試作車は、低コストで実車に近い形状に成形するために、三次元CAD装置のデータを使用して樹脂により成形されている。しかし、樹脂を使用する場合、強度上及び成形技術等の問題で試作車全体を一体物で成形するのは困難であり、現状では試作車を三分割して成形している。即ち、車室内の内装品の組付け評価をするための内装用試作車と、ヘッドランプ、フロントバンパ等の組付け評価を行なうためのフロント廻り試作車と、リヤランプ、バックドア廻り等の組付け評価を行なうためのリヤ廻り試作車とを個別に製作している。
なお、三次元CAD装置のデータを使用して三次元の製品を樹脂により光造形装置で成形する技術が特許文献1に記載されている。

前記アンダーボディ20には、車幅方向両側の位置にロッカー24を構成するロッカーインナパネル25が車両前後方向に延びるように形成されている。ロッカーインナパネル25は、図5に示すように、断面形状が横向きの略U字形に成形された半筒状のパネルであり、そのロッカーインナパネル25の上端部と下端部とに縦フランジ部25fが形成されている。そして、ロッカーインナパネル25の車幅方向内側に設けられた縦壁部25wにフロアパネル22のフランジ部22fが溶接により固定されている。

さらに、リインフォース26の内部には、ロッカー24に対してジャッキJが掛けられる部分(ジャッキポイント)に、板状のバルク28がリインフォース26を横断するように設けられている。これにより、リフトアップポイント周辺部の強度が向上している。
また、リインフォース26の外側は、上下の縦フランジ部26fを除く部分が試作車10のアッパーボディ30に合わせて成形された樹脂製のアウタパネル27によって覆われている。
即ち、鋼板製のロッカーインナパネル25、リインフォース26、バルク28及び樹脂製のアウタパネル27によって試作車10のロッカー24が構成される。

さらに、試作車10をリフトアップする場合に、図1の白抜き矢印に示すように、前輪位置と後輪位置との自重でアンダーボディ20が上に凸となるように歪み、アッパーボディ30のAピラー30pには引っ張り荷重(白抜き矢印参照)が加わるようになる。逆に、試作車10を地上に降ろした場合には、前輪と後輪とに車体重量の反力が加わるためアンダーボディ20は下に凸となるように歪み、アッパーボディ30のAピラー30pには圧縮荷重(黒矢印参照)が加わるようになる。
このため、アッパーボディ30のAピラー30pの部分では、外形寸法はそのままで樹脂の肉厚寸法を大きくして強度アップを図っている。さらに、図3(A)(B)に示すように、前記Aピラー30pの部分では、一方のボディ分割片32と他方のボディ分割片32との接続部分を凹部32w、凸部32tの継手構造とし、さらにボルト32bで連結するようにしている。これにより、一方のボディ分割片32と他方のボディ分割片32とを接着する場合よりも高い連結強度を確保することができる。

次に、図7等に基づいて試作車10の製造方法について説明する。
先ず、車両の基本試験に使用されたアンダーボディ20のCAE(コンヒ゜ュータ・エイテ゛ット・エンシ゛ニアリンク゛)のデータを入手し、その計算及び計算結果を解析する(ステップS101,S102)。そして、前記解析結果に基づいて補強対策案を立案し、その対策による効果を確認するための計算を実行する(ステップS103,S104)。そして、補強対策がOKとなるまで、ステップS103,S104の作業を繰り返し実行する。このようにして、補強対策がOKとなった段階で、アンダーボディ20を手配し(ステップS106)、例えば、前述のように、ロッカー24廻りの補強を行なう(S107)。なお、アンダーボディ20の状況によっては、リヤのホイルハウスインナ21(図2参照)のダンパサポート(図示省略)等の補強が行なわれる。
また、アンダーボディ20の手配と並行して、アッパーボディ30の各ボディ分割片32を三次元CAD装置のデータを使用して積層造形法(粉末焼結造形法)により樹脂を材料として成形する。
そして、アンダーボディ20の補強が完了した段階で、アンダーボディ20上に各ボディ分割片32を順番に組み付けてアッパーボディ30を形成する。これにより、アッパーボディ30が樹脂製の試作車10を実車に近い状態で製作できるようになる。
