本発明は、多種多数の触媒前駆体及び該触媒前駆体を焼成することによって得られる触媒の自動合成を効率的に行う装置に関する。

【従来の技術】
複数の物質を組み合わせて新規化合物を合成する場合、近年、コンビナトリアルケミストリー(コンビケム)という技術が採用されている。これは、組み合わせを利用して、組成などを系統的に変化させた数百、数千の化合物群を一度に作成し評価する技術である。コンビケム技術は医薬のスクリーニングから始まり、有機合成や錯体合成の分野、そして材料化学の分野にも急速に広まっており、特に超伝導体、磁性体、蛍光材料などの開発に威力を発揮している。

触媒の分野では、所望の性質を持つ触媒を探索する方法として、コンビケム技術の均一系触媒への応用が精力的に行われてきたが、最近、不均一系触媒である複合金属酸化物触媒に関しても、マスキング法、インクジェット法、水熱合成法、含浸法、ゾルゲル法、を用いた合成例が報告されている(Angew.Chem.Int.Ed.,38,483(1999);Science,280,1735(1998);Angew.Chem.Int.Ed.,37,3369(1998);Ind.Eng.Chem.Es.,35,4801(1996);Angew.Chem.Int.Ed.,38,2794(1999);Angew.Chem.Int.Ed.,38(1999))。

【発明が解決しようとする課題】
ところが、複合金属酸化物触媒の触媒性能は原料成分の混ざり方に強く関係しており、同一の触媒原料を用いて同一の触媒組成で触媒又は触媒前駆体を調製しても、反応中や反応終了後の溶媒除去の際に触媒原料の混ざり方にムラが生じると、得られる複合金属酸化物触媒の触媒性能は、均一に触媒原料が混ざったものに比べて低くなることが多い。すなわち、触媒性能を高めるためには、触媒原料が均一に混合する触媒調製法が望ましい。

また、生成する結晶構造も触媒調製法によって異なり、同一の触媒原料を用いて同一の触媒組成で触媒又は触媒前駆体を調製しても、同一の触媒が必ずしも得られるとは限らず、従って、それぞれの触媒調製法の特徴を考慮して、目的に適った触媒調製法を選択することが、複合金属酸化物触媒の探索を行う際には非常に重要である。例えば、水熱合成法でのみ生成する結晶構造もあれば、含浸法で好ましい結晶構造を生成する触媒もある。すなわち、触媒探索を行うに当たっては、様々な調製法を用いて多角的に試みることが望ましい。

こうした複合金属酸化物触媒調製の特性を考慮すると、先に例示した調製法のみでは、効果的な触媒探索を行うには十分とは言えない。

水熱合成法は、ゼオライトや一部の複合金属酸化物触媒の調製に利用することができるが、特に複合金属酸化物触媒の調製に関しては限られた報告例しかなく、複合金属酸化物触媒の汎用的な調製法としては利用が困難である。

含浸法は、金属担持触媒など、少量の触媒成分を担体中に導入する場合には適した方法であるが、触媒成分含量が多い複合金属酸化物触媒に対しては、触媒原料の混ざり方にムラが生じたり、触媒原料の担体外へのはみ出しなどの問題があり、適切な調製法ではない。

ゾルゲル法は、触媒原料による制約、例えば、アルコキサイド法では触媒原料はアルコキサイドのみ、硝酸塩法では触媒原料は硝酸塩のみしか利用できないという制約がある。

また、アルコキサイド法で得られる微粒の沈殿物と溶媒部の分離は、サンプル数が少ない場合は、手作業での分離が実施可能であるが、自動合成工程の一環として大量のサンプルを処理しようとする場合は、沈殿物と溶媒部との分離を自動化することは容易ではない。また、溶媒部を分離できたとしても得られるのは微粒粉体であり、微粒粉体のまま触媒反応評価を行おうとすると、反応時に圧力損失を生じ、正確な触媒性能評価とはなり得ないという問題がある。一方、造粒によって粒径を増そうとすると、自動合成工程の一環として造粒工程を自動化することは容易ではない。また、単に触媒原料を溶媒中に混合し、混合液を加熱によって蒸発乾固によって溶媒を除去する方法も考えられるが、この場合、蒸発乾固によって得られた粉体は、攪拌下で蒸発乾固を行って得られた粉体であっても、極めて不均一な組成を有する粉体となり、これを焼成しても所望の複合金属酸化物触媒を得られないことが多い。さらに、溶媒を分離した後の粉体は様々な形態を有し、造粒を必要とするが、上記のように自動合成工程の一環として造粒工程を自動化するのは容易ではない。

マスキング法、インクジェット法は、次世代の複合金属酸化物触媒探索として最近、注目されつつあるが、構造や触媒性能の点で探索用に合成した触媒と実触媒との乖離が大きいため、これらの方法で適正なスクリーニングが実施できるかは分からないという問題がある。また、マスキング法、インクジェット法で得られる触媒は基板上のスポット式に配列されたライブラリーとして得られるため、そのままでは流通式の触媒性能評価装置に適用できないという制約や、そうした形態のために性能評価結果に大きい誤差が生じ易いという問題がある。

すなわち、触媒前駆体及び触媒のコンビケム的合成を行うにあたって、従来の技術では、触媒原料の制約、組成ムラをなくすための触媒原料の均一分散が困難であるということ、自動合成システムを構築する上でのボトルネックがあることなどの問題があり、多種多数の触媒前駆体を迅速且つ効率的に合成する方法はなく、それを実現する自動合成装置の開発が望まれていた。

本発明の目的は、多種多数の触媒原料を用いて、これらが均一に混ざった多種多数の触媒前駆体及び触媒を、迅速且つ効率的に自動合成する装置を提供することである。

【課題を解決するための手段】
上記目的を達成すべく、本発明者らは、触媒前駆体及び触媒自動合成装置について鋭意検討した結果、高温気流中に触媒原料を含む溶液や懸濁液などの液状物質を噴霧させて、液状物質の乾燥を瞬間的に行う噴霧乾燥を実施し、さらに粉体取りだし口に捕集容器と該捕集容器を載置できる捕集容器載置台を設置し、捕集容器と捕集容器設置台を所望の位置に移動制御させることによって、多種多様な原料に対応でき、組成ムラが小さく、且つ触媒性能評価を適切に行う上で必要な造粒ができ、またこれらの工程によって、触媒前駆体及び触媒合成の自動化を容易にできることを見出し、本発明を完成させるに至った。

すなわち、本発明は、
(1)触媒原料液を蓄えることのできるベッセルが複数個配列された原料ブロックと、前記触媒原料液を混合させて触媒原料調合液として蓄えることのできるベッセルが複数個配列された反応ブロックと、前記原料ブロックから前記触媒原料液を前記反応ブロックへ分注する第1分注装置と、前記触媒原料調合液を噴霧乾燥して触媒前駆体を粉体として得るための噴霧乾燥装置と、前記反応ブロックから前記触媒原料調合液を前記噴霧乾燥装置へ供給する第2分注装置と、前記噴霧乾燥装置から粉体の触媒前駆体を取り出すための前記噴霧乾燥装置の開口部である粉体取り出し口から粉体の触媒前駆体を回収するための捕集容器と、該捕集容器を設置できる捕集容器載置台と、前記捕集容器及び前記捕集容器載置台のうちの少なくとも一方を三次元的に移動させる捕集容器移動装置と、を備えていることを特徴とする触媒前駆体自動合成装置、
(2)前記第1分注装置が、前記触媒原料液を吸入・吐出するための第1シリンジと、該第1シリンジを三次元的に移動させる第1シリンジ移動機構部と、前記触媒原料液の吸入・吐出の切換及び前記触媒原料液の吸入量・吐出量を制御可能な第1流量制御ポンプと、前記第1シリンジ移動機構部及び前記第1流量制御ポンプを作動制御する第1制御装置と、を備えていることを特徴とする(1)に記載の触媒前駆体自動合成装置、
(3)前記第2分注装置が、前記触媒原料調合液を吸入・吐出するための第2シリンジと、該第2シリンジを三次元的に移動させる第2シリンジ移動機構部と、前記触媒原料調合液の吸入・吐出の切換及び前記触媒原料調合液の吸入量・吐出量を制御可能な第2流量制御ポンプと、前記触媒原料調合液を前記噴霧乾燥装置へ供給するための触媒原料調合液供給ラインと、前記第2シリンジ移動機構部及び前記第2流量制御ポンプを作動制御する第2制御装置と、を備えていることを特徴とする(1)または(2)に記載の触媒前駆体自動合成装置、
(4)前記捕集容器移動装置が、前記捕集容器及び前記捕集容器載置台のうちの少なくとも一方を三次元的に移動させる捕集容器移動機構部と、該捕集容器移動機構部を作動制御する捕集容器移動制御装置と、を備えていることを特徴とする(1)から3のうちのいずれか1項に記載の触媒前駆体自動合成装置、
(5)前記噴霧乾燥装置が、遠心方式、二流体ノズル方式、高圧ノズル方式、のうちのいずれか1つによって前記触媒原料調合液の噴霧乾燥を行うことを特徴とする(1)から4のうちのいずれか1項に記載の触媒前駆体自動合成装置、
(6)前記噴霧乾燥装置が、ガス加熱ヒーターと、チャンバーと、サイクロンと、噴霧口と、温度調節器と、ガス送風装置又はガス吸引装置と、ガス排気装置と、のうちの少なくともいずれか一つを備えていることを特徴とする(1)から(5)のうちのいずれかに記載の触媒前駆体自動合成装置、
(7)前記噴霧乾燥装置の開口部である前記粉体取り出し口が、電磁式、ロック式、圧着式、ねじ込み式、のうちのいずれか1つによって前記捕集容器を着脱することができる着脱機構部を備えていることを特徴とする(1)から(6)のうちのいずれかに記載の触媒前駆体自動合成装置、
(8)前記噴霧乾燥装置がサイクロンを備え、該サイクロンの出口を前記粉体取り出し口として用いることを特徴とする(1)から(7)のうちのいずれかに記載の触媒前駆体自動合成装置、
(9)前記触媒原料液を蓄えることのできるベッセルが、内部に磁気攪拌子を備え、前記原料ブロックが、前記触媒原料液を蓄えることのできるベッセルを加熱するヒーターと、回転磁場を形成させて各ベッセル内の前記磁気攪拌子を回転させる原料液攪拌装置と、を備えていることを特徴とする(1)から(8)のうちのいずれかに記載の触媒前駆体自動合成装置、

【発明の実施の形態】
以下、本発明の実施の形態を、図面を参照しつつ具体的に説明するが、本発明はこれに制限されるものではない。

まず始めに、本発明に係わる触媒前駆体自動合成装置の構成について説明する。図1は、本発明に係わる触媒前駆体自動合成装置の一実施形態を表す概念図である。

本発明の触媒前駆体自動合成装置は、触媒原料液を蓄えることのできるベッセル21が複数個配列された原料ブロック2と、触媒原料液を混合させて触媒原料調合液として蓄えることのできるベッセル41が複数個配列された反応ブロック4と、原料ブロック2から触媒原料液を反応ブロック4へ分注する第1分注装置3と、触媒原料調合液を噴霧乾燥するための噴霧乾燥装置6と、反応ブロック4から触媒原料調合液を噴霧乾燥装置6へ供給する第2分注装置5と、噴霧乾燥装置6の粉体取り出し口68から粉体として得られる触媒前駆体を回収するための捕集容器7と、捕集容器7を設置できる捕集容器載置台8と、捕集容器7及び捕集容器載置台8のうちの少なくとも一方を所望の位置に移動させる捕集容器移動装置9と、を備えている。

触媒を一定温度に保ち、且つ均一にしておくために、ベッセル21が内部に磁気攪拌子を備えていること、原料ブロック2が、触媒原料液を蓄えたベッセル21を加熱するヒーター22と、回転磁場を形成させて各ベッセル内の磁気攪拌子23を回転させる原料液攪拌装置24と、を備えていることが好ましい。

In the field of catalysts, combichem technology has been vigorously applied to homogeneous catalysts as a method for searching for catalysts having desired properties. Recently, composite metal oxide catalysts that are heterogeneous catalysts have been used. However, the catalytic performance of the composite metal oxide catalyst is strongly related to how the raw material components are mixed. It is very important when searching for a composite metal oxide catalyst to select a catalyst preparation method suitable for the purpose in consideration of the characteristics of each catalyst preparation method. For example, some crystal structures are produced only by the hydrothermal synthesis method, and other catalysts produce a preferred crystal structure by the impregnation method. In other words, it is desirable to try variously using various preparation methods when searching for a catalyst.

Considering such characteristics of the composite metal oxide catalyst preparation, the preparation method exemplified above alone is not sufficient for effective catalyst search.

Hydrothermal synthesis can be used for the preparation of zeolites and some composite metal oxide catalysts, but there are only limited reports on the preparation of composite metal oxide catalysts. It is difficult to use as a general-purpose preparation method.

The impregnation method is suitable when a small amount of a catalyst component such as a metal-supported catalyst is introduced into the support. However, for a composite metal oxide catalyst having a high catalyst component content, the method of mixing the catalyst raw materials There are problems such as unevenness and protrusion of the catalyst raw material to the outside of the carrier, which is not an appropriate preparation method.

The sol-gel method has a limitation due to the catalyst raw material, for example, the alkoxide method can use only alkoxide as the catalyst raw material, and the nitrate method can use only nitrate as the catalyst raw material.

In addition, the separation of fine precipitates obtained from the alkoxide method and the solvent part can be performed manually if the number of samples is small, but an attempt is made to process a large amount of samples as part of the automated synthesis process. In that case, it is not easy to automate the separation of the precipitate and the solvent part. In addition, even if the solvent part can be separated, it is fine powder that can be obtained. If an attempt is made to evaluate the catalytic reaction with the fine powder, pressure loss will occur during the reaction, and accurate catalyst performance evaluation cannot be achieved. There is a problem. On the other hand, when trying to increase the particle size by granulation, it is not easy to automate the granulation process as part of the automatic synthesis process. A method of simply mixing the catalyst raw material in a solvent and removing the solvent by evaporating to dryness by heating the mixed solution is also conceivable. The masking method and ink-jet method have recently been attracting attention as a search for next-generation composite metal oxide catalysts, but there is a large discrepancy between the catalyst synthesized for search and the actual catalyst in terms of structure and catalyst performance. There is a problem that it is not known whether proper screening can be performed by this method. In addition, since the catalyst obtained by the masking method and ink-jet method is obtained as a library arranged in a spot format on the substrate, it cannot be applied to a flow-through type catalyst performance evaluation device as it is, and performance due to such a configuration. In order to achieve the above object, the present inventors have intensively studied the catalyst precursor and the catalyst automatic synthesizer, and as a result, sprayed a liquid substance such as a solution or suspension containing the catalyst raw material in a high-temperature air stream to form a liquid.
