本発明はパソコンや携帯電話などの小型部品として使用されるシート積層部品の製造方法に関するものである。

【従来の技術】
従来のシート積層部品の製造方法としては図3に示す方法がある。

図3(a)〜(f)は従来のシート積層部品の製造方法を示す断面図である。図3(a)に示すようにセラミック基板1の上に熱可塑性樹脂を主成分とする接着層2を形成する。次に図3(b)に示すように接着層2の上に導体ペーストを用いてスクリーン印刷により導体パターン3を形成する。そして図3(c)に示すように導体パターン3の上にキャリアフィルムに形成した未焼結セラミックグリーンシート4を積層して加熱および加圧することにより接着層2を介してセラミック基板1と仮固定する。さらに図3(d)に示すように未焼結セラミックグリーンシート4の上に導体ペーストをスクリーン印刷により導体パターン5を形成する。次に図3(e)に示すようにキャリアフィルム上に形成した未焼結セラミックグリーンシート6を加熱および加圧して未焼結セラミックグリーンシート4と仮固定する。次に図3(f)に示すようにセラミック基板1の上に形成された未焼結セラミックグリーンシート4,6の積層体を仮固定した状態で脱バインダーおよび焼成を行い、セラミック基板1の上にセラミックグリーンシートの積層体が接合してシート積層部品が形成できる。

【発明が解決しようとする課題】
しかしながら、上記従来のシート積層部品の製造方法において、シート積層部品の構成またはプレス条件などにより変形または破壊する場合があり、そのためプレス条件が限定されることが多かった。また高周波モジュールなどの場合、配線層間のアイソレーションを確保するため大面積のグランド層を形成するが、この大面積のグランド層の電極とシートとの接着性が劣化し、焼成後に剥離を発生することがあった。

また、積層工程において、ストライプ状に形成された電極間で段差が生じ、接着性が悪くないキャリアフィルムを剥離する際、キャリアフィルム切れが発生するという課題を有していた。

上記目的を達成するために、本発明は以下の構成を有するものである。

以下、本発明の実施の形態におけるシート積層部品の製造方法について、図を用いて説明する。

図1は本発明の実施の形態1におけるシート積層部品の製造方法を示す模式図である。第1および第2のグリーンシート14a,14bは厚み50μm、大きさ200×200mmのガラスセラミックグリーンシートを用いた。この第1および第2のグリーンシート14a,14bの支持面は離型処理した厚み75μm程度のキャリアフィルム13a,13bを有している。そして第1のグリーンシート14aの上にスクリーン印刷により乾燥した厚みが10〜15μmとなるように電極パターン16を形成し、キャリアフィルム13bを有する第2のグリーンシート14bをキャリアフィルム13bが外側になるように第1のグリーンシート14aに積層して熱プレスする。ここで電極パターン16の面積を第1および第2のグリーンシート14a,14bの80%程度の大きさとした。

上プレス定板11と下プレス定板15の間に電極パターン16を形成した第1のグリーンシート14aに第2のグリーンシート14bを積層したものを配置する。そして第2のグリーンシート14bに設けたキャリアフィルム13bと上プレス定板11の間に表面に凹凸部12aとしたアラミド繊維を張り合わせた弾性シート12を配置する。ここでアラミド繊維の径は20μm程度とし、このアラミド繊維側をキャリアフィルム13bと対向するように配置する。

(表1)に示す結果から、凹凸状を形成した弾性シート12を使用した場合、接着性が良く、またキャリアフィルム13bの厚みが50μm,40μmと比較的薄い場合に接着性が強くなっていることが確認できた。この結果よりグリーンシート14bの表面を観察すると、弾性シート12の凹凸状の形状が厚さ75μmより比較的薄い厚さ50μm,40μmの方がはっきり転写されていることが確認できた。

図2は本発明の実施の形態2におけるシート積層部品の製造方法を示す模式図である。図1と異なる点は弾性シート12の代わりに上プレス定板17の表面に凹凸部17aが形成されている。この上プレス定板17を用いて積層セラミックコンデンサを作製して評価を行った。

以上のように本発明によれば、電極を印刷した第1のグリーンシート上にキャリアフィルムを有する第2のグリーンシートをこのキャリアフィルムが外側になるように積層し、熱プレスにより積層する工程において、プレス定板とキャリアフィルムを有する第2のグリーンシート間に表面が凹凸状に形成された弾性シートを挿入してプレス積層するシート積層部品の製造方法であり、アンカー効果により第1と第2のグリーンシート間の密着性が向上すると共に第2のグリーンシートとキャリアフィルム間に間隙ができキャリアフィルムが剥がれ易くなる。
