【発明の属する技術分野】
本発明は、電解質膜の乾燥、湿潤過多を防止したガス流路を有する固体高分子電解質型燃料電池に関する。

【従来の技術】
固体高分子電解質型燃料電池は、イオン交換膜からなる電解質膜とこの電解質膜の一面に配置された触媒層および拡散層からなる電極(アノード、燃料極)および電解質膜の他面に配置された触媒層および拡散層からなる電極(カソード、空気極)とからなる膜−電極アッセンブリ(MEA:Membrane-Electrode Assembly )と、アノード、カソードに燃料ガス(水素)および酸化ガス(酸素、通常は空気)を供給するための流体通路または冷却媒体を流すための流路を形成するセパレータとからセルを構成し、複数のセルの積層体からモジュールを構成し、モジュールを積層してモジュール群とし、モジュール群のセル積層方向両端に、ターミナル、インシュレータ、エンドプレートを配置してスタックを構成し、スタックをスタックの外側でセル積層体積層方向に延びる締結部材(たとえば、テンションプレート)にて締め付け、固定したものからなる。
固体高分子電解質型燃料電池では、アノード側では、水素を水素イオンと電子にする反応が行われ、水素イオンは電解質膜中をカソード側に移動し、カソード側では酸素と水素イオンおよび電子(隣りのMEAのアノードで生成した電子がセパレータを通してくる)から水を生成する反応が行われる。
アノード側:H2 →2H+ +2e-
カソード側:2H+ +2e- +(1/2)O2 →H2 O
カソードでは、エアは入口では乾燥しているが水生成反応により通路下流(出口)側では水蒸気分が増加し、エアの飽和水蒸気量を越えると水滴となる。一方、電解質膜中を水素イオンが移動するためには電解質膜が適当に湿潤していることが必要である。電解質膜が乾燥していると膜中のプロトンの移動を阻害し抵抗となるため性能(出力電圧)が低下する。供給エアを加湿することで電解質膜の入口側での乾きは防止できるが、出口で反応生成水による水分過多により通路の水詰まりが生じ、酸素不足になってカソード側での反応が起こりにくくなるという問題が生じる。この問題を軽減するために、ガス流路に対して種々の工夫がなされている。
たとえば、特開2000−12051は、図6に示すように、セパレータ6面内を複数のマニホールド7、8、9に連通した複数の独立したセグメント1、2、3のガス流路とし、それら複数のマニホールド7、8、9同士をスタック端で連通し直列のガス流路を構成した、ガス流路を有する固体高分子電解質型燃料電池を開示している。

【発明が解決しようとする課題】
しかし、従来のガス流路を有する固体高分子電解質型燃料電池では、セグメント1、2、3化されたガス流路は、上流側のセグメント1から下流側のセグメント3に順に隣接させてセパレータ面内に配置されているので、上流側セグメント1では電解質膜の水分がエアに持ち去られて電解質膜の乾燥が生じやすく、下流側セグメント3ではカソード側の水生成反応によって水分過多となって飽和水蒸気以上は水滴を生成し、通路の詰まり、エア不足を生じやすい。
これを模式化すると図5に示すようになる。図5では、図6のセグメント数が3であったものを、本発明実施例(セグメント数が、たとえば5)との比較に便利なように、セグメント数を5(したがって、セグメントNoを1、2、3、4、5としてある)にして示してある。
図5において、セグメント1では乾燥したエアにより反応生成水は持ち去られ、さらに電解質膜中からも水分が持ち去られて、上流側(入口側)で電解質膜の乾燥が生じる。電解質膜が乾燥した部分では出力電圧低下が起きる。また、セグメント2、3、4となるにつれて、反応生成水によりエア中の水蒸気分が増大していく。セグメント5では湿潤過多になり、エアの飽和水蒸気量を越える分は水滴となって、通路や電極拡散層の通気性を阻害し水詰まりを生じさせる。水詰まりが生じると、酸素の供給が不十分となり、カソード側での発電反応が円滑に行われなくなる。
本発明の目的は、電解質膜の乾燥、湿潤過多を抑制するガス流路を有する固体高分子電解質型燃料電池を提供することにある。

【課題を解決するための手段】
上記目的を達成する本発明はつぎの通りである。
(1) 電解質膜と電極とセパレータを重ねて構成した固体高分子電解質型燃料電池を積層してスタックを構成し、
セパレータ面内に複数の互いに独立したマニホールドと5以上のセグメントに分けられたガス流路を構成し、前記複数のマニホールド同士をスタック端で直列に連通したガス流路を有する固体高分子電解質型燃料電池において、セパレータ面内にある上流側のセグメントのガス流路とそのすぐ下流のセグメントのガス流路が隣接しないように上流側のセグメントのガス流路とそのすぐ下流のセグメントのガス流路はそれらより下流側の他のセグメントのガス流路によって隔てられてセパレータ面内に配置されていることを特徴とするガス流路を有する固体高分子電解質型燃料電池。
(2) 前記5以上のセグメントが上流側から下流側に順にセグメント1、2、3、4、5の5つのセグメントを含み、前記セグメント1、2、3、4、5が、セパレータ面内に、セグメント3、4、1、5、2の順で配置されている(1)記載のガス流路を有する固体高分子電解質型燃料電池。
(3) セパレータ面内で、隣接するセグメントのガス流路同士でガス流れの向きが逆に設定されている(1)または(2)記載のガス流路を有する固体高分子電解質型燃料電池。

上記(1)のガス流路を有する固体高分子電解質型燃料電池では、上流側のセグメントのガス流路とそのすぐ下流のセグメントのガス流路が隣接しないようにそれらより下流側の他のセグメントのガス流路によって隔てられているので、他のセグメントのガス流路は上流側のセグメントのガス流路とそのすぐ下流のセグメントのガス流路より水蒸気分が多いから、この他のセグメントのガス流路から電解質膜およびそれに接する電極を通して水分が上流側のセグメントのガス流路とそのすぐ下流のセグメントのガス流路に移動し、上流側のセグメントのガス流路とそのすぐ下流のセグメントのガス流路に対応する電解質膜部分の乾燥が抑制される。
上記(2)のガス流路を有する固体高分子電解質型燃料電池では、下流側のセグメント4、5のガス流路から電解質膜およびそれに接する電極を通して水分が下流側のセグメントのガス流路に隣接する上流側のセグメント1、2に移動し、下流側のセグメント4、5のガス流路と電極の湿潤過多が抑制されるとともに、上流側のセグメント1、2のガス流路に対応する電解質膜の乾燥が抑制される。
上記(3)のガス流路を有する固体高分子電解質型燃料電池では、隣接するセグメントのガス流路同士でガス流れの向きが逆に設定されているので、一つのセグメントのガス流路のうち湿潤の大の部分が、それに隣接するセグメントのガス流路のうち乾燥の大の部分が隣接し合うことになり、電解質膜の乾燥抑制、ガス流路および電極拡散層の湿潤過多抑制の効果が大きい。

【発明の実施の形態】
以下に、本発明のガス流路を有する固体高分子電解質型燃料電池を図1〜図4を参照して、説明する。
本発明の燃料電池は固体高分子電解質型燃料電池10である。本発明の燃料電池10は、たとえば燃料電池自動車に搭載される。ただし、自動車以外に用いられてもよい。

固体高分子電解質型燃料電池10は、図1、図2に示すように、イオン交換膜からなる電解質膜11とこの電解質膜11の一面に配置された触媒層12および拡散層13からなる電極14(アノード、燃料極)および電解質膜11の他面に配置された触媒層15および拡散層16からなる電極17(カソード、空気極)とからなる膜−電極アッセンブリ(MEA:Membrane-Electrode Assembly )と、電極14、17に燃料ガス(水素)および酸化ガス(酸素、通常は空気)を供給するための流体通路27および燃料電池冷却用の冷却水が流れる冷却水流路26を形成するセパレータ18とを重ねてセルを形成し、該セルを複数積層してモジュール19を構成し(たとえば、2セルから1モジュールを構成し)、モジュール19を積層してモジュール群とし、モジュール群のセル積層方向(燃料電池積層方向)両端に、ターミナル20、インシュレータ21、エンドプレート22を配置してスタック23を構成し、スタック23を積層方向に締め付けスタック23の外側で燃料電池積層体積層方向に延びる締結部材24(たとえば、テンションプレート、スルーボルトなど)とボルト25またはナットで固定したものからなる。

触媒層12、15は白金(Pt)を含むカーボン(C)からなる。拡散層13、16はCからなる。
セパレータ18は、不透過性で、通常は、カーボン(黒鉛である場合を含む)または金属または導電性樹脂の何れかからなる。以下では、セパレータ18が、カーボン(黒鉛である場合を含む)からなる場合を示すが、これに限るものではない。

セパレータ18は、燃料ガスと酸化ガス、燃料ガスと冷却水、酸化ガスと冷却水、の何れかを区画するとともに、隣り合うセルのアノードからカソードに電子が流れる電気の通路を形成している。
冷却水流路26はセル毎に、または複数のセル毎に、設けられる。たとえば、図2に示すように2セルで1モジュールを構成するものでは、モジュール毎(2セル毎)に1つの冷却水流路26が設けられる。

セパレータ18は、燃料電池を冷却する冷却水流路を形成するとともに反応ガスの流路を形成する冷却用セパレータ18Aと、反応ガスの流路を形成する反応ガス用セパレータ18Bとの2種類のセパレータがある。
冷却用セパレータ18Aは、一面に冷却水流路26が形成され他面に反応ガス(燃料ガスまたは酸化ガス)流路27が形成されていて、冷却水と反応ガス(燃料ガスまたは酸化ガス)とを隔てる。反応ガス用セパレータ18Bは、一面に燃料ガス流路27aが形成され他面に酸化ガス流路27bが形成されていて、燃料ガスと酸化ガスとを隔てる。

セパレータ18は、通常、ほぼ四角形で、外周部にガスマニホールド29、冷却水マニホールドを有し、外周部より内側部に冷却水流路26および/または反応ガス流路27が形成されている。通常、ガスマニホルード29は、燃料ガスマニホールドと酸化ガスマニホールドに分けられ、対向する2辺に酸化ガスマニホールドが形成され、それと直交する方向の対向する2辺に燃料ガスマニホールドが形成される。そして、通常、燃料ガスと酸化ガスとは、反応ガス用セパレータ18Bの表裏で、直交する方向に流れる。

図3は、一面に酸化ガス(空気)のガス流路27bが形成され外周部の対向2辺にガス(酸化ガス)マニホールド29が形成されているセパレータ18を、酸化ガス流路27b側から見た場合を示す。セパレータ18には外周部に酸化ガスマニホールドが形成された2辺と直交する2辺に燃料ガスマニホールドが形成されるが、図3では燃料ガスマニホールドの図示を省略してある。

図3に示すように、セパレータ面内のマニホールド(酸化ガスマニホールド)29は、複数の互いに独立した複数のマニホールドとされており、セパレータ面内のガス流路(酸化ガス流路、すなわちエア流路)は、複数のセグメント1、2、3、4、5に分けられたガス流路27とされている。ガス流路は溝状のガス流路から構成されていてもよいし、多数の小突起によってセパレータと電極間に形成されるスペースであってもよい。ガス流路が溝状のガス流路である場合は、各セグメント1、2、3、4、5は並行する溝状のガス流路群である。各マニホールド29と各セグメントのガス流路とは連通している。セグメントの数は、図示例では5個の場合を示すが、個数は3個以上であれば任意である。

複数の独立したマニホールド29同士はスタック端で直列に連通されている。 したがって、ガス入口から入ったガスは、各セルのセグメント1の入口側マニホールド29からセグメント1のガス流路に入り、セグメント1の出口側マニホールド29に出て該マニホールドを通ってスタック端内(エンドプレート内に形成した通路)に至り、スタック端内のセグメント1の出口側マニホールドからスタック端内のセグメント2の入口側マニホールドに流れる。
同じことをセグメント2に対して繰り返す。すなわち、スタック端内のセグメント2の入口側マニホールドに流れたガスは、各セルのセグメント2の入口側マニホールド29からセグメント2のガス流路に入り、セグメント2の出口側マニホールド29に出て該マニホールドを通ってスタック端内(エンドプレート内に形成した通路)に至り、スタック端内のセグメント2の出口側マニホールドからスタック端内のセグメント3の入口側マニホールドに流れる。
上記を順次、セグメント2、3、4、5と繰り返して、最後はスタック端内のセグメント5の出口側マニホールドから外部に出ていく。

各セパレータ面内のセグメント1、2、3、4、5は直列の流路を構成しており、このうちセグメント1、2は上流側のセグメントを構成し、セグメント4、5は下流側のセグメントを構成し、セグメント3は中央のセグメントとなる。
セグメント数をNとすると、Nが奇数の場合は、(N+1)/2より小のNoのセグメントが上流側セグメント、(N+1)/2より大のNoのセグメントが上流側セグメントであり、Nが偶数の場合は、N/2より以下のNoのセグメントが上流側セグメント、N/2より大のNoのセグメントが上流側セグメントである。

したがって、セパレータ面内で、下流側のセグメント(たとえば、セグメント5、4)のガス流路は上流側のセグメント(たとえば、セグメント1、2)のガス流路に隣接して配置されており、上流側のセグメント(たとえば、セグメント1、2)のガス流路は下流側のセグメント(セグメント5、4)のガス流路に隣接して配置されている。この場合、最上流側のセグメント1と最下流側のセグメント5を隣接させることが望ましい。

つぎに、本発明の作用を、図3、図4を参照して、説明する。
本発明のガス流路を有する固体高分子電解質型燃料電池では、上流側のセグメント1のガス流路とそのすぐ下流のセグメント2のガス流路が隣接しないようにそれらより下流側の他のセグメント5のガス流路によって隔てられているので、他のセグメント5のガス流路は上流側のセグメントのガス流路1とそのすぐ下流のセグメント2のガス流路より湿潤度が大であるから、該他のセグメント5のガス流路から電解質膜11およびそれに接する電極17を通して水分が上流側のセグメント1のガス流路とそのすぐ下流のセグメント2のガス流路に移動し、上流側のセグメント1のガス流路とそのすぐ下流のセグメント2のガス流路に対応する電解質膜部分の乾燥が抑制される。これによって、電解質膜11の乾燥による燃料電池の出力電圧低下が防止される。

この場合、図4に示すように、湿潤防止効果は最下流側のセグメント5で最も大きく、乾燥防止効果は最上流側のセグメント1で最も大きい。

また、本発明のガス流路を有する固体高分子電解質型燃料電池では、セパレータ面内で、下流側のセグメント5のガス流路は2つの上流側のセグメント1、2のガス流路に挟まれて配置されており、上流側のセグメント1のガス流路は2つの下流側のセグメント4、5のガス流路に挟まれて配置されているので、下流側のセグメント5のガス流路から電解質膜11およびそれに接する電極17を通して水分が下流側のセグメント5を挟む上流側のセグメント1、2に移動し、下流側のセグメント5のガス流路および電極の湿潤過多および過剰な水滴生成が抑制され、上流側のセグメント1を挟む下流側のセグメント5、4から電解質膜11およびそれに接する電極17を通して上流側のセグメント1のガス流路へ水分が移動し、上流側のセグメント1のガス流路に対応する電解質膜11の乾燥が抑制される。

また、本発明のガス流路を有する固体高分子電解質型燃料電池では、隣接するセグメントのガス流路同士でガス流れの向きが逆に設定した場合は、一つのセグメントのガス流路のうち湿潤度の大の部分が、それに隣接するセグメントのガス流路のうち乾燥の大の部分が隣接し合うことになり、電解質膜11の乾燥抑制、通路および電極の湿潤過多抑制の効果が大きい。

図4に示すように、本発明のガス流路を有する固体高分子電解質型燃料電池では、水蒸気分の高いセグメントから乾燥度の高いセグメントに水分(水蒸気分)が移動するので、膜中水分量がセグメント間で均一化の方向に向かい、従来の図5に示した膜中水分量の分布に比べて均一化する。

【発明の効果】
請求項1のガス流路を有する固体高分子電解質型燃料電池によれば、上流側のセグメントのガス流路とそのすぐ下流のセグメントのガス流路が隣接しないようにそれらより下流側の他のセグメントのガス流路によって隔てられているので、他のセグメントのガス流路から電解質膜およびそれに接する電極を通して水分が上流側のセグメントのガス流路とそのすぐ下流のセグメントのガス流路に移動し、上流側のセグメントのガス流路とそのすぐ下流のセグメントのガス流路に対応する電解質膜部分の乾燥を抑制できる。
