従来、アンモニアを合成するには、鉄を主成分とし、アルミナ、酸化カリウムなどを助触媒として添加した鉄系触媒が広く用いられている。

しかし、アンモニア合成装置の建設経費、運転経費を低減するためには、アンモニア合成活性が従来の鉄系触媒に比べてさらに高い触媒が望まれている。
本発明は、高活性なアンモニア合成触媒を提供することを目的とする。

【課題を解決するための手段】
上記の課題は次の発明により解決される。
第1の発明に係るアンモニア合成触媒は、コバルト・モリブデン複合窒化物を主成分とするものであって、その表面を酸化させて不動態化させた後、還元して再活性化させたものであることを特徴としている。

第2の発明に係るアンモニア合成触媒は、第1の発明において、アルカリ金属を含むものであることを特徴としている。

第3の発明に係るアンモニア合成触媒は、第1の発明において、コバルト・モリブデン複合窒化物を主成分とするものが、モリブデン酸コバルト水和物を窒化したものであることを特徴としている。

第4の発明に係るアンモニア合成触媒は、第2の発明において、コバルト・モリブデン複合窒化物を主成分とするものが、モリブデン酸コバルト水和物に硝酸セシウム又は硝酸カリウムを添加した後、窒化したものであることを特徴としている。

アンモニア合成においては、鉄系触媒、ルテニウム系触媒、モリブデン系触媒が高いアンモニア合成活性を有することが知られているが、これらの中で、モリブデン系触媒については、鉄系触媒やルテニウム系触媒に比べて、触媒機能に関する研究例が少なく、高活性触媒の開発はあまりなされていない。

このような状況にあって、本発明者らは、モリブデンが窒化されると、比表面積が非常に大きくなることと、モリブデンとコバルト、ニッケル、鉄などの遷移金属がバイメタル化することにより高活性を有することに着目し、その研究を行った。その結果、コバルト・モリブデン複合窒化物(Co3 Mo3 N)が高活性触媒としての機能を有することが判明した。この結果については、先に、特許出願(特願平11−279772)を行っている。

そして、さらに高活性な触媒を得るための研究を重ねた結果、酸素を含むガス雰囲気中で、コバルト・モリブデン複合窒化物(Co3 Mo3 N)の表面を酸化して不動態化させた後、水素含有ガス雰囲気中で還元して再活性化させる処理を施すと、極めて活性の高い触媒が得られることが分かった。このような好結果をもたらすメカニズムは定かでないが、再活性化処理により表面構造が変化するためであると考えられる。

さらに、コバルト・モリブデン複合窒化物(Co3 Mo3 N)を不動態化処理した後に再活性化処理をしたものに、セシウム、カリウムなどのアルカリ金属が含まれていると、その触媒活性はさらに著しく向上する。これは、アルカリ金属が添加されることによって、活性点に電子が供与され、又表面におけるアンモニア被毒が緩和されて触媒活性が向上するためである。しかし、アルカリ金属が過度に添加されると、逆に、触媒活性が低下する。これは、アルカリ金属の添加によって、比表面積が減少したり、一部がMo2 NやCoになって完全なCo3 Mo3 N相が形成されなくなったりするためである。

【発明の実施の形態】
本発明のアンモニア合成触媒に係る製造方法の一例を示せば、次の通りである。
(1)前駆体の製造
モリブデン酸アンモニウム((NH4 )6 Mo7 O24・4H2 O)と硝酸コバルト(Co(NO3 )2 ・6H2 O)の水溶液を混合し、加熱して煮沸する。生成した沈殿物を濾過した後、乾燥し、モリブデン酸コバルト水和物(CoMoO4 nH2 O)を得る。

そして、アルカリを含む触媒を製造する場合には、次の工程が追加される。
上記の方法によって得たモリブデン酸コバルト水和物に、セシウム塩、カリウム塩などのアルカリ金属塩の水溶液を含浸させた後、乾燥させる。

(2)窒化処理
上記のようにして製造された前駆体(モリブデン酸コバルト水和物、又はモリブデン酸コバルト水和物にアルカリが添加されたもの)をアンモニア雰囲気の中に置き、所定の昇温速度で所定温度まで加熱した後、その温度で所定時間以上保持する。具体的な窒化条件の一例を示せば、例えば、昇温速度を5K/minにして973Kまで加熱し、973Kで6時間保持する。この処理により、コバルト・モリブデン複合窒化物(Co3 Mo3 N)を主成分とするものが得られる。この窒化物は高活性触媒としての機能を有する。

(3)再度活性化処理
上記のようにして得たコバルト・モリブデン複合窒化物(Co3 Mo3 N)を主成分とするものを酸化して不動態化した後、還元して再度活性化する。例えば、O2 1%、He99%程度の酸素を含むガス雰囲気中で、一度酸化して不動態化した後、アンモニア合成の反応ガスと同じ組成に調整された混合ガス(N2 +3H2 )中で、873Kで6時間保持する。この処理により、活性が極めて高い触媒が得られる。

上記の方法によって製造した各触媒を使用してアンモニア合成を行い、アンモニア合成活性を測定した。

実験装置に上記各触媒0.4gを充填し、反応ガス(N2 +H2 混合ガス)を60ml/minの流量で流通させ、アンモニア合成を行った。反応圧力は0.1MPa、反応温度は673Kであった。そして、出口ガスを0.00216Nの希硫酸中に流通させてアンモニアを吸収させ、その吸収液の電気伝導度の減少からアンモニア合成速度を求めた。使用した触媒は再活性化処理をした触媒と再活性化処理をしなかった触媒(無処理触媒)の2種類であった。

図3に示すように、反応加圧の上昇と共に活性が増加し、鉄系触媒と類似の傾向を示した。これは、Co3 Mo3 N系触媒の表面が、鉄系触媒と同様に、水素により被毒されにくいため、加圧することによって反応速度が大きくなったものと考えられる。そして、適量のセシウムを添加した触媒(Cs:Mo(モル比)=0.002:1)を使用したときには、促進剤を添加しなかった触媒や鉄系触媒を使用した場合に比べて非常に高いアンモニア合成活性が得られた。

A precipitate formed by mixing an aqueous solution of ammonium molybdate ((NH 4 ) 6 Mo 7 O 24 · 4H 2 O) and cobalt nitrate (Co (NO 3 ) 2 · 6H 2 O) and boiling was filtered. after, it dried to give as a main component cobalt molybdate hydrate (CoMoO 4 nH 2 O). About each catalyst prepared in Example 1- Example 3, the effect of reaction pressure was investigated. In this experiment, the reaction temperature was 673 K, the reaction pressure was increased stepwise from 0.1 MPa to 3.1 MPa, and the ammonia synthesis activity at each step was measured. This measurement was performed in the same manner as in Example 1. For each catalyst prepared in Examples 1 to 3, the effect of reaction temperature was examined.
