【発明の属する技術分野】
本発明は、自動車等の製品を、組立ライン上で流れ作業で組み立てるための作業配分表作成支援システムに係り、特に、組立ライン上を複数の機種が混流して流して作業する際に、各作業員が効率の良い作業を行えるための作業配分表作成支援システムに関するものである。

【従来の技術】
自動車組立工場などでは、車組、塗装、艤装が1つの組立ライン上で流れ作業で行われ、各種工程毎に、要素作業を行う作業者の人員を決めてチームを組み、各チームが、予め作成した作業配分表に従って、決められたサイクルタイム内で、要素作業を行うようになっている。

図18は、艤装作業の各工程の作業配分表200を示したもので、図に示すように、作業配分表200には、車型名、ライン名称、工場名、チーム名の欄201があり、配置図202と工程203と作業者204の配置状況が示され、作業員の氏名(A,B,C,D,E,F)の欄205と工程名の欄206とが記載され、チームリーダ等が、車型名と工程に応じて、各作業員A,B,C,Dが行う要素作業207を棒グラフのように、要素作業手順毎に時間を積算して作成し、各作業員A,B,C,Dの作業者のサイクルタイムを求め、この各人のサイクルタイムが、設定のタクトタイム(製品が流れるサイクルタイム)内に収まるようにしている。

この作業配分表200は、チームリーダ等の管理監督者が、経験則などから作業工程に見合った適正な手順と要素作業時間を設定して作成し、全体の作業員の作業の編成効率が、理想的には、100%に近い状態になるようにしている。

【発明が解決しようとする課題】
しかしながら、車型は、日毎に変わり、しかも、作業者の人員や配置、稼働時間なども変わるため、それに合わせて作業配分表を作成したのでは多大な労力を要する問題がある。また組立ラインには、種々の車型が混ざった、いわゆる混流状態で流れるため、実際の作業配分表を編成効率100%に近い状態で配分するのは困難である。

そこで、本発明の目的は、上記課題を解決し、作業配分表を適正にしかも簡単に作成できると共に実際の作業に合わせて容易にシミュレーションできる作業配分表作成支援システムを提供することにある。

【課題を解決するための手段】
上記目的を達成するために、請求項1の発明は、生産計画、人員計画から組み立を行う複数種の製品を、同一の組立ラインに順次混流して流し、その組立ラインに沿って、それぞれ配置した作業者が、設定サイクルタイム内で順次要素作業を行って製品を組み立てるための作業配分表作成支援システムにおいて、
ライン名やチーム名と併せて上記作業者が製品を組み立てる際の上記要素作業とその手順を登録すると共にこれを基に、要素作業の手順とその各要素作業の標準要素時間を表示する作業分析表を作業者毎に作成するためのデータ登録部と、
上記データ登録部の作業者毎に作成される作業分析表のデータに基づいて、組み立てる製品の種類毎に、それぞれの作業者の配置と配置人数とその各作業者が行う要素作業の手順と上記標準要素時間とその標準要素時間を積算した標準作業工程時間とを定めた作業分析表を作成すると共に、これら作業分析表のデータを編集するシミュレーション部と、
上記設定サイクルタイムが入力されると共に、生産計画から混流する製品の種類の生産台数比率が入力され、その生産台数比率を、種類毎の上記標準作業工程時間に乗じた値の加重平均サイクルタイムを求め、これを基に加重平均配分表を作成するための加重平均設定部と、
上記シミュレーション部からの作業分析表が入力され、製品毎の各作業者の作業手順の表とその作業手順に基づいた各作業者の標準要素時間と積算した標準作業工程時間を棒グラフで表示する作業配分表を作成すると共に、上記加重平均設定部からの加重平均サイクルタイムデータが入力され、作業者毎の製品の種類毎の加重平均サイクルタイムとこれらを積算した加重平均の合計サイクルタイムを棒グラフで表示する加重平均配分表を作成し、その加重平均の合計サイクルタイムが上記設定サイクルタイム以内になるように、上記シミュレーション部で編集された作業分析表を基に、繰り返し作業配分表と加重平均配分表を作成する作業分析部とを備えた作業配分表作成支援システムである。

請求項2の発明は、上記シミュレーション部では上記設定サイクルタイムと作業者の配置数が変更され、この変更されたデータを基に上記作業分析部が、各作業者が行う上記作業配分表と加重平均配分表を作成する請求項1記載の作業配分表作成支援システムである。

請求項3の発明は、シミュレーション部で作成される作業分析表には、予め他の工程に移し替え可能な要素作業に印が付けられるようにされ、その印が付けられた要素作業の移し替えが行われた作業分析表のデータを基に、上記作業分析部が、作業配分表と加重平均配分表を作成する請求項1記載の作業配分表作成支援システムである。

【発明の実施の形態】
以下、本発明の好適実施の形態を添付図面に基づいて詳述する。

先ず、図2により本発明の作業配分表作成支援システムの全体構成を示すブロックダイアグラムである。

図2において、10は、作業配分表作成支援処理部で、システム全体をコントロールするメニュー画面モジュール11と、そのメニュー画面モジュール11から呼び出され、各種データ情報を登録するデータ登録部12、データ情報を変更するデータ変更部13、作業分析部14、シミュレーション部15、混流時の加重平均設定部16、データ保存部18、データ出力部17とを備え、これら各データを入力・変更すべくデータ入力装置(キーボードやマウス)19からの入力をメニュー画面モジュール11を介して各部12〜18に出力するデータ入力部20を備え、更に各部12〜18で設定されたデータ情報に基づいて、サイクルタイム変更と配置数変更のシミュレーションを行うサイクルタイム変更、配置数変更ロジック21、加重平均配分の車型(製品の種類)比率と配置工数とから加重平均データを算出する加重平均ロジック22、サイクルタイム及び配置人員と各配置の作業時間の合計から編成効率を割り出す編成効率ロジック23及び、サイクルタイムと加重平均総工数から混流生産の最適要員を割り出す最適要員ロジック24とを備えて構成される。

また、メニュー画面モジュール11で生成された画像は、ディスプレイ25で表示され、データ保存部18から出力されたデータは、データ保存装置26に保存され、またデータ出力部17からのデータはプリンタ27に出力されて、各種の配分表等がプリントアウトされるようになっている。

先ず、共通項目の入力エリア34には、データ登録部12(図2)に登録すべき、工場名、課名、ライン名及びチーム名を入力する欄を有し、現状データ表示エリア35には、車型No.、車型名、及びサイクルタイムを入力する欄を有し、車型情報登録エリア36は、登録された登録済み車型のデータを表示するようになっている。

この作業分析表100は、上欄105に、ライン名、チーム名、サイクルタイム、配置No.(工程No.)、配置名(工程名)、作業者名、観測日、観測者名があり、下欄106に、作業No.107、要素作業108、固定作業109、観測要素時間110、レイティング係数111、標準要素時間112のカラムが、作業No.順にロウに記載されたものからなり、標準要素時間110のカラムの下部に標準要素時間を積算した標準作業工程時間を表示する表示セル113が設けられている。

この作業分析表100での要素作業108の内容と手順は、サイクルタイムを考慮し、組立ライン上での作業手順や効率から経験則に基づいて作られたもので、固定作業109のカラムの各ロウ115には、その作業者A〜Dが必ず行わなければならない作業があるロウ115a〜dにはアスタリスク「*」で、また後述するように、組立ラインのアスタリスク「*」以外は、後工程或いは前工程で他の作業者が行っても支障がない作業であり、分析表の作業順に移し替えを行って自動シミュレーションを行う、又は移し替えを行っても特に支障のない作業要素のロウ116a〜dを予め選択しておいて、「☆」印を付けておく方法がある。

先ず、図3のメニュー画面30に戻り、画面移動エリア37の加重平均設定ボタン40をクリックすると、図6の加重平均設定画面ウインドウ90を表示し、その車型比率を記入するエリア91に車型の比率を記入する。図では、車型ABCが、20%、車型DEFが30%、車型GHIが50%の例を示しており、ここで、現状の△□チームの作業員が4人(A,B,C,D)とし、実行ボタン92をクリックすると、図2で説明した加重平均ロジック22は、車型毎の比率と車型別の工程工数を乗じた、すなわち、
車型別工程工数 × 車型比率 = 加重平均データ
の計算値より求められたデータを図2のメニュー画面モジュール11に出力し、図16に示すようなシミュレーション作業加重平均配分表130を作成すると共にこれを表示する。

また、メニュー画面30に戻って、シミュレーション実施エリア45の、シミュレーション条件としてのサイクルタイムと配置数(人員数)を変更して、ボタン47をクリックし、図2で説明したサイクルタイム変更配置数変更ロジック21,最適要員割り出しロジック24を用いて、繰り返しシミュレーションを行うことで、編成効率100%に近い値となる最適人員の割り出しと最適設定サイクルタイムを求めることができる。

図7〜図10で説明した作業分析表100A〜Dは、組立ラインを流れる製品の組立順序から経験に基づいて決められるが、この内にアスタリスク「*」以外の要素作業は作業順に後工程或いは前工程の他の作業者に移し替えて作業要素を任せてもよく、また、特に移し替えても支障のない要素作業のロウ116aの固定作業109のカラムに☆印を伏すことで、要素作業の組み替えを行うようにしたものである。

この場合、組立ラインの流れから、作業者Cは作業者Dの上流に配置されているため、アスタリスクの付いたFR表確認の作業要素の次に要素作業(P/Sホース&EYEボルト仮付けトルク)を組み込むように作業分析表100Cを作成し、作業者Dの作業分析表100Dからはその要素作業を抜いた作業分析表が作成される。

また、図13,17での説明では、1車型での各作業者の標準作業工程時間が設定サイクルタイムに収まるようにする例で説明したが、図16の加重平均配分表130での各作業者の合計サイクルタイム133が、設定サイクルタイム135に近づく値になり、しかも移し替えても組立作業に支障がない限り、各車型毎に設定サイクル内に収める必要はなく、全体に作業者が同じ合計サイクルタイム135になるようにすることで、編成効率を100%近い値にすることが可能となる。

など、グループリーダや監督者が判断し、工数削減、QDC向上を図るべく、変動条件152のステップに戻し、現状の作業配分表を基にサイクルタイムや作業者数などの変動(変更)を行ってサイクルと人員の作業の作業配分表120H,120Mを車型(1〜n)毎に作り、シミュレーションにより、これを再度加重平均配分表130H,130Mを作成してディスプレイ25に表示し、最適条件を探し出して製品160を組み立てる最適な加重平均配分に基づいた作業配分表と作業分析表を作成しこれをデータとしてプールしておく。また、このデータは、データ情報源150に反映すべくフィードバックし、また製品160の販売状況などからも市場品質等の反映としてデータ情報源150にフィードバックしておく。かくして、ユーザーに、良い製品をよりやすく、約束の納期で提供できる作業配分表作成支援システムとすることができる。
