【産業上の利用分野】
本発明は、コンデンサ素子をケースに収納し樹脂封止した金属化フィルムコンデンサに関し、特にチップ型の金属化フィルムコンデンサに関する。

【従来の技術】
電子機器の小形化や高機能化のために、各種の電子部品がチップ化されている。金属化フィルムコンデンサについてもケース入りタイプとモールドタイプの2種類が使用されている。

前者のケース入りタイプの金属化フィルムコンデンサ20は、従来、例えば図4に示す通りの構造になっている。すなわち、金属化フィルムを積層し、巻回して端面にメタリコン層21を設けてコンデンサ素子22とする。そしてリードフレームを加工した端子23をメタリコン層21に接続したコンデンサ素子22を樹脂ケース24に収納するとともに、この樹脂ケース24内に絶縁樹脂25を充填して樹脂封止している。端子23は、樹脂ケース24の側壁に沿って引出して折り曲げている。

そして、この金属化フィルムコンデンサ20は、端子23を接続後のコンデンサ素子22を樹脂ケース24に収納して樹脂封止する際に、樹脂ケース24内のコンデンサ素子22の位置を正確に一定にするために、リードフレーム状の端子23や樹脂ケース24を治具で固定している。そしてこの状態で樹脂ケース24内に絶縁樹脂25を充填し、樹脂封止する。

【発明が解決しようとする課題】
しかし、樹脂封止する前にコンデンサ素子22と樹脂ケース24とを治具に組み込む作業は、通常手作業であり、自動化し難い。そして手作業であるため、樹脂ケース24内におけるコンデンサ素子22の位置がばらつき易い。このため、樹脂封止処理をしてもコンデンサ素子が充填された樹脂から露呈し易く、絶縁不良や寸法不良、外観不良となり易い欠点がある。

本発明は、以上の欠点を改良し、製造工程の自動化が容易で、絶縁不良や寸法不良、外観不良を防止でき、特性を向上できる金属化フィルムコンデンサを提供することを課題とするものである。

【課題を解決するための手段】
請求項1の本発明は、上記の課題を解決するために、コンデンサ素子を樹脂ケースに収納して樹脂封止した金属化フィルムコンデンサにおいて、前記樹脂ケースの内側の側面の対向する位置に舌片を有し、この舌片を前記樹脂ケースの開口端側の方に引出すとともにスプリング作用を維持して前記内側の側面に接触し、かつ、樹脂ケースの内側の側面に舌片が接触する角度を40度よりも大きくした端子を前記コンデンサ素子に接続するものである。

すなわち、この発明によれば、端子の、樹脂ケースの内側面に対向する位置に舌片を設け、かつ、この舌片を樹脂ケースの開口端側の方に引出すとともにスプリング作用を維持した状態で樹脂ケースの内側の側面に接触し、かつ、樹脂ケースの内側の側面に舌片が接触する角度(以下、「傾斜角」という)を40度よりも大きくしているため、コンデンサ素子を樹脂ケース外に突出させようとする力に対しては、舌片が内側面に引っかかり、大きな抵抗力が働く。したがって、端子を接続後のコンデンサ素子を樹脂ケースに収納した後に、治具により端子のみをつかんでケースごと所定の位置まで搬送しても、コンデンサ素子を、樹脂ケースから露呈することなく樹脂ケース内の所定の位置に保持できる。そして樹脂を樹脂ケースに充填しても絶縁不良や寸法不良、外観不良を防止できる。

以下、本発明の実施の形態を図面に基づいて説明する。
図1(イ)及び(ロ)において、1は、金属化フィルムを積層して巻回し、偏平化して形成したコンデンサ素子である。金属化フィルムは、ポリプロピレンフィルムやポリエチレンテレフタレートフィルム、ポリフェニレンサルファイドフィルム、ポリパラフェニレンフタルアミドフィルム等の高分子フィルムに、長手方向の一端にマージン部分を残してAlやZn等の金属を150〜400Åの厚さに蒸着して金属薄膜を形成したものである。そしてこの金属化フィルムを2枚、マージン部分を互いに逆にしてずらして積層し、巻回し、最外周にシール用フィルムを巻き付けヒートシールしている。
また、巻回した素子の端面には、Sn合金やはんだ等の金属からなるメタリコン層2を引出し用電極として設けコンデンサ素子1を形成している。

そしてメタリコン層2には表面にはんだめっきした細長いFe等の金属板等からなる端子3を接続している。この端子3は、樹脂ケース4の側面に沿って引出され折り曲げられている。
そして端子3には、樹脂ケース4の内側面5に対向する位置に舌片6を設けている。この舌片6は、樹脂ケース4の開口端7側の方に向って引出され、傾斜角θが0度<θ<90度になっていて、かつスプリング作用を維持して前記内側面5に接触している。なお、傾斜角θは好ましくは40度より大きい方が良く、コンデンサ素子1を樹脂ケース4外に突出させようとする力に対する抵抗力をより大きくできる。
また、端子3の舌片6よりも先の方に四角形状の孔8を設け、溶接等によりメタリコン層2に端子3を接続する作業をし易くしている。
樹脂ケース4内にはエポキシ樹脂等の絶縁樹脂10を充填し、樹脂封止している。

樹脂ケース4は、図1(ロ)に示す通り、コンデンサ素子1の長手方向の2辺9を斜めに面取りしている。したがって、偏平形のコンデンサ素子1を収納した場合に、面取りしないケースに比較してコンデンサ素子1の形状により類似していて、充填する絶縁樹脂の量を少なくでき、より小型化及び軽量化できる。
また、樹脂ケース4の舌片6が接触する内側面5に微小な突起を設けたり、舌片6の先端をはめ込める溝を設けることにより、舌片6の先端を内側面5に引っかかり易くできる。このため、コンデンサ素子1を樹脂ケース4外に突出させようとする力に対する抵抗力を大きくできる。
樹脂ケース4内にはエポキシ樹脂等の絶縁樹脂10が充填され、樹脂封止されている。

次に、上記の金属化フィルムコンデンサ11の製造方法について説明する。
先ず、金属化フィルムを2枚重ねて巻回し、偏平形にする。次に、巻回後の素子の端面にSn合金等を溶射してメタリコン層2を形成し、コンデンサ素子1とする。メタリコン層2を形成後、100〜150℃程度の温度でコンデンサ素子1を1〜2時間程度加熱処理して金属化フィルムを加熱収縮する。加熱処理後、メタリコン層2のバリを除去する。このバリ取り作業後、コンデンサ素子1に電圧を印加して、セルフヒーリングする。この電圧処理後、容量をチェックする。

また、端子3はリードフレームを加工して形成する。すなわち、表面にはんだめっきした鉄板等を打ち抜いて、図2(イ)に示す通り、互いに対向する端子3の組を2以上設けたリードフレーム12を形成する。そしてこの打ち抜き工程の際に、図2(ロ)にも示す通り、コンデンサ素子1に端子3として利用される部分の一部を下方に切り起して舌片6を形成するとともに、この舌片6よりも先の方に四角形状の孔8を形成する。この後、図2(ハ)に示す通り、少なくとも舌片6と、コンデンサ素子1に接続する部分とを含む端子3の部分を下方に直角に折り曲げる。

そして、図3(イ)に示す通り、リードフレーム12のこの折り曲げ部分に、メタリコン層2の箇所ではんだ付けや溶接等によりコンデンサ素子1を接続する。

次に、図3(ロ)に示す通り、コンデンサ素子1をリードフレーム12の一部とともに樹脂ケース4に収納する。

コンデンサ素子1を樹脂ケース4に収納した後、治具によりリードフレーム12をつかんで、樹脂ケース4ごとコンデンサ素子1を樹脂の注型装置の所定位置まで搬送する。そして注型装置により、図3(ハ)に示す通り、ほぼコンデンサ素子1の高さまでエポキシ樹脂等の絶縁樹脂10を樹脂ケース4内に充填する。
絶縁樹脂10を充填後、脱泡処理を行ない、絶縁樹脂10及びコンデンサ素子1内のガスを樹脂ケース4外に放出する。
脱泡処理後、充填した絶縁樹脂10を熱硬化する。

熱硬化処理後、リードフレーム12を切断してコンデンサを個々に分解する。

リードフレーム12を切断後、図1に示す通り、樹脂ケース4の開口端7の縁まで再び絶縁樹脂10を充填し、熱硬化する。この2回目の絶縁樹脂10の充填処理により、脱泡処理の際に1回目に充填した絶縁樹脂10に生じた孔を埋め込む。

この後、樹脂ケース4外に引き出されている端子3を樹脂ケース4の外側面に沿って折り曲げ、金属化フィルムコンデンサ11を形成する。

【実施例】
以下に、本発明の実施例について、樹脂封止前のコンデンサ素子を樹脂ケース外に引出すときの引張り力を測定する。
測定に用いる試料は、定格500V,0.68μFとし、コンデンサ素子を樹脂ケースに収納しただけで、絶縁樹脂で封止する前の金属化フィルムコンデンサとする。
また、測定方法は、端子の引出し側を上にしてコンデンサ素子に接続した端子を治具により固定し、樹脂ケースを他の治具によりつかんで下方に引張ったときに、樹脂ケースの内側面に対する舌片の接触が外れて、コンデンサ素子が樹脂ケースの外に引出されるときの引張り力を測定する。
さらに各実施例の条件は次の通りとする。

(実施例1)
コンデンサ素子:厚さ4.4μmの金属化ポリエチレンテレフタレートフィルムを巻回して偏平化し、端面にSn合金からなるメタリコン層を形成したもので、長さを10.0mm,長い方の径を11.2mm,短い方の径を7.2mmにしている。
端子:肉厚0.2mm,長さ11.2mm,幅4.5mmの表面にはんだめっきした鉄板からなり、舌片の長さ1.2mm,幅1.3mm,切り起し高さ(肉厚を含む)を平均値で0.98mm(σ=0.01mm),傾斜角を約40.5度とする。
樹脂ケース:図1に示す通りの構造であり、肉厚0.7mm,長手方向の長さ13.0mm,高さ9.6mmとする。
試料数:19個

実施例1において、端子の舌片の切り起り越し高さを平均値で0.73mm(σ=0.01mm),傾斜角度を約26.4度とする以外は同一の条件とする。

そして実施例1及び比較例1の引張り力は、各々平均値で954g(σ=182g)及び285g(σ=392g)となる。すなわち、引出し方向が樹脂ケースの開口端側の方に向いている範囲内において、舌片の切り起り越し高さが高く、その傾斜角が大きい方が、コンデンサ素子を樹脂ケース外に引出し難く、抵抗力が大きくなる。

【発明の効果】
以上の通り、請求項1の本発明によれば、コンデンサ素子を樹脂ケースに収納し、樹脂封止した金属化フィルムコンデンサにおいて、前記樹脂ケースの内側の側面の対向する位置に舌片を有し、この舌片を前記樹脂ケースの開口端側の方に引き出すとともにスプリング作用を維持して前記内側の側面に接触し、かつ、樹脂ケースの内側の側面に舌片が接触する角度を40度よりも大きくした端子を前記コンデンサ素子に接続しているため、樹脂ケース内のコンデンサ素子の位置決めをするための治具を用いることなくコンデンサ素子の位置決めが可能で、自動化し易く、製造し易く、コンデンサ素子が樹脂ケースから露呈することによる絶縁不良や寸法不良,外観不良を防止でき、特性を向上できる金属化フィルムコンデンサが得られる。
