本発明は各種電子機器に用いられる可変抵抗器の製造方法に関するものである。

従来のこの種の可変抵抗器としては、特開2000−124011公報に開示されたものが知られている。

図10、図11において、1はセラミック等の絶縁材料からなる絶縁基板で、略中央に中空孔2を有するとともに、上面に馬蹄形状の抵抗体3を設けている。また、絶縁基板1における抵抗体3の両端には銀からなる電極4を設けている。5は金属製のドライバープレートで、絶縁基板1の上面に回転可能に支持されるとともに、下面に摺動子6を設けており、この摺動子6を絶縁基板1における抵抗体3の上面に摺動させている。また、ドライバープレート5は上面にドライバー溝7を設けるとともに、略中央に貫通孔8を設けている。9は金属製の中端子で、この中端子9は一端部に円筒部10を設けており、この円筒部10を絶縁基板1における中空孔2およびドライバープレート5における貫通孔8に挿通し、ドライバープレート5を回転可能に枢着している。また、中端子9の他端部には端子部11を設けており、この端子部11を絶縁基板1の下面から一側面にわたって配設している。12は一対の金属製の外端子で、この外端子12は前記絶縁基板1における中端子9の端子部11を設けた側の側面と対向する側の側面、上面および下面にわたって設けられるとともに、絶縁基板1の上面で、電極4と電気的に接続されている。13は融点が220℃〜330℃の範囲にある高温はんだで、この高温はんだ13は前記絶縁基板1における電極4の上面で外端子12を覆うように設けることにより、外端子12を絶縁基板1における電極4に電気的に接続している。

【発明が解決しようとする課題】
しかしながら、上記従来の可変抵抗器においては、高温はんだ13を外端子12を覆うように設け、そしてこの高温はんだ13により、外端子12を絶縁基板1における電極4に電気的に接続するようにしていたため、高温はんだ13の分だけ、部品点数が多くなるという課題を有していた。

本発明は上記従来の課題を解決するもので、部品点数が少なく生産性の向上する可変抵抗器およびその製造方法を提供することを目的とするものである。

【課題を解決するための手段】
上記目的を達成するために、本発明は以下の構成を有するものである。

本発明の請求項1に記載の発明は、特に、外端子に絶縁基板に向かって外力を負荷すると同時に外端子を300℃以上に加熱することにより、絶縁基板における電極と外端子との間に銀と錫の組成体積比を銀が12%以上含有されるようにした銀と錫の合金層を形成する工程を備えたもので、この製造方法によれば、従来のような高温はんだを必要とせず、かつ銀と錫の合金層は鉛を含有していないため、部品点数が少なく生産性の向上する可変抵抗器の製造方法を容易に提供することができるという作用効果を有するものである。

本発明の請求項2に記載の発明は、特に、外端子に絶縁基板に向かって外力を負荷すると同時に300℃以上に加熱することにより、絶縁基板における電極と外端子との間に銀と錫の組成体積比を銀が12%以上含有されるようにした第2の合金層を形成するとともに、外端子における一端部と他端部とを互いに連接させる連接部に銅と錫の第1の合金層を形成する工程を備えたもので、この製造方法によれば、絶縁基板における電極と外端子との間に銀と錫の第2の合金層を形成するとともに、外端子における一端部と他端部とを互いに連接させる連接部に銅と錫の第1の合金層を形成しているため、組立工数の削減が図れる可変抵抗器の製造方法を提供することができるという作用効果を有するものである。

【発明の実施の形態】
(実施の形態1)
以下、実施の形態1を用いて、本発明の特に請求項1に記載の発明について説明する。

図1、図2において、21は直方体形状のセラミック等からなる絶縁基板で、略中央に中空孔22を設けるとともに、上面に馬蹄形状の抵抗体23を設け、かつこの抵抗体23の両端は一対の銀からなる電極24,25を設けている。26は金属製のドライバープレートで、絶縁基板21の上面に回転可能に支持されるとともに、下面に摺動子27を設けており、かつこの摺動子27は絶縁基板21の抵抗体23上を摺動するようにしている。また、ドライバープレート26は上面にドライバー溝28を設けるとともに、略中央に貫通孔29を設けている。30は金属製の中端子で、この中端子30は一端に円筒部31を設けており、この円筒部31を絶縁基板21の中空孔22とドライバープレート26の貫通孔29に挿通し、ドライバープレート26を絶縁基板21の上面に回転可能に枢着している。また、中端子30の他端部には端子部32を設けており、この端子部32を絶縁基板21の下面から一側面にわたって配設している。37は金属により構成された一対の外端子で、この一対の外端子37は、図3に示すように、絶縁基板21の上面で、銀と錫の合金層38により一対の電極24,25と電気的に接続されるとともに、絶縁基板21における中端子30の端子部32と対向する側の側面から下面にわたって設けられ、かつ表面に錫を含有しためっき層39を設けている。この場合、絶縁基板21における一対の電極24,25と一対の外端子37との間に設けた銀と錫の合金層38は、銀と錫の組成体積比を銀が12%以上含有されるようにしているため、図4の銀と錫の合金の状態図に示すように、一対の電極24,25と一対の外端子37との間の合金層38は、融点300℃以上となり、その結果、一般的なリフロー温度260℃に対して、溶解することがなくなるため、絶縁基板21における一対の電極24,25と一対の外端子37との接合の信頼性を確保できるという作用効果を有するものである。

また、絶縁基板21における一対の電極24,25と一対の外端子37との間に銀と錫の合金層38を設け、この合金層38は銀と錫の組成体積比を銀が12%以上含有されるようにしているため、従来のような高温はんだを使用する必要はなく、これにより、部品点数が削減されるとともに、銀と錫の合金層38は鉛を含有していないため、地球環境を汚染することはなくなり、その結果、部品点数が少なくて、しかも地球環境に悪い影響を及ぼすことのない可変抵抗器を提供することができるという作用効果を有するものである。

以上のように構成された本発明の実施の形態1における可変抵抗器について、次に、その製造方法を説明する。

まず、予め中空孔22を形成した絶縁基板21の上面に銀ペースト(図示せず)を印刷した後、約850℃で約30分焼成し、絶縁基板21の上面に一対の電極24,25を形成する。

上記したように本発明の実施の形態1においては、一対の外端子37に絶縁基板21に向かって外力を負荷すると同時に一対の外端子37を300℃以上に加熱することにより、絶縁基板21における一対の電極24,25と一対の外端子37との間に銀と錫の組成体積比を銀が12%以上含有されるようにした銀と錫の合金層38を形成しているため、従来のような高温はんだは必要とせず、その結果、部品点数が少なくてすみ、また銀と錫の合金層は鉛を含有していないため、地球環境に悪い影響を及ぼすことのない可変抵抗器の製造方法を容易に提供することができるという作用効果を有するものである。

以上のようにして構成、かつ製造された本発明の実施の形態1における可変抵抗器について、次に、その動作を説明する。

図5〜図7において、本発明の実施の形態2における可変抵抗器は、絶縁基板21における一対の電極24,25の近傍に位置して絶縁基板21の上面から下面にわたって一対の円筒形状の固着孔41を設けるとともに、この一対の固着孔41に一対の外端子37における挿入部42を挿入し、かつ外端子37における一端部43と他端部44を図7に示すように、互いに連接させ、さらに、この連接部に、図9の銅と錫の合金の状態図に示すような銅と錫の組成体積比を銅が4%以上含有されるようにした銅と錫の第1の合金層45を設け、さらに一対の外端子37と絶縁基板21における一対の電極24,25との間に銀と錫の組成体積比を銀が12%以上含有されるようにした銀と錫の第2の合金層46を設けたものである。

【発明の効果】
以上のように本発明の可変抵抗器は、絶縁基板における電極と外端子との間に銀と錫の合金層を設け、この合金層の銀と錫の組成体積比を銀が12%以上含有されるようにしたもので、この構成によれば、従来のような高温はんだを使用しないため、部品点数が削減されるとともに、銀と錫の合金層は鉛を含有していないため、地球環境を汚染することはなくなり、部品点数が少なくて、しかも地球環境に悪い影響を及ぼすことのない可変抵抗器を提供することができるという効果を奏するものである。
