【発明の属する技術分野】
本発明は、例えば糞尿等の水分を含む汚物の処理などに好適な、水溶性、水離解性又は水分散性及び生分解性を有する防水シート及びこれを用いた使捨用袋に関するものである。

【従来の技術】
今日、防水シートは、袋状等の種々の形状に加工して、ペット等の糞尿処理、簡易トイレ、紙オムツのバックシート、人工肛門からの***物の貯納、介護分野における汚物処理などに広く使用されている。この防水シートの材料としては、従来、ポリエチレン等の合成樹脂フィルムが用いられている。そのため、この防水シートは、使用後、焼却処分又は埋立処分による廃棄処理が行われており、環境負荷の大きいものである。

かかる環境負荷を低減すべく、耐水性及び生分解性を有する耐水樹脂層と水溶性又は水分解性を有する樹脂フィルムとの2層で構成される防水シートを用い、この防水シートを袋状に成形した使捨用袋が開発されている(特開平4−328616号等公報参照)。この使捨用袋は、耐水樹脂層の耐水性によって糞尿等の汚物の貯納が可能であり、さらに水洗トイレ等に投棄すると、樹脂フィルムが水に溶解又は離解し、耐水樹脂層が微生物によって生分解されるよう構成されている。

【発明が解決しようとする課題】
上記従来の使捨用袋は、上述のように溶解、離解及び生分解されるため焼却、埋立等の廃棄処理が不要になるが、耐水樹脂層の微生物による生分解には長時間を要する。従って、この使捨用袋を水洗トイレ等に投棄すると、樹脂フィルムが溶解又は離解しても耐水樹脂層が残存し、トイレ配管、下水道、下水処理施設等において詰まり等の不都合が発生するおそれがある。

また、上記防水シートにおける水溶性又は水分解性を有する樹脂フィルム(例えばPVAフィルム)と生分解性を有する耐水樹脂層との密着性があまり高くないため、ヒートシール性や加工性が比較的低く、また使用時に両層が剥離するおそれがある。

本発明はこれらの不都合に鑑みてなされたものであり、優れた溶解性、離解性又は分散性及び生分解性によって環境負荷が低減され、かつ、層間の密着性が高い防水シート及びこれを用いた使捨用袋の提供を目的とするものである。

【課題を解決するための手段】
上記課題を解決するためになされた発明は、
水溶性又は水離解性を有する樹脂フィルムと、この樹脂フィルムの表面に積層される耐水樹脂層とを備える汚物処理用の防水シートであって、
この樹脂フィルムの形成材料としてポリビニルアルコールが用いられ、
この耐水樹脂層が、生分解性樹脂とイソシアネート化合物とを含有する樹脂組成物から形成されており、
上記樹脂組成物中のポリマー分100部に対するイソシアネート化合物の配合量が固形分換算で0.5部以上20部以下で、
上記耐水樹脂層を構成する樹脂組成物と樹脂フィルムを構成する樹脂との間に架橋反応が生じていることを特徴とするものである。

当該防水シートによれば、積層される耐水樹脂層が防水性を有することから、例えば糞尿等の水分を含む汚物の処理が可能となる。また、当該防水シートの樹脂フィルムが水中への浸積のより溶解又は離解し、耐水樹脂層が微生物によって生分解する。そのため、当該防水シートによれば、焼却、埋立等の廃棄処理を回避することができ、環境負荷を低減することができる。

また、樹脂フィルムの形成材料として溶解性及び溶解後の安全性が高いポリビニルアルコールを用い、耐水樹脂層を形成するための樹脂組成物中に基材ポリマーの生分解性樹脂と共にイソシアネート化合物を含有し、耐水樹脂層を構成する樹脂組成物と樹脂フィルムを構成する樹脂(PVAのOH基)との架橋反応が生じていることから、耐水樹脂層と樹脂フィルムとの密着性を格段に高めることができる。そのため、当該防水シートは、高い密着性によりヒートシール性や加工性に優れ、また使用時に両層が剥離する弊害を低減することができる。このような高い加工性及び耐久性により、当該防水シートは、ペット等の糞尿処理袋、簡易トイレの内袋、紙オムツのバックシート、人工肛門からの***物貯納袋、ベットに敷設するおねしょシーツ、介護分野における汚物処理用のシート、医療用手袋などの材料に好適となる。

さらに、当該防水シートは、上記樹脂組成物中のポリマー分100部に対するイソシアネート化合物の配合量を固形分換算で0.5部以上20部以下とすることで、耐水樹脂層の生分解性を低下させることなく、上記密着性の増大作用を効果的に発揮することができる。

上記樹脂組成物中にさらに充填剤を含有するとよい。この手段によれば、耐水樹脂層が樹脂マトリックス中に充填剤を含有する構造となることから、水中へ浸積し、流水、撹拌等により外的応力を付加することで耐水樹脂層が容易に離解又は分散する。従って、当該防水シートは、例えば水洗トイレ等に流すことで、全体が溶解、離解又は分解し、さらに生分解するため、焼却、埋立等の廃棄処理を回避することができる。

上記充填剤としても生分解性樹脂製の充填剤を用いるとよい。このように生分解性樹脂製の充填剤を用いることで、耐水樹脂層の離解又は分解後に、充填剤も生分解されるため、環境負荷の低減化を促進することができる。

上記充填剤の平均粒子径としては耐水樹脂層の厚みの30%以上100%以下が好ましい。このように、耐水樹脂層に含有する充填剤の平均粒子径を上記範囲とすることで、耐水樹脂層の防水性を維持しつつ、水中での外的応力付加時の離解又は分解性を促進することができる。

上記耐水樹脂層を樹脂フィルムの両表面に積層するとよい。このように、樹脂フィルムの上下両面に耐水樹脂層を積層することで、上述のような汚物処理において当該防水シートの表裏を考慮する必要がなくなり、防水性も向上するため、取扱性が向上する。

従って、当該防水シートを用いた使捨用袋によれば、防水シートの高いヒートシール性、加工性等によって種々の形状の袋への加工が可能であり、また防水シートの高い密着性によって耐久性が向上する。そのため、当該使捨用袋を例えばペット等の糞尿処理袋、簡易トイレ、紙オムツのバックシート、人工肛門からの***物の貯納袋などに適用すると、これらの製造性、耐久性、取扱性等を向上することができる。

【発明の実施の形態】
以下、適宜図面を参照しつつ本発明の実施の形態を詳説する。図1は本発明の一実施形態に係る防水シートを示す模式的断面図、図2は図1の防水シートとは異なる形態の防水シートを示す模式的断面図、図3は図1の防水シートを用いた使捨用袋を示す模式的斜視図である。

図1の防水シート1は、水溶性又は水離解性を有する樹脂フィルム2と、この樹脂フィルム2の表面に積層される耐水樹脂層3とを備えている。

樹脂フィルム2は、上述のように水溶性又は水離解性を有するものであり、強度等を考慮して多層構造とすることも可能である。この樹脂フィルム2の形成材料としては、水溶性又は水離解性を有するものであれば特に限定されるものではなく、例えばポリビニルアルコール等の水溶性樹脂が用いられ、その他ワックスエマルジョン、樹脂エマルジョン、合成ゴム系ラテックス、これらの混合物等も用いられる。中でも、高い水溶性又は水離解性を有し、溶解又は離解前に高い強度及び内容物の保護性を有する水溶性樹脂が好適に用いられ、特に優れた水溶性又は水離解性を有し、かつ、溶解又は離解後において環境等に対する安全性を有するポリビニルアルコールが好ましい。

上記ポリビニルアルコールの具体例としては、例えば部分ケン化ポリビニルアルコール、ポリビニルアルコール誘導体などが挙げられる。この部分ケン化ポリビニルアルコールのケン化度の下限としては75モル%、特に80モル%が好ましく、このケン化度の上限としては98モル%、特に95モル%が好ましい。ケン化度をこの範囲とすることで優れた水溶性を発揮することができる。また、この部分ケン化ポリビニルアルコールの重合度の下限としては300、特に500が好ましく、この重合度の上限としては3000、特に2000が好ましい。これは、部分ケン化ポリビニルアルコールの重合度が上記下限より小さいと、成形後のフィルム強度が小さくなり、逆に、重合度が上記上限を超えると、溶解又は離解が完了するまでの時間が長くなることからである。

上記ポリビニルアルコール誘導体としては、(a)アクリル酸、マレイン酸、フマル酸、イタコン酸、酢酸アリル等の不飽和カルボン酸と酢酸ビニルとの共重合体のケン化物、(b)無水コハク酸、無水フタル酸、無水マレイン酸等の酸無水物によるエステル化物などが挙げられる。

上記合成ゴム系ラテックスとしては、具体的には、スチレンブタジエンラテックス、メタクリレートブタジエンラテックス、アクリルニトリルブタジエンラテックスなどが挙げられるが、耐水性が良好で、伸びがよく折割れによる亀裂が生じにくいスチレンブタジエンラテックスが好適である。

上記アクリル系エマルジョンとしては、具体的には、スチレンおよびスチレン誘導体、アクリル酸(メタクリル酸)、アクリル酸(メタクリル酸)エステル等を共重合したアクリルコポリマー、アクリル−スチレンコポリマー等の共重合体系を用いることができる。

なお、この樹脂フィルム2の形成材料には、上記基材ポリマーに加えて、例えばその他の樹脂、炭化水素系オリゴマー、界面活性剤、可塑剤、スリップ剤、分散剤、安定剤、着色剤、顔料、芳香剤等を適宜配合することができる。

樹脂フィルム2の厚みは、特に限定されるものではなく、当該防水シート1の使用用途、形成材料等に応じて適宜決定することができる。例えば、当該防水シート1をペット等の糞尿処理袋、簡易トイレの内袋、紙オムツのバックシート、人工肛門からの***物の貯納袋、ベットに敷設するおねしょシーツ、医療用手袋などに使用する場合、樹脂フィルム2の厚みの下限としては10μm、特に25μmが好ましく、その厚みの上限としては150μm、特に120μmが好ましい。これは、樹脂フィルム2の厚みが上記下限より小さいと、包装材としての強度が不足するおそれがあり、逆に、上記上限を超えると、水中への浸積後溶解又は離解するまでの時間がかかることからである。

樹脂フィルム2の形成方法としては、特に限定されるものではなく、上記形成材料に応じて好適な公知の方法が採用される。一般的には、(a)溶融合成樹脂をフィルム状に押し出すTダイ法、インフレーション法等の押出成形や、(b)溶剤で溶解した合成樹脂をステンレスベルト等の板状型に流し、溶剤を乾燥させるキャスティングなどによって製造される。

耐水樹脂層3は、耐水性を有する樹脂組成物から形成されている。この樹脂組成物には、基材ポリマーとしての生分解性樹脂とイソシアネート化合物とが含まれている。基材ポリマーとして生分解性樹脂が用いられているため、耐水樹脂層3が微生物によって生分解される。また、樹脂組成物中にイソシアネート化合物を含むことから、耐水樹脂層3を構成する樹脂組成物と樹脂フィルム2を構成する樹脂、例えばPVAのOH基とが架橋反応を生じ、耐水樹脂層3と樹脂フィルム2との密着性が格段に増大する。

上記生分解性樹脂は、脂肪族ポリエステル等の合成生分解性樹脂と天然生分解性樹脂とに大別される。この脂肪族ポリエステルとしては、例えばポリヒドロキシ酢酸、ポリラクタイド、ポリプロピオラクトン、ポリ3−ホドロキシブチレート、ポリε−カプロラクトン、ポリピバラクトン、ポリエチレンアジペート、ポリエチレンアゼテート、ポリエチレンスベレート、3ヒドロキシブチレート−3ヒドロキシバリレート共重合体などが挙げられる。また、上記天然生分解性樹脂としては、例えばシェラック、ダンマル、キサンタンガム、キトサン、コラーゲン、セルロース誘導体などが挙げられる。

上記イソシアネート化合物としては、樹脂組成物の安定性を阻害しなければ特に限定されず、一般的にはジイソシアネートを用いることができ、その他に3量体及び多量体のポリイソシアネート化合物も使用することができる。かかるジイソシアネートとしては、例えばa)テトラメチレンジイソシアネート、1,6−ヘキサメチレンジイソシアネート、ドデカメチレンジイソシアネート、トリメチルヘキサメチレンジイソシアネート等の脂肪族ジイソシアネート、b)2,4−トリレンジイソシアネート、2,6−トリレンジイソシアネート、m−フェニレンジイソシアネート、p−フェニレンジイソシアネート、4,4’−ジフェニルメタンジイソシアネート、2,4’−ジフェニルメタンジイソシアネート、2,2’−ジフェニルメタンジイソシアネート、3,3’−ジメチル−4,4’−ビフェニレンジイソシアネート、3,3’−ジクロロ−4,4’−ビフェニレンジイソシアネート、1,5−ナフタレンジイソシアネート、1,5−テトラヒドロナフタレンジイソシアネート等の芳香族ジイソシアネート、c)1,3−シクロヘキシレンジイソシアネート、1,4−シクロヘキシレンジイソシアネート、キシリレンジイソシアネート、テトラメチレンキシリレンジイソシアネート、水素添加キシリレンジイソシアネート、リジンジイソシアネート、イソホロンジイソシアネート、4,4’−ジシクロヘキシルメタンジイソシアネート、3,3’−ジメチル−4,4’−ジシクロヘキシルメタンジイソシアネート等の脂環族ジイソシアネートなどが挙げられ、それぞれ単独で又は2種以上組み合わせて使用することができる。

上記樹脂組成物中のポリマー分100部に対するイソシアネート化合物の配合量(固形分換算)の下限としては、0.5部が好ましく、2部が特に好ましい。一方、上記配合量の上限としては20部が好ましく、10部が特に好ましい。これは、イソシアネート化合物の配合量が上記下限より小さいと、上述の耐水樹脂層3と樹脂フィルム2との密着性の増大効果が小さく、逆に、イソシアネート化合物の配合量が上記上限を超えても、上記密着性の増大効果が頭打ちとなり、耐水樹脂層3の生分解性に悪影響を及ぼすことからである。

なお、耐水樹脂層3を形成するための樹脂組成物には、上記基材ポリマーの他に、例えば可塑剤、安定化剤、劣化防止剤、分散剤、界面活性剤、スリップ剤、着色剤、顔料、芳香剤等が配合されてもよい。

耐水樹脂層3の厚みは、特に限定されるものではなく、当該防水シート1の使用用途、形成材料の物性等を考慮して適宜決定することができる。例えば、当該防水シート1をペット等の糞尿処理袋、簡易トイレの内袋、紙オムツのバックシート、人工肛門からの***物の貯納袋、ベットに敷設するおねしょシーツ、医療用手袋などに使用する場合、耐水樹脂層3の厚みの下限としては1μm、特に5μmが好ましく、耐水樹脂層3の厚みの上限としては100μm、特に60μmが好ましい。これは、耐水樹脂層3の厚みが上記下限より小さいと、樹脂フィルム2が溶解又は離解して耐水樹脂層3のみとなったときの強度が不足するおそれがあり、逆に、上記上限を超えると、不経済になるばかりであり、上述のように生分解性樹脂を用いた場合には生分解されるのに時間がかかり過ぎることからである。

耐水樹脂層3の形成方法としては、樹脂フィルム2の表面に耐水樹脂層3が積層できれば特に限定されないが、一般的には塗工等の手段が採用される。耐水樹脂層3を塗工により形成する方法としては、具体的には、上記樹脂組成物からなる塗工液を製造する工程と、この塗工液を樹脂フィルム2の表面に塗工することで耐水樹脂層3を積層する工程とからなる。

充填剤14には無機フィラーと有機フィラーとがある。この無機フィラーとしては、具体的にはシリカ、水酸化アルミニウム、酸化アルミニウム、酸化亜鉛、硫化バリウム、マグネシウムシリケート、又はこれらの混合物を用いることができる。また、有機フィラーの具体的な材料としては、例えばアクリル樹脂、アクリロニトリル樹脂、ポリウレタン、ポリ塩化ビニル、ポリスチレン、ポリアクリロニトリル、ポリアミド、シリコーン系樹脂、フッ素系樹脂等を用いることができる。特に、この充填剤14として生分解性樹脂製のものを用いるとよく、上述のように樹脂マトリックス13の基材ポリマーに生分解性樹脂を用いることと相まって、耐水樹脂層12の全てが離解又は分解後に生分解され、環境負荷の低減化をより一層促進することができる。

この充填剤14の形状としては、特に限定されるものではなく、例えば球状、粒状、立方状、針状、棒状、紡錘形状、板状、鱗片状、繊維状などが挙げられ、中でも耐水樹脂層12の離解又は分散性に優れる球状が好ましい。

充填剤14の平均粒子径の下限としては耐水樹脂層12の厚みの30%、特に50%、さらに60%が好ましく、上記平均粒子径の上限としては耐水樹脂層12の厚みの100%、特に90%、さらに80%が好ましい。これは、充填剤14の平均粒子径が上記下限より小さいと、充填剤14による耐水樹脂層12の離解又は分散作用が低減するおそれがあり、逆に、上記平均粒子径が上記上限を越えると、充填剤14が耐水樹脂層12の表面から突出し、耐水樹脂層12の防水性が低下するおそれがあることからである。

当該防水シート11は、水中への浸積によって樹脂フィルム2が溶解又は離解し、水中への浸積及び流水、撹拌等による外的応力の付加によって耐水樹脂層12が離解又は分散する。そのため、当該防水シート11は、汚物を処理した後に直接水洗トイレ等に流しても、トイレ配管や下水処理施設等に詰まり等の不都合が発生することがなく、汚物処理の便利性が格段に向上する。

図3の使捨用袋21は、防水シート1を袋状に形成したものであり、樹脂フィルム2が外側、耐水樹脂層3が内側となるよう構成されている。当該使捨用袋21は、内側の耐水樹脂層3が有する防水性によって、糞尿等の水分を含む汚物を貯納することができる。また、当該使捨用袋21は、樹脂フィルム2が水に溶解又は離解し、耐水樹脂層3が微生物によって生分解されるため、従来の汚物処理袋のような焼却、埋立等の廃棄処理が不要であり、環境に非常に優しいものである。さらに、当該使捨用袋21は、防水シート1の優れたヒートシール性、加工性等により、製造性、耐久性が向上する。そのため、使捨用袋21は、例えばペット等の糞尿処理袋、簡易トイレの内袋、紙オムツのバックシート、人工肛門からの***物の貯納袋、医療用手袋などに好適となり、これらの製造性、耐久性、取扱性等を向上することができる。

なお、本発明の防水シートは上記実施形態に限定されるものではなく、例えば樹脂フィルムの上下両表面に耐水樹脂層が積層された防水シートも可能である。このように上下両面に耐水樹脂層が積層された防水シートによれば、上述のような汚物処理において表裏を考慮する必要がなくなり、さらに防水性も向上するため、取扱性が向上する。また、イソシアネート化合物を樹脂フィルムの表面にコーティングすることでも、樹脂フィルムと耐水樹脂層との密着性を増大させることができる。

澱粉脂肪酸エステル(ミヨシ油脂社の「ランディCP」)100部と2,6−トリレンジイソシアネート系のイソシアネート化合物(日本ポリウレタン工業社の「コロネートL」)0.5部とを含む樹脂組成物を酢酸エチルに15wt%の濃度に希釈して塗工液を作製し、この塗工液を厚さ7μmのポリビニルアルコール製の樹脂フィルムの表面にバーコーターにて塗工することで実施例1の防水シートを得た。
