【発明の属する技術分野】
本発明は、電子部品の実装に使用されるマウンターやインサーターなどといった組付装置を用いて物品を製造する物品製造システムに関するものである。

【従来の技術】
近年の生産システムにおいては、その機械化の進展に伴って生産効率が格段に向上してきている。例えば、電子回路基板の製造分野では、基板に対して複数の電子部品を自動で組付するマウンターやインサーターなどといった組付装置の導入により、電子回路基板の生産効率が飛躍的に向上するに至った。これらマウンターやインサーターには、リールカセットやバルクカセットなどといった着脱式カセット(以下、単にカセットという)が複数装着されるようになっており、これらカセットはそれぞれ異なる種類の電子部品を搭載している。実装前の電子部品は、この着脱式カセットから吸引ノズル等によって1つずつピックアップされた後、基板上に印刷された半田ペースト上にマウントされたり、そのリード線が基板に設けられた微小貫通口に挿入されたりして基板に組み付けられていく。

このような組付装置を用いて生産ラインを正しく稼働させるためには、様々な準備作業や片付け作業を適切に行う必要がある。これら作業を適切に行わないと、たとえ組付装置を予定通りに作動させても不良品を生産してしまう可能性が高くなる。例えば、組付装置には種々の部品をセットする必要がある。これら部品については、生産計画指示書などに基づいて保管庫から出庫して準備するのが一般的であるが、出庫作業で部品を間違って出庫してしまうことがある。また例えば、マウンターやインサーターなどの組付装置には、互いに異なる種類の電子部品を搭載する複数のカセットをそれぞれ決められた位置に装着しなければならない。この装着作業や部品補充のためのカセット交換作業で間違ったカセットを装着してしまうこともある。また例えば、組付後に残った電子部品を保管庫に戻すときの戻入作業でその電子部品の保管位置を間違えて戻し入れし、その後の出庫作業でその間違いに気付かずにそのまま間違った電子部品を出庫してしまうこともある。これらの作業ミスが起こると、基板の所定位置に対して本来とは異なる種類の電子部品がマウンターやインサーターによって組付される結果、使用不可能な不良の電子回路基板が大量生産されてしまうおそれがでてくる。

【発明が解決しようとする課題】
かかる不良品の大量生産は電子回路基板の製造に限らず、あらゆる製品の製造において生ずる可能性がある。
本発明は、以上の背景に鑑みてなされたものであり、その目的とするところは、組付装置によって不良品を大量生産してしまうといった事態を抑えることができる物品製造システムを提供することである。

【課題を解決するための手段】
上記目的を達成するために、請求項1の発明は、基材に部品を組み付ける組付装置を用いて物品を製造する物品製造システムにおいて、日時を計測する時計手段と、情報を記憶する記憶手段とを有するコンピュータと、所定の識別情報を読み取る読取手段とを設け、作業者に付された作業者識別情報と、上記部品を個別もしくは梱包単位で識別する部品識別情報、又はこれに関連付けられた識別情報である部品関連付け情報とを該読取手段に読み取らせる操作を作業者に実施させるための操作指示を発信し、該操作指示と、これに応じた上記部品識別情報又は部品関連付け情報の読取結果とに基づいて、作業者の行った作業の適否を確認し、且つ、該操作指示の情報と、該作業者識別情報と、該適否の結果の情報と、上記時計手段による計時情報とを関連付けて指示履歴情報として上記記憶手段に記憶するための演算処理を実施させるように、上記コンピュータを構成したことを特徴とするものである。

この物品製造システムにおいては、次に説明するような情報処理をコンピュータに実施させることが可能となる。即ち、まず、作業者から受け付けた「出庫作業を実施する」などといった実施作業情報や、「部品Aの出庫が予定されている」などといった作業計画情報等に基づいて「部品Aに付されている部品識別情報のバーコードを読み取らせろ」などといった操作指示を発信させる。そして、この操作指示に対応する部品Aの部品識別情報と、読取手段による部品識別情報との比較に基づいて「正しい部品が出庫されたか否か」などといった作業の適否を確認させることが可能となる。また、確認の結果、作業が適切でなかった場合には警報を発信させることも可能となる。更に、単に確認させたり警報を発信させたりするだけでなく、操作指示の情報と、これに基づく部品識別情報の読取結果の情報と、計時手段による計時情報とを関連付けて指示履歴情報として記憶させているため、この指示履歴情報に基づいて「出庫作業では部品Aと部品Bとに誤認が生じ易い」、「午後の2時頃にミスが生じ易い」などといった作業ミスの傾向を分析して、保管区における部品配列位置を改善するなどといったシステム改善に役立てることも可能になる。更には、指示履歴情報に基づいて、個々の作業者について、いつ、どのような作業でどのような作業ミスを行ったかを分析することが可能になる。

請求項2の発明は、請求項1の物品製造システムにおいて、上記部品識別情報と、これに対応する上記部品の保管設備における位置の識別情報である保管区番号と、該部品の納品時に付された納品キー番号を識別するための納品キー番号とを関連付けたデータテーブルを上記記憶手段に記憶させ、該保管設備に部品を入庫する入庫作業を行う旨の情報を作業者から受け付けたことに基づいて、該納品キー番号と、上記作業者識別情報と、該保管設備に付されている該保管区番号とを上記読取手段に読み取らせる操作を作業者に実施させるための操作指示を発信し、該読取手段による該納品キー番号及び保管区番号の読取結果と、該データテーブルとに基づいて、作業者の行った入庫作業の適否を確認し、且つ、該操作指示の情報と、該作業者識別情報と、該適否の結果の情報と、上記計時情報とを関連付けて上記指示履歴情報として上記記憶手段に記憶するための演算処理を実施させるように、上記コンピュータを構築したことを特徴とするものである。

【発明の実施の形態】
以下、電子部品をマウンターによって基板に組付して電子回路基板製品を製造する電子回路基板製造システム(以下、基板製造システムという)に、本発明を提供した一実施形態について説明する。
図1は、本実施形態に係る基板製造システムにおける部品組付装置たるマウンターの概略構成の一例を示す斜視図である。図において、このマウンター1はリールカセット2をカセット移動台3上に複数連立させて固定している。リールカセット2には梱包容器たる巻軸にキャリアテープを巻き付けたリール5がセットされている。また、上記カセット移動台3は、図示しない駆動機構によって図中X方向に移動されるようになっている。

カセット移動台3の図中前方側には、回転吊柱6を基軸にして回転する回転テーブル7が配設されており、円軌道上に部品吸着ユニット8を固定している。この部品吸着ユニット8は、その下端側に電子部品を保持するための吸着ノズル8aを備えている。吸着ノズル8aは、回転テーブル7の回転によって図中Aの位置まで移動した状態で、その直下に位置するリールカセット2の部品供給部2a上に保持された電子部品を吸着する。カセット移動台3は図中X方向に移動することで、複数のリールカセット2のうち、電子部品の吸着対象となるものを吸着ノズルの吸着位置(図中Aの位置)まで移動させる。

回転テーブル7の下方には、図示しない駆動機構によって図中X方向及びY方向に移動されるX−Yテーブル9が配設されており、その上面には基材たるプリント基板10が固定されている。このプリント基板10は、その表面に所定の電極パターンが形成されており、更にこの電極パターン上には個々のリップのリードに対応する半田ペーストパターンが半田印刷工程によって予め印刷されている。上記吸着ノズル8aに吸着された電子部品は、回転テーブル7の回転や、X−Yテーブル9の移動によってこのプリント基板10上の所定位置に移動された後、そのリードが対応する半田ペーストパターン上に乗るように、上記吸着ノズル8aによってマウントされる。なお、プリント基板10、吸着ノズル8aの何れか一方だけを移動させてマウント位置を調整するタイプのマウンターもある。

図2は、リール5がセットされた状態のリールカセット2の一例を示す斜視図である。図示のように、リールカセット2は扁平状に形成され、そのベース2b上には、部品供給ユニット2cが設けられている。また、ベース2bの後端側にはリールホルダ2dが設けられており、ここに巻軸とキャリアテープとからなるリール5がセットされる。また、部品供給ユニット2cの上方には巻取りリール2eが設けられており、電子部品の供給に伴ってリール5から送り出されるキャリアテープを巻き取るようになっている。なお、リールの巻軸は梱包容器としての性格を有している。

このキャリアテープは、初期状態で例えば2000個の電子部品を保持しており、巻取りリール2eの回転に伴って部品供給ユニット2c内を通過する際に、保持していた電子部品が一つずつピックアップされる。ピックアップされた電子部品は、部品供給ユニット2cの先端付近に設けられた部品供給部2aに排出された後、マウンター(1)の吸着ノズル(8a)に供給される。

なお、図2においては、便宜上図示を省略しているが、施設内にある全てのリールカセット2には、それぞれを個別に識別するための搭載器識別情報たるカセットシリアル番号のバーコードを付したラベルが貼付されている。

図3は、本実施形態に係る基板製造システムを示すブロック構成図である。図において、この基板製造システムは、ホストコンピュータ20を備えており、これには、SS無線LAN(スプレッドスペクトラル無線ローカルエリアネットワーク)28、ラベル発行用パソコン22、複数のマウンター用パソコン21、検数情報入力用パソコン25、検品情報入力用パソコン30が接続されている。また、複数のマウンター用パソコン21には、それぞれ1台以上のマウンター1が接続されている。また、上記ラベル発行用パソコン22には、識別情報たるバーコードを読み取ることができるスキャナ24や、バーコードを印字したラベルを発行するラベル発行機23が接続されている。また、上記検数情報入力用パソコン25には、同じくバーコードを読み取ることができるスキャナ27や、後述の検数機26、ラベル発行機35などが接続されている。

データ交信手段たる上記SS無線LAN28は、ホストコンピュータ20と、各作業者が携帯する無線端末機29との間のデータ交信を無線によって実現するものである。具体的には、複数の無線端末機29から無線によって送信されてくるデータを受信してホストコンピュータ20に有線で送ったり、ホストコンピュータ20から有線で送信されてくるデータを無線によって無線端末機29に送ったりするのである。よって、無線端末機29も無線によるデータ交信手段を備えている。なお、この無線端末機29は、バーコードを読み取ることができる図示しないスキャナを有しており、これによって読み取ったバーコード情報をSS無線LAN28経由でホストコンピュータ20に送ることができる。また、図においては、便宜上、ホストコンピュータ20を1台として記してあるが、1台に限ることなく、複数のホストコンピュータをLAN等によって接続してもよい。本実施形態において、データ交信手段や他のコンピュータを介して端末機と交信することができるコンピュータは、全てホストコンピュータである。また、無線LANや端末機に対してSS無線によってデータ交信を行わせるのではなく、PHS(パーソナル・ハンディホーン・システム)など、他の無線によってデータ交信を行わせるようにしてもよい。

この基板製造システムが設けられた施設では、各電子部品にその種類毎に異なる子部番という番号を予め付与している。この種類とは、例えば150[μF]の電解コンデンサ、200[μF]の電解コンデンサといった具合に、その機能(コンデンサや抵抗など)と電気的な規格(FやΩなど)との組合せによって定めたものである。よって、どのメーカーによって製造されたものでも、その機能と規格が同じであれば同一の子部番が付与されることになり、子部番からそのメーカーを特定することはできない。メーカー毎に異なる子部番を付与するといった部番管理を行わないのは、電子回路基板製品を製造する上においては、電子部品を少なくともその種類毎に識別することができれば、設計通りの部品実装(組付)を行うことができるからである。それにもかかわらず、メーカー毎に異なる子部番を付してしまうと、実装のためのデータ処理を煩雑にしてしまうことになる。但し、マウンターやインサーターによって電子部品を実装するためには、この子部番からでは特定することのできない部品特性情報たる機種限定情報や、梱包態様情報たる逆巻き情報といった情報の管理も必要になってくる。

ここで、機種限定とは、同種類の電子部品であっても、その製造メーカーによっては用途(実装し得る電子回路基板製品)が限定されてしまうことである。具体的には、例えばA社によって製造された電子部品aが電子回路基板製品X,Y,Zの全てを正常に機能させるとする。これに対し、同種類であるにもかかわらず、B社によって製造された電子部品b、C社によって製造された電子部品cは、ぞれぞれ電子回路基板Y,Zだけしか正常に機能させることができないといった事態が希に起こることがある。その原因は不明であることが多いが、電子部品b,cは、それぞれ実装対象となる電子回路基板製品の種類が限定されてしまうのである。電子回路基板X,Y,Zの全てを製造する上では、機種限定のない電子部品aだけを用意して全ての基板に使用するのが部品管理上の理由で有利となる。ところが、諸事情によって電子部品aの入荷が困難になった場合には、電子部品b,cを一時的に入荷して電子回路基板Y,Zの製造に用いる必要がある。一時的に入荷した電子部品b,cについては、限定された電子回路基板Y,Zだけに使用する必要があるため、これらには子部番に加えて機種限定情報を付与して管理する必要が生ずる。

また、逆巻きとは、上記キャリアテープ上で各電子部品が全て正規方向とは逆方向の向きで保持されていることを示す。例えば、図4に示すように、通常は1番リードと5番リードとをテープ引き出し方向の先端側に位置させるような姿勢で電子部品11を保持させるようにキャリアテープ12を巻き付けたリールが正巻きであるとする。これに対し、4番リードと8番リードとを先端側に位置させるように180[°]逆の姿勢で電子部品11を保持させるようにキャリアテープ12を巻き付けたリールが逆巻きとなっているのである。かかる逆巻きのリールが入荷される原因としては、正巻のリールが手配できなかったために意図的に逆巻きのリールを発注したり、業者の間違いによって正巻の発注に対して逆巻を納入してきたりなどといったことが考えられる。このような逆巻きのリールに搭載された電子部品11については、これらに子部番に加えて逆巻き情報を付与して管理する必要が生ずる。

図5は、この基板製造システムが設けられた施設内における電子部品の流れを示すフロー図である。図5において、電子部品は、まず同じ種類毎に分けられて注文番号が付与されて発注される(ステップ1、以下ステップをSと記す)。この注文番号は、その電子部品の子部番や発注個数などに関連付けられて、図3に示した検品情報入力用パソコン30を介してホストコンピュータ20のデータテーブル(以下、部品管理用テーブルという)に入力される。発注された電子部品は、施設に入荷・受入された後(S2)、注文番号毎に検品される(S3)。この検品により、包装数(1リール当たりの部品数)、リール数(梱包単位の数)、納入数、ピッチ、単価(部品1個あたりの単価)、機種限定、逆巻き、特殊保存法、適合するリールカセットの種類などが確認される。確認された事項は、上記注文番号に関連付けられるように上記部品管理用テーブルに入力され、更に、この注文番号にはそれに対応する納品キー番号がホストコンピュータ20によって自動的に付与されて部品管理用テーブルに入力される。この時点で、ホストコンピュータ20内の部品管理用テーブルは、次に列記する項目を関連付けている。なお、上記ピッチとは、キャリアテープ上における電子部品の配設ピッチである。また、上記保存法とは、その電子部品によって密封保存などの特殊な保存法が必要となる場合に入力される情報である。

先に示した図3において、ホストコンピュータ20は、図示しないプリンタに接続されており、作業者からの命令に基づいて、上記(1)〜(15)の各データが文字や記号などによって記された入庫票をプリンタから出力させる。この際、(15)の納品キー番号については、文字や記号によるものに加えて、バーコード形式のものを出力させる。

検品を受けた電子部品を搭載するリールは、その電子部品の種類に応じて用意されている図示しない保管室に入庫・保管されて在庫となる(S4)。そして、必要に応じて出庫された後(S5)、図1に示したマウンターにセットされるための段取りという作業が施されてから(S6)、基板に実装されて電子回路基板製品となる(S7)。この電子回路基板製品は、まとめて検品された後(S8)、所定の仕向け先に出荷される(S9)。実装のためのマウントルーチンが終了すると、それに使用されたリールは残りの電子部品を有しているものだけ、検数作業が施されて部品残数が検査される(S10)。なお、検数作業では図3に示した検数機26を用いて検数が行われ、検数された数値を印字したラベルがラベル発行機35から出力される。検数が施されたリールは、このラベルが貼付された後、再び保管室に入庫されるか、そのまま他の段取りに使用されるかする。

以上のフローにおいて、S1からS4までの工程は統制区に分類され、残りの工程は生産区に分類される。なお、図5は、電子部品の流れだけに着目してフローを示しているため、実際の電子回路基板製品の製造に必要な工程が省かれている。省略されている工程とは、例えば、実装工程(S7)に先立って、プリント基板を製造したり、このプリント基板に半田ペーストのパターンを印刷したり、マウント後の電子部品のリードをリフローによる半田ペーストの溶融と固化とによって基板上に固定したりといった工程である。

図18は、従来の基板製造システムの入庫工程におけるラベル発行作業を説明するための模式図である。図において、上述の入庫票には、通常、複数のリールが対応している。例えば、同種類の電子部品について10,000個の入荷があり、且つその電子部品を搭載するリールの包装数(1リールあたりの部品数)が1000個であるとすると、入荷リールの個数は10となる。1つの入庫票(納品キー番号)に10のリールが対応しているのである。作業者は、入庫票とそれらリールとを照合しながら、子部番、上記部品搭載数、及び入荷日を検品情報入力用パソコンに手入力した後、これら情報が印字されたラベルをリールの個数分だけラベル発行機から発行させる。ところが、この手入力の際、入庫票に記されている子部番、部品搭載数又は入荷日を読み間違えたり、入力ミスをしたりして、誤ったデータが印字されたラベルを発行してしまうことがあった。

一方、本実施形態に係る基板製造システムでは、上記ホストコンピュータ20が次に列記する項目を関連付けた子部番関連情報テーブル(データテーブル)を記憶している。

このデータテーブルにおいて、保管区番号(▲2▼)とは、子部番(▲1▼)に対応する電子部品を保管するために用意された保管棚内における位置番号を示している。また、カセットモジュール番号(▲3▼)とは、子部番(▲2▼)に対応する電子部品を搭載し得るリールカセットに関する情報であり、具体的にはそのリールカセットの種類に応じた器種情報である。このカセットモジュール番号(▲3▼)は、上記テープ幅(8)、ピッチ(9)、テープ材質、リールの大きさなどに応じた番号となっている。

図19は、従来の基板製造システムにおける入庫作業を説明するための模式図である。図において、作業者は、上記ラベルが貼付されたリールを台車によって保管室まで運んでいく。この保管室には、リールを保管するための保管棚が複数配設されており、それぞれの保管棚には所定のスペースに区切られた保管区が並んでいる。1つの保管区は1種類の電子部品(1つの子部番)に対応しており、専用の種類の電子部品を保管する保管位置となっている。各保管区には対応する電子部品の子部番が記載された棚シールが貼付されており、作業者は、上記入庫票に記載されている子部番と、各保管区の棚シールに記載されている子部番とを照合しながら、運んできたリール(電子部品)に対応する保管区を見つけだす。ところが、この際、入庫票に記載されている子部番や、棚シールに記載されている子部番を読み間違えて、リールを誤った保管区に入庫してしまうことがあった。更に、従来は、上記部品管理用テーブルと、入庫後の電子部品に係るデータとを別に管理しており、入庫済みの電子部品に係るデータについては入庫管理専用の別のコンピュータに入力していたが、この入力の際にも入力ミスを発生させることがあった。入力ミスがあれば、当然ながら正確な在庫管理ができなくなってしまう。

図8は、本実施形態に係る基板製造システムにおける入庫作業を説明するための模式図である。本基板製造システムが配設されている施設内では、全ての作業者に対して名札の着用が義務付けられている。この名札には、その作業者の顔写真、氏名、所属、役職などとともに、作業者番号のバーコードが付されている。図において、作業者は、無線端末機29に対し、これから入庫処理を行う旨の情報を入力する。無線端末機29を介してこの情報を受けたホストコンピュータ20は、「名札に付されているバーコード」、「入庫票に記載されている納品キー番号のバーコード」、「保管区に貼られている棚シールのバーコード」という順で無線端末機29に読み取らせる操作を指示するための操作指示情報を出力する。この出力に基づく無線端末機29の表示を参照した作業者は、これら3つのバーコードを順に読み取らせる。すると、その入庫票(納品キー番号)に対応するリールが、その保管区に適していない場合には、保管位置不適警報たる保管区違い警報が無線端末機29の画像表示部32に表示される。なお、従来は棚シールに子部番のバーコードが付されていたが、本システムでは部品識別情報たる子部番の代わりに、部品関連付け情報である保管区番号がバーコード形式で付されている。

先に示した図3において、ホストコンピュータ20には電子回路基板製品の製造に必要な様々なデータが記憶されている。電子回路基板製品の種類毎に付与された親部番、その電子回路基板製品に使用される全ての電子部品についての子部番、マウンター1を動作させるためのNCデータなどである。施設内には、複数の生産ラインが配備されており、それぞれ異なった種類の電子回路基板製品を製造することができる。また、各生産ラインには、マウンター用パソコン21とこれに対応する1台以上のマウンター1とが配設されており、1つの基板を複数のマウンター1に通すことで、製造に必要な全ての電子部品をその基板に組み付けるようになっている。更に、各生産ラインは、オンデマンド型の生産を実施するために、時間帯毎に異なる電子回路基板製品を製造するようになっている。

また、上記ホストコンピュータ20には、各生産ラインに配設された図示しない作業指示用のコンピュータにも接続されており、このコンピュータには更にプリンタが接続されている。生産ラインで働く作業者は、作業にとりかかる前に、このコンピュータからその日の作業に必要な生産指示書をプリントアウトする。この生産指示書は、部品準備リスト、リールカセット準備リスト、段取り指示リスト、マウンター設定リスト、初物(生産指示に対して初めに製造される製品)チェックリストなどの複数のリストに別れている。作業者は、これらリストに従って作業を進めることで、時間帯毎に異なる電子回路基板製品を製造するための各作業を行うことができる。なお、上記部品準備リストは、従来のシステムではプリントアウトされていたが、本実施形態に係る基板製造システムでは不要になるためプリントアウトされない。また、本実施形態に係る基板製造システムでは、ホストコンピュータ20が各部品について、その日の基板製造計画(基板の種類、製造数、製造順など)と、マウンターのNCデータとに基づいて必要数を算出して、生産指示書を自動で構築するようになっている。

上記マウンター1に電子部品をセットするためには、まず、必要なリールを上記保管室から出庫してきたり、生産ラインの横に配設された図示しないカセット棚から必要なリールカセットをピックアップしてきたりしなければならない。そこで、従来では、上記部品準備リストやリールカセット準備リストを見ながら、リールやリールカセットを準備するようになっていた。

図20は、従来の基板製造システムにおける出庫作業を説明するための模式図である。作業者は、まず、上記部品準備リストに記載されている各子部番と、前回の製造まで使用していたリールカセットのリールに貼付されたラベルの子部番とを照合し、その日に必要なリールの有無をチェックする。そして、必要なリールがあった場合には、そのリールのテープ残量(巻量)を側方からチェックしておおまかな部品残数を概算し、上記部品準備リストに記載していく。通常は、そのリールだけでは数が足りないため、不足部品数を手計算する。また、そのリールについて機種限定や逆巻きの有無をチェックする。機種限定や逆巻きのリールについては、上述の検品作業の際に予め専用のラベルが貼られているため、このラベルの有無をチェックするのである。生産ライン内での部品確認作業を終えると、次に、上記保管室まで行き、ライン内になかった種類のリールや、あったもの部品不足分を補うための追加分のリールを出庫する。

この出庫においても、各電子部品について、それぞれテープ残量から部品残数を概算していき、部品残数の合計が必要部品数を上回る個数分までリールをピックアップしていく。このとき、各部品残数が正確な値でないため、その合計値と真の部品合計数とにはどうしても誤差が生じてしまう。前者が後者よりも大きく下回ると、出庫した部品数が必要な部品数を下回ることになり、不足分のリールが生じてライン稼働中に保管室まで取りに行く手間が生じてしまう。また、生産ラインでは、様々なミスによって電子部品を仕損する場合がある。このため、作業者はどうしても合計値を少なめに見積もって必要以上のリールを出庫する傾向にある。また、各種電子部品の出庫においては、それぞれ上記部品準備リストに記載されている電子部品の子部番と、上記棚シールに記載されている棚シールの子部番と、棚から取り出したリールに貼付されたラベルに記載されている子部番とを照合する必要がある。この照合の際、どれかを読み間違えて誤ったリールを出庫してしまうことがある。なお、保管室からの出庫でも間に合わなかった電子部品については、別の保管場所である自動倉庫まで行って出庫する必要がある。また、出庫については投入順単位で行う。この投入順とは各種の電子回路基板製品用の基板を生産ラインに投入していく順番を示し、製造する電子回路基板製品の種類単位ということになる。

図9は、本実施形態に係る基板製造システムにおける出庫作業を説明するための模式図である。この基板製造システムでは、上述の部品準備リストを発行しないで、上記ホストコンピュータ20からの指示をSS無線LAN28経由で無線端末機29に送ることで、作業者に出庫作業を行わせるようになっている。よって、部品準備リストをプリントアウトしたり、それを参照しながら作業をしたりといった手間を負わせるようなことが無くなり、作業時間を大幅に短縮することができる。また、従来は、その日の作業に必要となるリールを1回の出庫作業で全て出庫させるようにしていたが、本システムでは、組付出庫と交換出庫との2段階で出庫作業を行わせるようにしている。組付出庫とは、該当する投入順に必要な分だけのリールを出庫するための出庫作業である。必要となるリールカセットの個数分だけのリールを出庫するのである。また、交換出庫とは、残りの交換用のリールを出庫するための出庫作業である。このように、組付出庫と交換出庫とを別々に行うことで、段取り時における取り扱いリール数を低減して作業の容易化を図ることができる。また、ラインを稼働させ得るだけのリールだけを準備するだけで、より迅速にラインの稼働を開始させることもできる。

作業者は、まず、組付出庫を行うことになる。具体的には、無線端末機29に対し、組付出庫を行う旨の情報を入力する。無線端末機29を介してこの情報を受けたホストコンピュータ20は、「名札に付されているバーコード」、「段取り指示リストに印字されている生産指示番号」、「段取り指示リストに印字されている生産ライン番号」という順で無線端末機29に読み取らせる操作を指示するための操作指示情報を出力する。この出力に基づく無線端末機29の表示を参照した作業者は、これら3つのバーコードを順に読み取らせる。すると、ホストコンピュータ20は、これらの読取結果に基づいて、必要になる子部番を投入順毎に特定していく。そして、作業者に対して保管室を1周させるだけでそれら子部番に対応する全リールをピックアップさせることができるように、子部番の順序(リールのピックアップ順序)を並べ替えた後、まず、最初の子部番を特定する。更に、子部番に対応する保管区番号を上記子部番関連情報テーブルから特定した後(▲1▼から▲2▼を特定)、これら子部番や保管区番号を投入順や必要部品数とともに上記画像表示部32に表示させるためのデータを無線端末機29に送信する。作業者は、無線端末機29に表示された保管区番号(▲2▼)の位置まで移動してそこからリールをピックアップした後、そのリールに貼付されているラベルのバーコード(リールシリアル番号)を無線端末機29に読み取らせる。ホストコンピュータ20は、無線端末機29から送られてきたリールシリアル番号に対応する子部番を上記リール管理用テーブルから特定する((A)から(C)を特定)。そして、特定結果を、上記子部番関連情報テーブルから特定しておいた子部番と照合する。

ここで、両者が一致した場合には、OK信号を無線端末機29に送った後、上記リール管理用テーブル中で、先に無線端末機29から送られてきたリールシリアル番号(A)に関連付けられているステイタス情報(G)のデータを、「棚在庫(02)」から「準備(50)」に更新する。この更新により、生産管理者は、そのリールシリアル番号に対応するリールが出庫されたということを、ホストコンピュータ20のリール管理用テーブルに基づいて把握することが可能になる。また、ホストコンピュータ20は、先に無線端末機29から送られてきた生産指示番号、生産ライン番号、リールシリアル番号などに基づいて、上記リール管理用テーブル中の(J)〜(N)に具体的な数値を入力する。この入力により、そのリールがどの生産指示番号における、どの生産ラインのどの設備(マウンターなど)で、どのような投入順でどのZ軸番号に搭載されるためにピックアップされたのかを、後に特定することが可能になる。なお、リール管理用データテーブルにおけるZ軸番号(N)とは、マウンター1のカセット移動台3に対するリールカセット搭載位置のことであり、搭載部情報としての性格を有している。

一方、一致しなかった場合には、取り出し品種不適警報たる子部番違い警報を上記画像表示部32に表示させるべく、NG信号を送る。作業者は、この子部番間違い警報が手にしている無線端末機29の画像表示部32に表示されることで、その誤りに気付き、間違った種類のリールを出庫してしまうといった事態を回避することができる。子部番違い警報が出されなければ、そのリールを、予め投入順の数分だけ用意しておいた箱のうち、その投入順に対応する箱に収める。以上のような作業が組付用の全てのリールについてなされることで、組付出庫が終了する。

かかる出庫作業においては、上記棚シールに記載されている情報や、リールに貼付されたラベルに記載されている情報の読み間違いによる誤ったリールの出庫を回避することができる。ホストコンピュータ20は、後述する理由によって各リールにおける正確な部品残量をリールシリアル番号に関連付けて記憶しており、作業者に指示した電子部品のリールが間違いなくピックアップされると、必要部品数からその部品残量を減算して残りの必要部品数を算出する。そして、その部品残量と、算出した残りの必要部品数のデータを無線端末機29の画像表示部32に表示させるべく送信する。従って、作業者は、出庫の際、無線端末機29の画像表示部32の表示によって残りの必要部品数を正確に把握することができる。そして、このことにより、従来のように出庫した電子部品の合計値を少な目に見積もって必要以上のリールを出庫するといった事態を回避することができる。なお、交換出庫も組付出庫とほぼ同様であるので説明を省略する。

図21は、従来の基板製造システムの段取り工程におけるカセット準備作業及び組付作業を説明するための模式図である。作業者は、集めたリールをそれぞれ投入順単位で区別し得るように投入順単位の山に分けて作業机の上に並べてから、まず、投入順1についての上記段取り指示リストを用意する。図示のように、この段取り指示リストには、マウンターに対するリールカセットの装着位置を示すZ軸番号や、これに対応する子部番、必要部品セット数(数量)、部品名称などが記載されている。作業者は、まず例えばZ軸番号1に対応する子部番をリストから特定し、これに対応するリールを作業机に並べておいた投入順1のリールの山から探し出す。この際、リストから特定した子部番と、リールに貼付されたラベルの子部番とを照合して探し出すことになるが、やはり読み間違いによって誤ったリールをピックアップしてしまうことがあった。また、探し出したリールについてはリールカセットにセットするのであるが、その電子部品の種類に見合ったカセットを選択しなければならない。このカセット選択には豊富な経験と知識が必要になっていた。このため、カセット選択を誤ってリールカセットやマウンターの誤動作を引き起こすこともあった。なお、リールカセットについては、必要なZ軸番号の数分だけ用意し、電子部品が無くなった時点でそのリールカセットに対してリール交換を行うのが一般的である。膨大な量のリールカセットを準備することによる作業の煩雑化を回避するためである。

図10は、本実施形態に係る基板製造システムの段取り工程におけるカセット準備作業を説明するための模式図である。作業者は、まず、これからカセット準備作業を行う旨の情報を無線端末機29に入力する。無線端末機29を介してこの情報を受けたホストコンピュータ20は、「名札に付されているバーコード」、段取り指示リストに印字されている「生産指示番号」、「生産ライン番号」、「投入順」、「設備番号」、「その投入順に対応するリールのバーコード(リールシリアル番号)」という順で無線端末機29に読み取らせる操作を指示するための操作指示情報を出力する。この出力に基づく無線端末機29の表示を参照した作業者は、まず、「設備番号」までのバーコードを順次読み取らせる。次に、無線端末機29に表示されている投入順に対応する何れかのリールをピックアップし、それに貼付されているラベルのリールシリアル番号をバーコード形式で読み取らせる。すると、無線端末機29が、この読取結果を先のバーコード読取結果(生産指示番号等)とともにホストコンピュータ20に向けて送る。これら読取結果を受信したホストコンピュータは、受信したリールシリアル番号に関連付けられた子部番とZ軸番号とを上記リール管理用テーブルから特定する((A)から(C)、(N)を特定)。また、特定した子部番に関連付けられたカセットモジュール番号を上記子部番関連情報テーブルから特定する(▲1▼から▲3▼を特定)。そして、これら子部番、Z軸番号及びカセットモジュール番号を無線端末機29に向けて送信する。これらを受信した無線端末機29は、生産指示番号、生産ライン番号、投入順番号、リールシリアル番号、子部番、設備番号、Z軸番号及びカセットモジュール番号を上記画像表示部32に表示する。なお、生産指示番号、生産ライン番号、投入順番号、設備番号は、それぞれ指示情報としての性格を有している。また、生産指示番号、生産ライン番号、及び投入順番号の組合によって電子回路基板製品の種類が特定されるため、これらの組合せは加工物情報としての性格を有している。

かかるカセット準備作業においては、従来のカセット準備作業とは異なり、所望のZ軸番号に対応する子部番を段取り指示リストから特定し、これに対応するリールをリールの山から探し出すといった作業を行うことがない。よって、リストの子部番と、リールの子部番との読み違いによって誤ったリールを選択してしまうといった事態が回避される。また、リールに適合するリールカセットが、カセットモジュール番号として無線端末機29の画像表示部32に表示されるため、豊富な経験や知識がなくても、そのリールに適合するリールカセットを選び出すことができる。また、リールと、それに適合しないリールカセットとの組合せを誤って選択すると、組合せ不適警報が無線端末機29から発せられるため、不適切な組合せによるリールカセットやマウンターの誤動作を回避することもできる。なお、リールカセットとリールとの組合せが適切であった場合、無線端末機29はOK信号をホストコンピュータ20に送る。これを受信したホストコンピュータ20は、次に、生産指示計画に基づく設備番号が、先に特定しておいた上記適用設備番号に含まれるか否かを判断し、含まれない場合にはカセット不適警報を表示させるための信号を無線端末機29に送る。これにより、同じカセットモジュール番号であっても、その設備(マウンター)に適合しないリールカセットであれば、カセット不適警報が表示される。また、含まれる場合(適合する場合)には、上記カセット管理用テーブルにリールシリアル番号が入力された後、そのリールシリアル番号に関連付けられたテイタス情報(G)が「準備(50)」から「組付(51)」に更新される。これにより、リールカセットのカセットシリアル番号と、そのカセットにセットされたリールのリールシリアル番号とが関連付けられるとともに、そのリールについて段取り工程における組付の状態であるということが特定されるようになる。

また、そのZ軸番号に対応する子部番ではあるものの、本来は別の設備のために出庫したはずのリールをリールカセットにセットしてしまうこともあった。このようにリールをセットしてしまうと、リールの消費が計画通りにいかなくなって、余計な作業を強いられるおそれがでてくる。具体的には、例えば、同じ種類の電子部品について、500個の必要部品数をおおよそ満足させる5つのリールの集合と、1900個の必要部品数をおおよそ満足させる2つのリールの集合とを出庫したとする。前者の集合は部品残量がほぼ終わりになりかけたリールの寄せ集めであるのに対し、後者の集合はそれぞれ部品残量がほぼ初期状態(1000)に近い2つのリールからなっている。両方の集合は、それぞれ同じ生産ラインの同じ投入順のために出庫されたものであるが、異なる設備(マウンター)のために出庫されたものである。ここで、後者の集合に含まれるリールを、誤って前者の集合に含まれるリールとしてマウンターに搭載したとする。すると、500個の必要部品数に対し、ほぼ1000個に近い電子部品が搭載されるため、そのマウンターはその電子部品をいつまでも切らすことがない。これに対し、別のマウンターでは、ライン稼働に伴って残りのリールを全てつぎ込んでも電子部品が足りなくなる。このため、新たなリールを出庫しにいかなければならないという余計な作業が発生してしまうのである。

図23は、従来の基板製造システムの段取り工程におけるZ軸確認作業を説明するための模式図である。このZ軸確認作業には、2人の作業者が必要になる。このため、カセット装着作業までを1人でこなした作業者は、Z軸確認作業を行うべく、手の空いている他の作業者を探しに行くという手間を強いられることになる。手伝いの作業者が見つかると、一人が上記段取り指示リストに記載されている全てのZ軸番号について、Z軸番号、子部番、部品名称という順で読み上げていく。すると、もう一人の作業者が、実際にマウンターにセットされているリールカセットについて、読み上げられた内容のリールがセットされているかチェックする。この際、設備の騒音がうるさくて聞き取り難いため、何度も聞き直しするといった事態が生じていた。また、Z軸番号についてはマウンターに対するカセットの装着位置で判断し、子部番についてはそのカセットにセットされたリールに貼付されている上記ラベルの記載で判断することになるが、部品名称についてはメーカーによって予めリールに貼られているシールの記載で判断する。この際、メーカーがその施設と異なった形式で部品名称を記載していると、確認作業者が混乱してしまうことになる。

図14は、本実施形態に係る基板製造システムの検数工程における検数作業を説明するための模式図である。この基板製造システムにおいて、使い終わったリールについては、図3に示した検数機26によってその部品残数を検数させる。この検数機26は、リールから仮巻用リールに巻き取られていくキャリアテープを、透過型フォトセンサに順次通していくことで、キャリアテープ上の各電子部品を検知させて検数するものであり、検数結果を検数情報入力用パソコン25に送る。この検数情報入力用パソコン25には、送られてきた検数結果がどのリールシリアル番号に対応するのかを認識させる必要があるが、この認識についてはスキャナ27によるリールラベルの読取によって行わせる。よって、誤ったリールシリアル番号を入力してそれに対応する部品残数を誤った値に更新させてしまうといった事態が回避される。検数情報入力用パソコン25は、検数機26から送られてくる検数結果を、スキャナ27によって読み取られたリールシリアル番号とともにホストコンピュータ20に送る。また、検数結果をラベル発行機35によってラベルに印字して出力させる。作業者は、発行されたラベルをリールに貼付する。この貼付により、リールにおける部品残数が一目でわかるようになる。ホストコンピュータ20は、検数情報入力用パソコン25から送られてくるリールシリアル番号に対応する上記リール管理用テーブルの部品残数(F)を検数結果の値に更新した後、そのリール管理用テーブルのステイタス情報(G)を「検数(70)」に更新する。
