Description
The present invention relates to a method for producing a gas barrier laminate having excellent gas barrier properties even when stored at high temperature and high humidity for a long time.
Thermoplastic resin films such as polyamide film and polyester film are excellent in strength, transparency, and moldability, and thus are used in a wide range of applications as packaging materials. However, since these thermoplastic resin films have a large gas permeability such as oxygen, when they are used for packaging general foods, retort-treated foods, cosmetics, medical supplies, agricultural chemicals, etc., they have permeated the film during long-term storage. The contents may be altered by gases such as oxygen.
Therefore, a laminated film in which a thermoplastic resin surface is coated with a polyvinylidene chloride (hereinafter abbreviated as PVDC) emulsion or the like to form a PVDC layer having a high gas barrier property has been widely used for food packaging and the like. However, since PVDC generates an organic substance such as acid gas during incineration, interest in the environment has increased in recent years, and a shift to other materials has been strongly desired.
Polyvinyl alcohol (hereinafter abbreviated as PVA) as an alternative to PVDC does not generate toxic gases and has a high gas barrier property in a low humidity atmosphere. However, as the humidity increases, the gas barrier property decreases rapidly. In many cases, it cannot be used for packaging foods.
As a polymer that has improved the deterioration of gas barrier properties under high humidity of PVA, a copolymer of alcohol and ethylene (EVOH) is known. However, in order to maintain the gas barrier property at high humidity at a practical level, it is necessary to increase the copolymerization ratio of ethylene to some extent, and such a polymer is hardly soluble in water.
Therefore, in order to obtain a coating agent using EVOH having a high copolymerization ratio of ethylene, it is necessary to use an organic solvent or a mixed solvent of water and an organic solvent, which is not desirable from the viewpoint of environmental problems, and recovery of the organic solvent. Since a process etc. are required, there exists a problem that cost becomes high.
As a method of coating a film with a liquid composition comprising a water-soluble polymer and developing a high gas barrier property even under high humidity, the film is coated with an aqueous solution comprising a partially neutralized product of PVA and polyacrylic acid or polymethacrylic acid. Then, a method of crosslinking both polymers by ester bonds by heat treatment has been proposed (Patent Document 1: Japanese Patent Application Laid-Open No. 06-220221, Patent Document 2: JP 07-0102083, Patent Document 3: 07). However, the method proposed in the above publication requires heat treatment at a high temperature or a long-time heat treatment in order to develop a high gas barrier property. Not a few.
In addition, heat treatment at a high temperature may cause discoloration or decomposition of PVA or the like constituting the gas barrier layer, and may cause deformation such as wrinkles on a base material such as a plastic film on which the gas barrier layer is laminated, resulting in a packaging material. Can no longer be used. In order to prevent the deterioration of the plastic substrate, it is necessary to use a special heat-resistant film that can sufficiently withstand high-temperature heating as a substrate, which is difficult in terms of versatility and economy.
On the other hand, when the heat treatment temperature is low, it is necessary to perform the treatment for a very long time, which causes a problem that productivity is lowered.
Further, studies have been made to solve the problems of the PVA film by introducing a crosslinked structure into PVA. However, in general, the humidity dependence of the oxygen gas barrier property of the PVA film decreases with an increase in the crosslinking density, but on the other hand, the oxygen gas barrier property under the dry conditions inherent to the PVA film decreases, resulting in a result. As such, it is very difficult to obtain a good oxygen gas barrier property under high humidity.
In general, water resistance is improved by cross-linking polymer molecules, but gas barrier property is a property that prevents the entry and diffusion of relatively small molecules such as oxygen, and gas barrier properties can be obtained by simply cross-linking polymers. For example, three-dimensional crosslinkable polymers such as epoxy resins and phenol resins do not have gas barrier properties.
There has been proposed a method for providing a gas barrier laminate having a high gas barrier property even under high humidity while using a water-soluble polymer such as PVA by a heat treatment at a lower temperature or in a shorter time than conventional (Patent Document 7). : Japanese Patent Laid-Open No. 2001-323204, Patent Document 8: Japanese Patent Laid-Open No. 2002-020677, Patent Document 9: Japanese Patent Laid-Open No. 2002-241671).
However, a gas barrier layer is formed only by the method described in Patent Documents 1 to 9 by esterifying the hydroxyl group in PVA and COOH in polyacrylic acid or ethylene-maleic acid copolymer by heating. When the film is stored under high temperature and high humidity for a long time, the ester bond is decomposed by hydrolysis, and the gas barrier property is remarkably deteriorated.
As a result, more severe requirements could not be met by merely heating and curing the coating agents described in Patent Documents 1-9.

The maleic acid unit in the EMA in the present invention is preferably contained in an amount of 10 mol% or more, and an alternating copolymer of ethylene and maleic anhydride having approximately equimolar maleic acid units is preferred. If the maleic acid unit is less than 10 mol%, the formation of a crosslinked structure by reaction with the PVA unit is insufficient and the gas barrier properties are lowered.
Moreover, it is preferable that the weight average molecular weights of EMA used by this invention are 3000-1 million, It is more preferable that it is 5000-900000, It is still more preferable that it is 10000-800000.
Incidentally, the maleic acid unit in the EMA used in the present invention tends to have a maleic anhydride structure in which the adjacent carboxyl group is dehydrated and cyclized in a dry state, while it is ring-opened to form a maleic acid structure when wet or in an aqueous solution. .
In the gas barrier layer forming coating (C) used in the present invention, the weight ratio of the polyalcohol polymer (A) to the polycarboxylic acid polymer (B) is polyalcohol polymer / polycarboxylic acid polymer = 90/10. Is preferably 10/90, more preferably 70/30 to 15/85, still more preferably 60/40 to 20/80, and particularly preferably 50/50 to 25/75. preferable. If any of the polymers is relatively excessive, the effect of improving the gas barrier property is small.
The polycarboxylic acid polymer (B) used in the present invention is preferably partially neutralized with a basic compound. Basic compounds include alkali metal hydroxides such as sodium hydroxide, lithium hydroxide and potassium hydroxide, magnesium hydroxide, calcium hydroxide, barium hydroxide, zinc hydroxide, aluminum hydroxide, cobalt hydroxide, water Bivalent or higher metal hydroxide compounds such as tin oxide, iron hydroxide, titanium hydroxide, copper hydroxide, nickel hydroxide, manganese hydroxide, ammonia, methylamine, ethylamine, butylamine, dimethylamine, diethylamine, dibutylamine, There are alkylamines such as trimethylamine, triethylamine, and tributylamine, alcohol amines such as dimethylaminoethanol, diethanolamine, ethanolamine, and aminomethylpropanol, cyclic amines such as morpholine, and polyvalent amines such as ethylenediamine. Sodium, lithium hydroxide, magnesium hydroxide, calcium hydroxide is preferred. You may use a basic compound 1 type or in combination of multiple.
As for the quantity of a basic compound, 0.1-50 mol% neutralization is preferable with respect to carboxylic acid, and 0.5-40 mol% neutralization is more preferable. If the neutralization rate is too low or too high, good gas properties cannot be obtained.
The gas barrier layer-forming coating material used in the present invention may further contain an inorganic layered compound. By containing the inorganic layered compound, the gas barrier properties of the gas barrier layer and the gas barrier laminate can be further improved.
From the viewpoint of gas barrier properties, it is preferable that the content of the inorganic layered compound is large. However, inorganic layered compounds have strong water affinity and are easy to absorb moisture. Moreover, since the coating material containing an inorganic layered compound tends to increase in viscosity, it tends to impair paintability. Furthermore, when there is much content of an inorganic layered compound, the transparency of the gas barrier layer and gas barrier layered product formed will fall.
Therefore, from these viewpoints, the inorganic layered compound is preferably 1 to 300 parts by weight, and 2 to 200 parts by weight with respect to a total of 100 parts by weight of the polyalcohol-based polymer and the polycarboxylic acid-based polymer. More preferred is at most 100 parts by weight.

The inorganic layered compound here is an inorganic compound in which unit crystal layers overlap to form a layered structure, and particularly those that swell and cleave in a solvent.
Preferred examples of the inorganic layered compound include montmorillonite, beidellite, saponite, hectorite, soconite, vermiculite, fluoromica, muscovite, paragonite, phlogopite, biotite, lepidrite, margarite, clintonite, anandite, chlorite, donba Sight, Sudowite, Kukkeite, Clinochlore, Chamosite, Nimite, Tetrasilic Mica, Talc, Pyrophyllite, Nacrite, Kaolinite, Halloysite, Chrysotile, Sodium Teniolite, Xanthophylite, Antigolite, Dickite, Hydrotalcite Swelling fluorine mica or montmorillonite is particularly preferable.
These inorganic layered compounds may be naturally occurring, artificially synthesized or modified, or those treated with an organic material such as an onium salt.
α(MF)・β(aMgF2・bMgO)・γSiO2(式中、Mはナトリウム又はリチウムを表し、α、β、γ、a及びbは各々係数を表し、0.1 ≦α≦2、2≦β≦3.5 、3≦γ≦4、0≦a≦1、0≦b≦1、a+b=1である。)
The swellable fluoromica mineral is most preferable in terms of whiteness, and is represented by the following formula.
α (MF) · β (aMgF 2 · bMgO) · γSiO 2 (wherein M represents sodium or lithium, α, β, γ, a and b each represents a coefficient, 0.1 ≦ α ≦ 2, 2 ≦ β ≦ 3.5, 3 ≦ γ ≦ 4, 0 ≦ a ≦ 1, 0 ≦ b ≦ 1, and a + b = 1.)
As a method for producing such a swellable fluoromica-based mineral, for example, silicon oxide, magnesium oxide, and various fluorides are mixed, and the mixture is completely heated in an electric furnace or a gas furnace at a temperature range of 1400 to 1500 ° C. There is a so-called melting method in which a fluoric mica-based mineral is crystal-grown in a reaction vessel during the cooling process.
Further, there is a method of using a talc as a starting material and intercalating an alkali metal ion thereto to obtain a swellable fluoromica-based mineral (Japanese Patent Laid-Open No. 2-149415). In this method, a swellable fluoromica-based mineral can be obtained by mixing talc with an alkali silicofluoride or an alkali fluoride and subjecting it to a heat treatment at about 700 to 1200 ° C. for a short time in a magnetic crucible.
At this time, the amount of alkali silicofluoride or alkali fluoride mixed with talc is preferably in the range of 10 to 35% by weight of the entire mixture. This is not preferable because the yield decreases.
The alkali metal silicofluoride or alkali metal is preferably sodium or lithium. These alkali metals may be used alone or in combination. In addition, among alkali metals, in the case of potassium, a swellable fluoromica-based mineral cannot be obtained, but it can be used in combination with sodium or lithium, and for the purpose of adjusting the swellability in a limited amount. It is.
Furthermore, in the process of producing the swellable fluoromica-based mineral, it is also possible to adjust the swelling property of the swellable fluoromica-based mineral to be produced by blending a small amount of alumina.
MaSi4(Al1.67-aMg0.5+a)O10(OH)2・nH2O

MaSi4(Fe(III)1.67-aMg0.5+a)O10(OH)2・nH2O
Montmorillonite is represented by the following formula and can be obtained by purifying a naturally occurring product.
M a Si 4 (Al 2 -a Mg a ) O 10 (OH) 2 .nH 2 O (wherein M represents a cation of sodium and a is from 0.25 to 0.60. In addition, an ion-exchange cation between layers) (The number of water molecules bonded to each other varies depending on conditions such as the cation species and humidity, and is represented by nH 2 O in the formula.)
In addition, montmorillonite also includes the same type of ion substitution products of magnesia montmorillonite, iron montmorillonite, and iron magnesia montmorillonite represented by the following formula group, and these may be used.
M a Si 4 (Al 1.67-a Mg 0.5 + a ) O 10 (OH) 2 .nH 2 O
M a Si 4 (Fe (III) 2-a Mg a ) O 10 (OH) 2 .nH 2 O
M a Si 4 (Fe (III) 1.67-a Mg 0.5 + a ) O 10 (OH) 2 .nH 2 O
(In the formula, M represents a cation of sodium, and a is 0.25 to 0.60.)
Usually, montmorillonite has ion-exchangeable cations such as sodium and calcium between its layers, but the content ratio varies depending on the production area. In the present invention, it is preferable that the ion exchange cation between layers is replaced with sodium by ion exchange treatment or the like. Moreover, it is preferable to use montmorillonite purified by water treatment.
The inorganic layered compound can be directly mixed with the polyalcohol-based polymer (A) and the polycarboxylic acid-based polymer (B), but is preferably swollen and dispersed in a liquid medium in advance before mixing. The liquid medium for swelling and dispersing is not particularly limited. For example, in the case of natural swelling clay minerals, alcohols such as water, methanol, ethanol, propanol, isopropanol, ethylene glycol, diethylene glycol, dimethylformamide, dimethyl sulfoxide Acetone and the like, and alcohols such as water and methanol are more preferable.
The coating material for forming a gas barrier layer (C) used in the present invention has a heat stabilizer, an antioxidant, a reinforcing material, a pigment, a deterioration inhibitor, a weathering agent, a flame retardant, a plastic, as long as the characteristics are not greatly impaired. Agents, mold release agents, lubricants and the like may be added.
Examples of the heat stabilizer, antioxidant, and deterioration inhibitor include hindered phenols, phosphorus compounds, hindered amines, sulfur compounds, copper compounds, alkali metal halides, and mixtures thereof.
Next, the manufacturing method of the gas barrier layer-forming coating material (C) used in the present invention will be described.
For example, a method in which the polyalcohol polymer (A) and the polycarboxylic acid polymer (B) are separately made into aqueous solutions and mixed before use is preferable.
When the carboxylic acid is partially neutralized using a basic compound, the gas barrier layer-forming paint (C) can be obtained by various methods. For example,
(1) When mixing an aqueous solution of the polyalcohol-based polymer (A) and an aqueous solution of the polycarboxylic acid-based polymer (B), a basic compound or an aqueous solution of the basic compound is mixed.
(2) A basic compound is previously dissolved in an aqueous solution of the polycarboxylic acid polymer (B), and this is mixed with an aqueous solution of the polyalcohol polymer (A).
(3) A basic compound is previously dissolved in an aqueous solution of the polyalcohol polymer (A), and this is mixed with an aqueous solution of the polycarboxylic acid polymer (B).
The method (2) is preferable.
The concentration (= solid content) of the gas barrier layer-forming coating material (C) can be appropriately changed according to the specifications of the coating apparatus and the drying / heating apparatus, but it is sufficient to exhibit gas barrier properties in a too dilute solution. It becomes difficult to coat a layer having a thickness, and a problem that a long time is required in the subsequent drying process tends to occur. On the other hand, when the concentration of the gas barrier layer-forming coating material (C) is too high, it is difficult to obtain a uniform coating material, and a problem is likely to occur in paintability. From such a viewpoint, the concentration (= solid content) of the gas barrier layer-forming coating material (C) is preferably in the range of 5 to 50% by weight.

One or more of clay, barium sulfate, alumina powder, silica powder, magnesium carbonate, etc. are blended according to a formulation known per se in a total amount of 5 to 100 parts by weight per 100 parts by weight of the thermoplastic resin. It doesn't matter.
Furthermore, with the aim of improving gas barrier properties, a prescription known per se in the amount of 5 to 100 parts by weight as a total amount of scaly inorganic fine powders such as water-swellable mica and clay per 100 parts by weight of the thermoplastic resin There is no problem even if it is blended according to.
[Undercoat layer]
In the gas barrier laminate of the present invention, the gas barrier layer-forming coating material (C) described above is applied directly on a plastic substrate or via a UC layer on a plastic substrate, and after heat treatment, It is formed by heat treatment in the presence. Therefore, the UC layer used in the present invention will be described. The UC layer is located between the gas barrier layer and the plastic substrate, and mainly plays a role in improving the adhesion of the gas barrier layer.
The UC layer can be formed from various polymers such as urethane, polyester, acrylic, and epoxy, and a urethane UC layer is preferred.
For example, in the case of a urethane-based UC layer,
(1) A UC composition containing a polyol component such as polyester polyol or polyether polyol and a polyisocyanate component is coated on a plastic substrate and heated to react the polyol component with the polyisocyanate component, thereby producing a urethane system. UC layers can be formed. By applying the paint (C) solution on the UC layer and heating it, a laminate comprising a substrate / UC layer / gas barrier layer can be obtained.
(2) The UC composition is coated on a plastic substrate and dried to obtain a precursor of the UC layer in which the reaction between the polyol component and the polyisocyanate component is not completed, and the paint ( The base material / UC layer / gas barrier layer can be obtained by applying the solution of C) and heating to form the UC layer and the gas barrier layer at the same time.
(3) Alternatively, after coating the UC composition on the plastic substrate, without heating, the gas barrier layer-forming coating material is applied and heated to form the UC layer and the gas barrier layer. It can carry out at once and the laminated body which consists of a base material / UC layer / gas barrier layer can also be obtained.
The polyisocyanate contained in the UC composition reacts with the hydroxyl groups in the polyalcohol-based polymer (A) in the interface region with the gas barrier layer to contribute to the improvement of adhesion, and also assists in crosslinking of the gas barrier layer, Therefore, the methods (2) and (3) are preferable.

These polyester polyols preferably have a glass transition temperature (hereinafter referred to as Tg) of −50 ° C. to 120 ° C., more preferably −20 ° C. to 100 ° C., and still more preferably 0 ° C. to 90 ° C. The suitable Tg of the polyester polyol is also related to the heat curing conditions when the paint (C) is heated and cured after application. When heat-curing at a relatively low temperature, a polyester polyol having a relatively high Tg is preferable. When heat-curing at a relatively high temperature, a polyester polyol having a relatively wide Tg from a low temperature to a high temperature can be suitably used. For example, when the paint (C) is heated and cured at 180 ° C., a polyester polyol having a Tg of about 70 to 90 ° C. is preferable. On the other hand, when the paint (C) is heated and cured at 200 ° C., a polyester polyol having a Tg of about 0 to 90 ° C. can be used.
The number average molecular weight of these polyester polyols is preferably from 1,000 to 100,000, more preferably from 3,000 to 50,000, and even more preferably from 10,000 to 40,000.

Containing a terminal isocyanate group obtained by a reaction with a polyfunctional polyisocyanate compound such as isocyanurate, burette, or allophanate derived from the polyisocyanate monomer, or a trifunctional or higher functional polyol compound such as trimethylolpropane or glycerin; A polyfunctional polyisocyanate compound etc. can be mentioned. A trifunctional isocyanurate which is a trimer of hexamethylene diisocyanate (hereinafter also referred to as HMDI) is preferable.
The weight ratio of polyester polyol to polyisocyanate is preferably 10:90 to 99: 1, more preferably 30:70 to 90:10, and even more preferably 50:50 to 85:15.
The thickness of the UC layer can be appropriately determined according to the application to be used, but it is preferably 0.1 μm to 10 μm, more preferably 0.1 μm to 5 μm, and 0.1 μm to 1 μm. It is particularly preferable that the thickness is as follows. When the thickness is less than 0.1 μm, it is difficult to develop adhesiveness, and when the thickness exceeds 10 μm, difficulty is easily caused in the production process such as coating.
The concentration of polyesterol and polyisocyanate in the UC composition can be adjusted using an appropriate solvent, and the concentration is preferably in the range of 0.5 to 80% by weight. More preferably, it is in the range of -70% by weight. If the concentration of the solution is too low, it will be difficult to form a coating film with the required film thickness, and an excessive amount of heat will be required during drying. If the concentration of the solution is too high, the solution viscosity becomes too high, which causes a problem that deteriorates operability during mixing and coating.

In addition to the above components, the UC layer includes known curing accelerators, fillers, softeners, anti-aging agents, stabilizers, adhesion promoters, leveling agents, antifoaming agents, plasticizers, inorganic fillers, and tackifiers. Resins, fibers, colorants such as pigments, usable time extenders, and the like can also be used.
In order to form the UC layer and the gas barrier layer, the composition for forming each layer is formed on a plastic substrate by a roll coater method, a gravure method, a gravure offset method, a spray coating method, or a combination method thereof. Although it can apply | coat to desired thickness on a UC layer, it is not limited to these systems.
Moreover, after apply | coating to an unstretched film and drying, it can also be extended | stretched. [
[Gas barrier laminate]
The gas barrier laminate of the present invention is applied to the above-described coating material for forming a gas barrier layer (C) on a plastic substrate directly or via a UC layer, followed by heat treatment, and further monovalent. It is formed by heat treatment in the presence of water containing a metal compound (D1) and / or a basic organic compound (D2) and a divalent or higher valent metal compound (E).
That is, after applying the gas barrier layer-forming paint (C), the final gas barrier laminate is formed by an esterification reaction between the polyalcohol polymer (A) and the polycarboxylic acid polymer (B) by once heat-treating. A gas barrier laminate (hereinafter, this precursor may be referred to as “gas barrier laminate (1)”), which is also referred to as a precursor of the body, is generated.
Since it can be influenced by the ratio of the polyalcohol-based polymer (A) and the polycarboxylic acid-based polymer (B), various components contained in the paint, etc., the preferable heat treatment conditions for the paint (C) are generally Although it cannot say, it is preferable to carry out at the temperature of 100 degreeC or more and 300 degrees C or less, 120 degreeC or more and 250 degrees C or less are more preferable, 140 degreeC or more and 240 degrees C or less are more preferable, 160 degreeC or more and 220 degrees C or less are especially preferable.
Specifically, heat treatment is performed for 90 seconds or more in a temperature range of 100 ° C. or more and less than 140 ° C., for 1 minute or more in a temperature range of 140 ° C. or more and less than 180 ° C., or for 30 seconds or more in a temperature range of 180 ° C. or more and less than 250 ° C. Preferably,
It is more preferable to perform heat treatment for 2 minutes or more in a temperature range of 100 ° C. or more and less than 140 ° C., 90 seconds or more in a temperature range of 140 ° C. or more and less than 180 ° C., or 1 minute or more in a temperature range of 180 ° C. or more and 240 ° C. or more. Preferably
It is particularly preferable to perform heat treatment for 4 minutes or more in a temperature range of 100 ° C. or more and less than 140 ° C., for 3 minutes or more in a temperature range of 140 ° C. or more and less than 180 ° C., or for about 2 minutes in a temperature range of 180 ° C. or more and less than 220 ° C. preferable.
By subjecting the precursor to heat treatment in the presence of water containing a monovalent metal compound (D1) and / or a basic organic compound (D2) and a divalent or higher-valent metal compound (E), the precursor is subjected to high temperature and high humidity. Even if it is exposed for a long time, it is possible to suppress / prevent deterioration of gas barrier properties (hereinafter, containing a monovalent metal compound (D1) and / or a basic organic compound (D2) and a divalent or higher metal compound (E)) A gas barrier laminate that has been heat-treated in the presence of water is sometimes referred to as “gas barrier laminate (2)”).
As described in the background art section, by applying a paint and then heating, the hydroxyl group in the polyalcohol-based polymer (A) and the COOH in the polycarboxylic acid-based polymer (B) can only be esterified. In the case of crosslinking, when the gas barrier laminate was stored at a high temperature and high humidity for a long time, the ester bond was hydrolyzed and the gas barrier property was significantly deteriorated.
On the other hand, as described above, after the gas barrier layer-forming paint (C) is applied and heat-treated, the monovalent metal compound (D1) and / or the basic organic compound (D2) and the divalent or higher metal compound ( By performing the heat treatment in the presence of water containing E), it is possible to suppress / prevent much lower gas barrier properties than before.

[Creation of paint for forming gas barrier layer]
PVA (manufactured by Kuraray Co., Ltd., Poval 105 (polyvinyl saponification degree: 98 to 99%, average polymerization degree: about 500) was dissolved in hot water and then cooled to room temperature to obtain a PVA aqueous solution. A weight average molecular weight of 100,000) was dissolved in water to prepare an EMA aqueous solution to which sodium hydroxide was added in an amount that neutralized 10% (mol) of carboxyl groups. A gas barrier layer-forming paint having a solid content of 10% was mixed.

[Example 1]
The gas barrier laminate (1) before the heat treatment in the presence of water is immersed in a mixed aqueous solution of 300 ppm of sodium hydroxide and 100 ppm of magnesium hydroxide heated to 95 ° C. for 30 seconds, and then distilled water. Washed with. The laminated film after washing was dried for 24 hours in an atmosphere of 25 ° C. and 60% humidity, and the oxygen permeability was measured. The laminated film after drying was allowed to stand in an environment of 40 ° C. and 90% humidity for 7 days, and then the oxygen permeability of the gas barrier laminate was measured.
