本例の保護膜形成材料231は、セラミックス材料、無機バインダー及び凝固剤を含有している。凝固剤は、ゼラチンと、ゼラチンの硬化を促進する架橋剤とからなる。保護膜形成材料231は、ゲル化したものを撹拌することによってスラリー状にしてある。つまり、ゲル化した保護膜形成材料231を撹拌し、せん断力を付与することにより、ゼラチンの三次元網目構造崩壊と水の遊離による見かけの粒子濃度の減少が生じ、保護膜形成材料231が低粘度化してスラリー状になる。このスラリー状の保護膜形成材料231を、成形型11内に注入し、静置することでゼラチンの三次元網目構造の再形成と水和することで、見かけの粒子濃度が上昇することにより、保護膜形成材料231が仮硬化する。尚、本例においては、凝固剤として架橋剤を含むゼラチンを用いたが、高分子ポリマーを用いてもよい。この場合にも、上述した内容と同様の作用が生じる。

ガスセンサ素子20の製造方法は、膜成形工程102を有しており、膜成形工程102においては、凝固剤を含む保護膜形成材料231を成形型11内で仮硬化させることができる。そのため、成形型11内において、保護膜形成材料231は、成形型11の形状に合わせて仮硬化し、保護膜形成材料231を任意の形状に成形することができる。この仮硬化した保護膜形成材料231を焼成工程103において焼成することにより、所望の形状の保護膜23を形成することができる。これにより、均一な厚さの保護膜23を備え、優れた耐被水性及び検出感度を兼ね備えたガスセンサ素子20を得ることができる。

本確認試験においては、図10及び図11に示すごとく、ガスセンサ素子20の保護膜23の厚さについて確認を行った。
本確認試験においては、実施例1のガスセンサ素子20と、成形型11を用いず浸漬により保護膜形成材料231を付着させた従来のガスセンサ素子とにおける保護膜の厚さをそれぞれ確認した。尚、保護膜の厚さは、いずれのガスセンサ素子においても、340±170μmを目標厚さとして設定している。
図10に示すごとく、保護膜23の測定位置は、ガスセンサ素子20の軸方向と直交する断面における位置P1〜位置P11と、先端部における軸方向の位置P12とを計測した。尚、各ガスセンサ素子は、3つずつ用意し、その平均値を図11に示す。

図11に示すごとく、従来のガスセンサ素子における保護膜の厚さは、最小厚さが400μm、最大厚さが1600μmであり最大約1200μmのばらつきがある。また、計測を行った3つの従来のガスセンサ素子において、各ガスセンサ素子における同位置での保護膜の厚さのばらつきは、最大約400μmである。

本例は、実施例1の素子本体部21の製造方法における膜成形工程102を一部変更した例を示すものである。
本例において、保護膜形成材料231に含まれる凝固剤は、紫外線を照射することにより硬化する紫外線硬化樹脂からなる。膜成形工程102においては、紫外線照射前のスラリー状の保護膜形成材料231を、成形型11の成形凹部111内に注入し、素子本体部21を挿入した後、紫外線を照射することで保護膜形成材料231が仮硬化する。このとき、成形型11は、紫外線を透過する材料によって形成することが好ましく、例えば、石英ガラス、ポリメチルペンテン等を用いることができる。この場合には、成形型11を透過した紫外線によって保護膜形成材料231の全体を速やかに仮硬化させることができる。
本例においては、凝固剤として紫外線硬化樹脂を用いたが、加熱により硬化する熱硬化樹脂を用いてもよい。この場合には、例えば、金属製の成形型11を加熱して、保護膜形成材料231を仮硬化させることができる。
その他の構成は実施例1と同様である。尚、本例又は本例に関する図面において用いた符号のうち、実施例1において用いた符号と同一のものは、特に示さない限り、実施例1と同様の構成要素等を表す。
