現在、市場で販売され、一般的に使用されているスポンジニッケル水素添加触媒は、ニッケル―アルミニウム系のスポンジニッケルである。
また、使用済みニッケル−珪素系スポンジニッケル触媒を空気中に放置すると自然発火するため、長期にわたって水中にて保存し、失活後、廃棄する必要があるという問題点に鑑みれば、使用済のニッケル−アルミニウム系スポンジニッケル触媒を触媒として再利用することは極めて困難であるといわれているものの、ニッケルは高価であることと資源有効利用の観点から、当業界では当該触媒の再利用(再生)に関して多方面の検討が加えられているのが実情である。
たとえば、スポンジ触媒の発明者であるMuray Raneyも、使用済触媒を合金に再生する方法を提案している(特許文献2)。この方法は、使用済のスポンジニッケル触媒を酸化して酸化物とし、この酸化物に還元物質を混合し加熱して合金を製造するものである。
また、このほかにも、有機過酸化物重合体の水素化分解にラネーニッケル(ニッケル―アルミニウム系スポンジ)触媒を用い、回分式反応を実施し、反応後毎回失活した触媒を分離し、触媒をアルカリ性水溶液で展開再生して、再利用する方法が知られている(特許文献3)。A sponge nickel hydrogenation catalyst is a catalyst invented by Muray Raney, which is generally well known under the trade name Raney Nickel, and is described in US Pat. 本発明は、上記先行技術の課題に鑑みて、従来実施されていなかった、使用済ニッケル−珪素系スポンジ触媒を原料の一部として用いて、ニッケル−珪素合金を製造する方法を提供するものである。
スポンジ触媒としては、ニッケル以外の他の金属触媒も利用でき、銅、鉄、コバルト、クロム等もこの方法で触媒を作ることができる。また、触媒作用を有しない、すなわちアルカリで除去される金属としては、珪素以外にアルミニウム、砒素、亜鉛、マグネシウム等も利用できる。
前述したように、Muray Raneyは、ニッケルとアルミニウムだけで合金を製造する試みを提案しているが、本発明者らは、上記組成でアルミニウムを除き、ニッケルと珪素からの合金を製造し 、その二重結合への水素添加触媒機能を評価したところ、ニッケル−アルミニウム系と殆ど同等であることを見出し、本発明を完成するに至った。
すなわち、本発明によれば、使用済みスポンジニッケル触媒を含むニッケル源、珪素源及び炭素源を電気炉内に供給し、電気炉の炉内温度を1,200ないし1,500℃にて、4ないし30時間加熱反応させることを特徴とするニッケル−珪素合金の製造方法が提供される。
また、本発明によれば、ニッケル源が、新ニッケル、使用済スポンジニッケル触媒、電気炉残存ニッケル−珪素合金半製品からなる群より選ばれた1種または2種以上の混合物である上記ニッケル−珪素合金の製造方法が提供される。
また、本発明によれば、珪素源が金属珪素および/または珪石である上記ニッケル−珪素合金の製造方法が提供される。
また、本発明によれば、炭素源が市販の木炭および/またはオガ炭である上記ニッケル−珪素合金の製造方法が提供される。
また、本発明によれば、電気炉の炉内温度が1,230ないし1,270℃である上記ニッケル−珪素合金の製造方法が提供される。
また、本発明によれば、使用済みスポンジニッケル触媒は、ニッケル純度が50ないし70重量%、珪素が30ないし50重量%、鉄が4重量%以下である上記ニッケル−珪素合金の製造方法が提供される。

以下、本発明を実施の形態に即して詳細に説明する。
本発明の特徴は、使用済みのニッケル−珪素系スポンジニッケル触媒を再利用でき、大量に且つ安価なニッケル−珪素合金の製造方法として、電気炉にて珪石を炭素で還元して珪素に変換し、この珪素とニッケルを反応させる珪石炭素還元法にある。
即ち、金属ニッケルと下記の(1)式で生成した珪素が(2)式のごとく反応して目的のニッケル−珪素合金を製造する方法である。

珪石と炭素が(1)式のごとく反応し、珪石が珪素に還元され、この珪素がニッケルと(2)式のごとく反応してニッケル−珪素合金となる。

ニッケル源としては、新ニッケル、水添反応等に使用された使用済みニッケル−珪素系スポンジニッケル触媒、合金製造工程で発生する電気炉残存ニッケル−珪素合金半製品(以下、電気炉残存合金半製品と呼称する)等を単独であるいは混合して用いることができる。
特に、使用済みニッケル−珪素系スポンジニッケル触媒をニッケル源として用いる場合、原料中に80重量%以上の割合で混合させても、これを繰り返し利用することができる。このような高い比率で回収利用できることは経済的なメリットが大きい。
珪素源としては、珪石(SiO2)を用い、珪石を珪素(Si)に還元するための炭素源として木炭やオガ炭を用いる。(1)式に従い、珪石と炭素の反応で珪素が得られ、この珪素とニッケルとが(2)式に従い反応し、ニッケル−珪素合金が得られるが、珪素源として珪素そのものを珪石に混合して用いることもできる。
ニッケル源として使用される新ニッケルとしては、高純度の電解ニッケルが好ましく、具体的には、その純度は99.5重量%以上であることが好ましい。
新ニッケルには、0.5重量%以下の硫黄、燐、砒素、ビスマス等の孤立電子対を保有する元素を含む化合物が不純物として含まれていてもよいが、ハロゲンイオン及び有機ハロゲン化合物を含有しないものであることが好ましい。
その理由は、ニッケル−珪素合金はアルカリ水溶液で展開し、スポンジニッケル触媒を調製して、主として、二重結合(化合物中の炭素−炭素結合や炭素―酸素結合など)の水素添加に用いられるが、スポンジニッケル触媒の活性点であるニッケル金属原子は空いているd‐軌道を持つため、これらの孤立電子を保有する化合物がニッケルに配位して、明らかに触媒毒として作用するためである。
また、ハロゲン及び有機ハロゲン化合物も、活性なニッケル金属原子と反応し、触媒機能を低下させる虞があり、特に、沃素化合物は著しく活性を低下させる。
また、その他のニッケル源として、水添反応等に使用された使用済みニッケル―珪素系スポンジニッケル触媒、合金製造工程で発生する電気炉残存ニッケル―珪素合金半製品等は、上述の不純物を含まないのでそのまま原料として用いることができる。
(分析方法)
ニッケル純度:JIS H 1151 2. 純分(Ni+Co)定量方法に準じる。
硫黄:JIS H 1151 12.2 硫化水素気化分離メチレンブルー吸光光度法に準じる。 検出限界:0.0001重量%
燐:JIS H 1278 ニッケル及びニッケル合金中の燐定量方法に準じる。 検出限界:0.0005重量%
砒素:JIS G 1225 三塩化砒素蒸留分離モリブド砒酸青吸収光度法に準じる。検出限界:0.0005重量%
ビスマス:JIS H 1272 ニッケル及びニッケル合金中のビスマス定量方法に準じる。検出限界:0.001重量%
ハロゲン及び有機ハロゲン:試料燃焼イオンクロマトグラフ法に準じる。検出限界:10重量ppm
原料として使用する珪石は、純度が99.0重量%以上であることが好ましく、不純物が含まれる場合でも、0.1重量%以下の酸化カルシウム、0.2重量%以下の酸化アルミニウム、0.1重量%以下の酸化マグネシウムであれば許容される。
不純物が上記含量以上に含まれると、これらの化合物は、珪石と反応して塩を生成する塩基として作用し珪石の難溶性の塩を生成するため、珪石の炭素による還元を妨害する。また、燐及び硫黄化合物を含まない珪石を用いる。燐および硫黄化合物は 水素添加触媒として使用する際に触媒毒となるためである。
(分析方法)
珪石純度:JIS M 8852:1998 8.3 脱水重量分析・吸光光度分析併用法に準じる。検出限界:0.1重量%
酸化カルシウム:JIS M 8852: 1998 13 ICP発光分析法に準じる。検出限界:0.005重量%

電気炉で製造されるニッケル−珪素合金のニッケルと珪素の割合は原料の配合により自由に調整できる。しかし、アルカリ水溶液により展開後、水添触媒として使用する際のその触媒機能と機械的強度の要求から、比重4.3〜5.1、ニッケル45〜65重量%、珪素35〜50重量%、鉄4重量%以下のニッケル−珪素合金を得ることができるように調整する必要がある。
合金中のニッケルの割合が増えて、ニッケル65重量%以上、珪素35重量%以下になると、比重が5.1以上となり、アルカリ水溶液による展開が困難になり水添触媒としての活性が低下する。逆に、珪素が増加してニッケル45重量%以下、珪素50重量%以上になると 比重が4.3以下となり、脆くなってアルカリ水溶液で展開後に触媒として使用できなくなる。
上記の目標組成の合金を製造するためには、原料に用いるニッケルの種類によって使用する珪素相当重量と炭素の比率を調整する必要がある。
原料として利用できる使用済みスポンジニッケル触媒は、ニッケル純度が50ないし70重量%、珪素が30ないし50重量%、鉄が4重量%以下であることが好ましい。

本発明においては、ニッケル−珪素合金製造のためには電気炉、好ましくはアーク炉を用いる。
(抜き出した粗合金の処置)
製品受けに抜き出した粗合金はそのまま放置して冷却する。冷却後、受け皿の上層部三箇所からサンプリングして、その比重を測定する。その平均値をその抜き出しロットの粗製品比重とする。
(分析方法)
比重:JIS Z 8807:2012 液中秤量法による密度及び比重の測定方法に準じる。
(水素添加触媒としてのスポンジニッケルの調製)
本発明で製造したニッケル−珪素合金の最大の用途であるスポンジニッケルの調製法は、多数の文献(例えば、非特許文献1,2)に記載されている。一般的に記述すると、ニッケル−珪素合金をアルカリ水溶液で展開し、水洗後、水素添加触媒として使用できるスポンジニッケルが得られる。
(スポンジニッケル触媒調製:展開)
スポンジニッケル触媒調製法一例を示すと下記のごとくである。
径25〜6mmの固定床水添装置用のスポンジニッケルを調整する方法としては、ニッケル−珪素合金を48%カセイソーダ溶液にて、85℃、2時間45分展開後、室温まで冷却し、8時間以上水洗して、水素添加用のスポンジニッケルを得る。このようにして得られたスポンジニッケルのニッケル含量は50〜70重量%、珪素含量は50〜30重量%であった。

(展開後のスポンジニッケル触媒の取り扱い)
上記で得た固定床用のスポンジニッケルは、空気に触れると酸化され、発熱するとともに失活する。またその過程は、酸化→乾燥→発熱→発火に至るので、合金展開後の触媒を空気に触れさせることは大変危険である。濡れた状態でも酸化は進むが、10分以内であれば失活を起こすことはない。
(ニッケル−珪素合金製造フローシート)
本発明のニッケル−珪素合金製造おける機器設置のフローシートの概略を図1に示す。図1においては、電気炉としてアーク炉を用いる場合を例示した。

所定量の原料を混合機1にてよく混合させてから、コンテナ2に貯蔵する。混合機で、原料を予め均質に混合した後に電気炉へ供給することは必須である。混合が不十分であると珪素源である珪石が炭素源によって十分珪素に還元されずに不溶性の珪石のままアーク炉内に残存してしまう。これが連続運転を阻害する要因となるからである。
次に、電気炉の運転手順に従い、炉の準備を完了させる。炉の準備完了後、スタートアップ手順に従い、炉の運転を通常運転温度(1,200〜1,500℃)まで昇温する。運転中は炉内の温度を1,200〜1,400℃、より好ましくは1,230〜1,270℃の範囲に保持する。通常運転を継続できる状態に到達すると、コンテナ2の良く混合された原料を原料ストック皿3に移し、所定の速度で、必要量をアーク炉5に投入し、合金を製造する。アーク炉内の状態が安定するのに1〜2時間を要し、その後、さらに4〜30時間加熱反応させて、ニッケル−珪素合金を安定生産できる状態にする。

原料のニッケル源として、新ニッケル100kgに対し、珪素源として珪石176kg、炭素源として木炭105.6kgを用い、図1に示したニッケル−珪素合金製造フローシートに記載の方法にてニッケル―珪素合金を製造した。電気炉残存合金半製品を差し引くと、比重4.9、ニッケル54.9重量%、珪素45.1重量%のニッケル−珪素合金製品を99%の収率で得た。
(実施例6)
実施例1、2、3、4、5で得たニッケル−珪素合金を展開してスポンジニッケル―珪素触媒とし、各スポンジ触媒の水素添加能力を測定した。

水素添加能力の測定は、図2に示されるステンレス製の2.5Lの固定床水添器を用い、水素添加原料として2−エチルヘキセナールを用い、2−エチルヘキサノールを製造する系で実施した。
このスポンジニッケル−珪素触媒は1L使用し、原料は0.25L/Hrにてフィードした。水素添加反応は、反応温度は、120〜125℃、反応圧力は2.5〜3.0MPaにて実施した。
原料及び得られた水素添加反応物はガスクロを用いて分析した。
水素添加反応は2年間実施した。反応開始時と2年間水素添加反応を実施後の水素添加反応液をガスクロ分析し、それらの結果を表2及び表3に纏めた。

水素添加反応開始時では、実施例1、2、3、4、5の合金から得られるスポンジニッケル−珪素触媒の水素添加能力に差異はない。
水素添加反応開始2年後でも、実施例1、2、3、4、5の合金から得られるスポンジニッケル−珪素触媒の水素添加能力に差異はなかった。
表2、3の結果から、使用済みスポンジニッケル−珪素触媒を原料として用いたニッケル−珪素合金(実施例1から4)の展開で得たスポンジニッケル−珪素触媒と、新しいニッケルから得た合金(実施例5)の展開で得たスポンジニッケル−珪素触媒とを比較すると、同じ水添能力を有することがわかった。
(実施例7)
実施例5の方法に従い、新しいニッケルを用いてニッケル−珪素合金を製造し、展開してスポンジニッケル触媒を得た。これを触媒Aとする。
触媒Aを2年間水添反応に使用したのちに触媒Aを回収し、実施例2または4の方法で これを使用済触媒としてニッケル−珪素合金製造の原料として用い、合金を得、展開して、スポンジニッケル触媒を得た。これを触媒Bとする。
さらに、触媒Bを2年間水添反応に使用したのちに触媒Bを回収し、実施例2または4の方法で、これを使用済触媒としてニッケル−珪素合金製造の原料として用い、合金を得、展開してスポンジ触媒を得る。この触媒の再利用を4回繰り返して得られるスポンジニッケル触媒を触媒Cとする。
さらに、触媒Cを2年間水添反応に使用したのちに触媒Cを回収し、実施例2または4の方法で、これを使用済触媒としてニッケル−珪素合金製造の原料として用い、合金を得、展開してスポンジ触媒を得る。この触媒の再利用を5回、繰り返して得られるスポンジニッケル触媒を触媒Dとする。
図2に示されるステンレス製の2.5Lの固定床水添器を用いて、2−エチルヘキセナールを2−エチルヘキサノールへの水添反応にて触媒A、B、C、Dの水素添加能力を測定した。

水素添加反開始後、2年間使用した触媒A、B、C、Dのスポンジニッケル―珪素触媒の水素添加能力に差異はなかった。
表4、5の結果から、使用済みスポンジニッケル触媒を原料として、ニッケル―珪素合金を製造し、この合金を展開して、あらたにスポンジニッケルを製造するサイクルを10回繰り返しても、得られるスポンジニッケル触媒の活性が変わらないことがわかる。
(比較例1)
実施例7に従い触媒A、B、C、Dを、それぞれ2年間、2−エチルヘキセナールの水添反応に使用した使用済触媒を、それぞれAs、Bs、Cs、Dsと呼称する。
これらの使用済触媒を 特許文献2に記載の触媒展開法に従い展開した。しかしながら、展開時には余り水素発生もなく、得られた触媒は展開前の状況から0.5〜1%程度しか重量減がなかった。
得られた触媒の水添能力を実施例6と同様に下記の如く評価した。水素添加能力の測定は、図2に示されるステンレス製の2.5Lの固定床水添器を用い、水素添加原料として2−エチルヘキセナールを用い、2−エチルヘキサノールを製造する系で実施した。
このスポンジニッケル−珪素触媒を0.8L使用し,原料は0.20L/Hrにてフィードした。
水素添加反応は、反応温度は120〜125℃、反応圧力は2.5〜3.0MPaにて実施した。原料及び得られた水素添加反応物はガスクロを用いて分析した。
反応開始時の水素添加反応液をガスクロ分析し、それらの結果を表6に纏めた。
検出限界:0.01%
表6と実施例7の表5とを比較することにより、使用済触媒を再展開しても活性が上がっていないことが明らかである。

Example 1

(Example 6)
The nickel-silicon alloys obtained in Examples 1, 2, 3, 4 and 5 were developed into sponge nickel-silicon catalysts, and the hydrogenation ability of each sponge catalyst was measured.
First, the nickel-silicon alloy obtained in Examples 1, 2, 3, 4 and 5 was crushed with a crusher to obtain an alloy for fixed bed hydrogenation having a diameter of 25 to 6 mm.
These alloys were developed by the method of sponge nickel catalyst preparation described in paragraph 0045 to obtain sponge nickel-silicon catalysts that can be used for hydrogenation reaction.
The measurement of the hydrogenation capacity was carried out using a stainless steel 2.5 L fixed bed hydrogenator shown in FIG. 2 and using 2-ethyl hexenal as a hydrogenation raw material in a system for producing 2-ethyl hexanol.
1 L of this sponge nickel-silicon catalyst was used, and the raw material was fed at 0.25 L / Hr. The hydrogenation reaction was carried out at a reaction temperature of 120 to 125 ° C. and a reaction pressure of 2.5 to 3.0 MPa.
The feedstock and the resulting hydrogenation reactant were analyzed using gas chromatography.
The hydrogenation reaction was carried out for 2 years. The hydrogenation reaction solution at the start of the reaction and after the hydrogenation reaction was carried out for 2 years was subjected to gas chromatography analysis, and the results are summarized in Tables 2 and 3.
Detection limit: 0.01%
At the start of the hydrogenation reaction, there is no difference in the hydrogenation ability of the sponge nickel-silicon catalyst obtained from the alloys of Examples 1, 2, 3, 4 and 5.
Even after 2 years from the start of the hydrogenation reaction, there was no difference in the hydrogenation ability of the sponge nickel-silicon catalyst obtained from the alloys of Examples 1, 2, 3, 4 and 5.
From the results in Tables 2 and 3, the sponge nickel-silicon catalyst obtained in the development of the nickel-silicon alloy (Examples 1 to 4) using the used sponge nickel-silicon catalyst as a raw material, and the alloy obtained from the new nickel ( Comparison with the sponge nickel-silicon catalyst obtained in the development of Example 5) shows that it has the same hydrogenation capacity.
(Example 7)
According to the method of Example 5, a new nickel was used to prepare a nickel-silicon alloy and developed to obtain a sponge nickel catalyst. This is referred to as catalyst A.
After using catalyst A for hydrogenation for 2 years, catalyst A is recovered, and this is used as a raw material for manufacturing a nickel-silicon alloy as a spent catalyst by the method of Example 2 or 4, to obtain an alloy, , Obtained sponge nickel catalyst. This is referred to as catalyst B.
Furthermore, after using catalyst B for a hydrogenation reaction for 2 years, catalyst B is recovered, and this is used as a used catalyst as a raw material for producing a nickel-silicon alloy by the method of Example 2 or 4 to obtain an alloy, Expand to obtain a sponge catalyst. The sponge nickel catalyst obtained by repeating this catalyst reuse four times is designated as catalyst C.
Furthermore, after catalyst C is used for hydrogenation reaction for 2 years, catalyst C is recovered, and this is used as a raw material for producing a nickel-silicon alloy as a spent catalyst by the method of Example 2 or 4 to obtain an alloy, Expand to obtain a sponge catalyst. At the start of the hydrogenation reaction, there was no difference in the hydrogenation ability of the sponge nickel-silicon catalysts of the catalysts A, B, C, D.
After the initiation of the hydrogenation reaction, there was no difference in the hydrogenation ability of the sponge nickel-silicon catalysts of catalysts A, B, C, D used for 2 years.
From the results in Tables 4 and 5, it is possible to produce a nickel-silicon alloy using the used sponge nickel catalyst as a raw material, develop this alloy, and obtain a sponge even after repeating 10 cycles of producing a new sponge nickel. It can be seen that the activity of the nickel catalyst does not change.
(Comparative example 1)
The used catalysts used for the hydrogenation reaction of 2-ethyl hexenal for 2 years according to Example 7 as catalysts A, B, C and D, respectively, are called As, Bs, Cs and Ds, respectively.
These spent catalysts were developed according to the catalyst development method described in Patent Document 2. However, at the time of development, there was not much hydrogen evolution, and the weight of the obtained catalyst was reduced by only about 0.5 to 1% from the condition before the development.
The hydrogenation capacity of the obtained catalyst was evaluated in the same manner as in Example 6 as follows. The measurement of the hydrogenation capacity was carried out using a stainless steel 2.5 L fixed bed hydrogenator shown in FIG. 2 and using 2-ethyl hexenal as a hydrogenation raw material in a system for producing 2-ethyl hexanol.
0.8 L of this sponge nickel-silicon catalyst was used, and the raw material was fed at 0.20 L / Hr.
The hydrogenation reaction was carried out at a reaction temperature of 120 to 125 ° C. and a reaction pressure of 2.5 to 3.0 MPa. The feedstock and the resulting hydrogenation reactant were analyzed using gas chromatography.

By comparing Table 6 with Table 5 of Example 7, it is clear that the activity has not risen even if the spent catalyst is redeveloped.
As a result, it was found that the method described in Patent Document 2 is not effective for hydrogenation of double bonds.
