【発明の属する技術分野】
本発明は、排気ガス中に含まれる炭化水素、一酸化炭素及び窒素酸化物を除去する排気ガス浄化用触媒に関するものである。

【従来の技術】
従来、この種の排気ガス浄化用触媒として、例えば、ディーゼルエンジンの排気ガスを浄化する触媒担持フィルタ100が知られている。図4に示すように、触媒担持フィルタ100は、デイーゼルエンジンの排気側に接続され、排気ガス通路となる各セル101がハニカム状に形成され、かつそれらのセル101が交互に目封じされている。そして、この触媒担持フィルタ100は、内部に堆積したパティキュレート(PM:粒子状物質)を捕集するとともに、HC,COの酸化、NOxの還元を行うことによって排気ガスを浄化している。

このような触媒担持フィルタ100の形成材料としては、耐熱性及び熱伝導性に優れた多孔質炭化珪素焼結体がある。そして、図5に示すように、セラミック担体102の表面には、アルミナコート層(触媒コート層)103が形成されている。このアルミナコート層103は、アルミナ粉末を含むスラリーをセラミック担体102を含浸された後、乾燥、焼成することによって形成される。さらにそのアルミナコート層には、Pt,Pd,Rh等の貴金属やアルカリ金属等からなる触媒104が担持されている。この触媒104は、アルミナコートされたセラミック担体102に硝酸パラジウム水溶液等が含浸された後、乾燥、焼成することによってアルミナコート層103に担持される。

【発明が解決しようとする課題】
ところが、図6に示すように、セラミック担体102を構成するSiC粒子(炭化珪素粒子)105の表面は滑らかである。そのため、セラミック担体102にスラリーを含浸させたとしても、表面張力の関係でアルミナコート層がSiC粒子105間のネック部に集中(偏在)する。この結果、触媒がSiC粒子105の表面全体に分散した状態で均一に担持されなくなり、触媒としての効果が低下する。

又、排気ガス中に含まれる酸化硫黄(SO2)は、酸素過剰雰囲気中で金属触媒によって酸化され、SO3となる。そして、そのSO3が排気ガス中に含まれる水蒸気と反応してH2SO4となり、このH2SO4がアルミナコート層に付着すると、アルミナコート層の耐久性が低下する原因となる。そのため、アルミナコート層をSiC粒子105の表面にできるだけ薄く担持させ、H2SO4を離脱させ易くすることが望まれている。

本発明は上記の課題に鑑みてなされたものであり、その目的は、サポート材層の表面に触媒コート層を強力にかつ全体的に分散させた状態で固定することが可能な排気ガス浄化用触媒を提供することにある。

【課題を解決するための手段】
上記の課題を解決するために、請求項1に記載の発明では、排気ガス中に含まれる炭化水素、一酸化炭素及び窒素酸化物を除去する排気ガス浄化用触媒において、セラミック担体を構成するセラミック粒子と、セラミック酸化物の針状結晶からなり、前記セラミック担体を構成するセラミック粒子を被覆するサポート材層と、アルカリ金属系又はアルカリ土類金属系の触媒、貴金属系の触媒を担持するセラミック酸化物の粒子からなり、前記サポート材層に担持される触媒コート層とを備えることを要旨とする。

以下、本発明の「作用」について説明する。
請求項1に記載の発明によれば、セラミック担体を構成するセラミック粒子に、セラミック酸化物の針状結晶からなるサポート材層が被覆されている。そして、そのサポート材層に触媒を有するセラミック酸化物粒子からなる触媒コート層が担持されている。そのため、針状のサポート材層が抵抗になり、触媒コート層はサポート材層の表面から離脱しにくくなる。又、サポート材層は、セラミック担体を構成するセラミック酸化物粒子の表面に対し均一に被覆されているため、触媒コート層を構成するセラミック酸化物粒子を分散して担持させることができる。この結果、触媒及び助触媒は、セラミック担体を構成するセラミック粒子のネック部に集中(偏在)されなくなる。

【発明の実施の形態】
以下、本発明をディーゼルエンジンの排気ガスを浄化する触媒担持フィルタに具体化した一実施形態を、図面に基づき詳細に説明する。

図1,図2に示すように、排気ガス浄化用触媒としての触媒担持フィルタ10は、図示しないディーゼルエンジンの排気ガス経路上に配置されている。触媒担持フィルタ10は、SiC焼結体からなる多孔質なセラミック担体15を備えている。セラミック担体15としては、炭化珪素粉末の他、窒化珪素粉末のような酸化物系セラミック、又はサイアロン、ムライト、コーディエライト、シリカ及びリン酸ジルコニウム等のような酸化物系セラミックに属するセラミック粉末に、有機バインダ、潤滑剤、可塑剤及び水を配合して混練し、押出し成形した後に焼結したものを用いることができる。

かかるサポート材層21の構造、即ち、各SiC粒子20の表面を被覆することによって形成されたアルミナ薄膜の結晶構造には、γ一Al2O3、δ−Al2O3、θ−Al2O3のうち少なくとも1つが含まれている。サポート材層21を構成する小繊維突起状アルミナ結晶の直径は、2〜50nmであり、長さが20〜300nmで全長/直径の比が5〜50の形状を有するものである。そして、このような構造からなるサポート材層21の厚みは0.5μm以下で、アルミナ基準のアルミナの比表面積は、50〜300m2/gであることが好ましい。

希土類金属系の助触媒27としては、セリウム(Ce)及びランタン(La)の如き希土類金属の中から選ばれる少なくとも1つの単体、又はセリア(CeO2)やランタナ(La2O3)のような希土類酸化物があげられる。ちなみに、本実施形態において、アルカリ金属系の触媒25としてはリチウムが選択され、貴金属系の触媒26としては白金が選択され、更に助触媒27としてはセリアが選択されている。
