【発明の属する技術分野】
本発明は、電子写真方式や静電記録方式などを利用して画像形成を行う複写機、プリンタ、ファクシミリ等の画像形成装置、及び像担持体と接触帯電ローラとを少なくとも備え、画像形成装置に対して着脱自在に装着されるプロセスカートリッジに関する。

【従来の技術】
図12は、従来の電子写真方式を利用した複写機、プリンタ、ファクシミリ等の画像形成装置の一例を示す概略構成図である。

この画像形成装置は、感光ドラム100を矢印方向(時計方向)に回転駆動し、その表面を帯電バイアスが印加された帯電ローラ101で均一に帯電した後、露光装置(不図示)によって入力画像信号に応じた画像露光Lを行い、静電潜像を形成する。この静電潜像は、トナーを表面に薄層担持した現像装置102の現像スリーブ102aによりトナー像として現像される。感光ドラム100上に形成されたトナー像は、感光ドラム100と転写ローラ103間の転写ニップ部Nに搬送される用紙などの転写材Pに、転写バイアスが印加された転写ローラ103によって転写される。

即ち、転写ニップ部Nにて感光ドラム100に接する転写ローラ103には、トナーと逆極性の転写バイアスが印加され、転写材Pのトナー像が形成されていない背面側からトナーと逆極性の電荷が付与されることにより、感光ドラム100上のトナー像が転写材P表面に転写される。

トナー像が転写された転写材Pは定着装置(不図示)に搬送され、この定着装置でトナー像を転写材P表面に熱定着した後、外部に排出される。また、上記転写後に感光ドラム100上に残留している転写残トナーは、クリーニングブレード104で除去されて回収される。

上記したように感光ドラム100の帯電部材として、接触帯電方式としての帯電ローラ101が帯電の安定性という観点から近年広く用いられている。即ち、帯電ローラ101を用いた接触帯電方式(ローラ帯電方式)は、ワイヤに高電圧をかけてコロナ放電を発生させそのコロナに感光ドラムをさらす、いわゆるコロナ帯電方式に比べ感光ドラム表面が所望の電位を得るのに必要な印加電圧の低電圧化が図れ、また、帯電過程で発生するオゾン量が少ないといった長所を有しているためである。

ところで、上記した帯電ローラ101は、感光ドラム100に所定の加圧力をもって当接し、感光ドラム100の駆動回転によって従動回転する。

このため、図13に示すように、帯電ローラ101の回転軸線pと感光ドラム100の回転軸線qとの間に交差角を設けていない構成、即ち、帯電ローラ101の回転軸線pと感光ドラム100の回転軸線qの方向が一致している構成では、帯電ローラ101はその回転軸線p方向に対して力が作用していない。

よって、帯電ローラ101の芯金105が軸受け106a、106bに回転自在に支持する組立て時などにおいて、帯電ローラ101が例えば軸受け106a側に寄って支持されると、その状態で帯電ローラ101が感光ドラム100に当接することになるので、感光ドラム100の長手方向における軸受け106bで帯電不良領域が生じるおそれがあり、帯電ローラ101の長手寸法を組立て誤差等を考慮して十分に取る必要がある。

感光ドラム100の回転駆動によって従動回転する帯電ローラ101の長手位置におけるガタなどの公差の影響を考慮して、十分に帯電ローラ101の長手寸法を取る必要がある。

このため、図14に示すように、上記の画像形成装置において感光ドラム100の回転軸線qと帯電ローラ101の回転軸線pとが所定の公差角θをもつようにして、帯電ローラ101を感光ドラム100に当接させるタイプがある。なお、帯電ローラ101の芯金105はその両端側が軸受け106a、106bによって回転自在に支持されている。

このように、帯電ローラ101の回転軸線pと感光ドラム100の回転軸線qとの間に交差角θを設けると、従動回転する帯電ローラ101はその回転軸線pに沿って一定方向に寄る。例えば、図14において、感光ドラム1を矢印方向に駆動回転させると、その逆方向に従動回転する帯電ローラ101には矢印A方向(回転軸線p方向)への寄り力が働き、数秒程度で一方の軸受け106a側に寄る。

これは、図14に示すように、交差角θで接している感光ドラム100を駆動回転して帯電ローラ101を従動回転させるため、帯電ローラ101は回転推進力Fdrを受ける。この際、帯電ローラ101はその回転軸線pを中心に回転するために、帯電ローラ101には回転力Fcrが作用しているので、帯電ローラ101は矢印A方向にも力を受けることになる。従って、帯電ローラ101はその回転軸線p方向に沿って矢印A方向への寄り力が働くことになる。

この矢印A方向への寄り力によって、帯電ローラ101が所定の位置に移動して感光ドラム100に当接することが可能となる。従って、帯電ローラ101の長手寸法を組立て誤差等の影響を最小限に抑えて設定することができるので、上記の交差角を設けていない場合に比べて、帯電ローラ101の長手寸法を短くすることができ、かつ安定した帯電領域を保持することができる。

【発明が解決しようとする課題】
ところで、上述したように感光ドラム100の回転軸線qと帯電ローラ101の回転軸線pとの間に交差角θを設けた構成では、この交差角θが小さすぎれば帯電ローラ101に作用する寄り力(矢印A方向の移動力)が不十分で、矢印A方向に帯電ローラ101が所望の位置に移動せず、逆に前記交差角θが大きすぎれば帯電ローラ101に作用する寄り力(矢印A方向の移動力)が大きすぎて、帯電ローラ101の芯金105が軸受け106aに大きな力で当接して軸受け106aが破損したり、帯電ローラ101表面が必要以上に感光ドラム100と摺擦して破損するおそれがあった。

帯電ローラ101が所望の位置に移動しなかった場合には、帯電ローラ101の長手位置が所望の位置から外れるために、転写材Pの印字部に対応する感光ドラム上の長手端部に帯電ローラ101が接触せず、その部分で帯電不良が発生して画像不良が発生する。

また、帯電ローラ101の矢印A方向の寄り力が強すぎ、帯電ローラ101表面が感光ドラム100との摺擦によって破損した場合、破損部で十分な帯電が行われず帯電不良が発生して画像不良が発生する。特に、帯電ローラ101の表層がその下層と接着されておらず、下層表面に被覆されている構成のものでは、矢印A方向の移動力が大きすぎると帯電ローラ101表面が撚れてしまったり、破損しやすくなる。

そこで本発明は、感光ドラムの回転軸線と帯電ローラの回転軸線の間に交差角を設けた構成において、帯電ローラに作用する寄り力を適正にし、帯電ローラが所望の位置に移動できるようにして良好な帯電を行うことができる画像形成装置を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために請求項1記載の発明は、回転自在な像担持体と、加圧手段により前記像担持体に所定の加圧力で当接され帯電バイアスの印加により前記像担持体を帯電する回転自在な接触帯電ローラとを備え、前記像担持体の回転軸線に対して前記接触帯電ローラの回転軸線が所定の交差角をもって当接するとともに、前記接触帯電ローラは前記像担持体の回転駆動によって従動回転し、回転時において前記交差角によって発生する力により、前記接触帯電ローラをその回転軸線の一方向への寄り力を作用させた状態で前記像担持体に当接させる画像形成装置において、前記接触帯電ローラは、導電性の支持体の表面に導電性の弾性層を有し、更にその外周面に薄層の抵抗層が接着部材を介さずに被覆されており、前記交差角をθ(°)、前記加圧手段による前記接触帯電ローラの前記像担持体への加圧力をS(N)、前記接触帯電ローラの硬度をR(°)、前記接触帯電ローラの表面滑り係数をHとしたとき、F=tanθ×S×R×Hで表される前記接触帯電ローラの寄り力指数Fが0.8<F<9.4の範囲に設定されることを特徴としている。

【発明の実施の形態】
以下、本発明を図示の実施の形態に基づいて説明する。

〈実施の形態1〉
図1は、本発明の実施の形態1に係る画像形成装置(本実施の形態では、電子写真方式のレーザプリンタなどの画像形成装置)を示す概略構成図である。

本画像形成装置20は、像担持体としての感光ドラム1を備えている。感光ドラム1の周囲には感光ドラム1の回転方向に沿って順に、帯電ローラ2、現像装置3、転写ローラ4、クリーニング装置5が配設されており、帯電ローラ2と現像装置3間の上方には露光装置6が配設されている。また、感光ドラム1と転写ローラ4間に形成される転写ニップNの転写材搬送方向の下流側には、搬送ガイド7と定着装置8が配設されている。

感光ドラム1は、本実施の形態では負帯電の有機感光ドラムで、アルミニウム製のドラム基体上にOPC感光層を有しており、駆動手段(不図示)により所定の周速(プロセススピード)で矢印方向(時計方向)に回転駆動され、その回転過程において接触する帯電ローラ2により負極性の一様な帯電を受ける。

接触帯電ローラとしての帯電ローラ2は、感光ドラム1表面に所定の押圧力で当接して従動回転し、帯電バイアス電源9から印加される帯電バイアスによって感光ドラム1を所定の極性、電位に均一に帯電する(本発明の特徴である帯電ローラ2の詳細については後述する)。

現像装置3は、現像容器10の開口部に感光ドラム1表面と略当接する回転自在な現像スリーブ11を備えており、現像部にて感光ドラム1上の静電潜像にトナーtを付着させてトナー像として顕像化する。

転写手段としての転写ローラ4は、感光ドラム1表面に所定の押圧力で接触して転写ニップ部Nを形成し、転写バイアス電源(不図示)から印加される転写バイアスにより、感光ドラム1と転写ローラ4間の転写ニップ部Nにて感光ドラム1表面のトナー像を用紙などの転写材Pに転写する。

露光装置6は、パーソナルコンピュータ(不図示)などから入力される画像情報の時系列電気デジタル画像信号に対応して変調されたレーザ光(露光ビーム)をレーザ出力部(不図示)から出力し、帯電された感光ドラム2表面を反射ミラー12を介して走査露光Lすることにより、画像情報に対応した静電潜像を形成する。

定着装置8は、内部にハロゲンヒータ(不図示)を備えた加熱ローラ8aと加圧ローラ8bを有しており、定着ローラ8aと加圧ローラ8b間の定着ニップにて転写材Pを挟持搬送しながら、転写材Pの表面に転写されたトナー像を加熱、加圧して熱定着させる。

次に、上記した画像形成装置20による画像形成動作について説明する。

画像形成時には、感光ドラム1は駆動手段(不図示)により矢印方向(時計方向)に所定の周速で回転駆動され、帯電バイアス電源9から帯電バイアスが印加された帯電ローラ2により一様に負極性の所定電位に帯電される。そして、帯電された感光ドラム1上に露光装置6から反射ミラー12を介してレーザ光による走査露光Lが与えられることにより、感光ドラム1上の電位は走査露光Lされた部分の電位が低下して、パーソナルコンピュータ(不図示)などから入力される画像情報に応じた静電潜像が形成される。

そして、現像部にて感光ドラム1の帯電極性(負極性)と同極性の現像バイアスが印加された現像装置3の現像スリーブ11により、感光ドラム1上に形成された静電潜像にトナーtを付着させて、反転現像によりトナー像として顕像化する。

一方、カセット13内の用紙などの転写材Pは、ピックアップローラ14により給紙され、感光ドラム1上でのトナー像の形成と同期してレジストローラ対(不図示)まで搬送される。そして、感光ドラム1上のトナー像が感光ドラム1と転写ローラ4間の転写ニップ部Nに到達すると、このタイミングに合わせて転写材Pがレジストローラ対(不図示)によって転写ニップ部Nに搬送される。

そして、前記トナーと逆極性(正極性)の転写バイアスが印加された転写ローラ4により、転写ニップ部Nに搬送された転写材Pに感光ドラム1と転写ローラ4間に発生する静電力によって、感光ドラム1上のトナー像が転写される。そして、トナー像が転写された転写材Pは、搬送ガイド7を介して定着装置8に搬送され、加熱ローラ8aと加圧ローラ8b間の定着ニップにてトナー像を転写材Pに加熱、加圧して熱定着する。トナー像が定着された転写材Pは、排紙ローラ対15を介して画像形成装置本体30の外に排紙され、一連の画像形成動作を終了する。

また、上記転写後に感光ドラム1に残留している転写残トナーは、クリーニング装置5のクリーニングブレード5aによって除去されて回収される。

次に、上記の帯電ローラ2について詳細に説明する。

図2に示すように、帯電ローラ2が挿着されている芯金21の両端部はそれぞれ軸受け22a、22bによって回転自在に支持されている。軸受け22a、22bは加圧ばね23a、23bによって感光ドラム1側へ所定のばね加圧力(3.5〜9.5N)Sで付勢されており、このばね加圧力Sで帯電ローラ2が感光ドラム1に当接して、感光ドラム1の駆動回転にともない従動回転する。

帯電ローラ2は、芯金21上に導電性の弾性層を有し、更にその表面に薄層の抵抗層が接着部材を介さずに被覆されて、外径12mm、長手方向の長さ250mmのローラ形状に形成されている。

芯金21は、直径約5mmのSUS棒にニッケルメッキなどを施したものが用いられる。また、軸受け22a、22bは、POMなどの部材で形成されており、一方の軸受け22aは、帯電バイアス電源9から帯電ローラ2への帯電バイアスの給電経路となっているため、カーボンなどの導電性フィラーを均一分散させて、その抵抗を101〜103Ωに保っている。

帯電バイアス電源9は、帯電バイアスとして直流電圧Vdcと交流電圧Vacを重畳した振動電圧(Vdc+Vac)を、加圧ばね23a、軸受け22a、芯金21を介して帯電ローラ2に印加する。この振動電圧を帯電ローラ2に印加することにより、当接している感光ドラム1の周面が振動電圧の振動中心電圧(=直流電圧Vdc)に帯電処理される。

そして、本実施の形態では図3に示すように、感光ドラム1の回転軸線qと帯電ローラ2の回転軸線pとが所定の交差角θを有して当接するように帯電ローラ2が設置されている。これにより、“従来の技術”で述べたように、感光ドラム1が矢印方向に駆動回転することで帯電ローラ2がその逆方向に従動回転すると、前記交差角θによって帯電ローラ2はその回転軸線p方向に沿って矢印A方向への寄り力(移動力)が作用する。上記の交差角θは、0<θ<5°の範囲に設定される。

本発明者は、以下に述べる実験結果による検討により、帯電ローラ2の寄り力指数Fを所定範囲(以下に述べるように0.8<F<9.4)に設定することによって帯電ローラ2に対する矢印A方向への寄り力を適正にできることを見出した。以下、本実施の形態における寄り力指数Fの所定範囲の値を設定するための実験について説明する。

図4に示すように、帯電ローラ2を各加圧ばね23a、23bで感光ドラム1に所定のばね加圧力Sで加圧する。そして、感光ドラム1の回転軸線qと帯電ローラ2の回転軸線pとの間に所定の交差角θを設け、感光ドラム1を矢印方向に駆動回転させることで帯電ローラ2が矢印方向に従動回転し、この交差角θによって帯電ローラ2に矢印A方向の寄り力が働く。このときに発生する寄り力を、交差角θ及び加圧ばね23a、23bのばね加圧力Sを変えながら圧力測定計24で測定した。

この実験で用いた感光ドラム1は、直径24mmのアルミシリンダ周面に感光層を塗布して構成されており、感光層は電荷発生層及びその表面に電荷輸送層を形成した2層構造をなしている。感光層は通常絶縁体であるが、特定波長の光を吸収すると導電体となる特性を有している。本実施の形態では、電荷輸送層にフッ素樹脂粒子を分散してあるものを使用した。

また、この実験で用いた帯電ローラ2は、直径6mmの芯金21周面に厚さ3mmのウレタンゴム、EPDM等に導電性のカーボンを分散させた弾性層を有し、その表面に接着部材を介さずに100〜500μmのエピクロルヒドリンゴム等の高抵抗の表層を被覆して構成されている。ローラ硬度は、40〜60°(アスカーC硬度計を用い4.5N荷重時の値)のものを使用した。

また、帯電ローラ2の表面滑り係数Hは、以下のようにして測定した。即ち、図5に示したように、帯電ローラ2の一端側を測定台25上に固定し、帯電ローラ2表面に厚さ2mmのウレタンゴム26を荷重M=0.29Nで押し当てる。このときの帯電ローラ2の表面とウレタンゴム26の角度α=20°とする。この状態で帯電ローラ2を固定した測定台25を矢印B方向に50mm/分の速度で移動させ、そのときにウレタンゴム26にかかる力を引張力測定器27で測定する。

そして、帯電ローラ2と同径のローラ表面にマイラーテープを貼ったものを標準試料とし、上記の測定を、この標準試料の場合と帯電ローラ2の場合とで行う。この測定で得られた標準試料の測定値H0と帯電ローラ2の測定値H1との比H(=H1/H0)が、帯電ローラ2の表面滑り係数Hである。この表面滑り係数Hの値が大きいほど帯電ローラ2の表面が滑りにくいことを意味している。

この実験において、同じ材料で構成されて物性値(硬度、表面滑り係数)のみが異なる図6に示す各帯電ローラ(帯電ローラA、B、C)を用い、図4に示した構成によって各帯電ローラ(帯電ローラA、B、C)に作用する寄り力を測定した。この測定結果を図7に示す。図7において、横軸に帯電ローラの寄り力指数F、縦軸に寄り力をプロットした。なお、帯電ローラA、B、Cは、上記したように全て弾性層の表面に接着部材を介さずに表層を被覆した構成のものを用いた。

帯電ローラに作用する寄り力は、その硬度R及び表面滑り係数Hが大きいほど大きくなる。これは硬度が高く表面が滑り難いほど、感光ドラムから受ける力を減衰させることなく伝えるためである。また、後述するように上記交差角θが大きいほど、そして帯電ローラ2に対する加圧ばね23a、23bのばね加圧力Sが大きいほど、寄り力も大きくなることが分かった。

よって、図7に示したように、帯電ローラの寄り力指数Fを、上記した式(1)で示したようにF=tanθ×S×R×Hと表すことで、寄り力は寄り力指数Fに比例し、直線で近似できる。

次に、上記の各帯電ローラ(帯電ローラA、B、C)を用いて、以下に述べるような耐久試験を行った。

(実験1)
この実験では、図1に示した画像形成装置を用いて、温度25℃、湿度40%の常温常湿環境下で、A4サイズの紙(転写材)で5000枚の連続耐久試験を行った。図8に、この結果を示す。そして、この実験では上記の帯電ローラAを用いて、感光ドラム1の回転軸線と帯電ローラAの回転軸線との交差角θと、加圧ばね23a、23bのばね加圧力Sを変化させたときに、帯電ローラAの軸受け(図3、図4に示す寄り力が作用する一方の軸受け22a)が破損したかどうかを、○×で評価した。

この試験結果から明らかなように、感光ドラム1の回転軸線と帯電ローラAの回転軸線との交差角θが大きいほど寄り力指数Fは大きくなり、また、加圧ばね23a、23bのばね加圧力Sが大きいほど寄り力指数Fは大きくなる。

この耐久試験から明らかなように、交差角θ=0.50°、ばね加圧力S=8.0Nのとき、寄り力指数F=10.9で軸受け(図3、図4に示す寄り力が作用する一方の軸受け22a)が破損した。これは、帯電ローラAの寄り力が大きすぎるために、この軸受け22aに摩擦耐久度を越える力がかかり、耐久によって破損したと考えられる。軸受け22aが破損したため、帯電ローラAが所定の幅を超えて寄り力を受ける方向に移動し、その反対側に帯電不良部分ができ、その部分で画像不良が発生した。

また、この実験1において、帯電ローラAの硬度Rや表面滑り係数Hを変えて帯電ローラAの軸受けの破損が発生しないための最大の寄り力指数Fを検討したところ、寄り力指数F=9.4であった。

(実験2)
この実験では、図1に示した画像形成装置を用いて、温度25℃、湿度40%の常温常湿環境下で、A4サイズの紙(転写材)で5000枚の連続耐久試験を行った。図9に、この結果を示す。そして、この実験では上記の帯電ローラBを用いて、感光ドラム1の回転軸線と帯電ローラBの回転軸線との交差角θと、加圧ばね23a、23bのばね加圧力Sを変化させたときに、帯電ローラB表面が感光ドラム1との間で摺擦破損したかどうかを、○×で評価した。

この耐久試験から明らかなように、交差角θ=0.50°、ばね加圧力S=9.5Nのとき、寄り力指数F=9.74で帯電ローラB表面が摺擦破損した。これは、帯電ローラBの寄り力が大きすぎるために、帯電ローラB表面に摩擦耐久度を越える力がかかり、感光ドラム1と摺擦し縒れて帯電ローラB表面の表層が耐久によって破損したと考えられる。

帯電ローラB表面の表層の破損した部分は目視で確認できるような傷となっており、その部分で帯電不良を起こし、画像に黒スジとなって表れる。

(実験3)
この実験では、図1に示した画像形成装置を用いて、温度25℃、湿度40%の常温常湿環境下で、A4サイズの紙(転写材)で5000枚の連続耐久試験を行った。図10に、この結果を示す。そして、この実験では上記の帯電ローラCを用いて、感光ドラム1の回転軸線と帯電ローラCの回転軸線との交差角θと、加圧ばね23a、23bのばね加圧力Sを変化させたときに、帯電ローラCに寄り力が働いて所望の位置に帯電ローラCが移動したかどうかを、○×で評価した。
