図1および図2に示すマスク構造体10は、マスク12とマスクフレーム16を備える。マスク12は、開口領域14を有するシート状のものである。マスクフレーム16は、少なくとも互いに対向する一対の辺を有し、マスク12が張力を加えられながらマスク12の端部が固定される枠体18と、枠体18の一対の辺を互いに接続し、開口領域14同士の間の直下に配置される桟20(接続部材に対応)を有する。

マスク12は、金属磁性体からなる。金属磁性体の一例としては、ニッケルまたはニッケル系合金からなるものである。ニッケル系合金としては、例えばニッケル−コバルト合金がある。マスク12は電鋳法により製造されたものである。マスク12の厚みは10μm〜30μmである。マスク12が金属磁性体であるので、蒸着時にマスク12と板状のマグネットによって基板を挟むことができ、マグネットの磁力によってマスク12を基板に密着させることができる。

図1および図2に示すマスク12の開口領域14は、いわゆるセルと言われているものである。開口領域14は、図3に示すように開口14aが縦横に並べられたものである。開口14aは、有機EL素子のサブピクセルに対応している(なお、本発明は開口領域14に開口14aが1つしか存在しない場合を含む)。

枠体18と桟20とは、同一材料で一体的に形成されていることが好ましく、その材料の種類としては、SUS、アルミニウム、インバー合金などの金属である。桟20は、枠体18で形成される仮想平面よりも上方に飛び出さないようになっている。枠体18と桟20とを一体的に形成することによって、マスクフレーム16の平坦度が高い。平坦度としては、±60μm(高低のレンジが120μm)以下になるようにする。なお、枠体18と桟20とを別体として、ねじ止めなどで枠体18と桟20とを接続すると、枠体18や桟20にひずみが生じやすく、両者を一体的に形成する場合と比較して平坦度の低いマスクフレーム16となりやすい。枠体18および桟20の厚さおよび幅、形状は、蒸着プロセスに使用する上で十分な精度、剛性が得られるように、構造シミュレーションや実験等により適切に設計、製作すればよい。凡その枠体18および桟20の厚さおよび幅としては、厚さが1mm〜10mm、幅が2mm〜50mmの間で利用される。

また、図1や図4に示されるように、マスクフレーム16は、互いに直交する複数の桟20を有し、桟20と枠体18の間または桟20同士の間の領域に形成される穴部22は格子状に配置される。開口領域14と穴部22とは、N(Nは1以上の整数)対1に対応している(図1ではNは7、図4ではNは2)。図1や図4のようにNを2以上に設定すれば、穴部22よりも開口領域14の方が多くなる。また図4の場合、穴部22が複数列(3列)に配置されており、この場合、桟20が格子状により密に形成されるので、マスクフレーム16の剛性をより高いものとすることができ、より寸法精度の高いマスク構造体を容易に製作できる。
