本発明は、チップ型可変抵抗器に関し、特に、半固定型のチップ型可変抵抗器に関する。

【従来の技術】
従来のチップ型可変抵抗器について図面を用いて説明する。
図15は、従来のチップ型可変抵抗器を示す斜視図、図16は、従来のチップ型可変抵抗器をプリント配線基板に取り付けた状態を示す断面図である。

図15、図16に示すように、絶縁基板30は、セラミック材から成り、焼成加工され、略矩形に形成され、上面30aと、下面30bと、側面30cとを有する。また、略中央部に設けられた太径の孔30dと、ひとつの側面30cに設けられた円弧状の切り欠き部30eとを有している。

また、絶縁基板30の上面30aには、孔30dを囲むように円弧状に抵抗体(図示せず)が印刷にて形成されている。また、その縦×横×厚さ寸法は、約4mm×約3.5mm×約0.8mmの大型の大きさ(体積が約11.2mm2)である。

第1電極31は、絶縁基板30の上面30aに設けられた抵抗体(図示せず)の両端部に設けられ、抵抗体と電気的な接続がされている。
第2電極32は、例えば、銀ペーストなどから成り、絶縁基板30の上面30aと、側面30cと、下面30bとに接続されて塗布され、断面がコ字状であって、上面30aにおいて第1電極31と電気的な接続がされている。

第3電極33は、例えば、銀ペーストなどから成り、絶縁基板30の下面30bの孔30dを囲むように塗布されている。
中心軸34は、円柱状の中心軸部34aと、中心軸部34aの一方の端部(上方向)に設けられた操作部34bとを有している。この中心軸34は、絶縁基板30の孔30dに挿通された状態で、回動可能に絶縁基板30の下面30bにカシメ付けられており、このカシメ部分にて、第3電極33に接続されている。

摺動子35は、弾性を有する金属板から成り、略矩形の保持部35aと、保持部から円弧状に設けられた接点部35bとを有する。この摺動子34は、中心軸34に適宜手段にて固着されると共に、接点部35bが抵抗体(図示せず)に弾接するように配置されている。このことから、摺動子34は、絶縁基板30に対して回動自在に保持されている。

次に、従来のチップ型可変抵抗器をプリント配線基板に取り付けた状態について説明する。
図16に示すように、プリント配線基板20は、例えば、ガラス入り合成樹脂材料などから成り平板状で、プリント配線基板20の少なくとも一方の面には、所望の導電パターン21が形成されている。このプリント配線基板20の導電パターン21上に上述の従来のチップ型可変抵抗器を載置する。このとき、所定の導電パターン21上にクリーム半田(図示せず)を塗布しておき、このクリーム半田に接続するようにチップ型可変抵抗器の第2電極32と第3電極33とを載置する。

【発明が解決しようとする課題】
従来のチップ型可変抵抗器は、半田付けにより電気的にプリント配線基板に接続していたが、この半田付けにおいては、チップ型可変抵抗器の銀ペーストから成る第2電極と第3電極とが半田食われによって、拡散されるためにプリント配線基板との電気的、及び機械的な接続は必ずしも充分なものとはならないという問題があった。

また、従来のチップ型可変抵抗器の絶縁基板の上・下・側面に高価な銀ペーストを用いて第2電極と第3電極とを異なる工程で形成する必要があることから、チップ型可変抵抗器のコストが高価になるという問題があった。

本発明は、以上の問題を解決するためのもので、その目的は、小型で、電気的及び機械的に安定な接続が出来、安価なチップ型可変抵抗器を提供することにある。

【課題を解決するための手段】
本発明のチップ型可変抵抗器は、絶縁基板と、該絶縁基板の上面に設けられた抵抗体と、該抵抗体の両端部に接続して前記絶縁基板の上面に設けられた一対の電極と、該電極にそれぞれ接続された金属板から成る端子とを備え、該端子は、前記絶縁基板の下面に当接する底板と、前記絶縁基板の角部に位置した直交する隣り合う2つの側面にそれぞれ沿って、前記底板から折り曲げられて前記上面方向に延びる第1脚部、及び第2脚部とを有し、該第1脚部、及び該第2脚部の先端部が、前記上面側に折り曲げられ、前記第1脚部、及び前記第2脚部の少なくとも一方の前記先端部が、前記第1脚部、又は前記第2脚部の根元部よりも幅狭に形成されて、前記絶縁基板の角部から、所定の距離をおいて、前記第1脚部、及び前記第2脚部を設けると共に、前記角部の近傍に延在させた前記電極に半田付けエリアを設け、該半田付けエリアにて前記第1脚部、及び前記第2脚部の前記先端部が前記電極に半田付けされていることである。

【発明の実施の形態】
以下、本発明の実施の形態のチップ型可変抵抗器を図面を用いて説明する。

図1〜図10に示すように、絶縁基板1は、セラミック材から成り、略矩形に焼成加工され、その縦×横×厚さ寸法は、約3.5mm×約3mm×約0.8mmの小型の大きさ(体積が約8.4mm2)で、上面1aと、下面1bと、四方を囲む側面1c1〜1c4と、上面1aから下面1bに貫通する中心部に設けられた円形の孔1dとを有している。また、上面1aの中央部には、孔1dを囲むように略円形の凹部1eが設けられ、下面1bの略中央部には、矩形の浅い溝状の溝部1fが設けられ、この溝部1fの一方の端部は側面1c1方向が外部に開放している。

また、一方の対向する側面1c1と側面1c3(図2の上下方向)には、幅広の略矩形の切り欠き部1hと、幅狭の略矩形の切り欠き部1iとがそれぞれ設けられ、他方の対向する側面1c2と側面1c4(図2の左右方向)には、後述する電極3を挟んで、前記切り欠き部1iと対向して一対の矩形の切り欠き部1jが設けられている。

また、下面1bには、前記切り欠き部1i側(図2参照)のそれぞれの角部に一対の矩形の凹部1gが設けられ、この凹部1gは、下面1bから凹んで形成されるとともに、直交して、隣り合う2つの側面1c2と側面1c3、あるいは側面1c3と側面1c4に繋がって形成され、それらの方向は、外部に開放した状態で形成されている。また、この凹部1gと溝部1fとの深さ寸法t2は、例えば、約0.2mmである。
この凹部1gは、該凹部1gの直交して、隣り合う側面1c2、1c3方向(及び側面1c3、1c4方向)が開放されたもので説明したが、これに限定されず、3つの側面方向を開放、或いは、対向する2つの側面方向を開放させた形状としても良い。

抵抗体2は、例えば、サーメットペーストなどから成り、絶縁基板1の上面1aの凹部1eの周囲に略円弧状に印刷等によって形成されている。
電極3は、例えば、銀ペーストなどから成り、略矩形で、絶縁基板1の上面1aに設けられ、抵抗体2の両端部にそれぞれ接続し、一対が印刷等によって形成されている。また、この電極3は、直交し、隣り合う絶縁基板1のそれぞれの側面1c1、1c3、及び側面1c2、1c4によって形成される角部の近傍に配置されている。

端子4は、鋼や、銅などの金属板から成り、打ち抜き・折り曲げ加工され、一対の第1端子5と、第2端子6とから構成されている。また、この端子4の厚さ寸法(板厚)t3は、例えば、約0.15mmである。

そして、第1端子5は、略矩形(四角形)の底板5aと、底板5aの直交し、隣り合う2つの側縁からそれぞれ上方に折り曲げられた第1脚部5b、及び第2脚部5cと、第1脚部5b、及び第2脚部5cの間に底板5aから外方に突出する突出部5dとを有する。また、一方の第1脚部5bは、幅広の根元部5eと、根元部5eから上方に延設され、底板5aに略平行であるように折り曲げられるようになった根元部5eより幅狭の先端部5fとを備え、他方の第2脚部5cの幅寸法は、根元部から先端部5gまで同一の幅寸法に形成され、前記先端部5fとほぼ同じ幅で形成されると共に、この先端部5gは、底板5aに略平行であるように折り曲げられている。

そして、第1端子5は、絶縁基板1に取り付けられ、詳しくは、第1端子5の底板5aは、絶縁基板1の下面1bの凹部1gに当接して収納され、第1端子5の第1脚部5b、及び第2脚部5cは、絶縁基板1の凹部1gが設けられている角部の直交して、隣り合う2つの側面1c2、1c3、及び側面1c3、1c4に沿って配置され、更に、第1脚部5b、及び第2脚部5cの先端部5f、5gが、絶縁基板1の上面1a側に折り曲げられている。この状態のとき、第1脚部5b、及び第2脚部5cの先端部5f、5gは、絶縁基板1の上面1aに設けられている電極3の抵抗体3側の外縁に沿って折り曲げられ、よって、絶縁基板1の角部との間に所定の間隔を隔てて位置する事となるので、電極3には、先端部5f、5gによって被われていない比較的大きなエリアが形成されている。
また、第1端子5は、第1脚部5b、及び第2脚部5cが直交する側面1c3、1c4、及び側面1c2、1c3に当接した状態に配置され、このことから後述するように組み立て時に絶縁基板1の位置決めが容易に出来る。

また、この状態のとき、絶縁基板1の凹部1gに当接した第1端子5の底板5aは、凹部1gの深さ寸法t2が、例えば、約0.2mmであり、底板5aの厚さ寸法(板厚)t3が、例えば、約0.15mmであることから、絶縁基板1の下面1bと底板5aの下面との間には、約0.05mmの隙間t1(t1=t2−t3)が形成されている。即ち、絶縁基板1の凹部1gに第1端子5の底板5aが収納された状態に配置されている。
また、発明者は、この隙間t1について種々の実験を行った結果、隙間t1は、0<t1≦0.1mmの範囲であれば良いことを確認している。

また、第2端子6は、略長方形の底板6aと、底板6aの一方の端部に上方に切り起こされた切り起こし部6bと、底板6aの他方の端部側に上方に絞り加工にて設けられた円筒状の中空軸部6cとを有する。

また、第2端子6は、絶縁基板1に取り付けられ、詳しくは、第2端子6の底板6aは、絶縁基板1の下面1bの溝部1fに収納されて当接し、中空軸部6cは、絶縁基板1の孔1dに挿通され、切り起こし部6bは、絶縁基板1の側面1c1に設けられた切り欠き部1hの内壁に沿って上面1a方向に延びた状態で配置されている。

この状態のとき、前記第1端子5と同様に、絶縁基板1の下面1bと第2端子6の下面との間には、約0.05mmの隙間が形成されている。

摺動子7は、ステンレス、銅、その合金などの金属板から成り、打ち抜き・折り曲げて一体加工され、略円盤状に絞り加工にて形成された保持部7aと、保持部7aの上方に配置された操作部7bと、保持部7aから延設された略U字状の摺動部7cとを有している。また、保持部7aの中心部には、円形の孔7d(図4参照)が形成され、操作部7bの中心部には、十字状の孔7eが形成されている。

この摺動子7の保持部7aは、絶縁基板1の上面1aの凹部1e内に配置されると共に、第2端子6の中空軸部6cが、絶縁基板1の孔1dに挿通された状態で、中空軸部6cの先端部が、孔1dに挿通されて、保持部7aの孔7dにカシメ付けられ、この状態で、摺動子7は、絶縁基板1に対して回動可能に保持されている。このとき、摺動子7は、第2端子6に接触している。

また、このとき、摺動子7の摺動部7cは、絶縁基板1の上面1aに設けられた抵抗体2に弾接され、摺動子7の回動に対応して、摺動部7cが抵抗体2上を摺動するようになっている。

半田9は、一般的な融点(例えば、約180度)の半田に比較して、高い融点を有する高温半田であって、その融点は、220度〜330度の温度範囲である。この半田9は、絶縁基板1の上面1aに設けられた電極3と、第1端子5の第1脚部5bの先端部5f、及び第2脚部5cの先端部5gとを接続している。このとき電極3の先端部5f、及び先端部5gが被わない比較的大きなエリアが、半田付けエリアとなって、この半田付けエリアにて先端部5f、及び先端部5gが電極3と半田付けされている。この半田9の融点の温度範囲が、220度〜330度であるのは、融点があまりに低温であると実装時に再溶隔し不都合を生じる場合があり、また、高温であると半田付けの際に多くの熱を必要とし、その熱が、その周囲の構成部材に悪影響を及ぼす危険があるため、これらが生じないように定めたためである。

次に、本発明の実施の形態のチップ型可変抵抗器の製造方法について説明する。 図13は、本発明のチップ型可変抵抗器の製造方法を説明する工程図である。
図13に示すように、先ず、最初の(A)の工程にて、端子フープ10に、絞り加工された円筒状の中空軸部6cが形成されると共に、送り孔11が形成される。

そして更に、端子フープ10に、所定の間隔毎に枠部12が形成されると共に、一対の第1端子5と第2端子6とが形成され、このとき同時に第2端子6の切り起こし部6bが切り起こされて形成されると共に、一対の第1端子5の第1脚部5b、及び第2脚部5cが、底板5aの2つの側縁からそれぞれ上方に折り曲げられる。

ここで、絞り・曲げ・切断工程にて形成された端子フープについて詳細に説明する。
図11は、本発明の実施の形態のチップ型可変抵抗器の端子の製造工程における端子フープを示す要部平面図、図12は、図11の12−12線における断面図である。

図11、図12に示すように、端子フープ10は、鋼や、銅などの帯状の金属板から成り、絞り・打ち抜き・曲げ・切断工程によって形成されている。また、端子フープ10は、複数個連続して形成された略矩形の枠部12と、枠部12の板幅方向に対向し、所定の間隔で設けられた送り孔11とを有する。

また、枠部12には、送り孔11の近傍から枠部12の内方に突出し、枠部12に繋がる一対の突出部5dと、それぞれの突出部5dに繋がる略四角形の底板5a(第1端子5)と、隣り合う2つの送り孔11の間から枠部12の内方に突出し、枠部12に繋がる第2端子6とが設けられている。また、前記底板5aには、前述の如く突出部5dを挟んで、上方に折り曲げられた第1脚部5b、及び第2脚部5cが形成されている。

次に、図13に示すように、(B)の載置・カシメ工程にて、別の工程(図示せず)にて製造され、抵抗体2及び電極3が上面に設けられた絶縁基板1からなる半製品を、端子フープ10の枠部12に繋がって形成されている第1端子5の底板5aと第2端子6との上に載置する。このとき、半製品の絶縁基板1の側面1c3、1c2(及び側面1c3、1c4)を第1端子5の第1脚部5b、及び第2脚部5cに当接させて、端子フープ10に対する絶縁基板1の位置決めするような工程となっている。
このとき絶縁基板1の孔1dに第2端子6の中空軸部6cが挿通されて配置される。

この載置工程の後に、絶縁基板1の上面1a側に第1脚部5b、及び第2脚部5cのそれぞれの先端部5f、5gを折り曲げて、第1端子5と第2端子6とを半製品にカシメ付ける曲げ工程が成される。この曲げ工程にて、第1脚部5b、及び第2脚部5cのそれぞれの先端部5f、5gは、電極3の抵抗体2との境界近傍の外縁に沿って折り曲げられ、電極3には、比較的大きな半田付けエリアが設けられる。

次に、(C)の半田付け工程にて、第1端子5の第1脚部5b、及び第2脚部5cの先端部5f、5gが、電極3に設けられた半田付けエリアにて高温半田にて半田付けされ、第1端子5と電極3とが接続される。

次に、摺動子組み込み・切断工程にて、第1端子5が半田付けされた半製品に摺動子7が組み込まれ、組み込まれた摺動子7は、第2端子6の中空軸部6cにカシメ付けられ、半製品と摺動子7と第2端子6とは一体化され、(D)の単品切断工程にて、第2端子6の切り起こし部6bの近傍と、第1端子5の突出部5dとを切断して枠体11から単品としてのチップ型可変抵抗器を分離する。

次に、本発明の実施の形態のチップ型可変抵抗器がプリント配線基板に取付けられるチップ型可変抵抗器の取付方法について説明する。
図14は、本発明の実施の形態のチップ型可変抵抗器がプリント配線基板に取付けられた状態を示す断面図である。

図14示すように、プリント配線基板20は、例えば、ガラス入り合成樹脂材料などから成り平板状で、プリント配線基板20の少なくとも一方の面には、所望の導電パターン(図示せず)が形成されている。このプリント配線基板20の導電パターン(図示せず)上に上述の本発明のチップ型可変抵抗器を載置する。このとき所定の導電パターン上にクリーム半田13を塗布しておき、このクリーム半田13に接続するようにチップ型可変抵抗器の第1端子5と第2端子6とを載置する。

このクリーム半田13の融点は、例えば、約180度のものが用いられ、この約180度の融点は、第1端子5が電極3に半田付けされている高温半田(融点が、220度〜330度)よりも融点が、低い温度の半田が用いられている。
この状態で、チップ型可変抵抗器が載置されたプリント配線基板20をリフロー炉(図示せず:リフロー炉内の温度は、約220度)内に配置して、チップ型可変抵抗器とプリント配線基板20の導電パターン21とを半田接続するが、リフロー炉の温度は、半田の融点に対し、約40〜50度程度高い温度に設定されていないと半田が溶融しないことが一般に知られている。このチップ型可変抵抗器の第1端子5と電極3とは、高温半田で、半田接続されており、クリーム半田13の融点より、約40〜50度程度高い温度でリフロー炉内の温度が設定されているから、このリフロー炉内の温度では、クリーム半田13が溶融すると共に、高温半田は溶融せずに安定した半田接続がされている。

また、このとき、チップ型可変抵抗器の絶縁基板1の下面と第1端子5の底面5aの下面との間、及び絶縁基板1の下面と第2端子6の下面との間に、それぞれ隙間が形成されており、更に、絶縁基板1の凹部1gと、溝部1fとの各側面方向が開放されていることから、プリント配線基板20へのチップ型可変抵抗器の第1、第2端子5、6の半田付けに際して、クリーム半田内のフラックス及び溶剤が前記隙間を通って側面方向の開放部分から確実に飛散される。

【発明の効果】
以上のように本発明のチップ型可変抵抗器は、金属板から成る端子は、絶縁基板の下面に当接する底板と、絶縁基板の角部に位置した直交する隣り合う2つの側面にそれぞれ沿って、底板から折り曲げられて上面方向に延びる第1脚部、及び第2脚部とを有し、該第1脚部、及び該第2脚部の先端部が、上面側に折り曲げられ、先端部が電極に半田付けされていることから、絶縁基板の下面と側面とに金属板から成る端子(電極)が形成されることから、プリント配線基板への半田付け時に、端子(電極)が半田食われによって損なわれることが無く、よって、プリント配線基板への電気的、及び機械的な接続が安定する。

また、本発明のチップ型可変抵抗器は、第1脚部、及び第2脚部の少なくとも一方の先端部が、第1脚部、又は第2脚部の根元部よりも幅狭に形成されていることから、幅広の根元部によって、側面電極(端子)の面積を広くでき、幅狭の先端部によって、電極との半田付けのエリアが確保できる。

また、本発明のチップ型可変抵抗器は、絶縁基板の角部から、所定の距離をおいて、第1脚部、及び第2脚部を設けると共に、角部の近傍に電極を延在させ、電極に半田付けエリアを設け、該半田付けエリアにて第1脚部、及び第2脚部の先端部が半田付けされていることから、端子と電極との半田付けが容易に、確実に出来る。

また、本発明のチップ型可変抵抗器は、端子の底板には、絶縁基板の外方に突出する突出部が設けられていることから、この突出部を、端子を形成するための端子フープの繋ぎ部分とすることが出来るので、チップ型可変抵抗器の組み立てが自動組み立て機によって連続して行うことが出来るので安価なチップ型可変抵抗器を提供できる。

また、本発明のチップ型可変抵抗器は、端子の突出部が、隣り合って設けられた第1脚部と第2脚部との間に設けられていることから第1脚部と第2脚部とを直交する配置に形成出来、よって絶縁基板への端子の位置決め、取り付けが容易に出来るという効果を奏する。
