Description
The present invention relates to a method for manufacturing a display device having an organic electroluminescence element including an organic light emitting layer and a display device.
An organic EL element using electroluminescence (hereinafter referred to as EL) of an organic material is provided with an organic layer in which an organic hole transport layer or an organic light emitting layer is laminated between a lower electrode and an upper electrode. Therefore, it has been attracting attention as a light emitting element capable of high luminance light emission by low voltage direct current drive.
In recent years, as a technique for patterning an organic layer in the manufacture of a full-color display device using the organic EL element, a large-sized substrate can be used and the manufacturing time can be significantly reduced as compared with mask vapor deposition and inkjet methods. Attention has been focused on a transfer method that can be used. In particular, in the contact transfer method, the organic layer can be transferred onto the transfer destination substrate while maintaining the laminated structure of the organic layer formed on the donor film as the transfer source. This is advantageous for simplifying the manufacturing process of the display device.
In the pattern formation of the organic layer by such a contact transfer method, first, a donor film on which an organic layer has been previously formed is brought into close contact with a substrate on which a lower electrode has been previously patterned. Next, only the portion where the organic layer is to be formed is irradiated with laser light, and only the organic layer portion irradiated with the laser light is selectively transferred from the donor film onto the lower electrode of the substrate.
In the contact transfer method as described above, when the substrate surface on which the organic layer is transferred and formed has irregularities, the taper angle is set to 40 ° or less and the step is set to 3000 mm or less, whereby the donor film and the substrate are separated. A configuration for preventing a transfer defect due to insufficient adhesion has been proposed (see
By the way, as a driving method of a display device using an organic EL element, there are a simple matrix type and an active matrix type, but an active matrix type is suitable when the number of pixels is large. In a typical active matrix display device (that is, an organic EL display), a thin film transistor is provided in each pixel on a substrate, and the thin film transistor is covered with an interlayer insulating film. An organic EL element is formed on the interlayer insulating film. The organic EL element is composed of a lower electrode patterned on each pixel while connected to a thin film transistor, an organic layer formed so as to cover the lower electrode, and an upper electrode provided so as to cover the organic layer. . The upper electrode is formed as a solid film covering all the pixels, and is used as an upper electrode common to all the pixels.
Further, such an active matrix display device is configured as a so-called top surface light extraction structure (hereinafter referred to as a top surface emission type) that extracts light from the side opposite to the substrate in order to ensure the aperture ratio of the organic EL element. Becomes effective. In the case of the top emission type, the upper electrode is made of a transparent or translucent material, but the upper electrode made of a transparent or translucent material has a high resistance value, so a voltage gradient is generated in the upper electrode. As a result, a voltage drop occurs and the display performance is significantly reduced. Therefore, a configuration has been proposed in which a voltage drop is prevented by providing an auxiliary wiring for the upper electrode between each pixel.
However, when the contact transfer method described above is applied to the manufacture of a display device provided with an auxiliary wiring, if the laser beam irradiation position is displaced, the organic layer is transferred onto the auxiliary wiring, and the upper electrode and the auxiliary wiring are transferred. Contact failure occurs. As a result, voltage drop cannot be effectively prevented, and it becomes difficult to improve display performance.
In order to prevent this, it is necessary to take measures to dispose the lower electrode and the auxiliary wiring at positions sufficiently separated so that the laser light irradiation area does not cover the auxiliary wiring. However, when such measures are taken, restrictions on the pixel layout become very large and it is difficult to improve the aperture ratio. This makes it difficult to increase the brightness and extend the life of the organic EL element.
The present invention has been proposed to cope with such a problem, and when an organic layer is patterned on the lower electrode by a contact transfer method, it is transferred onto the auxiliary wiring without reducing the aperture ratio of the pixel. It is an object of the present invention to provide a method of manufacturing a display device and a display device that can prevent the formation of the organic layer and thereby improve the display performance by preventing the voltage drop of the upper electrode.
The method for manufacturing a display device of the present invention for achieving such an object is characterized by sequentially performing the following steps. First, a substrate is prepared in which a plurality of lower electrodes are arrayed and auxiliary wiring is patterned between the lower electrodes. Also, a donor film provided with a light emitting functional layer is prepared. Then, the light emitting functional layer is brought into close contact with the lower electrode, and the donor film is disposed to face the substrate in a state where a space is provided between the auxiliary wiring. In this state, by irradiating energy rays from above the donor film, the light emitting functional layer is selectively patterned on the lower electrode so as to correspond to the portion where the donor film is adhered and the portion irradiated with the energy rays. Transcript. Thereafter, the light emitting functional layer is sandwiched between the lower electrode and the upper electrode connected to the auxiliary wiring is formed to sandwich the light emitting functional layer between the lower electrode and the upper electrode. A light emitting element is formed.
According to such a manufacturing method, even when a position shift occurs in the irradiation region of the energy beam, a space is provided between the auxiliary wiring at the bottom of the connection hole and the donor film. The light emitting functional layer is not pattern-transferred on the wiring.
Therefore, according to the present invention, the light emitting functional layer is formed on the auxiliary wiring when the light emitting functional layer is formed on the lower electrode by the contact transfer method without increasing the layout margin with respect to the displacement of the irradiation region of the energy beam. Formation can be prevented. Accordingly, it is possible to prevent the voltage drop of the upper electrode by the auxiliary wiring without reducing the aperture ratio of the pixel provided with the light emitting element, and to improve the display performance in the display device.
Next, embodiments of the present invention will be described in detail with reference to the drawings. Here, taking a display device using an organic EL element as a light emitting element as an example, the structure of a donor film used for the manufacture will be described first, and a method for manufacturing a display device using this donor film in each of the following embodiments The configuration of the display device will be described in this order.
Donor film>

The protective film 4 may be provided as necessary.
Although illustration is omitted here, a gas generation layer may be provided on the protective layer 4 as necessary. The gas generation layer absorbs light or heat, generates a gas (for example, nitrogen gas) by a decomposition reaction, and releases it to efficiently perform transfer. Examples thereof include pentaerythritol nitrate and trinitrotoluene, but the present invention is not particularly limited thereto.

Each layer constituting the above (1) to (7) may be a single layer or a laminated structure. Moreover, the laminated structure of (2)-(7) may become a reverse lamination order by the structure of an organic EL element. Each of the layers constituting (1) to (7) can be formed by a conventional method. For example, in the case of an organic light emitting layer, an organic light emitting material is directly deposited by a vacuum deposition method, an EB method, Although it is possible to form a film by a drive process such as an MBE method or a sputtering method, the present invention is not particularly limited thereto.

<First Embodiment>
2 and 3 are cross-sectional process diagrams illustrating the first embodiment of the manufacturing method using the donor film having the above-described configuration example. Hereinafter, based on these drawings, the manufacturing method of the active matrix type display device is described. A first embodiment will be described. These cross-sectional process diagrams correspond to a cross section of one pixel in the display region.
First, as shown in FIG. 2A, on a
After that, the second insulating
Next, the
The
When the display device is a top emission type, the
Further, when the display device is a transmissive type and the
When the organic EL element is a top emission type and the
Further, the
In particular, in the first embodiment, it is important to form the
The
Next, as shown in FIG. 2B, a third insulating
Next, a pixel opening 22 a is formed in the third insulating
Next, as shown in FIG. 2 (3), the
In this state, an energy beam such as a laser beam h is irradiated from the
Here, the laser beam h having a wavelength that can be efficiently absorbed with respect to the material of the photothermal conversion layer (see FIG. 3) of the
In this contact transfer, a sufficient area corresponding to the entire surface of the
Further, a mask having an opening corresponding to a portion irradiated with the laser beam h may be used. In this case, a mask (not shown) is disposed on the
In the case of using a mask, laser light may be collectively irradiated over a wide range (for example, the entire surface). Thereby, it becomes possible to irradiate the target spot with the laser beam h in a short time.
In the contact transfer as described above, the
Next, as shown in FIG. 3A, the
After the above, by using the
Next, as shown in FIG. 3B, the
Here, since the
When the display device is a top emission type, the
When the organic EL element is a transmissive type, the
In addition, when the
The formation of the
By forming the
After the above, an insulating or conductive
The
In particular, here, the
As such a
For example, when the
When the
After forming the
The display device 38 thus obtained is formed by arranging organic electroluminescent elements EL in which the
In this contact transfer step, the
Therefore, the organic on the
Further, since the upper layer of the contact resistance between the

Next, the second insulating
Next, the
Next, as shown in FIG. 5B, the third insulating
Next, a pixel opening 22 a exposing the
After the above, similarly to the first embodiment, the steps shown in FIGS. 5 (3) to 6 (3) are performed.
That is, first, as shown in FIG. 5 (3), the
In this state, energy rays such as laser light h are irradiated from the
Next, as shown in FIG. 6A, the
Then, by repeating the steps of FIGS. 5 (3) and 6 (1), the
Next, as shown in FIG. 6B, the
By forming the
After the above, as shown in FIG. 6 (3), an insulating or conductive
The display device 38a thus obtained is formed by arranging the organic EL element EL on the
Also in the manufacturing method of the second embodiment described above, in this contact transfer step, the
Therefore, similarly to the first embodiment, it is possible to achieve high luminance and long life of the organic electroluminescent element EL, and to improve the display performance in the display device 38a.
<Third Embodiment>
7 and 8 are cross-sectional process diagrams for explaining a third embodiment of the manufacturing method using the donor film having the above-described configuration example. Hereinafter, based on these drawings, a method for manufacturing an active matrix display device is described. A third embodiment will be described. These cross-sectional process diagrams correspond to a cross section of one pixel in the display region. Moreover, the same code | symbol is attached | subjected to the component similar to 2nd Embodiment, and the overlapping description is abbreviate | omitted.
First, as shown in FIG. 7A, elements such as a thin film transistor Tr constituting a pixel circuit are formed on a
Next, as in the second embodiment, the second insulating
Next, as shown in FIG. 7B, the third insulating
Next, a pixel opening 22 a is formed in the third insulating
The taper angle of the openings provided in the first resist pattern and the second resist pattern can be adjusted by the exposure amount at the time of forming the resist pattern.
After the above, similarly to the first embodiment, the steps shown in FIGS. 7 (3) to 8 (3) are performed.
That is, first, as shown in FIG. 7 (3), the
In this state, energy rays such as laser light h are irradiated from the
Next, as shown in FIG. 8A, the
7 (3) and FIG. 8 (1) are repeatedly performed to selectively form the
Next, as shown in FIG. 8B, the
By forming the
After the above, as shown in FIG. 8 (3), an insulating or conductive
The display device 38 b thus obtained is formed by arranging the organic electroluminescent elements EL on the
Also in the manufacturing method of the third embodiment described above, in this contact transfer step, the
Therefore, similarly to the first embodiment, it is possible to achieve high luminance and long life of the organic electroluminescent element EL, and to improve display performance in the display device 38b.
The first embodiment, the second embodiment, and the third embodiment described above can be implemented in appropriate combination, and by combining them, the effects of the embodiments can be enhanced.

<Fourth embodiment>
9 and 10 are cross-sectional process diagrams illustrating a fourth embodiment of the manufacturing method using the donor film having the above-described configuration example. Hereinafter, a manufacturing method of an active matrix display device based on these drawings. A fourth embodiment will be described. These cross-sectional process diagrams correspond to a cross section of one pixel in the display region. Moreover, the same code | symbol is attached | subjected to the component similar to 1st Embodiment, and the overlapping description is abbreviate | omitted.

Next, as shown in FIG. 10B, the

The display device 52 thus obtained is formed by arraying organic electroluminescent elements EL in which the

The display device 52a thus obtained is formed by arranging organic electroluminescent elements EL in which the
Also in the manufacturing method of the fifth embodiment described above, in this contact transfer step, the
Therefore, similarly to the first embodiment, it is possible to achieve high luminance and long life of the organic electroluminescent element EL, and to improve display performance in the display device 52.
Note that the fifth embodiment described above can be implemented in appropriate combination with the first to third embodiments, and by combining them, the effect of each embodiment can be enhanced.
<変形例>

Even if it is such a structure, the effect similar to 4th Embodiment can be acquired.
In addition, this modification is applicable also to 1st-3rd Embodiment and 5th Embodiment other than 4th Embodiment. Further, in the configuration in which the
