また、負極活物質層2及び正極活物質層5の形成材料は、次の通りである。すなわち、負極及び正極の活物質粒子を溶剤(分散媒)中に分散させることにより、両者2、5の形成材料として使用することができる。具体的には、これらの形成材料は、インクジェット方式で安定的に吐出させるために、25℃における粘度が6〜20mPa・sで、且つ、25℃における表面張力が25〜45mN・mの範囲になるようにインク物性を調整した液状材料である。また、含有する活物質粒子の径は、最大粒径が5μm以下のものを採用した。なお、これらの形成材料に関しては、インクジェット方式で吐出できる粒子分散インクであれば特に限定されない。例えば、負極活物質粒子としては、天然黒鉛、人造黒鉛などの炭素系材料を使用することができる。また、正極活物質粒子としては、Li−Mn系酸化物、Li−Ni系酸化物、Li−Co系酸化物などを使用することができる。そして、粒子分散液は、静置した場合に、20分以内に完全沈降・再凝集しないインクであることが望ましい。なお、粒子・溶剤のみで沈降や凝集が抑制できない場合は分散剤との併用をすることで、安定した分散液を作ることができる。さらに、これらの形成材料には、バインダーなどの密着性を向上させる為の添加剤を添加することが望ましい。また、負極及び正極の活物質層2、5におけるイオン伝導性を向上させる為に、カーボンブラックなどの導電助剤を添加することが望ましい。

さらに、有機固体電解質層7の形成材料は、次の通りである。すなわち、この形成材料は、高分子電解質原料および光重合開始剤等を含むインクジェット用インクとしての液状材料であって、紫外線を照射することにより架橋反応して、高分子固体電解質を形成することができるものである。具体的には、この形成材料は、インクジェット方式で安定的に吐出させるために、25℃における粘度が6〜20mPa・sで、且つ、25℃における表面張力が25〜45mN・mの範囲になるようにインク物性を調整した液状材料である。この場合、インクジェット用の適正なインク物性にするための調整は、電解質原料の種類/組成比、溶剤の種類/組成比などで行った。高分子電解質原料としては、インクジェット塗布後の重合反応により、高分子電解質を形成しうる化合物であれば特に限定されないが、メタクリル酸エステル系モノマーやシクロオレフィン系モノマーなどを使用することができる。この場合、インクジェット塗布におけるインク適正物性への合わせ込みやすさから、分子量が1000以下のエチレンオキサイドとジエチレンオキサイドを混合した原料を用いることができる。また、エチレンオキサイドとジエチレンオキサイドの混合比率としては、高分子固体電解質層を形成した後にイオン伝導性および膜強度を高める為に、ジエチレンオキサイドの比率がエチレンオキサイドよりも高くなるようにすることが好ましい。一方、光重合開始剤としては、インクジェット塗布の後の紫外線照射装置としてシステム化しやすい、365nm、385nm、395nm、405nmなどのLED波長で光重合可能なものを使用することができる。なお、上記の光重合開始剤のみで反応が十分に起きない場合は、光重合促進剤と併用して使用することで改善することも可能である。加えて、有機固体電解質層7の形成材料としては、イオン伝導性などの性能向上のために、リチウム塩を含む溶剤を添加する事もできる。リチウム塩の種類は特に限定されないが、LiPF6, LiTFSiなどを使用することができる。また、溶剤としては、リチウム塩に可溶な溶剤であることが望ましい。この溶剤としては、DMC(ジメチルカ―ボネート)・EMC(エチルメチルカ―ボネート)を使用することができる。なお、液状材料中のリチウム塩を含む溶剤の重量比率としては、50wt%以下が望ましい。本実施形態では、LED−UVとして、パナソニック製の365nm波長のLED光源を使用した場合を例示している。そして、本発明者等は、このLED−UVを使用した場合に、インクジェット塗布によって約2〜15μmの厚みで形成した有機電解質原料を含む液状材料の膜に、UV積算照度として700mJ/cm2以上のエネルギーを、N2雰囲気下(酸素濃度1%以下)で処理することで、十分な硬化が得られることを確認している。

このようにして、負極活物質層2上に有機固体電解質層の形成材料である液状材料を塗布した長尺基材16の塗布後部分23は、ダンサロール等の長尺基材16の送り量調整機構を用いずに図4に示すボックス24の入口24aから内部空間に連続的に搬入されて、ボックス24の出口24bから搬出されるまでの間に、LED−UV25によって紫外線の照射を受ける。この場合、ボックス24の内部空間には、不活性ガス供給手段27の複数の供給パイプ28から窒素が供給されているため、有機固体電解質層の形成材料である液状材料は、酸素濃度が1%以下に低減された雰囲気中で紫外線の照射を受ける。そして、供給パイプ28から吹き出される窒素は、長尺基材16の塗布後部分23に対して斜め方向に向かうため、効率良く酸素濃度が低下された状態になる。しかも、ボックス24の外部における入口24aの近傍に配置された供給パイプ29からも、窒素が吹き出しているため、入口24aから内部空間への酸素の侵入が阻止され、これによって、酸素濃度がより一層十分に低減される。ここで、供給パイプ28、29の窒素の吹き出し方向は斜めに限定するものではなく、長尺基材16に対して垂直方向であってもよい。この場合、条件によっては、長尺基材16の搬送により長尺基材16表面に吹き付けた窒素が界面付近でそのまま引き込まれて同様の効果を得ることが出来る。また、複数配置された供給パイプ28、29は、処理条件に応じて窒素を供給する箇所や量を最適に調整することで、窒素消費量を抑えて確実に固化した有機固体電解質層7の形成が可能となる。このように、ボックス24の内部空間は、効率良く且つ十分に酸素濃度が低減されているため、有機固体電解質層の形成材料である液状材料が酸素による重合阻害を受け難くなり、当該液状材料の紫外線硬化が良好に行われる。

また、図13に示すように、長尺基材16が、長尺フィルム15上における負極集電体1の上に負極活物質層2を長手方向に間欠的に形成してなるものにおいては、長尺フィルム15の長手方向に一定間隔で複数のマーク52が付されている。このマーク52は、例えば同図に示すように、個々の負極活物質層2に対応する位置に付してもよく、或いは、所定数の負極活物質層2を一のグループとして、それら各グループにそれぞれ対応する位置に付してもよい。そして、長尺基材16が横方向に搬送されている間において、それらのマーク52は、定置設置されたマークセンサ53によって検出される。このマークセンサ53は、光学式やレーザー式の何れのセンサであってもよく、また、透過型または反射型のどちらでもよく、長尺基材16の種類などで最適なセンサを選択するのがよい。マークセンサ53は、塗布位置精度を高めるためにセンサのスポット径は比較的小さいものが好ましい。本実施形態では、光学式ファイバーセンサが使用されている。さらに、図14及び図15に示すように、長尺基材16を上下で挟持して横方向に搬送させる上側のローラ54と下側のローラ55とのうちの下側のローラ55の内周部には、長尺基材16の搬送距離を検出する距離検出手段としてのエンコーダ56が組み込まれている。このエンコーダ56の検出値に基づいて、インクジェットヘッド20による液状材料の塗布開始位置及び塗布終了位置を決める制御が行われる。この制御は、インクジェットヘッド20を制御するヘッドコントローラによって行われる。従って、エンコーダ56の検出値を示す信号は、ヘッドコントローラに送られる。そして、マークセンサ53が複数のマーク52のうちの相互に一定距離を隔てた所定数のマーク52を検出する毎に、エンコーダ56の検出値をリセットするように構成されている。この場合、上記の「複数のマーク52」は、上記の「所定数のマーク52」と等しい数であってもよいが、上記の「複数のマーク52」よりも、上記の「所定数のマーク52」の方が少ない数であることが好ましい。この好ましい態様によれば、マークセンサ53は、「所定数」以外のマーク52を検出しても、その検出は、エンコーダ56の検出値をリセットさせることについては無効とする制御を行う。そして、マークセンサ53がマーク52を検出したことを示す信号も、上記のヘッドコントローラに送られる。なお、距離検出手段は、エンコーダ56に限定されるわけではない。さらに、マークセンサ53の設置位置としては、図15に示すインクジェットヘッド20からマークセンサ53までの距離Lが、図14に示す間欠塗布される活物質塗布パターンの塗布開始位置からマーク52までの距離Wよりも大きくなるように設定されている。さらに、図14のマーク52の形状としては、長尺基材16の搬送方向に対して垂直になるような棒状もしくは図示のようなT字状の形状が適している。

<第三実施形態>
図20は、本発明の第三実施形態に係る電池製造用装置80の概略平面図であって、この第三実施形態に係る電池製造用装置80は、枚葉式(一枚ずつ処理する方式)を採用したものである。同図に示すように、ロボットハンド81を有するロボット82の周囲には、積み重ねられた処理前のシート(基板)83を一枚ずつ取り出すための取り出し部84と、取り出されたシートの負極活物質層2上に有機固体電解質層の形成材料である液状材料を塗布するインクジェット塗布部85と、シート83上の当該液状材料を硬化させる紫外線照射部86と、これらの処理を終えたシート83を積み重ねて収納する収納部87とを有する。ロボットハンド81は、回転動、上下動、及び屈曲伸張動などが可能であって、その先端部には、図21に示すように、シート83を吸着保持するための複数個(図例では4個)の吸着パッド88が装着されている。従って、図20に示すように、ロボットハンド81は、取り出し部84と、インクジェット塗布部85と、紫外線照射部86と、収納部87とに対して、シート83を水平姿勢で吸着保持して搬出・搬入することが可能である。なお、処理前のシート83上には、負極集電体1と負極活物質層2とが形成されている。そして、ロボットハンド81の吸着パッド88は、これらの層1、2と干渉しないようにしてシート83を吸着保持するようになっている。

インクジェット塗布部85は、シート83を載せて同図左右方向にスライド可能なテーブル89と、このテーブル89の移動経路の途中上方に定置設置された複数個(図例では二個)のインクジェットヘッド90とを有する。従って、取り出し部84からロボットハンド81によって取り出されたシート83は、テーブル89上に載せられ、テーブル89が同図左側から右方向にスライドしていく途中で、シート83上の負極活物質層2の上に、有機固体電解質層の形成材料である液状材料を塗布する。この液状材料の塗布後においては、テーブル89が同図左方向にスライドし、ロボットハンド81がそのテーブル89上のシート83を吸着保持して紫外線照射部86のボックス91の内部空間に搬入する。このボックス91の内部空間は前記と同様に、窒素などの不活性ガスが充満され、酸素濃度は1%以下に保たれている。さらに、このボックス91の内部空間には、同図上下方向にスライド可能な紫外線照射手段(LED−UV)92が配設されている。そして、このLED−UV92がシート83の上方をスライドしていくことで、シート83上に塗布された液状材料が紫外線により硬化する。なお、装置のコンパクト化を考慮すると、前記のようなLED−UV92をスライドさせる方法が望ましいが、シート83がテーブルと一緒にスライドする方式でも、ロボットハンド81がシート83を保持したまま移動することによって処理する方法であってもよい。このようにして負極活物質層2上に有機固体電解質層7が形成された後は、ロボットハンド81がシート83を吸着保持してボックス91から搬出した後、収納部87に積み重ねる。以上のような動作が繰り返し実行されることで、収納部87には、処理済みのシート83が多数枚積み重ねられた状態で収納される。なお、この第三実施形態においても、負極集電体1及び負極活物質層2は、正極集電体4及び正極活物質層5であってもよい。また、この第三実施形態では、ロボットハンド81を使用しているが、他の方式の基板移載機であってもよい。

有機電解質原料を含む液状材料を、紫外線硬化性の液状材料とすると共に、
前記液状材料を前記被塗布物の活物質層上に塗布する複数のノズルが配設されたインクジェットヘッドを有する塗布装置と、
前記液状材料を塗布した後の被塗布物の塗布後部分が搬入及び搬出される内部空間を有するボックスと、
前記ボックスの内部空間で前記被塗布物の塗布後部分の液状材料に紫外線を照射する紫外線照射手段と、
前記ボックスの内部空間に不活性ガスを供給する不活性ガス供給手段とを備え、
前記不活性ガス供給手段によって前記ボックスの内部空間の酸素濃度を低減させた状態で前記紫外線照射手段が前記液状材料を硬化させることで、前記活物質層上に有機固体電解質層を形成するように構成し、
