【発明の属する技術分野】
本発明は、燃料電池に関し、とくに固体高分子電解質型燃料電池の流路構造に関する。
【0002】
【従来の技術】
固体高分子電解質型燃料電池は、イオン交換膜からなる電解質膜とこの電解質膜の一面に配置された触媒層および拡散層からなる電極(アノード、燃料極)および電解質膜の他面に配置された触媒層および拡散層からなる電極(カソード、空気極)とからなる膜−電極アッセンブリ(MEA:Membrane-Electrode Assembly )と、セパレータに形成されたアノード、カソードに燃料ガス(水素)および酸化ガス(酸素、通常は空気)を供給するための流体流路とからセルを構成し、MEAとセパレータを少なくとも1層積層してモジュールとし、モジュールを積層してセル積層体を構成し、セル積層体のセル積層方向両端に、ターミナル、インシュレータ、エンドプレートを配置してスタックを構成し、スタックをセル積層方向に締め付け、セル積層体の外側でセル積層方向に延びる締結部材(たとえば、テンションプレート、該テンションプレートはスタックの一部を構成する)とボルトにて固定したものからなる。
固体高分子電解質型燃料電池では、アノード側では、水素を水素イオンと電子にする反応が行われ、水素イオンは電解質膜中をカソード側に移動し、カソード側では酸素と水素イオンおよび電子(隣りのMEAのアノードで生成した電子がセパレータを通してくる、またはセル積層体の一端のセルで生成した電子が外部回路を通してセル積層体の他端のセルにくる)から水を生成する反応が行われる。
アノード側:H2 →2H+ +2e-
カソード側:2H+ +2e- +(1/2)O2 →H2 O
ジュール熱とカソードでの水生成反応での熱を冷却するために、セパレータ間には、各セル毎にあるいは複数個のセル毎に、冷媒(通常は冷却水)が流れる冷媒流路が形成されており、燃料電池を冷却している。
酸化ガス流路下流部は、生成水により湿潤過多(フラッディング)を起こしやすく、フラッディングが起こると酸化ガスの電極への拡散が低下して電池の出力性能が低下する。酸化ガスを無加湿か、加湿しても低加湿で供給すると、酸化ガス流路上流部は、電解質膜の乾きを起こしやすく、電解質膜が乾くと水素イオンの電解質膜中の移動が抑制され、電池の出力性能が低下する。
特開2000−82482Aは、水素(燃料ガス)と空気(酸化ガス)を逆向きに流し、冷媒を酸素と同じ向きに流す燃料電池を開示している。この構造をとることによって、水分のセル内自己循環が促進されるとともに空気流路上流部で水分凝縮条件となり、酸化ガス流路の下流部でのフラッディングと上流部での電解質膜のドライアップが緩和される。

【発明が解決しようとする課題】
しかし、特開2000−82482Aの燃料電池にも、なおつぎの解決すべき問題点がある。
(i) 空気流路(酸化ガス流路)下流での濃度過電圧が大きくなる(「濃度過電圧が大きくなる」とは、酸素がカソードまで拡散しにくくなって拡散ロスが大きくなって出力が下がること)。
(ii)無加湿または低加湿運転時には、空気流路(酸化ガス流路)上流の電解質膜が乾きやすい。
上記問題点が発生する理由はつぎの通りである。
★ 上記(i) の問題が生じる理由
1) 酸素が発電反応で消費されるため、空気流路(酸化ガス流路)下流での酸素濃度が小さい。
2) 空気流路(酸化ガス流路)下流でのガス流速が小さい。
・ 空気と3相界面との間の境膜(境界層)が厚くなって、空気の拡散性が低下する。
・ 凝縮水を吹き払う力が弱まる。
★ 上記(ii)の問題が生じる理由
1) 空気流路(酸化ガス流路)上流でのガス流速が大きい。
凝縮水が空気流に持ち去られやすくなり、空気流路(酸化ガス流路)上流での凝縮水の蒸発速度が大きくなる。
本発明の目的は、酸化ガス流路下流での濃度過電圧を小さくでき(酸素のカソードへの拡散をよくでき)、無加湿または低加湿運転時においても酸化ガス流路上流部での電解質膜の乾きを抑制できる燃料電池を提供することにある。

【課題を解決するための手段】
上記目的を達成する本発明はつぎの通りである。
(1) 電解質膜を挟んだ燃料ガス流路と酸化ガス流路の流れの向きを逆向きとし、前記燃料ガス流路と前記酸化ガス流路の両方の流路断面積を流れ方向に変化させ、前記燃料ガス流路を燃料ガス流れ方向に上流から下流へ流路断面積を拡大させ、前記酸化ガス流路を酸化ガス流れ方向に上流から下流へ流路断面積を減少させた燃料電池。
(2) 冷媒流路を有し、冷媒流路と酸化ガス流路の流れの向きを同じ向きとした(1)記載の燃料電池。
(3) 前記燃料ガス流路と前記酸化ガス流路の流路断面積は、流路深さを一定にして流路幅を変えることにより、変えられている(1)または(2)記載の燃料電池。
(4) 前記燃料ガス流路と前記酸化ガス流路は、セグメント化され、蛇行している(1)記載の燃料電池。
(5) 前記燃料ガス流路と前記酸化ガス流路は、各々、セパレータの面に形成された複数の流路溝の群、および/または、セパレータの面に形成された複数の凸部によって隣接するセパレータの面間に形成されたスペースからなる流路を有し、該流路の、セパレータ正面視での外形形状は台形状であり、該台形状の流路はセル外形が長方形となるように偶数組み合わされている(1)または(2)または(3)記載の燃料電池。
(6) 前記燃料ガス流路と前記酸化ガス流路の流路断面積は、流路幅を一定にして流路深さを変えることにより、変えられている(1)または(2)記載の燃料電池。

上記(1)〜(6)の燃料電池では、電解質膜を挟んだ燃料ガス(水素)と酸化ガス(空気)の流れの向きを逆にし、燃料ガス流路と酸化ガス流路の両方の流路断面積を流れ方向に変化させ、酸化ガス流路下流を絞り、かつ、燃料ガス流路上流を絞ったので、酸化ガス流路下流での濃度過電圧が小さくなる。また、酸化ガス流路上流を拡くし、かつ、燃料ガス流路下流を拡くしたので、酸化ガス流路上流の乾きが抑制される。
上記(1)の燃料電池では、酸化ガス流路を下流ほど絞り、かつ、燃料ガス流路を下流ほど拡げたので、空気と水素の作用が対応して相乗的に働き、酸化ガス流路下流での濃度過電圧が小さくなり、酸化ガス流路上流での電解質膜の乾きが抑制される作用が、大きくなる。
上記(2)の燃料電池では、冷媒流路と酸化ガス流路で流れの向きを同じ向きとしたので、乾きやすい酸化ガス流路上流部の温度が下降し、凝縮環境になって電解質膜のドライアップが抑制される。また、湿潤しやすい酸化ガス流路下流部の温度が上昇し、飽和蒸気圧が高くなって凝縮しにくくなり、フラッディングが抑制される。したがって、上記(1)での作用が助長される。
上記(3)の燃料電池では、燃料ガス流路と酸化ガス流路の流路断面積が、流路深さを一定にして流路幅を変えることにより、変えられているので、カウンタフローのため、燃料ガス流路の狭幅の上流部と酸化ガス流路の狭幅の下流部がうまく対応し、燃料ガス流路の広幅の下流部と酸化ガス流路の広幅の上流部がうまく対応し、1つのセパレータの表裏に本発明の酸化ガス流路と燃料ガス流路を形成することができる。
上記(4)の燃料電池では、燃料ガス流路と酸化ガス流路は、セグメント化され、蛇行しているので、近似的に流れを対向させることが容易にできる。
上記(5)の燃料電池では、燃料ガス流路と前記酸化ガス流路は、各々、セパレータの面に形成された複数の流路溝の群、および/または、セパレータの面に形成された複数の凸部によって隣接するセパレータの面間に形成されたスペースからなる流路を有し、該流路の、セパレータ正面視での外形形状は台形状であり、該台形状の流路はセル外形が長方形となるように偶数組み合わされているので、流路は台形にかかわらずセル外形形状が長方形となって、車両などへの搭載が便利になる。
上記(6)の燃料電池では、燃料ガス流路と酸化ガス流路の流路断面積が、流路幅を一定にして流路深さを変えることにより、変えられているので、セル外形形状を長方形とすることができ、車両などへの搭載が便利になる。

【発明の実施の形態】
以下に、本発明の燃料電池を図1〜図15を参照して、説明する。図中、図1、図2は本発明の何れの実施例にも適用可能であり、図3〜図5は本発明の実施例1を示し、図6〜図8は本発明の実施例2を示し、図9〜図11は本発明の実施例3を示し、図12〜図15は本発明の実施例4を示す。本発明の全実施例にわたって共通または類似する部分には本発明の全実施例にわたって同じ符号を付してある。
まず、本発明の全実施例にわたって共通または類似する部分を図1〜図5を参照して説明する。

本発明の燃料電池は固体高分子電解質型燃料電池10である。固体高分子電解質型燃料電池10は、たとえば燃料電池自動車に搭載される。ただし、自動車以外に用いられてもよい。
固体高分子電解質型燃料電池10は、図1、図2に示すように、イオン交換膜からなる電解質膜11とこの電解質膜11の一面に配置された触媒層12および拡散層13からなる電極14(アノード、燃料極)および電解質膜11の他面に配置された触媒層15および拡散層16からなる電極17(カソード、空気極)とからなる膜−電極アッセンブリ(MEA:Membrane-Electrode Assembly 、ただし、拡散層13、16は電極およびMEAと別体に形成されていてもよい)と、セパレータ18に形成された、電極14、17に燃料ガス(水素)および酸化ガス(酸素、通常は空気)を供給するための流体流路27、28(燃料ガス流路27、酸化ガス流路28)および燃料電池冷却用の冷媒(通常は冷却水)が流れる冷媒流路26からセル29を構成し、MEAとセパレータを1層以上重ねて1以上のセルからモジュール19を構成し、モジュール19を積層してセル積層体を構成し、セル積層体のセル積層方向両端に、ターミナル20、インシュレータ21、エンドプレート22を配置してスタック23を構成し、スタック23を積層方向に締め付けセル積層体の外側でセル積層方向に延びる締結部材24(たとえば、テンションプレートはスタックの一部を構成する)とボルト25で固定したものからなる。

MEAを挟んだ一対のセパレータ18には、該MEAの一側に位置するセパレータのMEAに対向する面に燃料ガス流路27が形成されており、同じMEAの他側に位置するセパレータのMEAに対向する面に酸化ガス流路28が形成されている。各セルの燃料ガス流路27、酸化ガス流路28は、セル積層体のセル積層方向に連続して延びる燃料ガスマニホールド31、酸化ガスマニホールド32に接続している。
冷媒流路26はセル毎に、または複数のセル毎に、設けられる。たとえば、図2では、2つのセル29からモジュール19を構成し、モジュール19毎に1つの冷媒流路26が設けられている。各冷媒流路26は、セル積層体のセル積層方向に連続して延びる冷媒マニホールド30に接続している。
セパレータ18は、燃料ガスと酸化ガスを区画するか、冷却水と、燃料ガスおよび酸化ガスを区画している。セパレータ18は、また、隣り合うセルのアノードからカソードに電子が流れる電気の通路をも形成している。

セパレータ18は、カーボン板、または導電性粒子(たとえば、カーボン粒子)を混入して導電性をもたせた樹脂板、または金属板、の何れかからなる。
セパレータ18に形成された流体流路27、28、26は、セパレータ18の面(1つのセパレータ、または面接触する2つのセパレータ、の何れでもよい)に形成された複数の流路溝の群からなるか、またはセパレータ18の面に形成された多数の凸部によって隣接するセパレータの面間に形成されたスペースからなるか、上記の流路溝と凸部によるスペースとの両方からなるか、の何れによって形成される。
セパレータ18がカーボン板または樹脂板からなる場合は、流体流路27、28、26はセパレータ18成形時に成形によって形成される。セパレータ18が金属板からなる場合は、流体流路27、28、26はセパレータ18の成形時にプレス成形によって形成されるか、あるいは、エッチングなどによって形成される。

本発明では、流体流路26、27、28はつぎのように構成されている。
電解質膜11を挟んだ燃料ガス流路27と酸化ガス流路28の流れの向きを逆向き(カウンタフロー)とする。また、冷媒流路26を流れる冷媒の流れの向きと酸化ガス流路28を流れる酸化ガスの流れの向きは同じ向きとする。
また、燃料ガス流路27と酸化ガス流路28の流路断面積を流れ方向に変化させてある。燃料ガス流路27と酸化ガス流路28の両方の流路断面積を変化させることが望ましい。燃料ガス流路27の流路断面積を変化させる時は、燃料ガス流れ方向に上流から下流へ流路断面積を拡大させる。酸化ガス流路28の流路断面積を変化させる時は、酸化ガス流れ方向に上流から下流へ流路断面積を減少させる。

燃料ガス流路27と酸化ガス流路28の流路断面積は、流路深さを一定にして流路幅(流路が流路溝からなる場合は流路溝群の幅)を変えることにより、変えられてもよいし、あるいは、流路幅(流路が流路溝からなる場合は流路溝群の幅)を一定にして流路深さを変える(セパレータの厚さは同じだが、そこに形成された流路の深さを変える)ことにより、変えられてもよい。
燃料ガス流路27と酸化ガス流路28の流路断面積を変えるのに流路幅を変える場合は、流路幅を徐々に連続的に変化させてもよいし、あるいは段階的に変化(流路幅一定の部分とステップ的に増減する部分との組み合わせ)させてもよい。

つぎに、本発明の全実施例に共通または類似する部分の作用を説明する。
電解質膜11を挟んだ燃料ガス(水素)と酸化ガス(空気)の流れの向きを逆にし、燃料ガス流路27と酸化ガス流路28の流路断面積を流れ方向に変化させたので(たとえば、酸化ガス流路28を下流ほど絞り、燃料ガス流路27を下流ほど拡げたので)、つぎの作用がある。以下の説明において、(i) 、(ii)は「本発明が解決しようとする課題」で述べた問題点(i) 、(ii)に、それぞれ、対応する。

イ) 酸化ガス流路28の流路断面積を下流ほど絞った場合
(i) 酸化ガス流路28下流部のガス流速が(上流部に比べて)大となる。また、
(ii)酸化ガス流路28上流部のガス流速が(下流部に比べて)小さくなる。
その結果、
(i) 「酸化ガス流路28下流部のガス流速が大となる」ことによって、カソード境界層が薄くなり拡散がよくなる。また、凝縮水を吹き払って酸素のカソード17への拡散がよくなり電池出力が増大する。また、
(ii)「酸化ガス流路28上流部のガス流速が小さくなる」ことによって、カソード境界層が厚くなり、蒸発速度が小さくなって、酸化ガス流路28上流部で電解質膜11が乾きにくくなる。

ロ) 燃料ガス流路27の流路断面積を下流ほど拡げた場合
(i) 燃料ガス流路27上流部のガス流速が大となる。また、
(ii)燃料ガス流路27下流部のガス流速が小さくなる。
その結果、
(i) 「燃料ガス流路27上流部のガス流速が大となる」ことによって、燃料ガス流路27上流部のアノード境界層が薄くなり、アノード14での凝縮水の蒸発速度が増加し、酸化ガス流路28の下流部の水分を電解質膜11を通して水素側入口に引き出し、酸化ガス流路28下流部のフラッディングが抑制される。また、
(ii)「燃料ガス流路27下流部のガス流速が小さくなる」ことによって、アノード境界層が厚くなり、蒸発速度が小さくなり、空気上流部に対応する電解質膜11が乾きにくくなる。

上記からわかるように、水素と空気の逆向き流れ(カウンタフロー)と、流路断面積の変化による流速の変化が、酸化ガス流路28下流部での濃度過電圧増大抑制作用、および酸化ガス流路28上流部位の電解質膜乾き防止作用に、相乗的に働いている。

また、冷媒流路26と酸化ガス流路28で流れの向きを同じ向きとしたので、乾きやすい酸化ガス流路28上流部の温度が下降し、凝縮環境になって電解質膜11のドライアップが抑制される。また、湿潤しやすい酸化ガス流路28下流部の温度が上昇し、飽和蒸気圧が高くなって凝縮しにくくなり、フラッディングが抑制される。

つぎに、本発明の各実施例に特有な部分の構成、作用を説明する。
本発明の実施例1は、図3〜図5に示すように、電解質膜11を挟んだ燃料ガス流路27と酸化ガス流路28の流れの向きを逆向きとした燃料電池であって、燃料ガス流路27を燃料ガス流れ方向に上流から下流へ流路断面積を拡大させ、酸化ガス流路28を酸化ガス流れ方向に上流から下流へ流路断面積を減少させたものである。
冷媒流路26と酸化ガス流路28の流れの向きは同じ向きである。
燃料ガス流路27と酸化ガス流路28の流路断面積は、流路深さを一定にして流路幅(流路が流路溝群からなる場合は、流路溝群の幅)を変えることにより、変えられている。
この流路幅構造を有するセルは、セパレータ18の外形形状が台形となり、外形台形セルとなる。この台形は、空気流路(酸化ガス流路)の横幅を上流は広く、下流は狭くし、逆に水素流路(燃料ガス流路)の横幅を上流は狭く、下流は広くする。この場合、カウンタフローのため、酸化ガス流路の流路断面積を下流ほど絞ることと、燃料ガス流路の流路断面積を下流ほど拡げることが、形状的に対応するので、1つのセパレータの表裏に本発明の酸化ガス流路と燃料ガス流路を形成することができる。

本発明の実施例1の作用については、
(i) 空気流路(酸化ガス流路)下流のガス流速が大きくなり、酸素のカソードへの拡散性が向上し、凝縮水を吹き払う力が強まる。その結果、空気流路(酸化ガス流路)下流での濃度過電圧が小さくなり、電池出力が増大する。
(ii)空気流路上流のガス流速が小さくなる。凝縮水の蒸発速度が低減し、ドライアップを抑制できる。
水素流路(燃料ガス流路)側については、
(i) 水素上流の水素濃度/流速が増加して、カソード→アノードへの逆拡散(Back Diffusion)量が増加し、空気下流での水詰まりを緩和する。
(ii)水素下流のガス流速が小さくなって、凝縮水の蒸発速度が低減し、ドライアップを抑制できる。
カウンタフローにより、水素の流速増加部と空気の流速減少部とが電解質膜の表裏でうまく対応し、逆に水素の流速減少部と空気の流速増加部とが電解質膜の表裏でうまく対応する。その結果、空気側と水素側が相乗的に作用しあって、空気下流での濃度過電圧低減作用と、空気上流の電解質膜ドライアップ抑制作用とが、増大される。

本発明の実施例2では、図6〜図8に示すように、燃料ガス流路27と酸化ガス流路28は、流れ方向にセグメント化され、蛇行している。
本発明の実施例2の構成は、燃料ガスと空気を(近似的に)対向流にした流路構造において、空気流路(酸化ガス流路28)の形状は、流路に沿った空気流速が一定または速くなるように流路断面積が下流にいくに従って絞られる形状となっており、水素流路(燃料ガス流路27)の形状は、その流路に沿った燃料ガスの流速が一定または遅くなるように流路断面積が下流にいくに従って拡がる形状となっている。上記で、「近似的に対向流」とは、局部的には同じ向きの流れでもよいが、燃料ガスの入口と空気の出口が対応し、燃料ガスの出口と空気の入口が対応して、全体的には対向流となっていればよいという意味である。

本発明の実施例2の作用については、燃料ガスと空気を(近似的に)対向流となっているので、燃料ガス入口の高流速は、空気出口におけるカソードの水詰まりの緩和に寄与するため、電流密度分布集中を防止する効果があるとともに、燃料ガス入口の高流速がアノードへの水逆拡散を促進し、無加湿または低加湿の場合の自己加湿機能に都合よく働く。

本発明の実施例3では、図9〜図11に示すように、燃料ガス流路27と酸化ガス流路28は、各々、セパレータの面に形成された複数の流路溝の群、および/または、セパレータの面に形成された複数の凸部によって隣接するセパレータの面間に形成されたスペースからなる流路を有し、該流路の、セパレータ正面視での外形形状は台形状であり、該外形台形状の流路はセル外形が長方形となるように、偶数(図では、2個の場合を示すが、4個、6個などであってもよい)組み合わされている。この場合、台形の斜面が、これと組み合わされる台形の斜面に対応するように、組み合わされる。
本発明の実施例3の作用については、セル外形が長方形となるので、車両などへの搭載性がよい。

本発明の実施例4では、図12〜図15に示すように、燃料ガス流路27と酸化ガス流路28の流路断面積は、流路幅を一定にして流路深さを変えることにより、変えられている。ただし、セパレータ18の厚さは、流体の流れ方向に一定である。
空気の流れの向きと水素の流れの向きは、互いに逆である。水の流れの向きは空気の流れの向きと同じである。
空気流路(酸化ガス流路28)の深さは入口から出口に向かって浅くなる。
水素流路(燃料ガス流路27)の深さは入口から出口に向かって深くなる。
冷媒流路26の深さは一定である。
本発明の実施例4の作用については、流路断面積を変化させても、セパレータ厚みは一定であるので、MEAとセパレータ18を積層しても、セル積層体は鉛直姿勢を維持することができ、締結荷重を均一にかけるにの都合がよく、かつ車両などへの搭載性がよい。

【発明の効果】
請求項1〜6の燃料電池によれば、電解質膜を挟んだ燃料ガス(水素)と酸化ガス(空気)の流れの向きを逆にし、燃料ガス流路と酸化ガス流路の両方の流路断面積を流れ方向に変化させ、酸化ガス流路の流路断面積を下流ほど絞り、燃料ガス流路の流路断面積を下流ほど拡げたので、酸化ガス下流での濃度過電圧を低減できて電池出力を増大でき、無加湿または低加湿運転時の酸化ガス上流対応部の電解質膜のドライアップを抑制できる。
請求項1の燃料電池によれば、
イ) 酸化ガス流路の流路断面積を下流ほど絞ったことにより、
(i) 酸化ガス流路下流部のガス流速が大となり、それによって境界層が薄くなる。また、凝縮水を吹き払う力が大きくなる。これによって酸素のカソードへの拡散をよくすることができる。また、
(ii)酸化ガス流路上流部のガス流速が小さくなり、それによって蒸発速度が遅くなって、酸化ガス流路上流部で電解質膜が乾きにくくなる。
ロ) 燃料ガス流路の流路断面積を下流ほど拡げたことにより、
(i) 燃料ガス流路上流部のガス流速が大となり、それによってアノードでの凝縮水の蒸発速度が増加し、酸化ガス流路下流部のフラッディングを抑制できる。また、
(ii)燃料ガス流路下流部のガス流速が小さくなり、境界層が厚くなり、ドライアップが抑制できる。
