又、図1に示すように、センサ素子21の後端29寄り部位に形成された各電極端子24には、外部にシール材85を通して引き出された各リード線71の先端に設けられた各端子金具75がそのバネ性により圧接され、電気的に接続されている。そして、この圧接部を含む各端子金具75は、本例ガスセンサ1では、異径筒状をなす保護筒(金属筒)81内に配置された絶縁材からなる端子金具保持部材91内に設けられた各収容部内に、それぞれ対向配置で設けられている。なお、端子金具保持部材91は、保護筒(金属筒)81内に固定された環状支持部材80を介して径方向及び先端側への動きが規制されている。そして、この保護筒81の先端部(大径筒部)82を、主体金具11の後端寄り部位の円筒部15に外嵌して溶接することで、ガスセンサ1の後方が気密状にカバーされている。なお、リード線71は保護筒81の後端部の小径筒部83の内側に配置されたシール材(例えばゴム)85を通されて外部に引き出されており、この小径筒部83を縮径カシメしてこのシール材85を圧縮することにより、この部位の気密が保持されている。
因みに、このシール材85は端子金具保持部材91の後端を先方に押す形で配置されており、これにより、この端子金具保持部材91及びその内部に設けられた端子金具75の取付け安定が図られている。なお、端子金具保持部材91はその外周に形成されたフランジ93を保護筒81の内側に固定された環状支持部材80の上に支持させられており、これにてシール材85の圧縮力を受けている。

本例のガスセンサ1では、上記したように、主体金具11内に設けられているセラミックホルダ30の後端面側にはシール材(本例では滑石)41が充填状態で配置され、そのシール材41の後方にスリーブ43が配置され、リングワッシャ45を介して、主体金具11の後端寄り部位の円筒部15に連設された薄肉のカシメ用円筒部16を内側に折り曲げかつ先端側に圧縮されている。そして、この圧縮により、内部のシール材等を圧縮してセンサ素子21を主体金具11の内側に気密状に固定している。
なお、このようなセンサ素子21の固定は、図4の左図の上に示したように行う。つまり、センサ素子21の後端29を、セラミックホルダ30、シール材41、及びスリーブ43に設けられた各挿通孔を通して組付け体仕掛品とし、この組付け体仕掛品を図4の左図の下に示したように、金具本体11の内孔18に挿入(配置)する。そして、スリーブ43の後端であって、主体金具11の後端のカシメ用円筒部16の内側にリングワッシャ45を配置し、センサ素子21の先端23を適量突出させる。次いで、この状態の主体金具11を、図4の右図に示したようなジグ201にて位置決め支持させる。そして、この支持の際には、主体金具11の多角形部14の下面をジグ201の位置決め部205に当接させる。その後、同図において例示されるようなカシメ用金型210で、カシメ用円筒部16を先端側に圧縮して内側に折り曲げる。これにより、センサ素子21及びセラミックホルダ30等を含む部品は主体金具11の内側に固定され、センサ素子21の先端23のセラミックホルダ30の先端から突出長L4を得る。なお、圧縮前のシール材(滑石成形体)41、及びスリーブ43の中央には、セラミックホルダ30と同様に、軸線O方向からみて横断面がセンサ素子21の横断面に対応する矩形(長方形)穴が設けられている。

具体的には、図6に示すように、主体金具110の内周面170のうち、後端向き面170bを水平面状としてもよい。一方でセラミックホルダ130の先端向き面130aを、後端向き面170bに係合する水平面状の外周側先端向き面130a3と、外周側先端向き面130a3より内周側で先端に向かって先細りのテーパ状に形成された中間先端向き面130a2と、中間先端向き面130a2より内周側で水平面状の内周側先端向き面130a1から構成してもよい。
図6の例においても、凹孔135の先端縁135eが、全周に亘って主体金具110の内孔180の小径孔180aの内面170aよりも径方向内側に位置している。つまり、プロテクタ51、61を取り外して軸線O方向の先端側から主体金具110を通して見たとき、凹孔135の先端縁135eのすべてが視認可能になっている。なお、主体金具110の内孔180は小径孔180aと大径孔180bとで形成されている。

通常、セラミックホルダに設けられる挿通孔は、それを通したとき、略隙間なし(微小隙間)となるように、センサ素子の横断面と形状、大きさが一致するものとされる。すなわち、センサ素子が先後に細長い帯板状(又は角棒状)のものであり、その横断面形状が長方形のものでは、これを通すためのセラミックホルダに設けられる挿通孔は、この素子を微小な隙間嵌めで通すことができる、横断面が長方形の挿通孔(開口)とされるし、素子が丸棒状のものであれば、その挿通孔は、同じ直径の円形の挿通孔とされる。一方、セラミックホルダ自体は、それが電気的絶縁や耐熱性の確保の要請から通常、セラミック製とされ、その形状は、挿通孔を除けば、外観は、先端側から見たときに外周面が円形をなすもの、例えば、円柱状のものとされる。したがって、肉厚の均一化を確保し、セラミックの焼成歪の発生や応力集中をなくすためにも、セラミックホルダは、先端側から見たときに外周面が円形をなし、凹孔の内周面が円筒状をなすように構成するのがよい。
ただし、例えば、図7に示したように先端側から見たときに、セラミックホルダ230の凹孔235の内周面235iが多角形(長方形)であってもよい。この場合には、なるべく多数の角を持つ円に近い多角形とし、なるべく肉厚の均等化が図られるようにするのが、その強度向上や焼成歪の発生防止上において好ましい。

前記センサ素子の前記保護層よりも後端側の部位を挿通させ、該センサ素子の径方向周囲を取り囲む挿通孔を有する筒状のセラミックホルダと、
先端側に設けられた小径孔、及び該小径孔よりも後端側に設けられ、当該小径孔よりも径大な大径孔を備える内孔を有し、前記小径孔の内面と前記大径孔の内面とを繋ぐ後端向き面に前記セラミックホルダの先端向き面の一部を係合させて前記セラミックホルダの径方向周囲を取り囲む主体金具と、を備えたガスセンサであって、
前記セラミックホルダには、前記先端向き面から後端側へ向かって凹み、前記挿通孔の先端に連通すると共に該挿通孔より径大な凹孔が形成され、
