操舵力アシスト機構83は、減速装置92と、電動モータ(モータ)10とを含む。なお、電動モータ10は、いわゆる、ブラシレスモータを例示して説明するが、ブラシ(摺動子)及びコンミテータ(整流子)を備える電動モータであってもよい。減速装置92は、出力軸82bに連結される。電動モータ10は、減速装置92に連結され、かつ、補助操舵トルクを発生させる電動機である。なお、電動パワーステアリング装置80は、ステアリングシャフト82と、トルクセンサ91aと、減速装置92とによりステアリングコラムが構成されている。電動モータ10は、ステアリングコラムの出力軸82bに補助操舵トルクを与える。すなわち、本実施形態の電動パワーステアリング装置80は、コラムアシスト方式である。

コラムアシスト方式の電動パワーステアリング装置80は、操作者と電動モータ10との距離が比較的近く、電動モータ10が車室内の運転者の足元近くに配置されているので、制御ユニットの筐体が、電動モータ10近傍で生じる音を増幅し、操舵者に影響を与える可能性がある。このため、電動パワーステアリング装置80では、電動モータ10近傍で生じる音を抑制することが、より快適なアシスト操作に寄与することになる。

電動モータ10の回転力は、ウォーム94を介してウォームホイール96に伝達されて、ウォームホイール96を回転させる。減速装置92は、ウォーム94及びウォームホイール96によって、電動モータ10のトルクを増加する。そして、減速装置92は、図1に示すステアリングコラムの出力軸82bに補助操舵トルクを与える。減速装置92は、ウォーム94の歯打音抑制のため、後述するモータ結合部側軸受を支点として、ウォーム94が一方向、つまり図2に示すウォーム変位方向FWに動くようにウォーム94をウォームホイール96に当接させている。ウォームホイール96の動きにより、ウォーム94とモータ側との結合部、例えばスプライン嵌合、または弾性カップリングにも同じ一方向(上下方向)の力が作用する。このため、後述するフランジ部材を支点として、電動モータ10内のリヤ側軸受に対して上述したウォーム変位方向FWの動きと連動する力が電動モータ10に発生する。

ステータ30は、筒状ハウジング11aの内部にモータロータ20を包囲するように筒状に設けられる。ステータ30は、筒状ハウジング11aの内周面11dに例えば嵌合されて取り付けられる。ステータ30の中心軸は、モータロータ20の回転軸Zrと一致する。ステータ30は、筒状のステータコア31と、励磁コイル37とを含む。ステータ30は、ステータコア31に励磁コイル37が巻きつけられる。電動モータ10とECU90とは、電気導電性を有する金属の板状部材で構成したバスバーを介して電気的に接続されている。そして、バスバーは、ECU90の制御信号に応じた電力を励磁コイル37に供給する端子台15を介して供給している。

ステータコア31は、電磁鋼板などの磁性材料で形成され、略同形状に形成された複数のコア片が回転軸Zr方向に積層されて束ねられる複数の分割コアを含む。複数の分割コアは、回転軸Zrを中心とした周方向に等間隔で並んで配置される。以下、回転軸Zrを中心とした周方向を単に周方向という。そして、ステータコア31が筒状ハウジング11a内に圧入されることで、ステータ30は、環状の状態で筒状ハウジング11aの内部に設けられる。筒状ハウジング11aは、プレス加工(深絞り加工)により形成されており、ステータコア31が筒状ハウジング11a内に圧入されても、ステータコア31に生じる歪みが抑制されるよう、筒状ハウジング11aの厚みがステータコア31のバックヨークの厚み以下であり、例えば、板厚が1mm以上5mm以下であることが好ましい。ケースフランジ11bは、筒状ハウジング11aとともに、プレス加工(深絞り加工)により形成され、板厚が5mm以下に制限される。このため、ケースフランジ11bは、板厚が制約されるので、剛性には上限がある。また、ケースフランジ11bは、切削を加えて端面部の精度を高めても、ステータコア31が筒状ハウジング11a内に圧入されて生じる加工応力により、フランジ部材12とケースフランジ11bとの間に隙間を生じる可能性がある。この隙間は、例えば数十μm程度である。なお、ステータコア31と筒状ハウジング11aとは、圧入の他に接着、焼き嵌めまたは溶接等によって固定されてもよい。

励磁コイル37は、線状の電線である。励磁コイル37は、ステータコア31の外周に励磁コイルインシュレータ37aを介して集中巻きされる。この構成により、磁極数を低減でき、かつ分布巻きに比較してコイルエンドが短くなることからコイル量を低減できる。その結果、コストを低減でき、電動モータ10をコンパクトとすることができる。励磁コイル37は、分割コアのティースの複数の外周に分布巻きされていてもよい。この構成により、磁極数が増え、磁束の分布が安定することからトルクリップルを抑制することができる。励磁コイル37は、分割コアのバックヨークの外周にトロイダル巻きされていてもよい。

レゾルバロータ14aは、電磁鋼板などの磁性材料で形成された円環状のロータ鉄心を有している。そして、レゾルバロータ14aは、ロータ鉄心の内径中心が回転軸Zrと一致している。レゾルバロータ14aは、ロータ鉄心の外径中心がロータ鉄心の内径中心から一定の偏心量だけ偏心するようにロータ鉄心の外径を変化させている。ロータ鉄心が回転すると、所定位置でのレゾルバステータ14bのレゾルバステータコアの内径と、ロータ鉄心の外径との距離が変化する。これにより、ロータ鉄心の外径とレゾルバステータコアとの空隙の距離が変化する。その結果、ロータ鉄心の回転は、ロータ鉄心とステータ鉄心とのリラクタンスを変化させる。このレゾルバロータ14aと、レゾルバステータ14bとのリラクタンスの変化を利用して回転位置を検出するレゾルバ装置は、バリアブルリラクタンス型レゾルバと呼ばれ、リラクタンスの変化に応じて電流値が変化したレゾルバ信号が出力される。このレゾルバ信号がモータロータ20の回転の情報となり、上述した動作情報Y(図1参照)となる。ECU90は、レゾルバ信号からモータロータ20の回転角または回転回数を演算することができる。

フランジ部材12は、高熱伝導性を有する材料例えばアルミニウム、アルミニウム合金、マグネシウム及びマグネシウム合金の何れか1つを例えばダイキャスト成型されている。なお、フランジ部材12は、樹脂で成形されていてもよい。フランジ部材12は、筒状ハウジング11aの内側に挿入可能なインロー12aを備えており、モータ側対向面12bよりも突出した形状が周方向に環状になっている。インロー12aは、筒状ハウジング11aの内側に挿入されることで、フランジ部材12と筒状ハウジング11aとの位置を規制する位置決め部である。インロー12aは、周方向に環状な突出部でなくてもよく、例えば、複数のインロー12aが、周方向に点在していてもよい。複数のインロー12aが、周方向に点在する場合、インロー12aは等間隔で配置されていることが好ましい。この構造により、フランジ部材12と筒状ハウジング11aとの位置を規制する力を均一にすることができる。

図5に示すように、ケース固定機構H1が固定する2つの第1固定領域と回転軸Zrとを結んだケース固定剛性ラインL1は、ケースフランジ11bと、フランジ部材12を固定する固定力が強く作用する、第1仮想線となる。回転軸Zrを通過し、かつケース固定剛性ラインL1と直交するケース固定剛性ラインL2では、ケース固定機構H1の固定する力が作用しにくい傾向にある。そして、上述したように、フランジ部材12とケースフランジ11bとの間の隙間が、図2に示すウォーム変位方向FWに動くことでフランジ部材12とケースフランジ11bとが当接し、当接音(異音)を発生させる可能性がある。例えば、コラムへのモータ搭載位置によって、ケース固定機構H1が固定する2つの第1固定領域と回転軸Zrとを結んだケース固定剛性ラインL1と、ウォーム94の動きのウォーム変位方向FWとが略直交する場合、モータケース11の固定力が一番小さい位置にモータケースを揺する力がより大きく作用する可能性がある。そこで、実施形態1に係る電動モータ10は、フランジ部材12とケースフランジ11bとの間に、弾性部材40を介在させ、図2に示すウォーム変位方向FWに動くことでフランジ部材12とケースフランジ11bとが当接し、当接音(異音)を発生させる可能性を抑制している。

図9に示すように、フランジ部材12とケースフランジ11bとの間の隙間に配置され、弾性部材40は、弾性を有する材料で形成される。弾性体41がフランジ部材12のモータ側対向面12bとケースフランジ11bとで圧縮されると、フランジ部材12とケースフランジ11bとが当接する前に、弾性体41が反発し、フランジ部材12とケースフランジ11bとを離すことができる。2つの第1固定領域の固定点を支点として電動モータ10全体が倒れる挙動が発生し、モータケース11の固定力が一番小さい位置にモータケース11を揺する力が作用する場合、フランジ部材12とケースフランジ11bとの間の隙間が変化しても、弾性部材40が変化を抑制できる。このため、図5に示すケース固定機構H2を追加しなくても、実施形態1に係る電動モータ10は、フランジ部材12とケースフランジ11bとが当接し、当接音(異音)を発生させる可能性を抑制できる。その結果、部品点数を抑制し、電動モータ10の周囲の空間の占有率が減少して、電動パワーステアリング装置80の車両への搭載性が向上する。そして、電動パワーステアリング装置80は、組み立て工数が抑制され、低コストになる。
