Description of the embodiment of the present invention
The inventors of the present invention investigated factors that inhibit the loss reduction in a conventional composite material molded body manufactured using a mold in which the die-cutting direction of the core piece is along the longitudinal direction of the inner core portion. As a result, the following findings were obtained.
(I) In the sliding contact area with the inner surface of the mold at the time of mold removal in the composite material molded body, the soft magnetic particles are spread to form a film-like conductive portion in which the magnetic particles are conducted.
Generally, since the resin content of the composite material molded body is larger than that of a powder compacted body formed by pressure molding soft magnetic powder, soft magnetic particles are spread by sliding contact with the inner surface of the mold at the time of die removal. It has been considered that it is difficult to form a film-like conductive portion in which soft magnetic particles such as a powder compacting body are difficult to spread. However, even in the case of the composite material compact, the conductive portion is formed.
(Ii) Since the demolding direction of the composite material molded body is a direction parallel to the magnetic flux excited by the coil, a conducting portion is formed on all the surfaces parallel to the magnetic flux of the composite material molded body, Eddy current flows along the central circumferential direction.
(Iii) The formation of the conductive portion does not affect the increase of the loss and is not substantially negligible, but has a large effect on the increase of the loss, that is, a large amount of eddy current loss.
(Iv) The conductive portion is formed even in the case of soft magnetic powder comprising Fe-based alloy particles which are harder and less likely to spread as compared to pure iron.
Based on these findings, the present inventors have completed the present invention by intensively examining the method for producing a composite material molded body, specifically, the direction of die removal. First, the embodiments of the present invention will be listed and described.
(1) A composite material molded body according to an aspect of the present invention includes a soft magnetic powder and a resin that encapsulates the soft magnetic powder in a dispersed state. The composite material compact includes a parting line corresponding to a parting surface of a mold for molding the composite material compact, and an inner core portion disposed inside the coil. When the surface of the inner core portion along the circumferential direction of the magnetic flux excited to the inner core portion by the coil is taken as the circumferential surface, the parting line is formed to divide the circumferential direction of the circumferential surface .
According to the above configuration, a low loss reactor can be constructed. It is difficult to flow the eddy current flowing along the circumferential direction on the circumferential surface along the circumferential direction of the magnetic flux, and it is possible to cut off the eddy current, thereby reducing the eddy current loss. The inner core portion whose demolding direction is parallel to the magnetic flux is a sliding contact area with the inner surface of the mold, the entire surface of the circumferential surface. Therefore, the soft magnetic particles are spread, and a film-like conductive portion in which the soft magnetic particles are conducted is formed on the entire surface of the circumferential surface. Since the eddy current flows along the circumferential direction of the revolving surface by the conduction portion, the eddy current loss is increased. On the other hand, in the above configuration, the parting line is formed so as to divide the circumferential direction of the circumferential surface, and therefore the entire circumferential surface does not become a sliding contact region, and A non-sliding area which is not a sliding contact area is formed in each of the other. This is because the die-cutting direction is the direction orthogonal to the parting line. In this non-sliding region, the conductive portion is not substantially formed, and the eddy current flowing along the circumferential direction of the circumferential surface can be divided, so that the eddy current loss can be reduced.
(2) As one form of the above-mentioned composite material molded body, it is possible to include re-melting marks of the resin formed on at least a part of the parting line.
According to said structure, when a composite material molded object is assembled | attached to a coil and a reactor is constructed, it is easy to suppress the contact with a re-melting mark and a coil. Therefore, it is easy to suppress damage to the conductor of coil winding of the coil accompanying the contact, and the insulation coating that may be coated on the surface. In addition, the distance between the remelted mark and the coil can be maintained sufficiently, and it is easy to insulate between the composite material compact and the coil. This is because the remelted marks are formed by heat treatment on the parting line, and therefore are lower than the protruding height of the parting line protruding outward from the surface of the composite material compact.
Moreover, according to said structure, it is easy to improve adhesiveness (bondability) with resin which covers the surface of a composite material molded object. Since the remelted marks are formed by heat treatment, the surface roughness is likely to be rougher than before the heat treatment, and the contact area of the resin with the remelted marks can be increased. When a composite material molded body is used as the magnetic core of the reactor, a resin mold portion may be formed on the surface of the composite material molded body in order to enhance the insulation between the coil and the surface of the composite material molded body.
Furthermore, according to the above configuration, rusting of the soft magnetic powder can be suppressed. Even if the soft magnetic powder is exposed in the parting line, the resin can be made to flow by heat treatment to the parting line at the time of formation of the remelting mark, and the exposed soft magnetic powder is embedded in the resin It is because it can be
(3) As one form of the above-mentioned composite material molded body, it is possible to include breakage marks formed on at least a part of the parting line.
According to the above configuration, when the composite material compact is assembled to the coil to construct a reactor, damage to the coil or the insulation coating of the coil can be easily suppressed, and the composite material compact can be easily insulated from the coil. . Moreover, it is easy to improve the adhesiveness (bonding property) with the resin covering the surface of the composite material molded body.
(4) As one mode of the above-mentioned composite material molded body, a pair of inner core portions positioned in parallel and an outer core portion disposed on the outside of the coil and connecting both inner core portions may be mentioned. . In this case, the circumferential surface on which the parting line is formed is orthogonal to the parallel direction of the pair of inner core portions.
According to the above configuration, it is possible to construct a low loss reactor in which eddy current does not easily flow.
(5) As one mode of the above-mentioned composite material molded body, it is mentioned that the soft magnetic powder contains soft magnetic particles of an Fe-based alloy containing 1.0% by mass or more and 8.0% by mass or less of Si.
An Fe-based alloy containing 1.0% by mass or more of Si has a high electrical resistivity and easily reduces eddy current loss. Furthermore, since it is harder than pure iron, it is difficult to introduce distortion in the manufacturing process, and thus hysteresis loss can be easily reduced, so that iron loss can be further reduced. An Fe-based alloy containing 8.0% by mass or less of Si does not have an excessively large amount of Si, and easily achieves both low loss and high saturation magnetization.
(6) As one form of the above-mentioned composite material compact, it is mentioned that content of soft magnetism powder to the whole composite material compact is 30 volume% or more and 80 volume% or less.
If the content is 30% by volume or more, the proportion of the magnetic component is sufficiently high, so when the reactor is constructed using this composite material molded body, it is easy to increase the saturation magnetization. Since the content of the resin decreases as the content increases, it is easy to form a conductive portion in which the particles are conductive in the sliding contact region. However, the eddy current loss can be reduced by having the non-sliding region. If the content is 80% by volume or less, the proportion of the magnetic component is not excessively high, so the insulation between soft magnetic particles can be enhanced, and eddy current loss can be reduced.
(7) As one form of the above-mentioned composite material molded body, it is mentioned that the average particle diameter of the soft magnetic powder is 5 μm or more and 300 μm or less.
If the average particle diameter of the soft magnetic powder is 5 μm or more, aggregation is difficult, and resin is easily intervened between the powder particles, so that eddy current loss is easily reduced. If the average particle size of the soft magnetic powder is not more than 300 μm, the eddy current loss of the powder particles themselves can be reduced because they are not excessively large, and hence the eddy current loss of the composite material compact can be reduced. In addition, the filling factor can be increased to easily increase the saturation magnetization of the composite material compact.
(8) A reactor according to one aspect of the present invention includes a coil formed by winding a winding and a magnetic core in which the coil is disposed. At least a portion of the magnetic core comprises the composite material compact according to any one of (1) to (7) above.
According to the above configuration, since the above-mentioned composite material molded body capable of effectively reducing the eddy current loss is provided, the loss is low.

The details of the embodiments of the present invention will be described below with reference to the drawings.

The form of the remelted mark is (1) adjacent to the
On the other hand, the form of the breakage mark is often substantially flush with the sliding contact area adjacent to the
When the
The heat treatment for forming a remelted mark includes a contact type in which the heating medium is in direct contact and an indirect type in which the heating medium is not in contact. As a contact method, for example, ultrasonic heating, hot plate heating, impulse welder and the like can be mentioned. Ultrasonic heating is a method of heating with the frictional heat generated by transmitting ultrasonic vibration generated by an ultrasonic generator and an ultrasonic transducer to the surface of the
[Material of construction]
(Soft magnetic powder)
Examples of the material of the soft magnetic powder include soft magnetic materials such as iron-based metals and Fe-based alloys containing iron as a main component, ferrite, and amorphous metals. The material of the soft magnetic powder is preferably an iron-group metal or an Fe-based alloy in view of eddy current loss and saturation magnetization. Examples of iron group metals include Fe, Co and Ni. In particular, Fe is preferably pure iron (including unavoidable impurities). Since Fe has high saturation magnetization, the saturation magnetization of the composite material can be increased as the content of Fe is increased. The Fe-based alloy contains 1.0% by mass or more and 20.0% by mass or less in total of one or more elements selected from Si, Ni, Al, Co, and Cr as additive elements, and the balance is Fe and unavoidable Having a composition consisting of organic impurities. Examples of Fe-based alloys include Fe-Si alloys, Fe-Ni alloys, Fe-Al alloys, Fe-Co alloys, Fe-Cr alloys, Fe-Si-Al alloys (sendust), etc. Be In particular, Fe-based alloys containing Si such as Fe-Si based alloys and Fe-Si-Al based alloys have high electrical resistivity, are easy to reduce eddy current losses, and have small hysteresis losses, and they are composite molded articles The iron loss can be reduced by 10. For example, in the case of an Fe-Si alloy, the content of Si is, for example, 1.0% by mass or more and 8.0% by mass or less, and preferably 3.0% by mass or more and 7.0% by mass or less. The soft magnetic powder may be a mixture of plural kinds of powders different in material. For example, what mixed the powder of both types of Fe and Fe base alloy is mentioned.
The average particle diameter of the soft magnetic powder is preferably 5 μm to 300 μm, and more preferably 10 μm to 100 μm. If the average particle diameter of the soft magnetic powder is 5 μm or more, aggregation is difficult, and resin is easily intervened between the powder particles, so that eddy current loss is easily reduced. If the average particle diameter of the soft magnetic powder is not more than 300 μm, the eddy current loss of the powder itself can be reduced because it is not excessively large, and hence the eddy current loss of the composite material compact 10 can be reduced. Moreover, the filling rate can be increased, and the saturation magnetization of the composite material molded

[Operation effect of reactor]
According to the reactor 1 described above, since the core member can be made difficult to flow eddy current in the high resistance region by providing the composite material molded body having the high resistance region along the magnetic flux on the surface parallel to the magnetic flux, the loss is low. .

Test example
A sample of a composite material molded body containing a soft magnetic powder and a resin encapsulating the soft magnetic powder in a dispersed state was prepared, and the magnetic properties of the sample were evaluated. All samples used the same constituent material. As a soft magnetic powder, a powder of an Fe-Si alloy having an average particle diameter of 80 μm, containing 6.5 mass% of Si, and the balance of Fe and unavoidable impurities was used. On the other hand, PPS resin was used for resin. The soft magnetic powder and the resin were mixed, and the resin was melted and the soft magnetic powder was kneaded to prepare a mixture. The content of soft magnetic powder in the mixture was 70% by volume.
〔試料No.1−1〕

〔試料No.1−2〕

〔試料No.1−101〕
[Sample No. 1-101]
Sample No. Sample No. 1-101 of the composite material molded body. In the case of 1-1, the position of the parting plane of the mold was different, that is, it was manufactured using a mold having different die-cutting directions. Specifically, a mold in which the divided surface is perpendicular to the magnetic flux, that is, a mold in which the direction of die removal is parallel to the magnetic flux is used. Here, the division surface is a boundary between the pair of inner core portions and the outer core portion. Sample No. The parting line of the 1-101 composite material compact is formed over the entire circumference (entire region) of the boundary between the inner core portion and the outer core portion.
Magnetic property
A copper wire was wound around an annular test piece in which two composite material molded bodies of each sample were combined, and a measuring member provided with a primary winding coil: 300 turns and a secondary winding coil: 20 turns was produced. For each measurement member, using an AC-BH curve tracer, the core loss W4 / 20 k (W) at an excitation magnetic flux density Bm: 4 kG (= 0.4 T) and a measurement frequency: 20 kHz was measured. The results are shown in Table 1.
As shown in Table 1, sample nos. The iron loss of 1-1 and 1-2 is 8.9 W and 8.5 W, respectively. The iron loss of 1-101 was 9.8 W. Thus, the sample No. Sample Nos. 1-1 and 1-2 are sample Nos. Sample No. 1 has low iron loss compared to sample No. 1-101. Sample No. 1-2. Iron loss is low compared to 1-1.
Sample No. Sample Nos. 1-1 and 1-2. Sample No. 1 results that resulted in lower iron loss than 1-101. Sample No. 1 and No. 1-2 of the composite material compacts are shown in FIG. It is considered that the eddy current loss can be effectively reduced as compared to 1-101. Sample No. 1-1 and 1-2 composite material compacts were manufactured using a mold whose dividing surface is parallel to the magnetic flux, that is, a mold whose mold removal direction is perpendicular to the magnetic flux, so that it is parallel to the magnetic flux The high resistance area | region in which the conduction part is not formed on the upper and lower surfaces was able to be formed. Therefore, the eddy current flowing along the circumferential direction centering around the magnetic flux on the side surface of the inner core portion can not easily flow in the high resistance region. On the other hand, for sample no. All of the planes parallel to the magnetic flux can be obtained by using the 1-101 composite material compact using a mold whose dividing surface is perpendicular to the magnetic flux, that is, a mold whose mold removal direction is parallel to the magnetic flux. It became a sliding contact area with the inner surface of the mold, and a low resistance conduction portion was formed on all the parallel surfaces. Therefore, the eddy current easily flows along the circumferential direction centering on the magnetic flux on the side surface of the inner core portion, and the flow of the eddy current can not be suppressed.
