Description
上述した製造方法に基づき、コージェライト化原料を用いて、図1(a)及び図1(b)に示す形状であって、直径254mm、長さ260mm、隔壁厚さ0.25mm、セル密度46/cm2のコージェライト製ハニカム構造体を表1に示す条件となるように作製し、それぞれ得られたハニカム構造体(フィルタ)の評価を行った。その結果を表1に示す。封止材には、コージェライト化原料に造孔材として中空樹脂粒子を添加したものを使用した。封止部の厚さは10mmとした。封止材を充填後、ハニカム構造体を所定の時間放置し、あるいは振動を与え、あるいは放置と振動を組合せ、乾燥後焼成した。本実施例では焼成済みのハニカム体に封止材の充填を行ったが、焼成前のハニカム体に封止材の充填を行っても良い。
(1)気孔率、細孔面積、細孔分布、細孔の重心
断面の走査型電子顕微鏡(SEM)写真を撮り、市販の画像解析ソフト(メディアサイバネティクス社製 イメージプロプラス(商品名))を用いることにより求めた。SEM写真の倍率は鮮明な画像が得られるような倍率であれば良く、任意の倍率を選択すれば良い。本明細書の実施例においては、30倍の倍率の画像を用いた。
耐熱衝撃性は、電気炉スポーリング試験によって評価し、自動車規格「自動車排気ガス浄化触媒用セラミックモノリス担体の試験方法」M505−87(社団法人自動車技術会制定)に記載の方法で実施した。耐熱衝撃温度は、電気炉を25℃ステップで上げて行き、ハニカム構造体にクラック等の破壊が生じない最高温度とした。試料として、端部に封止材により端部を封止した実施例、参考例及び比較例のハニカム構造体の他、封止材による封止を施していない以外はそれら実施例、参考例及び比較例と同様のハニカム体を用意し、電気炉スポーリング試験において、封止部の有無、即ち、実施例、参考例及び比較例のハニカム構造体と、端部に封止を施していないハニカム体との間で、耐熱衝撃温度に有意な差がない場合を良好(○)、端部に封止を施していないハニカム体に対し、実施例、参考例及び比較例のハニカム構造体の耐熱衝撃温度の低下が25℃以下の場合はやや良好(△)、25℃超の場合を不良(×)として耐熱衝撃性を判定した。なお、試験個数は各水準につき3個とした。
封止部の接着強度は、図2に示す構造の装置を使用して調べた。この装置は、ハニカム構造体1の端面8から封止部11に荷重を加える荷重伝達部材14と、この荷重伝達部材14をハニカム構造体1の端面8に対して平行に移動可能とする移動機構18とを備えるものであり、移動機構18にて、荷重伝達部材14の先端部15を接着強度を調べようとする封止部11の位置に合わせ、封止部11に対し垂直方向(軸方向)の荷重を加えることができるように構成されている。接着強度の評価としては、本装置にて封止部に加える荷重を徐々に増加していった時、接着強度が隔壁強度より弱く、封止部が隔壁から外れたものを接着不良(×)、外れるのと隔壁破壊がほぼ同時に発生したものは接着やや良好(△)、封止部が隔壁から外れずに隔壁が破壊したものを接着良好(○)とした。
表1に示すように、実施例1〜5、参考例1〜7のハニカム構造体(フィルタ)は、目封止部の中心軸を含む任意断面における細孔において、細孔の断面積が0.15mm2以上である細孔の面積が全細孔面積の30%以上を有するものであり、耐熱衝撃性において、良好(○)またはやや良好(△)の判定結果であった。
表1に示すように、比較例1〜3のハニカム構造体(フィルタ)は、目封止部の中心軸を含む任意断面における細孔において、細孔の断面積が0.15mm2以上である細孔の面積が全細孔面積の30%以下であり、耐熱衝撃性において、全数が不良(×)の判定であった。
Claims (6)
- 二つの端面間を連通する複数のセルを形成するように配置された多孔質の隔壁と、前記セルを少なくとも何れかの端面において目封止するように配置された目封止部とを備えるハニカム構造体において、
目封止部が貫通孔を有さず、且つ目封止部の気孔率が50〜90%であり、目封止部の中心軸を含む任意断面における細孔の断面積が0.15mm2以上である細孔の面積が、全細孔面積の40〜85%を有するとともに、目封止部の中心軸を含む任意断面における細孔の断面積が0.15mm 2 以上である細孔のうち、半数以上の細孔の重心が目封止部の中心軸近傍にあるハニカム構造体(なお、目封止部の中心軸近傍とは、セルの軸方向に対し垂直方向に切断した封止部断面において封止部に内接する円の中心を中心とし、その内接円の1/4の直径を持つ円の内側の部分をいう)。 - 前記目封止部の厚さが、3〜30mmである請求項1に記載のハニカム構造体。
- 前記ハニカム構造体の目封止部の気孔率が、隔壁の気孔率より大きい請求項1又は2に記載のハニカム構造体。
- 前記ハニカム構造体の隔壁の気孔率が、45〜85%である請求項1〜3のいずれか1項に記載のハニカム構造体。
- 前記ハニカム構造体が、コージェライト、炭化珪素、窒化珪素、アルミナ、ムライト、アルミニウムチタネート及びリチウムアルミニウムシリケートからなる群より選ばれた少なくとも1種以上を主結晶相とする請求項1〜4のいずれか1項に記載のハニカム構造体。
- 前記隔壁が、ろ過能を有し、内燃機関の排ガス中に含まれる粒子状物質を捕集除去するフィルタとして用いられる請求項1〜5のいずれか1項に記載のハニカム構造体。
