Description
The present invention relates to a method for producing a porous silicon carbide sintered body.
Recently, it has become a problem that particulates such as soot contained in exhaust gas discharged from internal combustion engines such as vehicles such as buses and trucks and construction machinery cause harm to the environment and the human body.
Therefore, a honeycomb filter using a honeycomb structure made of a porous silicon carbide sintered body has been proposed as a filter for collecting particulates in exhaust gas and purifying the exhaust gas.
Such a porous silicon carbide sintered body can be produced, for example, by the method disclosed in
That is, first, a raw material composition is prepared by mixing silicon carbide powder, a binder, a dispersion medium liquid, and the like, and after continuously extruding the raw material composition, the extruded molded body has a predetermined length. By cutting, a prismatic silicon carbide molded body is produced.
Next, the obtained silicon carbide molded body was dried using a microwave dryer or a hot air dryer, and then a predetermined cell was sealed, and either end of the cell was sealed. After making into a state, a degreasing process and a baking process are performed. Thereby, a porous silicon carbide sintered body can be produced.
And [0037] of
In the porous silicon carbide sintered body used as a filter for purifying exhaust gas, it is considered that the pore diameter is preferably 10 to 15 μm from the viewpoint of collecting particulates reliably and reducing pressure loss. ing.
However, when the porous silicon carbide sintered body is manufactured by the manufacturing method described in
When the present inventors examined the reason why the above problems occur in the production of a porous silicon carbide sintered body, the following reasons were considered.
That is, in the production of a porous silicon carbide sintered body, carbon and silica are usually contained as impurities in the silicon carbide powder as a raw material. And in the case of the said baking process, it is thought that reaction of carbon and a silica shown to following Reaction formula (1) will advance to the right side.
Furthermore, when carbon exists excessively, it is considered that the reaction between silicon monoxide and carbon shown in the following reaction formula (2) proceeds to the right side. Usually, in the firing treatment step, the silicon carbide defatted body is heated in a state of being placed on the firing jig, and the firing jig made of a carbon material is used as the firing jig. In the system, there will be an excess of carbon.
As described above, when the reactions of the above reaction formulas (1) and (2) proceed to the right side, the CO partial pressure in the firing atmosphere increases, whereas the SiO partial pressure increases at a low rate or decreases. It will be done. That is, the ratio (P SiO / P CO ) between the SiO partial pressure and the CO partial pressure in the firing atmosphere varies.
For example, when the CO partial pressure in the firing atmosphere increases, the reaction between silicon carbide in the defatted body shown in the following reaction formula (3) and carbon monoxide in the firing atmosphere proceeds to the right, and the pore diameter May not be sufficiently large, or the pore diameter may become too large. That is, the pore diameter variation increases.
The reason for this is considered as follows.
That is, when a porous silicon carbide sintered body is manufactured by the method as described above, an interparticle neck is formed by interdiffusion between silicon carbide powders, and voids remaining between the particles become pores. When the reaction in the above reaction formula (3) proceeds to the right side, (i) the formation of interparticle necks by the decomposition of the raw material silicon carbide powder. And the pore diameter is not sufficiently large, or (ii) the formed interparticle neck is decomposed, and the pore diameter may become too large. (Iii) Further, It is considered that the variation in the pore diameter increases due to the simultaneous inhibition of the formation of the interparticle neck and the decomposition of the interparticle neck.
Moreover, since the interdiffusion between the silicon carbide powders easily proceeds as the firing temperature becomes higher, the interparticle neck tends to be formed, but the reaction of the above reaction formula (3) easily proceeds to the right side. It is thought that the pore diameter tends to increase.
Accordingly, the present inventors have further studied and completed a method for producing a porous silicon carbide sintered body capable of solving the above-mentioned problems.
The invention according to
Degreasing the silicon carbide molded body to produce a silicon carbide degreased body by degreasing,
A method for producing a porous silicon carbide sintered body comprising a firing step of subjecting the silicon carbide defatted body to a firing treatment to produce a porous silicon carbide sintered body,
In the raw material composition, the content of the silicon powder is 1 to 3% by weight of the total amount of the silicon carbide powder and the silicon powder,
In the firing step, the firing treatment is performed at a temperature at which silicon carbide powders can form interparticle necks by mutual diffusion.
According to the first aspect of the present invention, the raw material composition contains 1 to 3 wt% silicon powder of the total amount of the silicon carbide powder and the silicon powder, and the silicon carbide powder is inter-diffused between the particles. Since the firing process is performed at a temperature at which the neck can be formed, a porous silicon carbide sintered body having small variations in the firing process and having a desired pore size can be produced.
This is because when the raw material composition contains 1 to 3 wt% silicon powder of the total amount of silicon carbide powder and silicon powder, the above reaction formulas (1) and (2) proceed to the right. Even if the CO partial pressure in the firing atmosphere increases, the reaction of carbon monoxide and silicon shown in the following reaction formula (4) proceeds to the right side, so that carbon monoxide in the firing atmosphere is consumed. Thus, the reaction formula (3) can be suppressed from proceeding to the right side, and the fluctuation of the ratio of the SiO partial pressure and the CO partial pressure (P SiO / P CO ) in the firing atmosphere can be suppressed. Conceivable. Therefore, it is considered that the change in the average pore diameter with respect to the change in the firing temperature can be reduced, and the porous silicon carbide sintered body having a small variation and the desired pore diameter can be produced. .
On the other hand, when the amount of the silicon powder is out of the above range, the pore diameter does not become large, the pore diameter becomes too large, or the pore diameter varies. The reason for this is considered that if the amount of the silicon powder is less than 1% by weight, the increase in the CO partial pressure in the firing atmosphere cannot be sufficiently suppressed, and the amount of the silicon powder exceeds 3% by weight. It is considered that, when a large amount of silicon powder enters between the silicon carbide powders, the contact between the silicon carbide powders is physically inhibited and the formation of the interparticle neck is inhibited.
Further, if the firing temperature is not so high that the silicon carbide powders can form interparticle necks due to mutual diffusion, the sintering of silicon carbide will not proceed easily.
In the present invention, interdiffusion is referred to as grain boundary diffusion, and means that a grain boundary of SiC crystal is formed at a neck portion between particles, and a sintered body of silicon carbide is formed.

In the invention according to
On the other hand, if the firing temperature is less than 2200 ° C., the sintering of the silicon carbide powder tends not to proceed, whereas if the firing temperature exceeds 2300 ° C., the sintering of the silicon carbide powder tends to proceed too much. In addition, since the power consumption increases, it is economically disadvantageous.
Since this invention consists of an above-mentioned structure, the dispersion | variation is small and the porous silicon carbide sintered compact which has a pore size of a desired magnitude | size can be manufactured.

The
Therefore, when performing the
Hereafter, it enumerates about the effect about the manufacturing method of the porous silicon carbide sintered compact of this embodiment.
(1) Since a predetermined amount of silicon powder is blended in the raw material composition, the sintering of silicon carbide surely proceeds in the firing treatment, the variation is small, and the pore size has a desired pore size. A quality silicon carbide sintered body can be produced. This is because the change in average pore diameter (inclination in FIG. 6) with respect to the change in firing temperature can be reduced (see FIG. 6).
(2) Since silicon powder having an average particle diameter of 0.3 to 10 μm is used as the silicon powder, the fluctuation of the ratio between the SiO partial pressure and the CO partial pressure (P SiO / P CO ) is reliably suppressed. be able to.
On the other hand, when the average particle diameter of the silicon powder is less than 0.3 μm, the silicon powder tends to be oxidized, and a SiO 2 film is formed on the surface of the silicon powder, and the reaction shown in the reaction formula (1) is on the right side. As a result, the CO partial pressure may easily increase. On the other hand, when the average particle diameter of the silicon powder exceeds 10 μm, the silicon powder acts like a pore former, which may cause a decrease in strength of the produced porous silicon carbide sintered body.
(3) Two types of silicon carbide powders having different average particle diameters (D50) are used as the silicon carbide powder, and the particle diameter of the raw material powder greatly affects the crystal structure of the porous silicon carbide sintered body to be produced. Therefore, the average pore diameter of the porous silicon carbide sintered body to be produced can be adjusted by appropriately selecting the average particle diameter of each silicon carbide powder.
(4) Since the degreasing treatment is performed at a degreasing temperature of 250 to 390 ° C. and an O 2 concentration of 5 to 13% by volume in the atmosphere, the carbon amount (residual carbon amount) remaining in the silicon carbide degreased body is in a desired range. (0.5 to 1.0% by weight), and through a subsequent firing treatment, a porous silicon carbide sintered body having excellent strength can be produced.
When the degreasing temperature is less than 250 ° C. or the O 2 concentration in the atmosphere is less than 5% by volume, it is difficult for the binder, the plasticizer, and the lubricant to be decomposed and removed. When the amount of charcoal increases too much and the degreasing temperature exceeds 390 ° C. or the O 2 concentration in the atmosphere exceeds 13% by volume, the decomposition, removal and removal of the binder, plasticizer and lubricant are almost complete. The amount of residual carbon in the silicon carbide defatted body may become too small.
Therefore, a porous silicon carbide sintered body having excellent strength can be produced by performing a degreasing process under the above conditions and then performing a baking process.
(5) Since a separable firing jig is used for the bottom plate and the side wall member, and the bottom plate is also used as a degreasing jig, the silicon carbide degreased body is individually used when moving from the degreasing process to the firing process. It is not necessary to move to a silicon carbide degreased body with low strength, and it is difficult to cause damage or the like.
(6) The porous silicon carbide sintered body produced in this embodiment has a large number of

The results are shown in Table 1.
That is, according to JIS R 1655, a pore distribution measuring apparatus (Shimadzu Corp., Autopore III 9405) using a mercury intrusion method was used, and each of the 14 central porous silicon carbide sintered bodies had a width of 1 cm. Cut into a cube to make a sample, measure the pore distribution in the pore diameter range of 0.2 to 500 μm by mercury intrusion method, and calculate the average pore diameter at that time as (4 V / A), The standard deviation of average pore diameter and pore diameter was calculated.
FIG. 5 shows the relationship between the content of silicon powder (content of silicon powder with respect to the total amount of silicon carbide powder and silicon powder), average pore diameter, and bending strength for Examples 1 and 2 and Comparative Examples 1 and 2. It is a graph which shows.
As shown in Table 1 and FIG. 5, in the raw material composition, if the content of the silicon powder is 1 to 3% by weight of the total amount of the silicon carbide powder and the silicon powder (Examples 1 and 2), It was revealed that a porous silicon carbide sintered body having a small variation, a pore diameter of 10 to 15 μm, and a bending strength exceeding 30 MPa can be produced.
On the other hand, as in Comparative Example 1, when the silicon powder was not blended in the raw material composition, the pore diameter was not sufficiently increased, and the pore diameter variation was also increased. . The reason is presumed as already explained.
Further, as in Comparative Example 2, when silicon powder (6% by weight) exceeding 3% by weight of the total amount was blended, the pore diameter was a desired size, but the produced porous silicon carbide sintered The body was found to be inferior in bending strength. This reason is presumed as already explained.
(Second embodiment)
In this embodiment, the baking process was performed by setting the baking temperature in
If the firing temperature is less than 2200 ° C., the sintering of the silicon carbide powder tends to hardly proceed reliably, whereas if the firing temperature exceeds 2300 ° C., the sintering of the silicon carbide powder tends to proceed too much, In addition, since the power consumption increases, it may be economically disadvantageous. On the other hand, when the baking temperature is 2200 to 2300 ° C., the variation is small and the pore size has a desired pore size. A quality silicon carbide sintered body can be produced.
In addition, also in this embodiment, the effect (1)-(6) of 1st embodiment can be exhibited.
Examples that more specifically disclose the second embodiment of the present invention will be described below.
(Examples 3-6, Comparative Examples 3-5)
A porous silicon carbide sintered body was produced in the same manner as in Example 1 except that the amount of silicon powder blended in the raw material composition and / or the firing temperature was changed as shown in Table 2.
In the raw material composition, the content of the silicon powder relative to the total amount of the silicon carbide powder and the silicon powder is 1% by weight in Examples 3 and 4, 3% by weight in Examples 5 and 6, and in Comparative Examples 3 and 4. In the comparative example 5, it is 3% by weight.
(Evaluation of sintered porous silicon carbide)
With respect to the porous silicon carbide sintered bodies produced by the methods shown in Examples 3 to 6 and Comparative Examples 3 to 5, the bending strength was evaluated and the average pore diameter and the standard deviation of the pore diameter were measured by the methods described above. Went.
The results are shown in Table 2. In Table 2, the results of Examples 1 and 2 and Comparative Example 1 are also added for reference.
FIG. 6 is a graph showing the relationship between the firing temperature, the average pore diameter, and its standard deviation for Examples 1 to 6 and Comparative Examples 1, 3, and 4.
As shown in Table 2 and FIG. 6, in the raw material composition, the silicon powder was blended so that the content of the silicon powder was 1 to 3% by weight of the total amount of the silicon carbide powder and the silicon powder, and the firing temperature. A porous silicon carbide sintered body having an average pore diameter of 10 to 15 μm, a small variation (standard deviation), and a bending strength exceeding 30 MPa can be produced by performing a firing process at 2200 to 2300 ° C. It became clear that we could do it.
On the other hand, as in Comparative Examples 1, 3, and 4, when silicon powder is not blended in the raw material composition, a desired pore diameter may be provided (Comparative Example 3), but the pore diameter is sufficiently large. It has become clear that the pore diameter tends to be too large or the pore diameter varies greatly. The reason is presumed as already explained.
Even when the silicon powder was not blended with the raw material composition, the bending strength was sufficiently large.
Further, as in Comparative Example 5, when the firing temperature was low, the pore diameter was not sufficiently large, and the bending strength was also small. This is considered to be because sintering did not proceed easily.
(Other embodiments)
When preparing the raw material composition, it is not always necessary to use two types of silicon carbide powders having different average particle diameters (D50), and only one type of silicon carbide powder may be mixed.
As for the silicon carbide powder mixed when preparing a raw material composition, it is desirable that the purity is 94-99.5 weight%.
If the purity of the silicon carbide powder is in the above range, it is excellent in sinterability when producing a porous silicon carbide sintered body, whereas if the purity is less than 94% by weight, the sintering of silicon carbide proceeds. If the amount exceeds 99.5% by weight, the effect of improving the sinterability is hardly improved, and the manufactured porous silicon carbide sintered material has almost no characteristics such as strength and durability. This is because high cost is required to obtain such a high-purity silicon carbide powder.
In the present specification, the purity of the silicon carbide powder refers to the weight% occupied by the silicon carbide content in the silicon carbide powder.
Usually, even if referred to as silicon carbide powder, the powder contains impurities inevitably mixed in the powder in the process of manufacturing and storing the silicon carbide powder. It is.
The silicon carbide powder may be an α-type silicon carbide powder, a β-type silicon carbide powder, or a mixture of an α-type silicon carbide powder and a β-type silicon carbide powder. Α-type silicon carbide powder is desirable.
The α-type silicon carbide powder is less expensive than the β-type silicon carbide powder, and the pore size is easier to control when the α-type silicon carbide powder is used, and the porous carbonization has a uniform pore size. It is because it is suitable for manufacturing a silicon sintered compact.
The binder to be mixed when preparing the raw material composition may be any compound that will be decomposed at the degreasing temperature.
Examples of the binder include celluloses such as carboxymethyl cellulose and hydroxyethyl cellulose (decomposition temperature: 350 to 370 ° C.), polyethylene glycol (decomposition temperature: 200 to 250 ° C.) and the like in addition to methyl cellulose. Of these, celluloses are more desirable. This is because water retention capacity is high, so that water hardly oozes from the raw material composition during the molding process.
Each of the plasticizer, lubricant, and water to be mixed when preparing the raw material composition may be mixed as necessary.
It does not specifically limit as said plasticizer, For example, glycerol etc. are mentioned.
The lubricant is not particularly limited, and examples thereof include polyoxyalkylene compounds such as polyoxyethylene alkyl ether and polyoxypropylene alkyl ether. Specific examples of the lubricant include polyoxyethylene monobutyl ether and polyoxypropylene monobutyl ether.
When preparing the raw material composition, a pore-forming agent may be blended. In particular, when preparing a raw material composition, when only one kind of silicon carbide powder is mixed, it is desirable to mix a pore forming agent.
Examples of the pore-forming agent include balloons, spherical acrylic particles, graphite and the like, which are fine hollow spheres composed of oxide ceramics.
The prepared raw material composition preferably has a temperature of 28 ° C. or lower. This is because if the temperature is too high, the binder may gel.
Further, the water content in the raw material composition is desirably 8 to 20% by weight.
When cutting a long body of a silicon carbide molded body obtained by extrusion molding, instead of using a metal wire, for example, the long body of the silicon carbide molded body may be cut using a laser or a cutter. .
Further, as the metal wire, it is desirable to use a metal wire whose periphery is coated with a resin such as nylon.
After the silicon carbide molded body is produced by extrusion molding, it is not always necessary to perform a drying process, and it may be performed as necessary. Moreover, you may carry out after filling the sealing material paste in the edge part of a cell.
In addition, when performing the drying treatment of the silicon carbide molded body, in addition to a dryer combining microwave and hot air, for example, a microwave dryer, a hot air dryer, a vacuum dryer, a dielectric dryer, a freeze dryer Etc. may be used.
When performing the degreasing process, the bottom plate of the firing jig is used as a degreasing jig, and after the degreasing process, the silicon carbide degreased body is not moved individually. After performing using the degreasing jig, the produced silicon carbide degreased body may be moved and placed on the firing
In the first and second embodiments, a porous silicon carbide sintered body having a prismatic appearance was manufactured, but the porous silicon carbide sintered body manufactured by the method for manufacturing a porous silicon carbide sintered body of the present invention The external shape is not limited to a prismatic shape, and may be any columnar body such as a cylindrical shape or an elliptical columnar shape.
In the first and second embodiments, a porous silicon carbide sintered body in which any one end of each cell is sealed with a sealing material is manufactured. The step of filling with a sealing material paste is not necessarily performed and may be omitted. When the sealing material paste is sealed in any one of the cells, the completed porous silicon carbide sintered body can be suitably used as a filter.
When the step of filling the sealing material paste is omitted, the completed porous silicon carbide sintered body can be suitably used as a catalyst carrier for supporting the catalyst.
Hereinafter, a method for supporting the catalyst on the porous silicon carbide sintered body will be briefly described.
Here, a method of forming an alumina film having a high specific surface area on the surface of a porous silicon carbide sintered body and applying a catalyst such as a promoter and platinum to the surface of the alumina film will be described.
First, the porous silicon carbide sintered body is impregnated with a solution of a metal compound containing aluminum such as Al (NO 3 ) 3 and heated, or the porous silicon carbide sintered body is changed to a solution containing alumina powder. By an impregnation and heating method, an alumina film is formed on the surface of the porous silicon carbide sintered body.
Next, a promoter is applied to the alumina film by a method in which a porous silicon carbide sintered body is impregnated with a solution of a metal compound containing a rare earth element such as Ce (NO 3 ) 3 and heated.
Then, by the method of impregnating the porous silicon carbide sintered body in the dinitrodiammine platinum nitric acid solution ([Pt (NH 3 ) 2 (NO 2 ) 2 ] HNO 3 , platinum concentration 4.53 wt%) and heating, A catalyst is applied to the alumina membrane.
In addition, as a method of applying a catalyst to the porous silicon carbide sintered body, a catalyst is first applied to alumina particles, and the solution containing the alumina powder to which the catalyst is applied is impregnated with the porous silicon carbide sintered body. It is also possible to use a heating method.

Here, when the porous silicon carbide sintered body is used as a filter or a catalyst carrier, an aggregate obtained by binding a plurality of porous silicon carbide sintered bodies through a sealing material layer is used as a honeycomb structure. May be. That is, it may be used after being processed like a honeycomb structure in which a plurality of sintered silicon carbide bodies are bundled as shown in FIG. One porous silicon carbide sintered body may be used as the honeycomb structure.
