本発明は、塗工液の塗布による薄膜形成工程を含む有機ELパネルの製造装置及び製造方法に関する。

【従来の技術】
有機EL(Electroluminescence)パネルは、有機薄膜の面状発光に基づく自発光型ディスプレイであり、有機発光ダイオード(OLED)とも呼ばれる。

近年、液晶パネル産業が活況を呈する中で、次世代の平面表示装置(FPD;フラットパネルディスプレイ)の開発にも大きな期待が寄せられている。なかでも、有機ELは、薄膜の自発光特性に基づき、高コントラスト、広視野角、高速応答、低消費電力、薄型軽量など、他の平面表示装置に比べて利点が多いことから、研究開発が盛んに行われている。

有機ELパネルは、発光層が低分子化合物からなる低分子型と、高分子化合物からなる高分子型に大別されるが、いずれにおいても、ガラス基板またはプラスチック基板上に、発光層、正孔(ホール)注入層、電子輸送層などのEL層と、これらEL層を積層方向から挟む一対の電極層とが形成される(例えば、高分子型について非特許文献1)。一対の電極層のうち、少なくとも一方は透明導電層である。

一般には、各電極層に給電を行うための配線パターンの層、これらと有機ELの電極との間の絶縁層、色領域の境界ごとに設けられるバンク(隔壁)、及び、全体を封止するためのバリア層などが、基板上に、さらに設けられる。

有機ELパネルのEL層や絶縁膜等を設けるにあたり、真空蒸着法等のドライコート法も行われているが、工程の簡便さや生産性、大型化への対応の容易さ等の理由から、塗布液を塗布するウェットコート法が試みられている。

特に、高分子化合物のEL層を形成する際には、インクジェット法やスピンコート法により塗布液を塗布するのが一般的である。とりわけ、インクジェット法は、必要個所のみを効率よく塗工できることから、盛んに研究が行われている(例えば特許文献1)。

しかし、インクジェット法には、塗工膜の厚み及び膜厚精度には限界がある。これは、吹き出された塗工液の液滴サイズの均一性や、液滴の所定位置への着弾精度に限界があるからである。また、RGB(光の各原色)の各色領域を仕切るバンクのパターニング精度によっても膜厚精度が左右される。そのため、形成された薄膜は、表面の平滑さに欠けることとなる(非特許文献2)。

また、インクジェット法には、使用可能な塗工液についても、かなり制限があり、特に、速乾性の材料には不向きである。これは、塗布ノズルの液路が細いため、乾燥により塗工液が固まってしまい、ノズル先端が詰まったり、欠陥点が発生することがあるからである。特に、パターニングの精度を上げるべく、ノズル径を小さくし、液滴を小さくするほど塗工液は乾燥しやすくなる(特許文献1の段落番号[0007])。

一方、スピンコート法は、塗工膜の厚みにあまり制限がなく、一般に、膜厚精度及び平滑性を高く保つことができる。しかし、塗工液の使用効率が低く例えば5%以下であるという問題点とともに、回転による放射状の乾燥ムラの発生、大型基板への対応の困難さ、高速回転による作業に伴う問題点がある。また、塗工液の種類によっては、乾燥により粒子状になって塗工面が平坦でなくなったり、このような層の上に塗工を行う場合、数回の塗工を繰り返さなければ必要な平滑性が得られない場合もあった。

なお、マスクパターンを用いた蒸着法が適した材料であっても、このような蒸着法は、広幅の塗工には不向きである。蒸気化した粒子を幅方向に拡散させる場合に、均一性の得られる幅に限界があるからである。また、被塗工材への付着率が例えば約10%と低く使用効率が低いことに加えて、真空装置を要するため装置自体が高価となる他、ランニングコストが過大になるといった問題点がある。

他方、大面積の基板について効率よく塗工液の塗布を行うべく、上方を向いたノズルから塗工液を吐出して基板の下面に塗布を行う方法が提案されている(特許文献2)。特に、毛細管現象(毛管現象ともいう)を利用して安定した塗工液の供給を行うことにより、均一で平滑な塗工を行うことが提案されている(特許文献3〜4)。しかし、これらの従来技術の塗工方法では、有機ELパネルの製造のための薄膜作成を必ずしも効率的に行えなかった。

本発明は、塗工液の塗布により薄膜を作成するにあたり、上記従来技術の問題点を解消するとともに、品質上のバラツキを最小限に保つことのできる有機ELパネルの製造方法及び製造装置を提供するものである。

本発明の有機ELパネルの製造装置は、毛管現象により塗工液を吐出口へと導く塗工液上昇経路を有する塗工ノズルと、前記塗工液上昇経路の下端に連通され大気圧下で塗工液を貯留する塗工液貯留部と、塗工対象の基材の下面を前記吐出口に近接させつつ前記基材を前記塗工ノズルに対して移動させる移動手段とを備える塗工装置を含むものにおいて、前記塗工装置は、温度、湿度及び酸素濃度を管理可能なチャンバー内に配置され、このチャンバーと外部との受け渡し経路には、防塵手段が配されたことを特徴とする。

【発明の実施の形態】
1. 塗工装置の構成
本発明で用いる塗工装置は、塗工ノズル中に、毛管現象により塗工液を吐出口へと導く塗工液上昇経路を備え、かつ、大気圧下で塗工液を貯留する塗工液貯留部が塗工液上昇経路の下端に連通されたものである。すなわち、CAP coaterなどと呼ばれるタイプの塗工装置である。

塗工装置は、塗工ノズルが塗工液貯留部に浸漬され該貯留部に対して上下動可能であるタイプであっても良く(例えば上記特許文献3)、また、塗工ノズルと塗工液貯留部とが互いに離間して配されるものであっても良い(上記特許文献4)。

このように毛管現象により塗工液を供給する方式の塗工装置を用いているので、塗工ノズルと基材の下面との間のギャップ(塗工ギャップ)、塗工液貯留部の液面から塗工ノズルの吐出口までの高さ(液面高さ)、及び、塗工ノズルに対する基材の走行速度(塗工速度)といった塗工のパラメーターを適宜設定して、塗工厚を容易に設定することができる。

また、毛細管現象を利用しているため、塗工液の供給を幅方向に均一にすることができ、また、レベリング作用(塗工厚均一化作用)も働くことから、塗工面を高精度に仕上げることができる。また、スピンコート方式のように、基板を振り回すことで生じる遠心力の風の影響を受けることがなく、そのため、放射状の色むらが生じることがない。

ガラス板等の板状である基材Wは、下面に吸引口を有したサクションテーブルに吸引された状態で支持されたものであり、このサクションテーブル12は、モータ13によって前後方向(図1においては、右側から左側)に移動可能となっている。

サクションテーブル12の下方には、基材Wの下面に塗工液を塗工するための塗工ノズル14が配されている。この塗工ノズル14は、上部がくちばし状に尖った形状をなし、左右方向に沿って毛管状隙間16が設けられ、この毛管状隙間16の上端部が塗工液の吐出口18となっている。また、毛管状隙間16の下端部には、供給された塗工液を左右方向に均等に配分する空間である液溜め部19が設けられている。

塗工ノズル14は、その下方に配されたエアシリンダまたはモータよりなる上下動装置20によって上下動可能となっている(図1における点線の状態から実線の状態)。

塗工ノズル14の外部には、塗工液を供給するための塗工タンク22が設けられている。すなわち、塗工ノズル14の壁に固定された支持部24には垂直方向にネジ棒26が回転自在に配され、このネジ棒26にラック28が設けられている。このラック28に前記した塗工タンク22が取り付けられている。ネジ棒26は減速機付きのモータ30によって回動自在であり、モータ30を回動させるとネジ棒26は回転し、それと共にラック28、すなわち、塗工タンク22が塗工ノズル14に対し上下動する。また、支持部24は塗工ノズル14に固定されているため、塗工ノズル14が上下動装置20によって上下動するとそれと共に塗工タンク22も上下動する。

塗工タンク22は、塗工液が貯留されており、その上部が開口し、大気に開放された状態となっている。

塗工タンク22の底面から、塗工ノズル14の側面に向かって塗工液を供給するための供給パイプ34が設けられている。この供給パイプ34から供給された塗工液は液溜め部19に至る。

支持部24の上部から非接触式(例えば、光学式)の液面センサ32が突出している。この液面センサ32は、塗工タンク22に溜まっている塗工液の液面高さを検出する。

塗工タンク22に塗工液を供給するための補充タンク36が設けられている。この補充タンク36から塗工タンク22の上部に向かって補充パイプ38が延びている。補充パイプ38には、不図示のフィルターと電磁弁39が設けられている。また、補充タンク36は密閉式であり、コンプレッサなどの圧送装置40から送られてくるイナートガス(例えば、不活性ガス、窒素ガス(N2))により塗工液を補充パイプ38へ供給する。そして、電磁弁39を操作することにより、一定量の塗工液を塗工タンク22に供給する。ここで、不活性ガスを送るのは防爆のためであるが、防爆を目的としない場合は、空気などのその他の気体でもよい。

この塗工装置10を制御するためにマイクロコンピュータよりなる制御部42が設けられている。この制御部42には、サクションテーブル12の移動を行うモータ13、上下動装置20、塗工タンク22を上下動させるモータ30、液面センサ32、電磁弁39,圧送装置40が接続されている。

制御部42は、液面センサ32によって塗工液の液面高さを検出して、その検出したデータに基づいてモータ30を駆動させて塗工タンク22を上下動させ、そして、塗工タンク22内の液面高さを下記で説明する所定の設定値になるようにフィードバック制御する。

また、塗工によって塗工液が少なくなり、液面センサ32によって検出した液面高さが基準値より低くなった場合には、制御部42は、圧送装置40を作動させてイナートガスによって圧力をかけ、補充タンク36から補充パイプ38を介して塗工液を送り、電磁弁39を操作することにより所定量補充して、常に塗工タンク22内部には、基準値以上の塗工液を貯留させる。これによって、従来のように廃棄される塗工液を最小限にすることができる。

このような塗工装置10を用い、塗工液の粘度及び比重を適切な範囲に保つことにより、得られる塗工膜の乾燥後の膜厚は、50〜300nmで±5%以下のばらつきの範囲に抑えられる。

ここでは、基材Wの下面の略全体にわたって、べたパターンを作成する全面塗布の場合について説明したが、例えば、ストライプ状のR,G,Bの各色領域を塗り分ける場合、スリット状の毛管状隙間16について、適宜、薄板状の栓または樹脂封止剤により部分的に封鎖して、ストライプ状の塗布を行うようにすることができる。例えば、R,G,Bの各色の発光層材料を塗布する3個の塗工ノズル14を並列させることにより、ほぼ同時に各色の発光層材料を基材Wの下面に塗布することができる。

また、バンク等を設ける絶縁膜の材料についても、ストライプ状に塗布することができる。

2. 薄膜形成装置の全体構成
本発明の有機ELパネルの製造装置においては、上記のような毛細管現象を用いる塗工装置10が、温度、湿度及び酸素濃度を管理可能なチャンバー内に収納されている。チャンバーの温度は、例えば10〜30℃のレンジで所定のバラツキの範囲内にコントロールすることができる。また、窒素雰囲気下に、湿度は例えば5%以下に、酸素濃度は例えば5ppm以下の範囲で管理する。さらには、チャンバーと外部との受け渡し経路に防塵フィルター等の防塵手段を配置することにより、充分なクリーン度を達成する。

図2〜4には、実施例で用いた薄膜形成装置100の全体構成について示す。図示の薄膜形成装置100は、全長4〜7mのグローブボックス式の試作用装置である。

薄膜形成装置100は、窒素ガスパージにより、内部が所定の温度、湿度、及び酸素濃度に保たれた、一つのチャンバー101内に、塗工装置10や、基材W用の搬送ロボット102などが配列されたものである。

図2〜3に示すように、細長い直方体のチャンバー101内に、塗工装置10、乾燥装置103及び熱硬化装置104が直線的に配列されている。また、これらの列の両端には、基板積層装置(パネルカセット、マガジン)105の据え置き用台座105a,105bが設けられており、さらに、これらの外側には、基板積層装置105を外部から受け渡すための入口予備室106及び出口予備室107が設けられている。

搬送ロボット102は、コの字状のフォーク102aにより矩形状の基材Wを一枚ずつ載置して搬送を行うものである。そして、塗工装置10のサクションテーブル12との間で受け渡しを行う際には、サクションテーブル12がサクション孔を上に向けるように上下反転されるとともに、サクション孔からの窒素の逆噴射が行われる。すなわち、塗工完了後の基材Wを搬送ロボット102に渡す際には、基材Wを上に向けて反転したサクションテーブル12から、支持ピンが突出するか、または逆噴射により基材Wがわずかに浮かされ、この隙間に、搬送ロボット102のフォーク102aが差し込まれる。

複数の基板を収納可能な基板積層装置105が、搬送ロボット102のレール102bに向かって開口しており、この開口から、搬送ロボット102のフォーク102aが差し込まれて、一枚ずつの取り出しまたは積み込みが行われる。

乾燥装置103は、ホットプレート式で、電熱ヒーターをアルミ製プレート内に配しており、プレート上に設けたピン受けを介して基材Wをプレートから少し浮かした状態で加熱を行う。加熱プレートの温度は、50〜200℃の範囲内で設定可能でありバラツキは±1℃以内である。加熱プレートの裏面には、セラミック繊維等からなる保温・断熱材が配される。

熱硬化装置104は、乾燥装置103と同様のホットプレート式であり、加熱プレートの温度を100〜400℃の範囲内で設定可能でありバラツキは±1℃以内である。

上記においては、チャンバー101内で一つの塗工工程だけを行うものとして説明したが、塗工装置10、乾燥装置103及び熱硬化装置104の組み合わせが複数配置されるのであっても良い。また、複数のチャンバー101が接続されて一つの塗工工程の後に基材Wが外気にさらされることなしに、次の塗工工程を行うチャンバー101に移されるのであっても良い。

3. 有機ELパネルの作成
本発明にしたがう塗工液の塗布は、有機ELパネル上の積層膜のうち、どの層を形成するものであっても良い。すなわち、塗工液の塗工により形成する薄膜は、発光層、正孔(ホール)注入層、電子輸送層などのいずれかのEL層、電極層、及び絶縁膜のいずれであっても良く、場合によっては、バンクやバリアを形成するものであっても良い。

これらの塗工液を得る際の溶媒または分散媒には、水の他、各種の低沸点または高沸点の有機溶媒を用いることができる。例えば、アセトン、メチルエチルケトン、メチルイソブチルケトン、シクロヘキサノン、メタノール、エタノール、イソプロプルアルコール、酢酸エチル、酢酸ブチル、トルエン、キシレン、クロロホルム、水などの単独または混合溶媒を用いることができる。

(1) 基材
基材Wは、ガラス基板がもっとも一般的であるが、これに限らず、シリコンウェハからなる基板でも良く、ポリカーボネート(PC)、ポリエチレンテレフタレート(PET)、ポリエーテルスルホン(PES)等の樹脂材料からなる基板であっても良い。また、基材Wは、場合により、可撓性のシート材であっても良く、特には可撓性の連続基材であっても良い。

(2) 一対の電極層
EL層を積層方向から挟む一対の電極層は、スパッタリングや金属蒸着法によって作成することもできるが、本発明の塗工方法によって作成することが可能である。

塗布により電極層を形成する場合、全面塗布を行う方法の他、前述のように、特定の幅領域にのみ開口した塗工ノズル14を用いて、線状またはストライプ状に導電パターンを塗布により作成することができる。また、塗工ノズル14を適宜上下させることで、間欠的な塗布を実現することにより、短冊状やドット状に、電極層のための導電パターンを作成することができる。

陽極層を形成するための材料としては、ITOやIZO(Indium-Zin-Oxide)といった透明導電材料の他、金等の金属であっても良いが、ポリアニリン、ポリアセチレン、ポリアルキルチオフェン誘導体、PEDOT−PSSといった導電性高分子を材料とする場合、本発明の塗布による方法が適している。塗布は、これら材料自体または前駆体等を、溶液や分散液の形態で塗布する。前駆体等を用いる場合、塗布後に熱処理や焼成等を施すことにより所望の材料の薄膜を形成する。

また、陰極層を形成するための材料としては、マグネシウム−銀合金(Mg:Ag)等のマグネシウム合金やアルミニウム−リチウム合金(Al:Li)等のアルミニウム合金の他、リチウム(Li)、カルシウム(Ca)などの、アルカリ金属やアルカリ度類金属及びこれらの合金を用いることができる。場合によっては、上記透明導電材料の他、導電性高分子を用いることも可能である。フッ化リチウム(LiF)などのアルカリ金属のフッ化物や酸化物を有機層上に設け、さらに金属薄膜を設けるタイプであっても良い。

(3) EL層
発光層などに使用可能な高分子系材料としては、ポリアセチレン、ポリチオフェン、ポリビニルカルバゾール(PVCz)、ポリフルオレン(PF)、ポリパラフェニレンビニレン(PPV)、ポリパラフェニレンビニレン誘導体(MEH−PPV、DB−mPPV、RO−PPV、OC1C10−PPVなど)、ポリエチレンジオキシチオフェン−ポリスチレンスルホン酸混合体(PEDOT−PSS)、ポリエチレンジオキシチオフェン(PEDOT)、ポリスチレンスルホン酸(PSS)、ポリアルキルフルオレン(PAF)、ポリジアルキルフルオレン(PDAF)、ポリアルキルチオフェン(PAT)、ポリチオフェン誘導体(PEDT)などが挙げられる。これらには適宜、ドープ剤(ドーパント)などが添加される。

なお、これら導電性高分子は、正孔輸送層や電子輸送層などに用いることができる他、前述の電極材料等に用いることもできる。正孔輸送層としては、トリフェニルアミンやカルバゾールなどの3級アミン構造を含む高分子を用いることができる。一方、電子輸送層としては、ピリジン環やオキサジアゾール、トリアゾール、イミダゾール構造を有する高分子を用いることができる。いずれも、ビニル構造を有する高分子の主鎖に組み込まれている場合や側鎖に組み込まれている場合がある。

低分子系の発光層材料としては、アントラセン、ジフェニルアントラセン誘導体、ジベンゾクリセン、カルバゾール(Cz)、ビスカルバゾール、ジスチリルアリーレンやスチリルアミン及びこれらの誘導体、シロール、オキサゾール、オキサジアゾールやその誘導体(OXD)、ベンゾアゾール、ベンゾイミダゾール、及び、ポリフェニル系化合物が挙げられる。これらの他、金属錯体系の低分子系発光層材料としては、キノリンアルミニウム(Alq3)やビスベリリウムキノリン錯体(BeBq3)といった、置換キノリン、ベンゾアゾール、ベンゾキノリン、オキサジアゾールなどの各種配位子をもつものが挙げられる。

発光層を形成する際、上記低分子系発光材料を、ポリスチレン、ポリメチルメタクリレート等の透明樹脂材料や、上記高分子系発光材料に溶解させて用いることができる。

上記の高分子系または低分子系の材料に添加される添加剤(特にドープ剤や着色剤)としては、シアノメチレンピラン系化合物、ナイルレッド(Nile Red)等のフェノキサゾン系化合物、アゾチオキサンテン、ルブレン、スチリルアミン、クマリン6、キナクリドンやその誘導体、ペリレン(Pe)やジフェニルナフタセン及びペンタセンなどのベンゾ縮環体、フェニルピリジンのイリジウム(Ir)錯体、テトラフェニルブタジエン(TPB)、シクロペンタジエン誘導体(PPCP)、ユーロピウム(Eu)錯体、テルビウム(Tb)錯体、ポルフィリン誘導体、DCM2、DCM、ローダミン、DCJTなどが挙げられる。

正孔注入層を設ける場合のその材料には、上記高分子系発光層材料としての、PEDOTをはじめとするポリチオフェン、及びポリアニリンなどが含まれる。この他の正孔注入層材料には、銅フタロシアニン(CuPc)、無金属フタロシアニン(H2Pc)、オリゴアミン、オリゴチオフェンの他、MTDADTAやNTDADTAといったデンドリマーアミンが含まれる。

4. 具体的な実施例(1)−膜厚制御及び有機ELパネル片の試作

5. 具体的な実施例(2)−発光層及び絶縁層の膜厚精度
上記の図1〜4を用いて説明した薄膜形成装置100を用い、ガラス基板上に発光層を作成した。このとき、種々の粘度及び比重を有する塗工液による塗布を試みた。溶媒はクロロホルムである。乾燥装置103による乾燥は、加熱プレートの温度を80℃に保って3分間行った。

実施例1〜4の結果から知られるように、膜厚のバラツキを5.0%以下に抑えることができた他、得られた塗工膜の表面平滑性も良好であった。実施例1〜3は、一般に発光層に適した膜厚とされる0.1〜0.15μmまたはこの近傍の膜厚を実現すべく、塗工液の粘度を低く設定した結果であり、実施例4は、粘度を大きくして1.2μmあまりの膜厚を実現した場合の結果である。
