【発明の属する技術分野】
本発明は、プラスチックフィルムを基板として用いた液晶表示装置の作製工程において、ガラス、プラスチック板等を含む非可撓性支持体の表面に粘着剤層を設け、該粘着剤層を介して該フィルム基板を仮固定するために用いる液晶表示装置用のフィルム基板アセンブリに関する。

【従来の技術】
近年、携帯電話等の電子機器において可視情報を表示する手段として液晶表示装置が使用されている。この液晶表示装置は、一般に、一対の透明基板の間に形成されるセルギャップ内に液晶を封入することによって形成されている。

従来では、液晶の基板としてガラス板が用いられていたが、最近では軽量化を目的として、プラスチックフィルムが使用され始めている。

しかし、プラスチックフィルムはガラス板のように平面を保つことができないため、切断時、搬送時、加工時あるいは取付時などにおいては、平面を有するガラス板等の支持体の上に固定する必要がある。固定手段としては、吸引または粘着テープによる方法が採用されているが、吸引の場合は、切断作業中等にずれが生じたり、フィルムの一部を吸引することにより変形するおそれがある。

粘着テープを用いてフィルムを支持体に固定する方法は、ずれは生じにくくなるが、工程終了後、粘着テープをフィルムから剥離することが困難で、また剥離時にフィルムが変形あるいは損傷することがある。

【発明が解決しようとする課題】
本発明は上記の欠点を解消するためになされたものであり、その目的とするところは、プラスチックフィルムの切断時、搬送時、加工時あるいは取付時などでは、フィルムを支持体上に強固に粘着させることにより、フィルムを平面に保ちつつフィルムがずれないように固定でき、その後のフィルムを支持体から剥離する場合には、フィルムに損傷を与えたり変形することなく、きわめて容易にフィルムを剥離できる液晶表示装置用のフィルム基板アセンブリを提供することにある。

【課題を解決するための手段】
本発明の液晶表示装置用のフィルム基板アセンブリは、液晶表示装置用のフィルム基板と、該基板を仮固定するための支持体と、該基板と該支持体との間に介在され、該フィルム基板に剥離可能に接着され、かつ該支持体に接着される粘着剤層と、を有する液晶表示装置用のフィルム基板アセンブリであって、
該粘着剤層を構成する粘着剤組成物が、炭素数14〜22の直鎖状アルキル基を側鎖とする(メタ)アクリル酸エステルを30〜60重量%と、アクリル酸メチルを60〜30重量%と、アクリル酸4〜6重量%を構成成分とする側鎖結晶性のポリマーを含有し、該粘着剤層がポリマーの融解温度以上の温度で粘着性を有し、冷却することによって剥離強度が低下し、該フィルム基板を粘着剤層から剥離する時の剥離強度が、支持体と粘着剤層との接着強度より小さい性質を有し、該フィルム基板と粘着剤層との接着温度より15℃〜20℃冷却することによって、該粘着剤層の該フィルム基板に対する剥離強度が該接着強度に対し90%以上低下し、そのことにより上記目的が達成される。

該粘着剤層を構成する粘着剤組成物が、炭素数14〜22の直鎖状アルキル基を側鎖とする(メタ)アクリル酸エステルを30〜60重量%と、アクリル酸メチルを60〜30重量%と、アクリル酸4〜6重量%を構成成分とする側鎖結晶性のポリマーを含有し、該粘着剤層がポリマーの融解温度以上の温度で粘着性を有し、冷却することによって剥離強度が低下する性質を有し、該フィルム基板と粘着剤層との接着温度より15℃〜20℃冷却することによって、該粘着剤層の該フィルム基板に対する剥離強度が該接着強度に対し90%以上低下し、そのことにより上記目的が達成される。

本発明のアセンブリは、液晶表示装置のフィルム基板の切断時、搬送時、加工時あるいは取付時などにおいて、フィルム基板を平ガラス板等の支持体上に強固に仮固定できる。粘着剤層の厚みを薄く形成することにより、フィルム基板をガラス等の支持体表面に沿わせることができ、処理中フィルム基板の変形等を防止できる。フィルム基板から粘着剤層を剥離する際には冷却するだけで粘着剤層のフィルム基板に対する粘着力が大きく低下し、容易に剥離することができる。

【発明の実施の形態】
(液晶表示装置用のフィルム基板アセンブリ)
本発明の液晶表示装置用のフィルム基板アセンブリ10は、図1及び図2に示すように、液晶表示装置用のフィルム基板1と、該基板1を仮固定するための支持体3と、粘着剤層4と、を有し、あるいは図3に示すように、該フィルム基板1と、該基板1を支持体3に仮固定するための粘着剤層4とを有している。

フィルム基板1は、例えば、ポリエーテルサルフォン(PES)、ポリカーボネート(PC)、ポリエチレンテレフタレート(PET)等の透明な可撓性素材からなるプラスチックフィルムにより形成され、必要に応じてその表裏に、エチレンビニルアルコールその他の材料によって形成されたガスバリア層と、エポキシ樹脂等によって形成された表面層とが積層される。フィルム基板1は、後述するように、プラスチックフィルムのロールから所定寸法に切断して使用される。

支持体3は、ガラスや硬質プラスチック、あるいは金属等の変形が少ない、あるいは変形が実質的にない硬質材料で形成することができ、その大きさはフィルム基板1と同寸法かフィルム基板1の周囲がはみ出ないようやや大きく形成されている。支持体3の表面は平坦面に形成され、この支持体3表面に粘着剤層4を介して貼着したフィルム基板1が支持体3表面に沿って積層されるようになっている。

(粘着剤組成物)
上記粘着剤層4を構成する粘着剤組成物は、炭素数12以上の直鎖状アルキル基を側鎖とするアクリル酸エステル及び/又はメタクリル酸エステル(以下、単に(メタ)アクリル酸エステルという)を構成成分とするポリマーを含む。

炭素数12以上の直鎖状アルキル基を側鎖とする(メタ)アクリル酸エステルとしては、例えば、(メタ)アクリル酸テトラデシル、(メタ)アクリル酸ペンタデシル、(メタ)アクリル酸ヘキサデシル、(メタ)アクリル酸ヘプタデシル、(メタ)アクリル酸オクタデシル、(メタ)アクリル酸ノナデシル、(メタ)アクリル酸エイコシル等があげられる。これらの長鎖アルキル基は直鎖のものであり、そのためこれらの(メタ)アクリル酸エステルを構成成分とするポリマーは側鎖で結晶化し得る。

好ましくは炭素数14〜22の直鎖状アルキル基を側鎖とする(メタ)アクリル酸エステルであり、これらモノマーの一種または二種以上が使用される。

本発明で使用されるポリマーは、上記炭素数14以上の直鎖状アルキル基を側鎖とするアクリル酸エステル及び/又はメタクリル酸エステル以外のモノマーを構成成分とすることもできる。例えば、炭素数が1〜8のアルキル基を側鎖とするアクリル酸エステル及び/又はメタクリル酸エステルを構成成分とし得る。このようなモノマーとしては、例えば、(メタ)アクリル酸メチル、(メタ)アクリル酸エチル、(メタ)アクリル酸ブチル、(メタ)アクリル酸ヘキシル、(メタ)アクリル酸ヘブチル、(メタ)アクリル酸オクチル、(メタ)アクリル酸2−エチルヘキシル等があげられる。これらのアルキル基は直鎖であっても分岐しているものであってもよい。これらのモノマーの一種または二種以上が使用され得る。

ポリマーの構成成分としての、炭素数14〜22の直鎖状アルキル基を側鎖とする(メタ)アクリル酸エステルの含有割合が少なすぎる場合、具体的には30重量%未満の場合には、得られたポリマーの側鎖結晶性が低下するため、温度変化による粘着力の変化が小さくなり、冷却による粘着性の低下が小さい。逆に、炭素数14〜18の直鎖状アルキル基を側鎖とする(メタ)アクリル酸エステルの含有割合が60重量%を越えると、得られたポリマーは脆くなる傾向にある。また、ポリマーの構成成分としての炭素数が1〜8のアルキル基を側鎖とする(メタ)アクリル酸エステルの含有割合が、例えば、60重量%より多い場合には、上記とは逆に冷却によって粘着性の低下が小さくなる。

本発明では、例えば、以下のようなモノマーの組み合わせからなるポリマーが好ましい。

(1)アクリル酸ヘキサデシル40〜50重量%、アクリル酸メチル40〜55重量%、アクリル酸4〜6重量%

本発明に使用される粘着剤組成物には、公知の可塑剤、粘着性付与剤、充填剤、着色剤等を適宜配合することができる。

上記ポリマーは、ラジカル重合、溶液重合、乳化重合、懸濁重合、塊状重合等のアクリル系粘着剤が合成される通常の重合方法によって得ることができる。

上記組成物をシート状に成形して粘着剤層4が形成され、粘着剤層4は単体として用いることができ、または適切な基材に担持させて両面テープとしても用いることができる。粘着剤層4の表裏面には通常離型シートが剥離可能に取り付けられる。

本発明の液晶表示装置用のフィルム基板アセンブリ10は、上記粘着剤層4が融解温度以上の温度でフィルム基板1及び支持体3に対して良好な接着性を有し、その接着温度より15℃〜20℃(好ましくは10〜15℃)冷却することによって剥離強度が大きく低下するもので、特にフィルム基板1を粘着剤層4から剥離する時の剥離強度が、支持体3と粘着剤層4との接着強度より大きい性質を有するものである。

好ましくは、粘着剤層4のフィルム基板1及び支持体3に対する接着強度が、融解温度で600g/25mmであり、該粘着剤層4のフィルム基板1に対する剥離強度が、該接着強度に対し90%以上低下するものが好ましい。

フィルム基板1を支持体3から剥離するには、フィルム基板1と粘着剤層4と支持体3のアセンブリ10をやや処理温度に比べて冷却するだけでよく、例えば、室温に放置したり、冷風を吹き付けたり、あるいは冷却室に保管してもよい。

通常、粘着剤層4の接着温度は20〜100℃であり、冷却温度は、0〜30℃であり、好ましくは10〜25℃である。アセンブリ10を冷却することにより、粘着剤層4のフィルム基板1に対する接着力が大きく低下し、また粘着剤層4のフィルム基板1に対する接着力が支持体3に対する接着力に比べて小さいので、フィルム基板1のみが粘着剤層4から確実に剥離することができる。
(液晶表示装置)
次に、上記アセンブリ10を液晶表示装置の製造工程で使用する方法の一例を説明する。

液晶表示装置は、一般に、図4に示すように、スペーサ12を挟んでシール材14によって互いに対向接合された第1の透明基板11及び第2の透明基板1と、これら両基板間に形成されたセルギャップ内に封入された液晶20とを有する。

第1基板11は、液晶表示装置の表面側に位置するもので、ガラスや硬質プラスチック等の加撓性の実質的にないか、もしくは加撓性の小さい硬質素材で形成されている。第1基板11の内側面には、ITO(酸化スズインジウム)によって透明電極22が形成されている。透明電極22の内面側には配向膜が設けられている。また、第1基板11の外側面には通常偏光板が積層されている。

第2基板(フィルム基板1)は、液晶表示装置の表示裏面側に位置するもので、上記したように、例えば、ポリエーテルサルフォン(PES)、ポリカーボネート(PC)、ポリエチレンテレフタレート(PET)等の透明な可撓性素材からなるプラスチックフィルムにより形成され、必要に応じてその表裏にガスバリア層や表面層とが積層される。該フィルム基板1の内側面には、第1基板11と同じくITOによって透明電極24が形成され、透明電極24には配向膜46が形成される。また、フィルム基板1の外側面には通常偏光板が装着されている。この偏光板のさらに外側にはバックライトユニット(図示せず)が配置されている。

このように、表側の第1基板11を硬質素材で形成し、裏側のフィルム基板1を可撓性を有し、かつ軽量なフィルムで形成することにより、両基板11,1を共にガラス等の硬質素材で形成する場合に比して、軽量であり、また電子機器に取り込む際に取り扱いが容易となる。

図4に示すように、第1基板11の内面側には接続端子部26が形成され、この接続端子部26に第1基板11の透明電極22及びフィルム基板1の透明電極24がそれぞれ接続されている。透明電極24は第1基板11とフィルム基板1との間に設けられた異方性の導電性接着剤28によってフィルム基板1側から第1基板11側へと導通されている。

本発明のアセンブリ10は、以下に示す液晶表示装置の電極成形工程、印刷工程、組立工程、液晶注入工程、及び偏光板張り付け工程等において使用することができる。

電極形成工程においては、予め表面にスパッタリングによって透明な導電層(ITO層)が形成されたフィルム基板用のロールを所定寸法に切断してフィルム基板1を得る。ロールには通常導電層を覆う保護フィルムが貼着されている。

次に、該フィルム基板1をその導電層を表側にして、図1に示したように、支持体3上に上記粘着剤層4を介して貼着する。ここで、フィルム基板1を粘着剤層4から剥離する際の接着力が、支持体3に対する粘着剤層4の剥離力(または接着力)に比べて小さくなるように、支持体3表面にコロナ処理を施してもよい。第1基板11の内面には上記フィルム基板1と同様に、スパッタリングによって透明な導電層を形成する。

次に、上記支持体3上に粘着剤層4によって粘着したフィルム基板1と、第1基板11とを搬送し、フィルム基板1及び第1基板11上に通常のフォトリソグラフィー処理を行って各基板11,1内面に透明電極22,24を形成する。つまり、レジスト液の塗布、パターン露光、現像、エッチング処理を行って各基板内面に透明電極を形成する。

次に、印刷工程では、フィルム基板1及び第1基板11上に配向膜44,46を印刷し、焼成後、配向膜にラビング処理を行う。

ここまでの工程において、フィルム基板1を粘着剤層4により支持体3上に貼着固定した状態でマガジンに収容して第1基板11と同様に搬送する。

このように、支持体3上にフィルム基板1を粘着剤層4で固定した状態で各工程での処理を行うことにより、支持体3を基準にしてフィルム基板1の正確な位置決めを行うことができ、フィルム基板1の処理の自動化も可能となる。また、粘着剤層4はその厚みが比較的薄いため、第1基板11表面の平滑状態をフィルム基板1に反映させることができ、フィルム基板1上での正確な処理が行える。また、粘着剤層4は150〜200℃程度の雰囲気温度での粘着力を有しており、フィルム基板1が熱で変形することを抑制できる。

組み立て工程では、第1基板11の周囲にシール材を印刷し、基板の所定箇所に異方性の導電性接着剤28を印刷する。また、セル厚を一定に保つためのスペーサー12を第1基板11上に分散させて配置しその後焼成する。

一方、フィルム基板1を支持体3から剥離させる。ここで、フィルム基板1を支持体3から剥離するには、フィルム基板1と粘着剤層4と支持体3のアセンブリ10(あるいはフィルム基板1と粘着剤層4とのアセンブリ10)をやや処理温度に比べて冷却するだけで容易に剥離でき、例えば、該アセンブリ10を室温に放置したり、冷却室に保管したり、あるいはアセンブリ10に冷風を吹き付けてもよい。

通常、アセンブリ10の(特に粘着剤層4の)冷却温度は、0〜15℃であり、好ましくは5〜10℃である。アセンブリ10を冷却することにより、粘着剤層4の接着力が大きく低下し、また粘着剤層4のフィルム基板1に対する接着強度が支持体3に対する接着強度に比べて小さいので、フィルム基板1のみが粘着剤層4から確実に剥離される。また、剥離後にフィルム基板1の剥離面には粘着剤層4の残渣が付着することもなく洗浄工程が不要である。

その後、フィルム基板1を次の工程に進める。支持体3及び粘着剤層4は、繰り返し使用してもよく、あるいは粘着剤層4を支持体3上から除去し(この場合も冷却するのがよい)、支持体3のみを再使用してもよい。

また、公知の方法に従って、フィルム基板1の剥離前または剥離後に、フィルム基板1の接続端子部26対向部をシャーリングや型抜き等で切断除去して、接続端子部を露出できるようにする。

次に、第1基板11とフィルム基板1とを互いに圧着し乾燥させてシール材14を硬化させる。これにより、シート状に連続した複数の液晶封入前すなわち、空のセルが完成する。

次に、フィルム基板1及び第1基板11を切断し、張り合わされ第1基板11及びフィルム基板1が一列に並んだ短冊状となる。この場合、フィルム基板1の切断は、カッター等を使用して各短冊状のフィルム基板1が第1基板11の外形よりも小さくなるようにし、以降の工程でフィルム基板1の外形を基準に位置合わせを行えるようにすることが好ましい。この切断によって、液晶の注入口が開口し、短冊の一辺に注入口が並んだ状態となり、液晶を注入する。

その後、セル毎に切断し偏光板貼着工程に進む。第1基板11及びフィルム基板1に偏光板を張り付ける。このようにして、平板型の液晶表示装置が完成する。

なお、本発明では、第1基板11に代えてフィルム基板1等の加撓性基板を用いてもよい。また、バックライトに代えて反射板を用いる形式とすることもできる。波長による位相ずれから生じる着色が問題となる場合には、偏光板に加えて位相差板を用いることもできる。本発明は、コンピュター、電子手帳、ページャあるいは携帯電話等の電子機器において使用される液晶表示装置に用いることができる。

【実施例】
以下、本発明を実施例により詳細に説明する。
(実施例1)
アクリル酸ヘキサデシル45重量部、アクリル酸メチル50重量部、アクリル酸5重量部、およびラジカル重合触媒としてアゾビスイソブチロニトリル(AIBN)0.3重量部をヘプタン70重量部と酢酸エチル160重量部の混合溶媒230重量部の中に混合し、60℃で20時間反応させその後85℃で攪拌してモノマーを重合させた。このポリマーのTmは、約20℃であった。

得られたポリマー100重量部に対して、架橋剤としてケミタイトPZ−33(日本触媒製)を0.5重量部添加し、粘着剤組成物を得た。

得られた粘着剤組成物を、ノンサポートタイプ(厚さ20μmの粘着剤の両面に剥離シートを設ける)形態として粘着剤層を作製した。

片面の剥離シートを剥がし、粘着剤層をガラス板上に貼り付けた。このとき、加圧ローラーを使用して気泡が入らないようにした。その後、他方の面の剥離シートを剥がし、粘着剤層にPESフィルムを貼り付けた。

これらをオーブンにて150℃で30分間加熱し、この加熱中の剥がれ、および加熱後のフィルムの面荒れ状態を観察した。その後、5℃で3分以上冷却して、PESフィルムをガラス板から剥離し、このときの剥離のしやすさを評価した。

その結果、加熱中の剥がれは見られなかった。加熱後のフィルムの面あれもなかった。さらに冷却後の剥離は、容易に剥離できた。
(比較例1)
実施例1で作成した粘着剤層の代わりに、両面テープ(3M製PSA−2J)を用いたこと以外は、実施例1と同様の評価を行った。

その結果、加熱中の剥がれは見られなかった。しかし、加熱後のフィルムの面あれが見られた。さらに冷却後の剥離も困難であった。

【発明の効果】
本発明によれば、ポリマーの融解温度以上で液晶表示装置のフィルム基板及び支持体に対して十分な粘着強度があり、フィルム基板から剥離する時には冷却することによって粘着性が低下することにより、以下の効果を有する。
(1)液晶表示装置のフィルム基板の切断時、搬送時、加工時あるいは取付時などにおいて、フィルムを平ガラス板等の支持体上に強固に仮固定できるので、フィルムを平面に保ちつつフィルムがずれないように固定でき、加撓性のフィルム基板を使用したとしてもフィルム基板上に精密な処理が行える。
(2)フィルム基板から支持体を剥離する際には冷却するだけで容易に剥離できるので、剥離によってフィルムを損傷したり、またフィルムに粘着剤が残ることがなく、また剥離するための大がかりな装置も不要である。
