個数検査装置1は、ラインセンサカメラ16でパック袋2をスキャニングした画像を受信し、その画像の合成処理を行い、合成画像21(図14参照)に基づいて、パック袋2内に内装された鶉卵3の個数を計数し、計数された個数が所定個数(ここでは10個)であるか否かを判定する画像計数装置22と、前記した合成画像21を表示するディスプレイ23と、を設けている。

個数検査装置1は、前コンベア8aの上部には、スポンジローラー24が備えている。このスポンジローラー24は、駆動モータ13eによりチェーン13fを介して駆動され、撮像用コンベア8aの搬送速度と同じ速度になるような回転速度に設定されて、パック袋2内の鶉卵3の重なりによって、一定以上の高さを持ったパック袋2を押さえこみ、鶉卵3の重なりを解消するものである。図8に示す通り、駆動モータ13eは、電気制御盤14により制御されている。また、前コンベア8aの横部には、パック袋2が通過したことを検出するセンサであるロータリーエンコーダ25が設けられている。ロータリエンコーダ25からの信号に同期して撮像装置5が640×550画素の画像を撮像する。尚、排出用コンベア10の両端部のうち、一端部は、図2及び図6に示す通り、他端部を揺動軸として上方向に可動し、この可動により形成される開口部26aに、搬送装置4のラインから搬送されるパック袋2を、排出口26bに排出するようにしている。尚、この上方向への移動は、シリンダ13gにより行われる。

前記した画像計数装置22は、図8の通り、ラインセンサカメラ16からの画像信号の処理を司るマイクロコンピュータを備え、CPU27、RAM28、ROM29、カウンタ30、タイマ31、ハードディスク等から構成された記憶装置32、入出力インタフェース33をバス34により相互に接続したものである。入出力インタフェース33には、電気制御盤14、ラインセンサカメラ16、ディスプレイ23、ロータリーエンコーダ25等が接続され、各種の入力信号や出力信号が入出力されるようになっている。

次に撮像装置5及び画像計数装置22が行う動作について説明する。供給機6、撮像用コンベアの前コンベア8aを通過したパック袋2は、次に空隙Tに差し掛かる。空隙Tに差し掛かったパック袋2は、上部から投光装置15でハロゲン光により照射される。そして、投光装置15により投光されたパック袋2は、空隙Tの下部からラインセンサカメラ16によりスキャニングされる。パック袋2が空隙Tに差し掛かる前に、ロータリーエンコーダ25上をパック袋2が通過すると、ロータリーエンコーダ25が、当該通過を検出して、ラインセンサカメラ16に検出信号を送信し、ライセンサカメラ16は、この検出信号を基にパック袋2が空隙Tに差し掛かったタイミングでスキャニングすることが出来る。ラインセンサカメラ16は、パック袋2の表面を線視野で捉え、一定ピッチ毎に平均したスキャニングを行い、画像信号として出力するものであり、本実施形態においては、空隙Tにパック袋2が差し掛かると、パック袋2を0.2mm毎にスキャニングする構成にすると好適である。このようにラインセンサカメラ16は、パック袋2を0.2mm毎にスキャニングするので、空隙Tの幅は0.2mm以上とするのが好ましい。仮に、空隙Tの幅が0.1mmであったとすると、パック袋2と一緒にベルトの端部もスキャニングされることになってしまい、これにより、画像計数装置22がパック袋2内の鶉卵3を計数する際に邪魔になるからである。前記したラインセンサカメラ16でスキャニングすることにより、水平方向において、画素値が多く高分解能な画像取り込みができる。尚、ラインセンサカメラ16は、前記したように、一定ピッチ毎に平均したスキャニングを行うものなので、ラインセンサカメラ16上ではパック袋2を安定した姿勢で一定速度で進ませる必要がある。ここでは、ラインセンサカメラ16が、0.2mm毎にスキャニングする構成としたが、この数値は限定されるものではない。

次に、画像計数装置22のCPU27により行われる画像処理について図9のフローチャートにて説明する。画像処理は、空隙Tを1袋のパック袋2が通過する毎に1回行われる処理である。画像処理が開始されると、先ず、ラインセンサカメラ16のシャッターを切る距離が0.2mm毎に設定されていて、1つのパック袋2についてスキャニングした複数の画像をラインセンサカメラ16から受信する(S100)。次に、S100によりラインセンサカメラ16から受信した複数の画像を基に、1つのパック袋2に対応する1つの画像である合成画像21を作成する(S110)。図14は、合成画像21の1例を示す図である。図14に示す通り、1つの合成画像21には、1袋のパック袋2内の情報が含まれるようにする。この合成画像21の画素値は、1000画素の画像である。尚、合成画像21の前記画素値は限定されるものではない。次に、画像計数装置22は、S110により作成した合成画像21を基に、画像の明度の濃淡を検出し、濃淡により、鶉卵3に対応する画素値の参照処理を行う(S120)。S120による参照処理を行う為には、予め、画像計数装置22に、鶉卵3に対応する画素値を記憶しておく必要がある。S120の参照処理を行った後、1袋のパック袋2内に何個の鶉卵3が包装されているかを識別する個数識別処理を行う(S130)。S130の処理を終えると、リターンに抜ける。画像計数装置22による画像処理によれば、毎秒約2袋のパック袋2内の鶉卵3の個数を識別することが出来る。

パック袋2がスタンドパック構造で、内部で鶉卵3が重なり易い状態で、ラインセンサカメラ16にスキャニングされると、S130によりパック袋2内の複数の鶉卵3が1個の鶉卵として認識されてしまう可能性があるので、前記したスポンジローラー24により、鶉卵3の重なりを防止しているのである。また、ラインセンサカメラ16を空隙Tの下部に設けている理由は、ハロゲン光による光を下部から上部に向けて投光して、ラインセンサカメラ16により上部でスキャニングする構成であると、パック袋2内の液体の上部に浮力で浮き上がった気泡が支障となり、S130により、正確に鶉卵3の個数を認識し難くなるという問題が生じる可能性があるからである。

パック袋2の外表面には、図1に示すような活字を含む装飾が印刷されているが、投光装置15により投光された光がその装飾を透過するので、S120により鶉卵3の画素値を参照する際に、装飾が支障になることはない。色の濃い装飾が為されている場合には、ある一定以上の光量でないと、投光装置15により投光された光が装飾を透過せずに、装飾自体が影として認識されてしまい、パック袋2内の鶉卵3の画素値を認識することができないといった事態が生じる場合がある。その場合には、投光装置15が発する光量を適宜調整可能にすると好適である。本実施形態においては、投光装置15としてのハロゲン光を発する発光体を3個有しており、光量を調整する為には、この発光体の点灯数により調整することが出来る。

図9で説明した画像処理が行われると、画像計数装置22のCPU27による図10に示す排出処理のフローチャートを行う。排出処理が開始されると、前述のS130により識別した1袋のパック袋2内に内装されている鶉卵3の個数が10個であるか否か判定する(S200)。ここで肯定判定が為されると、リターンに抜ける。S200にて否定判定が為されると、排出用コンベア10の移動処理が行なわれる(S210)。排出用コンベア10移動処理とは、駆動モータ13bにより、図6の点線で示す通り、排出用コンベア10を一時的に1端部を軸として上方向に揺動し、規格数である10個ではない個数、例えば、数個多いもの或いは少ないものである鶉卵3が包装されたパック袋2を排出口26bに収容し、排出用コンベア10を元の位置に復帰させる処理である。排出口26bに収容され誤った個数が収容されたパック袋2内の鶉卵3は、再度、包装装置により包装される工程に戻され、鶉卵3が廃棄されるわけではなく、製品の無駄になることはない。尚、S200により肯定判定が為されたパック袋2、即ち、正確な個数の鶉卵3が含まれたパック袋2については、撮像用コンベア8a,8bを通過した後、そのまま、排出用コンベア10を揺動させずに通常の位置にある図6の実線で示す排出用コンベア10上を通過し、市場に提供されることになる。

画像計数装置22での検査パラメータについて図11を参照して説明する。ディスプレイ23上で「2値化レベル%」,「袋底オフセットmm」を指定することができる。値を変更すると「ランク更新」ボタンが赤色に変わる。「ランク更新」ボタンを押すと変更された値が測定に反映される。検査パラメータは電気制御盤14で変更することもできる。「ランクロード」,「ランクセーブ」は検査パラメータをパラメータファイルとしてファイリングすることができる。「測定テスト」ボタンはスタッフモードで選択することができる。「測定テスト」ボタンはディスプレイ23に表示されているパック袋2の測定テストを行うことができる。このボタンにより検査パラメータの効果を確認することができる。「2値化レベル%」は鶉卵3の輪郭を検出するレベルを指定する。0.1から99.9%の値を指定することができる。値を小さくすると鶉卵3の輪郭を分離する効果が上がるが、濃淡が薄い鶉卵3の画像は検出することができなくなる。値を大きくすると、濃淡が薄い鶉卵3を検出する効果が上がるが、隣同士の鶉卵3の画像がくっついて1個として数えてしまうことがあるので、適宜の値で調整できるようになっている。「袋底オフセットmm」はパック袋2の底部の幅を指定する。パック袋2の画像ではディスプレイ23右側の暗く表示される部分の幅を示す。パック袋2の底部は表面印刷が濃く黒っぽく撮像されるために鶉卵3の誤検出の原因になる。底部の幅を指定して誤検出を防いでいる。パック袋2の全体が透明に撮像される場合は、0mmに指定する。

画像設定メニューの表示画面について図12を参照して説明する。
「測定」パネルは自動運転におけるパック袋2の測定の画像処理パラメータを詳細に設定するものである。
「測定テスト」ボタンはディスプレイ23に表示されているパック袋2のテストを行うことができる。このボタンにより測定パラメータや検査パラメータの効果を確認することができる。
「外形検出2値化レベル%」はパック袋2の外形を認識するための閾値を指定する。パック袋2の外形を認識してパック袋2の回転補正と鶉卵3の個数の測定範囲を限定する。
「画像保存」ボタンを押して所定色表示のON状態にすると、測定したパック袋2の画像をすべてファイルに保存する。
「NG保存」ボタンを押して所定色表示のON状態にすると、パック袋2の測定結果で本ボタン下の個数で指定した値と異なる測定個数の時にのみファイルに保存する。
「結果固定」ボタンを押して緑色表示のON状態にすると、パック袋2の測定結果にかかわらず本ボタン右で指定した個数を結果として表示出力する。電気制御盤14のコンベア制御の調整に使用することができる。
「画像」パネルはカメラ画像の制御を行うものである。
「ライブ」ボタンを押すと、「ポーズ」ボタンに切り替わり、「ポーズ」ボタンを押すと、「ライブ」ボタンに切り替わり、この「ライブ」,「ポーズ」ボタンは、カメラ入力画像の表示を静止画/動画に切り替えることができる。
「ロード」,「セーブ」は画像ファイルの画像をロード、表示画像のファイルセーブを行うことができる。
「露光時間」はラインセンサカメラ16の画像取込時間を調整することができる。ボタンの右側の[msec]時間で露光時間を変更して「露光時間」ボタンを押すと変更が更新される。露光時間を短くすると取込画像は暗くなり、長くすると明るくなる。長くし過ぎると画像取込時間が間に合わなくなって正常な画像を取り込めなくなる。
「表示」パネルは画像の評価を行うものである。
「画面印刷」,「画面セーブ」は表示画像のグラフィック表示も含めて印刷や画像ファイリングすることができる。印刷を行うにはパソコンのプリンタ設定を正しく行う必要がある。
「2Dプロフ」は表示画像に水平,垂直の罫線を表示して罫線上の輝度データを波形表示することができる。マウスで画像をクリックすると罫線を移動することができる。
「寸法」ボタンを選択すると「距離測定メニュー」が表示されて、画像の寸法測定を行うことができる。
「エンハンス」パネルはカメラ画像表示のコントラストを調整するものである。運転中は必ずOFFとする。
「エンハンス」ボタンを選択すると「ゲイン」,「オフセット」の調整が有効になってコントラストを手動調整することができる。
「オート」ボタンを選択すると「範囲」で指定した矩形内の輝度を調べてコントラストが最大になるように「ゲイン」,「オフセット」を自動設定する。
「範囲」ボタンを選択すると「領域設定メニュー」が表示されて「オート」による自動エンハンスの対象範囲矩形を指定することができる。

図13は、ディスプレイ23の表示例である。パック袋2の輪郭及び計数される鶉卵3の画像は黒色で表示され、計数される範囲は測定範囲枠41で囲まれる通り表示されている。鶉卵3を認識する為の画素値、及び大きさは、メニュー35の各種メニューボタン36により設定可能となっている。また、測定範囲枠41の範囲もメニューボタン36により調整可能である。これにより、どのような形状のパック袋2内も計数することが可能となるのである。パック袋2のうち、鶉卵3の画素値と近い画素値として検出される可能性のある部位を、ディスプレイ23上で計数しない範囲として設定することにより、鶉卵3の画像でない箇所を誤検出してしまうことを防ぎ、より正確に鶉卵3の個数を判断することが出来る。パック袋2内の上端部(図では左側領域)は、鶉卵3と近い画素値で検出される可能性があるので、計数する範囲として設定していない。また、パック袋2の底は、鶉卵3が入ることはないので、この間はオフセットOFFということで計測しない領域である。

上記メニューボタン36により、合成画像21の鶉卵3の画像の輪郭を検出するレベルの「閾値」を指定することが出来る。この閾値の値を小さくし過ぎると、多少、鶉卵3同士が重なっていても、鶉卵3の輪郭を検出することができ、それにより、一つ一つの卵を分離して認識できる効果が上がるが、画素値が小さい鶉卵3は検出することができなくなる。一方、閾値を大きくし過ぎると、画素値が小さい卵は検出することができるが、多少重なった鶉卵3を分離して認識する能力が下がり、複数の鶉卵3を1個として数えてしまうことがある。この閾値は、ディスプレイ23に表示される合成画像21を確認しながら、適切な値に適宜調整する必要がある。

ラインセンサカメラ16からの取込画像は合成画像21としてディスプレイ23の右下のカメラ取込画像38に表示される(図14参照)。コンベア進行方向は左から右になる。パック袋2の裏側から撮像しているために、ディスプレイ23上側は進行方向に向かって右側、ディスプレイ23下側は左側になる。パック袋2の底面はディスプレイ23の右側、頭部はディスプレイ23の左側になる。メニュー39には、画像計数装置22により計数されたパック袋2内の鶉卵3の個数が表示される。ディスプレイ23の中央40には回転補正してセンタリングされたパック袋2の画像が表示される。測定結果は「個数判定結果」として画面右下のメニュー39に表示される。測定された鶉卵3の画像の個々に、測定された画像について点線円(黒に白抜きの点線円)で表示される。鶉卵3の測定範囲は測定範囲枠41で矩形表示される。

ディスプレイ23に表示された合成画像21は、保存や印刷も可能である。これにより、後で計数に関する問題が生じたときに、保存、印刷した画像を参照することで、問題点を探るのが容易に可能となる。更に、マウスで操作可能なポインタを操作することにより、合成画像21からパック袋2或いはパック袋2内の鶉卵3の画像の寸法や実寸を測ること出来るようにすると好適である。

以上説明した本実施形態によれば、画像計数装置22により、合成画像21を基に、鶉卵3に対応する画素値を参照し、参照結果を基にパック袋2内の鶉卵3の個数を正確に識別することが出来る。また、X線を使用せずに、個数を計数するので、パック袋2内に透光性の液体(水)が充填された鶉卵3についても、自動計数をすることが可能である。これにより、パック袋2内の鶉卵3を目視で確認する必要がなくなり、個数の数え間違いを解消し人件費の削減にもなる。

(2)本実施形態では、画像計数装置22により、パック袋2内の鶉卵3の個数を識別可能としたが、例えば、パック袋2内におでんの具(例えば、大根、こんにゃく、ちくわ)等の複数種類の形状のものが含まれたものについては、各々の形状毎の個数の識別が可能である。
