本実施例では、固体電解質を用いた燃料電池であるSOFCを作製する。図6(a)は、SOFCにおける発電単位である燃料電池セル(単セル)を示している。図6(a)に示した単セル40は、固体電解質層41の一方の表面にアノード材42が、他方の表面にカソード材43がそれぞれ設けられた構成を有している。

固体電解質層41は、YSZなどの酸素イオン伝導体とする。また、本実施例では、最終的に形成される単セル40が、全体として酸素イオン伝導体であるように、アノード材42は、電子伝導性を有する酸化物材料で構成する。例えば、Niと固体電解質層材料との混合体(サーメット)で構成できる。また、カソード材43は、酸素イオン伝導と電子混合伝導性を有する酸化物材料で構成する。こうした酸化物材料としては、La(Sr)MnO3、La(Sr)FeO3、La(Sr)CoO3、LaNiO4などを用いることができる。

図6(a)に示した単セル40は、例えば固体電解質層41の一方の表面にアノード材42の材料を、他方の表面にカソード材43の材料を、それぞれペースト印刷した後、焼成することにより形成することができる。また、PVD法により、アノード材42、固体電解質層41及びカソード材43を薄膜として積層形成して形成することもできる。
上記の通り、アノード材42及びカソード材43は酸素イオン伝導と電子伝導性とを兼ね備えた酸化物構造を有しているため、各固体電解質層41との接合面に応じて、電圧極性を入れ替えることによる2回の電圧印加(陽極接合や陰極接合)により一体形成することもできる。また、陽極接合と陰極接合との組み合わせにより、1回の電圧印加により、単セル40を形成することができる。

図7(a)は、複数の単セルをセパレータを介してスタックしたセルスタックを示している。図7(a)に示したセルスタック50は、固体電解質層51とアノード材52とカソード材53とからなる複数の単セルと複数のセパレータ54とを備える。セルスタック50において、アノード材52は燃料極として、カソード材53は空気極としてそれぞれ機能する。セパレータ54は金属で構成されており、プレス成型によりその断面形状が台形状に構成され、平板部54aと立板部54bとを有している。また、セパレータ54は、酸化処理が施されて、一方の表面に酸化物層54cが設けられている。そして、固体電解質層51の一方の表面にはアノード材52が、他方の表面にはカソード材53が配置されて単セルを構成しており、この単セルが積層方向に直列に接続されてセルスタック50が構成されている。

このような断面形状が台形波状のセパレータ54と、固体電解質層51と、アノード材52と、カソード材53とを積層して積層体とすることにより、固体電解質層51とアノード材52又はカソード材53との間に、酸化剤ガス流路55及び燃料ガス流路56が形成される。図7(a)に示したセルスタック50においては、固体電解質層51及びアノード材52、カソード材53の積層体を挟んで対向するセパレータ54の台形波の位相が互いに反転するように構成されている。これにより、酸化剤ガス流路55の直下に燃料ガス流路56が配置される構成となり、カソード材(空気極)53において生成された酸素イオンは、固体電解質層51を介して直下の燃料ガス流路56に移動して燃料ガスと反応することができ、イオン伝導の抵抗を小さくすることができる。

次に、上記積層体及びセパレータ54を、図7(a)に示したように積層する。上述のように、セパレータ54の一方の表面には酸化物層54cが設けられており、セパレータ54は酸化物層54cがカソード材53に接触するように配置する。続いて、全体を加熱しつつ、図7(b)に示すように、全てのカソード材53を電圧印加装置Vの負極側に、全てのアノード材52を正極側に接続して直流電圧を印加する。すると、セパレータ54の酸化物層54cとカソード材53との間で陰極接合による接合1が形成され、かつセパレータ54とアノード材52との間で陽極接合による接合2が形成される。こうして、固体電解質層51とアノード材52とカソード材53とからなる積層体と、セパレータ54とが接合されて全体が一体化され、セルスタック50が得られる。

図8は、図7と同様の構造を有するセルスタック60を示している。なお、図8において、図7に示したセルスタック50と同じ構成には同じ符号が付されている。図8に示したセルスタック60と図7に示したセルスタック50との相違は、図8のセルスタック60においてはアノード材52及びカソード材53がそれぞれ複数の孔部52a、53aを有し、セパレータ54の平板部54aが上記孔部52a、53a内に配置されて、セパレータ54の酸化物層54cと固体電解質層51に直接接触していることである。アノード材52とカソード材53は、ガス拡散性を持たせるため緻密性に低く、断続運転を繰り返すような過酷な運転条件では、接合強度やシール性に問題が生じることがある。本実施例では、緻密な固体電解質層51にセパレータ54を直接接合することによって、強固でシール性の高い接合を実現することができ、上述のような過酷な条件下での耐久性を向上することができる。
