Description
一方、特許文献2に開示されたアルミナ−ジルコニア複合セラミックスは、靭性は高いものの、アルミナ結晶相が異常粒成長したものであるために、機械的強度が低く、特に耐熱水性が低く、熱水劣化試験後の抗折強度が大きく低下するという欠点を有している。
焼結助剤と着色剤の合計含有量が、前記アルミナおよび前記ジルコニアとの合計量100質量部あたり0〜3質量部(ただし、0質量部を含む)であり、
前記アルカリ土類金属がCa、SrまたはBaであり、
前記塊状の結晶相とは、アスペクト比が3以下の結晶粒子を指し、前記柱状晶とは、アスペクト比が3より大きい結晶粒子を指し、
前記アルミナ結晶相(A)の平均結晶径が1.5μm以下、前記ジルコニア結晶相(B)の平均結晶径が0.5μm以下であり、
前記アルミナ結晶相(A)と前記ジルコニア結晶相(B)とは、65/35乃至90/10の質量比(A/B)で存在し、
前記ジルコニア結晶相(B)は、安定化剤の含有量が前記ジルコニアに対して0〜2mol%(ただし、0mol%を含む)であり、
前記複合セラミックスの断面を電子顕微鏡観察したとき、4.5μm×6.0μmの大きさの面において、前記アルミナ結晶相(A)および前記ジルコニア結晶相(B)の合計面積に対する前記柱状晶(C)の面積割合が1〜20%である
ことを特徴とする複合セラミックスが提供される。
本発明の複合セラミックスにおいては、
(1)前記柱状晶(C)を形成する複合酸化物が、Ca3Ti8Al12O37、SrTi3Al8O19及びBa3TiAl10O20からなる群より選択された少なくとも1種であること、
(2)ビッカース硬度が1600以上、破壊靭性値が4.5以上、且つ熱水劣化試験後の抗折強度が1050MPa以上であること、
が好ましい。
前記本発明の複合セラミックスの製法であって、
平均粒径が2μm以下のアルミナ粉末とアルカリ土類金属元素を含む粉末と酸化チタンとを混合する工程;
アルミナ粉末とアルカリ土類金属元素を含む粉末と酸化チタンとが固着する程度に前記混合粉末を予備仮焼する工程;
予備仮焼された粉末に、平均粒径が0.5μm以下のジルコニア粉末を混合して成形用粉末を調製する工程;及び
前記成形用粉末を所定形状に成形した後、1600℃以下の酸化性雰囲気中で焼成する工程;
からなり、
前記アルカリ土類金属元素が、Ca、SrまたはBaであり、
前記アルミナ粉末と前記予備仮焼後に混合される前記ジルコニア粉末との合計量100質量部に対して、酸化物換算で、前記アルカリ土類金属元素を含む粉末は0.24質量部以上の量、前記酸化チタンは、酸化チタンと前記アルカリ土類金属元素を含む粉末との合計量が0.4〜3質量部の範囲となるような量で使用される
ことを特徴とする複合セラミックスの製法が提供される。
(1)前記アルカリ土類金属元素を含む粉末として、炭酸ストロンチウム粉末、炭酸カルシウム粉末、炭酸バリウム粉末の少なくとも1種を使用すること、
が好ましい。
尚、本発明において、塊状の結晶相とは、例えば電子顕微鏡写真により算出される結晶の長径と短径との比であるアスペクト比が3以下の結晶粒子をいい、結晶相の形状が指向性を有していないことを意味する。この結晶相のアスペクト比は、断面に現れた結晶粒子の最長径とその垂直方向を短径として求められた最長径/短径比である。
このような特性を有する本発明の複合セラミックスは、種々の構造体やその部品、例えば種々の刃物類や工具類、あるいは軸受けなどの機械部品、人口関節などの生体用部材として有用であり、特にボールベアリングや人口関節などの摺動部材として有用である。
(複合セラミックスの構造)
図1を参照して、本発明の複合セラミックスは、結晶相として、いずれも塊状のアルミナ結晶相1とジルコニア結晶相3とを有し、これらの結晶相の間にアルカリ土類金属、アルミニウム元素およびチタニウム元素を含む複合酸化物からなる柱状晶5を有している。
図1から理解されるように、本発明の複合セラミックスは、基本的にはアルミナリッチであることが好ましく、例えば、アルミナ結晶相1とジルコニア結晶相3との質量比は、
アルミナ結晶相/ジルコニア結晶相=65/35〜90/10
特に、75/25〜85/15
の範囲にあることが望ましい。このように組成をアルミナリッチとすることにより、高硬度化を実現し、耐摩耗性を向上させる上で有利である。
また、アルミナ結晶相1は、その粒成長が抑制されているため、通常、その平均結晶粒子径は1.5μm以下、特に0.6〜1.3μmの範囲にあり、これにより、高強度化や高靭性化が達成される。
本発明においては、上述したアルミナ結晶相1およびジルコニア結晶相3の粒界に、アルカリ土類金属、アルミニウム元素およびチタニウム元素を含む複合酸化物の柱状晶5が存在していることが極めて重要である。即ち、焼成時にアルカリ土類金属がアルミナと反応することにより、アルカリ土類金属、チタニウム元素及びアルミナを含む複合酸化物が、アスペクト比が3以上の柱状晶5として生成するものである。このような柱状晶5の生成によって、アルミナ結晶相1やジルコニア結晶相3の粒成長が抑制され、この結果、これらの結晶相1,3はアスペクト比が3以下の塊状に形成されることとなり、粒成長による強度低下が抑制され、高強度化が実現できるのである。
また、本発明においては、柱状晶5の形成により、靭性をも高めることができる。例えば、上記のような柱状晶5が存在しない場合には、クラックの偏向が起こりにくく、クラックの伝播が直線的になることから破壊靱性が低下する。また、アルミナ結晶相の粒成長が起こりやすく、靭性は維持されるものの、抗折強度や耐摩耗性が低下し、特に、耐熱水性が低下し、熱水劣化試験後の抗折強度が大きく低下してしまう。
Ca3Ti8Al12O37、
SrTi3Al8O19、或いは
Ba3TiAl10O20 、
で示される。本発明の複合セラミックスにおいては、このような複合酸化物からなる柱状晶5が前述した面積比を満足するために、アルミナ結晶相とジルコニア結晶相との合計量100質量%当り、アルカリ土類金属(Ca、Sr、Ba)を酸化物換算で少なくとも0.24質量%以上含有していることが好ましく、特に、チタン(Ti)とアルカリ土類金属(Ca、Sr、Ba)を酸化物として合量で0.4質量%〜3質量%の範囲で含有していることが好適である。
尚、本発明の複合セラミックスは、上述した各成分に加えて、アルカリ土類金属化合物以外の焼結助剤に由来する成分(例えばSiO2、MgOなど)を含有していてもよく、このような酸化物成分は、通常、各結晶相の粒界に存在するが、その一部が結晶相中に固溶することもある。
このような特性を有する本発明の複合セラミックスは、種々の構造用部品、例えば、種々の刃物類や工具類、あるいはボールベアリングなどの軸受け部材や人工関節などに代表される摺動用部材としての用途に極めて有用である。
本発明の複合セラミックスは、前述した組成を満足するように、アルミナ結晶源、ジルコニア結晶源、アルカリ土類金属元素とチタニウム元素とアルミナとの複合酸化物の柱状晶源となる各種の原料粉末を用意し、この原料粉末を所定の量比で混合して成形用混合粉末を調製し、次いで、成形及び焼成を行うことにより製造される。
アルミナ結晶源としては、アルミナ粉末が使用されるが、このアルミナ粉末の平均粒径は2μm以下、特に1μm以下、最も好適には0.6μm以下であるのがよい。平均結晶径の大きな粗大な粉末を用いると、焼結温度が高くなるとともに、アルミナ結晶相1の平均結晶径が大きくなってしまい、強度低下を生じるからである。また、かかるアルミナ粉末の純度も99.9質量%以上であることが好ましい。
ジルコニア結晶源としては、市販のジルコニア粉末が使用される。かかるジルコニアは、安定化剤を含有していないものが好適であるが、安定化剤を含有しているものを使用することもできる。安定化剤としては、Y2O3が好適であるが、このような安定化剤は、先に述べたように、ジルコニア(ZrO2)当り2モル%以下であることが、耐熱水性の低下を回避する上で好適である。
本発明の複合セラミックスを製造するためには、先ず、上記の原料粉末の内、アルミナ粉末と、前述したアルカリ土類金属化合物粉末及び必要により使用される酸化ケイ素粉末や焼結助剤粉末や着色剤粉末とを、前述した量比を満足するような量で混合し、この粉末を仮焼する。この仮焼により、アルカリ土類金属化合物や酸化ケイ素粉末とアルミナ粉末とを固着させる。このような仮焼の温度は、通常、700〜1000℃の温度範囲が好ましく、仮焼時間は、一般に、0.5乃至5時間程度である。
尚、前述した焼結助剤粉末や着色剤粉末は、場合によっては、仮焼粉末にジルコニア粉末と共に混合することも可能である。
上述した成形用粉末を用いての成形は、定法にしたがい、必要により、水や有機溶媒等の溶媒、有機バインダーなどを用いてスラリー乃至ペーストを調製し(もしくはスラリー乃至ペーストを乾燥して得られる粉末を調製し)、このようなスラリー、ペーストもしくは粉末を用いて所定形状に成形することにより行われる。成形手段としては、プレス成形、鋳込み、冷間静水圧成形、或いは冷間静水圧処理など、それ自体公知の手段を採用することができる。
本発明においては、上記の焼成後に、1500℃以下の温度、特に1400℃以下の温度、最も好適には1200乃至1350℃の温度で、通常、1乃至2時間程度、アルゴンガス雰囲気または酸化性雰囲気中(例えば20%の酸素を含むArガス中)で熱間静水圧焼成を行うことが望ましい。これにより複合セラミックスを構成するジルコニア結晶相およびアルミナ結晶相の粒成長を抑制しつつさらに高密度化を実現でき、例えば焼結体の相対密度を99%以上に高めることができる。
以上のようにして、前述した組成及び特性を有する本発明のアルミナ・ジルコニアの複合セラミックスを得ることができる。
本発明の優れた効果を、次の実験例で説明する。
(実験例1)
まず、平均結晶径0.3μm、純度99.9質量%のアルミナ粉末と表1に示す各種添加剤とを混合し、800℃、1時間の条件で仮焼した。次に、この仮焼粉末に、平均結晶径0.3μm、純度99.9質量%のジルコニア粉末を表1に示す割合で混合して成形用粉末を調製した。
尚、アルミナ粉末と各種添加剤との混合、並びに、ジルコニア粉末と仮焼粉末との混合は、いずれも高純度耐摩耗アルミナボールとポリエチレン容器を用い、イソプロパノール(IPA)を溶媒としての湿式ボールミル混合(混合時間100時間)により行った。
次に、表1に示す条件(雰囲気及び温度)で熱間静水圧焼成(HIP)を1時間行い、相対密度99.5%以上の緻密焼結体を得た(試料No.1〜11および14〜16)
尚、比較のため、試料No.1においては、各種の添加剤は全く使用せず、試料No.6では、大気中での焼成後の熱間静水圧焼成(HIP)を行わず、試料No.14では、仮焼を行わず、アルミナ粉末、ジルコニア粉末及び各種添加剤粉末を一括で混合して成形粉末を調製した。
結晶組織観察では、ジルコニア結晶相およびアルミナ結晶相の平均結晶径とアスペクト比を、電子顕微鏡写真の対角線上に沿って存在するものについて求めた。この場合、結晶相の長径と短径の平均値とした。また、アスペクト比は長径と短径の比(長径/短径)として求めた。さらに、アスペクト比が3より大きい柱状晶のジルコニア結晶相及びアルミナ結晶相の合計面積に対する面積比は、切断面中の任意の点10箇所について、4.5μm×6.0μmの大きさの範囲で、走査型電子顕微鏡観察により求め(倍率:2万倍)、その平均値として示した。
また、各特性は、JIS−R1601による室温における抗折強度、及び熱水劣化試験後(120℃、100%RHで300時間処理後)の抗折強度、JIS−R1607によるSEPB法による破壊靱性値、並びにJIS−R1610によりビッカース硬度により行い、結晶相の同定はXRDにより行った。

Claims (7)
- 塊状のアルミナ結晶相(A)、塊状のジルコニア結晶相(B)、及びアルカリ土類金属とアルミニウム元素とチタニウム元素とを含む複合酸化物の柱状晶(C)からなる複合セラミックスであって、該複合セラミックスはさらに、
焼結助剤と着色剤の合計含有量が、前記アルミナおよび前記ジルコニアとの合計量100質量部あたり0〜3質量部(ただし、0質量部を含む)であり、
前記アルカリ土類金属がCa、SrまたはBaであり、
前記塊状の結晶相とは、アスペクト比が3以下の結晶粒子を指し、前記柱状晶とは、アスペクト比が3より大きい結晶粒子を指し、
前記アルミナ結晶相(A)の平均結晶径が1.5μm以下、前記ジルコニア結晶相(B)の平均結晶径が0.5μm以下であり、
前記アルミナ結晶相(A)と前記ジルコニア結晶相(B)とは、65/35乃至90/10の質量比(A/B)で存在し、
前記ジルコニア結晶相(B)は、安定化剤の含有量が前記ジルコニアに対して0〜2mol%(ただし、0mol%を含む)であり、
前記複合セラミックスの断面を電子顕微鏡観察したとき、4.5μm×6.0μmの大きさの面において、前記アルミナ結晶相(A)および前記ジルコニア結晶相(B)の合計面積に対する前記柱状晶(C)の面積割合が1〜20%である
ことを特徴とする複合セラミックス。 - 前記柱状晶(C)を形成する前記複合酸化物が、Ca3Ti8Al12O37、SrTi3Al8O19及びBa3TiAl10O20からなる群より選択された少なくとも1種である請求項1に記載の複合セラミックス。
- ビッカース硬度が1600以上、破壊靭性値が4.5以上、且つ熱水劣化試験後の抗折強度が1050MPa以上である請求項1に記載の複合セラミックス。
- 請求項1に記載の複合セラミックスの製法であって、
平均粒径が2μm以下のアルミナ粉末とアルカリ土類金属元素を含む粉末と酸化チタンとを混合する工程;
アルミナ粉末とアルカリ土類金属元素を含む粉末と酸化チタンとが固着する程度に前記混合粉末を予備仮焼する工程;
予備仮焼された粉末に、平均粒径が0.5μm以下のジルコニア粉末を混合して成形用粉末を調製する工程;及び
前記成形用粉末を所定形状に成形した後、1600℃以下の酸化性雰囲気中で焼成する工程;
からなり、
前記アルカリ土類金属元素が、Ca、SrまたはBaであり、
前記アルミナ粉末と前記予備仮焼後に混合される前記ジルコニア粉末との合計量100質量部に対して、酸化物換算で、前記アルカリ土類金属元素を含む粉末は0.24質量部以上の量、前記酸化チタンは、酸化チタンと前記アルカリ土類金属元素を含む粉末との合計量が0.4〜3質量部の範囲となるような量で使用される
ことを特徴とする複合セラミックスの製法。 - 前記アルカリ土類金属元素を含む粉末として、炭酸ストロンチウム粉末、炭酸カルシウム粉末、炭酸バリウム粉末の少なくとも一種を使用する請求項4に記載の複合セラミックスの製法。
- 前記焼成工程後に、更に1500℃以下の熱間静水圧焼成を行う請求項4に記載の複合セラミックスの製法。
- 請求項1に記載の複合セラミックスからなる摺動部材。
