒子径が1.8μmの炭酸カルシウム16.5部、平均粒子径が12μmの水酸化アルミニウム75部を含むスラリーを用いた以外は同様に実施した。
(比較例2)
実施例5において、(B)無機充填材として、平均粒子径10μmの炭酸カルシウム50部、平均粒子径80μmの炭酸カルシウム50部を含むスラリーを用いた以外は同様に実施した。平均粒子径10μmの炭酸カルシウムは、本発明の中粒径充填材に相当し、平均粒子径80μmの炭酸カルシウムは、超大粒径充填材に相当する。
(比較例3)
比較例2において、炭酸カルシウムを配合せず、平均粒子径が8μmの水酸化アルミニウムを50部、平均粒子径が20μmの水酸化アルミニウムを50部配合し、53g/m2のガラス繊維不織布の代わりに76g/m2のガラス繊維不織布を用いた以外は同様に実施した。
プリプレグ用のガラス繊維基材に対して、スラリーを目的の樹脂率に含浸することが長時間安定的に出来たものを○、凝集して、含浸量をコントロールできなかったものを×とした。
化粧板の厚みをマイクロメーターで測定した。
(3)密着性
化粧板についてJIS K 6902:2007「熱硬化性樹脂高圧化粧板試験方法」の耐煮沸試験に基づき実施し、ふくれ、層間剥離が生じなかった場合を○とした。
JIS K 7171:2016「プラスチック‐曲げ特性の求め方」に基づき化粧板の曲げ強さ及び弾性率を測定した。試験機は島津製作所製、品番:オートグラフAG−20kN/50kN ISD MSを用いた。試験面は化粧板の繊維方向に対して直交方向の面とした。曲げ強さの単位はMPa、弾性率の単位はGPaである。
(5)−1.算術平均うねりWa
算術平均うねりWaとは、うねり曲線の算術平均うねりのことをいう。化粧板の繊維方向に沿って、JIS B 0601:2013「製品の幾何特性仕様(GPS)−表面性状:輪郭曲線方式−用語,定義及び表面性状パラメータ」に基づき、表面粗さ形状測定機(株式会社東京精密、型番SURFCOM FLEX−50A)にて化粧板の算術平均うねりWaを測定した。Waは数値が低い程、化粧板が平滑で下地基材の凹凸の影響があらわれていないことを示す。単位はμmである。
(5)−2.最大断面高さ
最大断面高さとは、うねり曲線の最大断面高さのことをいう。化粧板の繊維方向に沿って、JIS B 0601:2013「製品の幾何特性仕様(GPS)−表面性状:輪郭曲線方式−用語,定義及び表面性状パラメータ」に基づき、表面粗さ形状測定機(株式会社東京精密、型番SURFCOM FLEX−50A)にて化粧板の最大断面高さWtを測定した。化粧板の評価長さにおけるうねり曲線の山高さWpの最大値と谷深さWvの最大値との和を求め、求めた値を最大断面高さとした。最大断面高さの数値が低い程、化粧板が平滑で下地基材の凹凸の影響があらわれていないことを示す。評価長さは20mm、単位はμmである。
化粧板の繊維方向に対して直交する方向に(5)と同様に測定した。
(7)酸性溶液浸漬試験(ローダミン染色試験)
1%塩酸1300gに対しローダミンBを3g、メタノール100mlを入れ、ローダミン液を調製した。化粧板を150mm×50mmにカットし、前記ローダミン液に50℃にて一定時間(5分間、10分間、15分間)化粧板を浸漬した。化粧板を水洗し、水を拭き取った後、化粧板について塩酸による浸食及びローダミン液による染色を確認した。塩酸による浸食及びローダミン液による染色が見られない場合を○とし、塩酸による浸食及び、又はローダミン液による染色が見られた場合を×とした。実施例1〜26の化粧板と比較例1〜3の化粧板とでは5分間の浸漬、10分間の浸漬では差がなかったが15分間の浸漬では差があった。
ISO5660に準拠したコーンカロリーメーターによる10分試験の発熱性試験を化粧板について実施した。評価方法において化粧板の総発熱量が8MJ/m2以下であり、化粧板の最高発熱速度が10秒以上継続して200kW/m2を超えておらず、試験後の化粧板において裏面まで貫通する割れ、ひび等がない場合を○とした。この3条件を一つでも満たさないものを×とした。
ISO5660に準拠したコーンカロリーメーターによる20分試験の発熱性試験を化粧板について実施した。評価方法において化粧板の総発熱量が8MJ/m2以下であり、化粧板の最高発熱速度が10秒以上継続して200kW/m2を超えておらず、試験後の化粧板において裏面まで貫通する割れ、ひび等がない場合を○とした。この3条件を一つでも満たさないものを×とした。
(B)無機充填材をレーザー回折式粒度分布測定装置(Malvern Instruments Ltd.製、型番マスターサイザー3000)にて測定した。

Claims (19)
- 化粧層とコア層とが熱圧成形されている化粧板であって、
前記化粧層は化粧紙と熱硬化性樹脂とを含み、
前記コア層は、プリプレグからなり、前記プリプレグは、繊維質基材と、有機樹脂成分と吸熱性金属水酸化物及び/又は前記吸熱性金属水酸化物以外の無機物質から成る無機充填材とを含むスラリーとから成り、前記スラリーは前記繊維質基材に含浸されてなり、
前記無機充填材の平均粒子径は0.04μm以上50μm未満であり、
前記無機充填材は、第1の平均粒子径を有する小粒径充填材、前記第1の平均粒子径よりも大きい第2の平均粒子径を有する中粒径充填材、及び、前記第2の平均粒子径よりも大きい第3の平均粒子径を有する大粒径充填材を含み、
前記小粒径充填材の平均粒子径は0.04μm以上4μm未満であり、前記中粒径充填材の平均粒子径は4μm以上12μm未満であり、前記大粒径充填材の平均粒子径は12μm以上50μm未満であり、
前記吸熱性金属水酸化物以外の無機物質は、炭酸塩、シリカ、タルク、及びフライアッシュの群から選ばれる少なくとも1種からなる、
化粧板。 - 前記コア層における前記有機樹脂成分と前記無機充填材との割合は固形分重量比で1:1〜25である、請求項1に記載の化粧板。
- JIS B 0601:2013に準じて測定される縦方向でのうねり曲線の算術平均うねりWaが0.02〜0.11μm、横方向でのうねり曲線の算術平均うねりWaが0.03〜0.12μmである、請求項1又は2に記載の化粧板。
- JIS B 0601:2013に準じて測定される縦方向でのうねり曲線の最大断面高さWtが0.1〜0.8μm、横方向でのうねり曲線の最大断面高さWtが0.1〜1.0μmである、請求項1又は3に記載の化粧板。
- 前記コア層における前記小粒径充填材と前記中粒径充填材と前記大粒径充填材との配合質量比は1:0.1〜20:0.1〜20である、請求項1に記載の化粧板。
- 前記小粒径充填材は炭酸カルシウムである、請求項1又は5に記載の化粧板。
- 前記吸熱性金属水酸化物以外の無機物質が炭酸カルシウム又はタルクである、請求項1に記載の化粧板。
- 前記吸熱性金属水酸化物が水酸化アルミニウムである、請求項1に記載の化粧板。
- 前記コア層に含まれる前記無機充填材の単位面積当たりの質量は441.1〜5296.9g/m2である、請求項1〜8のいずれか1項に記載の化粧板。
- 前記コア層に含まれる前記無機充填材中の前記小粒径充填材の割合は5〜60重量%である、請求項1〜9のいずれか1項に記載の化粧板。
- 前記コア層に含まれる前記有機樹脂成分の単位面積当たりの質量は38.6〜473.3g/m2である、請求項1〜10のいずれか1項に記載の化粧板。
- 前記有機樹脂成分は熱硬化性樹脂を有する、請求項1〜11のいずれか1項に記載の化粧板。
- 前記熱硬化性樹脂は、縮合型熱硬化性樹脂を有する、請求項12に記載の化粧板。
- 前記縮合型熱硬化性樹脂はアミノ−アルデヒド樹脂及びフェノール−アルデヒド樹脂の中から選ばれた1種以上である、請求項13に記載の化粧板。
- 不燃化粧板である請求項1〜14のいずれか1項に記載の化粧板。
- 前記繊維質基材は、無機繊維質基材からなる請求項1〜15のいずれか1項に記載の化粧板。
- 前記繊維質基材は不織布を有し、
レーザー回折・散乱式粒度分布測定法により測定された前記無機充填材の体積累積粒径Dv(10)、Dv(90)は、0.2μm以上、45.0μm以下である、請求項1〜16のいずれか1項に記載の化粧板。 - 前記繊維質基材は不織布を有し、前記有機樹脂成分は熱硬化性樹脂を有し、
レーザー回折・散乱式粒度分布測定法による前記無機充填材の比表面積が900〜3500m2/kgである、請求項1、16および17のいずれか1項に記載の化粧板。 - 前記繊維質基材は、バインダー成分として熱可塑性樹脂エマルジョンを含む不織布である、請求項1〜18のいずれか1項に記載の化粧板。
