【発明の属する技術分野】
本発明は、直噴エンジンの燃料噴射制御装置に関し、詳しくは直噴エンジンにおける燃料噴射タイミングの制御の分野に属する。

【従来の技術】
近年、燃焼室内に燃料噴射弁から燃料を直接噴射する直噴エンジンが多数実用化されてきている。この直噴エンジンにおいては、周知の通り、吸気バルブ、排気バルブ、及び点火プラグは燃焼室の上部に配置され、燃料噴射弁はこれらの近傍に燃焼室に臨んで配置されている。

燃料噴射弁から噴射される燃料の量は、エンジンの運転状態に基づいて設定される。例えば、始動時には、エンジンの冷却水温等に基づいて設定され、始動後は、エンジン回転数や負荷(例えば吸入空気量)等に基づいて設定される。そして、この設定された噴射量に基づいて燃料噴射弁を駆動するパルス信号のパルス幅(燃料噴射弁の開弁時間)が決定され、この決定された開弁時間の間、燃料噴射弁が開弁して上記設定された量の燃料が燃焼室内に噴射され、エンジンの運転状態に適した燃焼状態が実現する。

ところで、このように設定された量の燃料は一般に吸気行程で噴射されるが、該吸気行程においては吸気バルブが上下にリフト動作していることから、リフト時に噴射された燃料が吸気弁の裏面(傘裏)に衝突して跳ね返り、この跳ね返った燃料が点火プラグに付着して点火不良を生じ、燃焼の不安定やエンジンの始動不能を生じる虞がある。

この点火不良の問題に対処するものとして、吸気弁のリフト量が所定量以上となる時期を避けて該時期の前後に分割して燃料を噴射することにより、吸気弁の傘裏での跳ね返りを防止し、これによる点火不良を防止したものがある。(例えば、特許文献1参照)。

【発明が解決しようとする課題】
ところで、前述のように設定された量の燃料を噴射するにはその量に応じた一定の時間が必要となるが、特許文献1のように吸気弁のリフト量が所定量以上となる時期を避けて該時期の前後に分割して燃料を噴射した場合、リフト量が所定量以上となる時期の分だけ分割しない場合よりも燃料噴射の終了が遅くなり、以下のようなデメリットが生じる。すなわち、設定量の燃料を吸気行程で噴射しきれない場合、圧縮行程においても燃料噴射しなければならないが、その場合、燃料噴射の終了から点火までの時間が短くなって燃料が十分に気化霧化せず、この結果、有効燃焼成分が減少して(未燃成分が増加し)、出力不足やエミッション悪化等の問題が生じる。また、これは、エンジン始動時においては、爆発エネルギ不足によりエンジン回転の立ち上がりが一括噴射の場合よりも遅くなり、エンジンの始動が遅れることを意味する。

そこで、燃料噴射を分割せずに、吸気弁のリフト量が上記所定量以上に増加する前に設定量の全ての燃料の噴射を終了できるように噴射開始タイミングを早くしたり、あるいは、吸気弁のリフト量が一旦最大リフト量を過ぎて所定量以下に減少した後に、設定された量の燃料の全てを噴射することが考えられる。しかしながら、始動時等で燃料噴射量が多い場合、前者においては、噴射開始タイミングが大きく排気行程内に侵入して未燃のまま排気される燃料が増加し、後者においては、噴射終了タイミングが大きく圧縮行程内に侵入して前述の気化霧化に関するデメリットが生じる。

しかも、エンジン水温等のエンジンに関する温度が高いときには燃料の気化性がよく、一括噴射で点火プラグに燃料が付着しても、点火プラグが点火不良を生じる虞は非常に少ない。また、温度が低いときであっても点火プラグに付着した燃料が少ない場合は、点火プラグが点火する可能性が十分にある。すなわち、これらのような場合に分割噴射を実施するのは無駄にエンジンの始動を遅らせていることとなる。

そこで、本発明は、点火プラグ濡れに起因するエンジンの始動不能を防止しつつ、エンジン始動の遅れを抑制することができる直噴エンジンの燃料噴射制御装置を提供することを課題とする。

【課題を解決するための手段】
すなわち、本願の請求項1に記載の発明は、燃焼室に、吸、排気弁と、点火プラグと、燃料噴射弁とが備えられ、上記吸気弁の開弁時に、その背部近傍に向けて燃料噴射弁から燃料が噴射されるように構成された直噴エンジンの燃料噴射制御装置であって、エンジンの運転状態を検出する運転状態検出手段と、エンジンの始動可能性を検出する始動可能性検出手段と、これら両検出手段の検出結果に応じて上記燃料噴射弁による燃料噴射を制御する燃料噴射制御手段とが設けられており、該燃料噴射制御手段は、冷間始動時、初回噴射を含む始動時の噴射に際して燃料を一括して噴射させると共に、該噴射によってエンジンが始動可能な状態とならないことが上記始動可能性検出手段によって検出されたときは、上記吸気弁のリフト量が所定量以上となる時期の前後に分割して燃料を噴射させることを特徴とする。

この発明によれば、エンジンの始動時には、初回噴射を含む始動時の噴射に際して運転状態に応じて設定された量の燃料が一括して噴射される。また、冷間始動時であって、この一括噴射によってはエンジンが始動可能な状態とならないことが検出された場合、上記吸気弁のリフト量が所定量以上となる時期の前後に分割して燃料が噴射され、この結果、エンジンの始動不能が防止される。

しかも、冷間始動時であって一括噴射によってはエンジンが始動可能な状態とならないことが検出された場合にのみ、分割噴射が行なわれるから、エンジンの始動が遅れることとなる分割噴射の頻度が減少して、エンジン始動遅れの発生が抑制される。

次に、請求項2に記載の発明は、請求項1に記載の発明において、エンジンの燃焼室に関する温度が低いときほど初回噴射を含む始動時の一括噴射の回数を少なくする一括噴射回数低下手段が備えられていることを特徴とする。

【発明の実施の形態】
以下、本発明の実施の形態に係る直噴エンジンの燃料噴射制御装置について説明する。

図1は本発明の実施の形態に係る直噴式4サイクルエンジン1の全体構成を示す。このエンジン1は複数の気筒2…2(1つのみ図示)が直列に配置されたシリンダブロック3と該シリンダブロック3に載置されたシリンダヘッド4とを有する。各気筒2内にピストン5が上下に往復動自在に嵌挿されて燃焼室6を画成している。シリンダブロック3にクランク軸7が回転自在に支持され、該クランク軸7にピストン5がコネクティングロッド8で連結されている。クランク軸7の一端側にクランク角を検出する電磁ピックアップ式のクランク角センサ9が配設されている。

燃焼室6の天井部に2つの吸気ポート10,10と2つの排気ポート11,11(それぞれ1つのみ図示)とが開口している。各開口に吸気弁12又は排気弁13が備えられている。吸気ポート10,10は燃焼室6から斜め上方に直線的に延び、エンジン1の側面(図1の右側面)にそれぞれ独立して開口している。排気ポート11,11は燃焼室6からすぐに水平に延び、途中で1つに合流してエンジン1の他の側面(図1の左側面)に開口している。燃焼室6の頂上部に上記4つの吸排気弁12,12,13,13に囲まれて点火プラグ16が配設されている。点火プラグ16の基端部は点火回路17に接続され、該点火回路17から各気筒2毎に所定の点火タイミングで各点火プラグ16が通電される。

燃焼室6の天井部において吸気ポート10,10に挟まれるようにインジェクタ(燃料噴射弁)18が燃焼室6を臨んで配置されている。このインジェクタ18は吸気ポート10,10のやや下方の位置から燃料を燃焼室6内に直接噴射する。各インジェクタ18…18の基端部は全気筒2…2に共通の燃料分配管19に接続されている。燃料分配管19は燃料供給系20から供給される高圧の燃料を各気筒2…2に分配する。

エンジン1の側面(図1の右側面)に吸気通路30が配設されている。吸気通路30は各気筒2の吸気ポート10,10に連通し、図外のエアクリーナで濾過した吸気を燃焼室6に供給する。吸気通路30には上流側から下流側に順にエンジン1に吸入される吸入空気量を検出するホットワイヤ式のエアフローセンサ31と吸気通路30の開度を調節する電気式のスロットル弁32とサージタンク33等が配設されている。スロットル弁32は、図示しないが、アクセルペダルと機械的に連結されておらず、電動式の駆動モータにより駆動される。サージタンク33より下流側の吸気通路30は各気筒2毎に分岐する独立通路である。各独立通路の下流端部がさらに2つに分岐して各吸気ポート10,10に連通している。

エンジン1の他の側面(図1の左側面)に燃焼室6から既燃ガス(排気)を排出する排気通路36が配設されている。排気通路36の上流端部は各気筒2毎に分岐して排気ポート11に連通する排気マニホルド37である。排気マニホルド37の集合部に排気中の残存酸素濃度を検出するリニアO2センサ38が配設されている。このセンサ38の検出結果により燃焼室6内の混合気の空燃比が検出される。排気マニホルド37の集合部に排気管39の上流端が接続され、排気管39の下流端に排気浄化のための触媒装置40が接続されている。

シリンダブロック3の壁部には、該壁部の冷却水通路内で流通する冷却水の温度を検出する水温センサ41が設けられている。

エンジンコントロールユニット(ECU)50は、イグニッションスイッチ51がONされたときに、スタータモータ52を作動させると共に、クランク角センサ9、エアフローセンサ31、リニアO2センサ38、水温センサ41等からの各出力信号、及び、アクセルペダルの開度(アクセル操作量)を検出するアクセル開度センサ53からの出力信号を入力する。また、ECU50は、これらの信号が示すエンジン1の運転状態に基いて、点火プラグ16による点火時期、インジェクタ18による燃料噴射量・噴射パルス幅・噴射時期、スロットル弁32により調節される吸入空気量等を制御する。例えば、エンジン始動時には、主に冷却水温に基づいて燃料噴射量を設定し、始動後は、クランク角センサ9で検出されたエンジン回転数や負荷(例えばエアフローセンサ31で検出された吸入空気量)等に基づいて燃料噴射量を設定する。そして、この設定した噴射量に基づいてインジェクタ18を駆動するパルス信号のパルス幅(インジェクタ18の開弁時間)を決定し、この決定された開弁時間の間、インジェクタ18を開弁させて上記設定された量の燃料を燃焼室6内に噴射させる。

ここで、本エンジン1の吸気バルブ12,12のリフト開始タイミングは、可変とされており、エンジン始動時においては、排気弁13,13のリフト動作がほぼ終了するときに吸気弁12,12がリフトし始めるように設定されている(図4(a)参照)。これは、エンジン始動時においては、インジェクタ18から噴射された燃料が気化霧化しにくく、未燃焼のまま排気されやすいので、これを防止することを目的としている。

図2は、本エンジン1の燃焼室6の構造、及びインジェクタ18から燃焼室6内に燃料が噴射された様子を示すものであり、図2(a)に示すように、インジェクタ18の燃料噴射領域Xの上縁部は、点火プラグ16の下端から距離Yしか離れていない。そのため、図2(b)に示すように吸気弁12がリフトした状態においてインジェクタ18から燃料が噴射されると、噴射された燃料の一部が吸気弁12の傘裏で跳ね返り、矢印Aで示すように、点火プラグ16側に飛散してしまう。そして、この飛散した燃料が多量に点火プラグ16に付着すると、例えば冷間始動時等の燃焼室6の温度が低いときに、点火プラグ16が点火不良を生じる虞がある。

一方、この点火不良を防止しようとして吸気弁12,12がリフトしている時期の前後に分割して噴射を行うと、噴射終了が遅くなり、燃料の気化霧化の時間が少なくなって有効燃焼成分が減少することとなる。特にエンジン始動時にこの分割噴射が行われると、爆発エネルギが減少してエンジン回転の増加が遅くなり、エンジン始動が遅くなるという問題がある。つまり、エンジン始動時には、できるだけ分割噴射を実施しないことが好ましい。

他方、冷却水温等のエンジン1に関する温度が高いときには燃料の気化性がよく、一括噴射によって点火プラグ16に燃料が付着しても、点火プラグ16が点火不良を生じる虞は非常に少ない。また、上記温度が低いときであっても点火プラグ16に付着した燃料が少ない場合は、点火プラグ16が点火する可能性が十分にある。

そこで、本エンジン1のECU50は、エンジン1の始動時に、初回噴射を含む始動時の噴射に際して燃料を一括噴射させると共に、冷間始動時において、該噴射によってエンジン1が始動可能な状態とならないことが検出されたときは、上記吸気弁12,12のリフト量が所定量以上となる時期の前後に分割して燃料を噴射させる。また、燃焼室6に関する温度(本実施の形態においては、水温センサ41で検出されたエンジン1の冷却水温)が低いときほど初回噴射を含む始動時の一括噴射の回数を少なくする。

ここで、本実施の形態における一括噴射及び分割噴射の実施タイミングについて説明する。まず、一括噴射は、噴射された燃料が効率よく燃焼するように、図3(a)に示すように、吸気行程を中心に(吸気上死点後20度から吸気下死点後20度の範囲で)行われる。その場合、図4(a)、(b)に示すように、吸気行程においては吸気弁12,12がリフト動作しているから、そのリフト量がα以上のときには、前述の通り、インジェクタ18から噴射された燃料の吸気弁12,12の傘裏での跳ね返りが生じることとなる。なお、図4(a)、(b)に示す時刻t1は、ピストン5が吸気上死点にある時刻であり、時刻t2は、吸気弁12,12のリフト量が最大となる時刻であり、時刻t3は、吸気弁12,12のリフト量がα以下となった直後の時刻であり、時刻t4は、圧縮行程において、インジェクタ18が筒内圧に抗して気筒2内に燃料を噴射することが可能な限界の時刻(クランク角)である。また、図2(a)、(b)、(c)は、上記時刻t1,t2,t3における吸気弁のリフト状態を示しており、時刻t1は,吸気弁12は開き始めたときであり、時刻t2は、吸気弁12のリフト量が最大のときであり、時刻t3は、吸気弁12のリフト量がα以下となった直後である。

一方、分割噴射は、図3(b)、図4(b)に示すように、吸気弁12,12のリフト量がα以上となるタイミング、すなわち、噴射禁止区間(吸気上死点後30度から吸気下死点後20度の範囲)を外して、排気行程後半から吸気行程前半(吸気上死点前80度から吸気上死点後30度の範囲)、及び、圧縮行程前半(吸気下死点後20度から吸気下死点後90度の範囲)で行われる。

なお、上記吸気上死点後等の角度は、燃料噴射量がエンジン始動時の冷却水温等に応じて変化することから、これに対応して変化する。その場合でも、分割噴射においては、上記噴射禁止区間を外して燃料噴射タイミングが設定される。

次に、イグニッションスイッチ51が運転者によってONとされた後、ECU50によって行われるエンジン始動時の燃料噴射制御について、図5のフローチャートを用いて詳細に説明する。なお、この制御は、エンジン始動後の通常制御に移行するまでの間、所定周期で繰り返し行われる。

まず、ステップS1では、クランク角センサ9から回転信号(出力信号)が発生しているか否か、すなわち、スタータモータ52の始動によりクランク軸7が回転しているか否かを判定し、発生していないときは、回転信号が発生するまでこのステップS1を繰り返す。一方、回転信号が発生したときは、ステップS2で、クランク角センサ9の回転信号に基づいて現在のエンジン回転数neを算出すると共に、ステップS3で、このエンジン回転数neが500(rpm)より小さいか否かを判定する。つまり、エンジン1が完爆状態に至ったか否かを判定する。

そして、エンジン回転数neが500(rpm)より小さいときは、ステップS4で、水温センサ41で検出された冷却水温に基づいて始動時の噴射パルス幅Tsを算出し、次いで、ステップS6で、イグニッションスイッチ51がONされてからの燃料噴射回数をカウントする始動カウンタCstにCst+1を設定する。ここで、このCstの初期値は0である。なお、イグニッションスイッチ51のON後、エンジン回転数neが500(rpm)に達しないまま、イグニッションスイッチが一旦OFFとされたときは、カウントを停止すると共にOFFとされたときの値を保持する。そして、このOFF状態から再度ONとされた場合は、OFFとされたときの値からカウントを再開する。

次いで、ステップS7では、このカウンタCstの値が所定値Kstより大きいか否か、つまり燃料噴射回数が所定値Kstに達したか否かを判定する。ここで、この所定値Kstは、イグニッションスイッチ51のオン時に水温センサ41で検出された冷却水温に基づいて設定され、図6に示すように、冷却水温が低いほど小さな値とされる。言い換えれば、初回噴射を含む始動時の一括噴射の回数を、冷却水温が低いほど少なくする。これは、エンジン1の燃焼室の温度が低い場合ほど燃料が気化しにくくなって、吸気弁12,12で跳ね返った燃料が点火プラグ16に付着しやすくなるので、点火プラグ16が点火不能となるほど燃料が付着するのを早期に防止することを目的としている。

そして、ステップS7でカウンタCstの値が所定値Kstより大きくないと判定されたときは、ステップS10で一括噴射を実行した後、再度ステップS1以後の処理を行う。一方、カウンタCstの値が所定値Kstより大きいと判定されたときは、ステップS8で噴射禁止区間を設定すると共に、ステップS8で、この噴射禁止区間の前後に分割して噴射タイミングを設定して噴射を実行した後、前述同様ステップS1以後の処理を行う。

そして、上記ステップS1〜S10の処理が所定周期で繰り返し行なわれた結果、ステップS3で、エンジン回転数が500(rpm)以上である(500(rpm)より小さくない)と判定されたときは、ステップS5で、カウンタCstをリセットした後、エンジン始動後の通常制御に移行する。

次に、図7、図8のタイムチャートを用いて、本ECU50によるエンジン始動時の燃料噴射制御の作用について説明する。

時刻taに、運転者によってイグニッションスイッチ51がONされると、スタータモータ52が作動してエンジン1のクランキングが開始されると共に、クランク角センサ9の信号に基づいて気筒判別が行われた上で燃料が一括して噴射されるが、図7は、この一括噴射によって順調にエンジン回転数neが上昇して、時刻tbにエンジン回転数neが500(rpm)以上となり、この時刻tb以後、始動後の燃料噴射制御に移行した例を示す。ここで、点線アは、一括噴射でなく分割噴射を行った場合のエンジン回転数neの上昇の様子を示しており、一括噴射によれば分割噴射よりも、イグニッションスイッチ51がONされてから、エンジン1の回転が500(rpm)以上となるまでの時間、すなわちエンジン1の始動完了までの時間が早くなることがわかる。

一方、図8は、上記一括噴射によっては、エンジン1が始動する可能性がないと判定し、分割噴射を実行した例を示す。すなわち、時刻taに運転者によってイグニッションスイッチ51がONされてスタータモータ52が作動されると共に、燃料が一括して噴射されているものの、エンジン回転数neが上昇しないことから、運手者が一旦時刻tcにイグニッションスイッチ51をOFFした後、再度時刻tdにイグニッションスイッチ51をONしている。しかしながら、エンジン回転が上昇しないまま時刻teにカウンタCstが所定値Kstに達したので、ECU50は、この時刻teに、燃料噴射態様を、一括噴射から分割噴射に変更している。すなわち、時刻teにおいて、点火プラグ濡れ等により一括噴射を継続してもエンジンが始動する可能性がないと判定し、止むを得ず、吸気弁12,12のリフト量がα以上となる時期の前後に分割して噴射するのである。そして、この結果、エンジン回転が上昇し始めて時刻tfに500(rpm)以上になった場合、再度、一括噴射に戻して、前述した分割噴射による弊害を解消するようにする。ここで、カウンタCstは、前述したように、イグニッションスイッチ51が時刻tcにOFFされても、リセットされず、時刻tdから再度、時刻tcのときのカウンタCstに加算されている。これによれば、小刻みにイグニッションスイッチ51がON,OFFされたような場合に、いつまでもカウンタCstが所定値Kstに達しないことにより、分割噴射に移行できなくなることを防止することができる。言い換えれば、分割噴射に移行したときに、点火プラグ16が点火できなくなるほど濡れた状態となっていることを防止することができる。なお、図8は、運転者によってイグニッションスイッチ51が一旦OFF→ONにされた例であるが、一旦OFF→ONされない場合でも、カウンタCstが所定値Kstに達した場合は、同様に一括噴射から分割噴射に移行する。

このように、本実施の形態に係るエンジン1によれば、エンジン始動時にはまず燃料を一括で噴射するようにしたことにより、エンジン始動時に最初から燃料を分割して噴射する場合(図7に点線アで示す)よりも、エンジン回転の上昇が早くなる。すなわち、エンジン始動時に最初から分割噴射する場合よりも、エンジン1の始動が早くなり、良好なエンジン始動性を確保することができる。

また、この一括噴射によってはエンジン1が始動可能な状態とならないと判定されときは、図8に示すように、分割噴射を実行して点火プラグ16濡れが生じないようにするから、エンジン1の始動不能を防止することができる。すなわち、エンジン1の始動を確実に行うことができる。

そして、エンジン1の始動時における分割噴射は、冷間始動時であって一括噴射によってはエンジン1が始動可能な状態とならないことが検出された場合にのみ行なわれるから、エンジン1の始動が遅れることとなる分割噴射の頻度が減少して、エンジン1の始動遅れの発生が抑制される。

また、初回噴射を含む始動時の一括噴射の回数に関する所定値Kstを、水温センサ41で検出された水温が低いほど小さな値に設定するようにしたから、一括噴射によって点火プラグ16が過剰に燃料で濡れた状態となることが防止され、分割噴射時に点火プラグ16が点火しにくくなることが早期に防止される。

なお、本実施の形態においては、エンジン1の燃焼室6に関する温度としてエンジン1の冷却水温を用いたが、吸気温を検出する吸気温センサを設け、該センサで検出された吸気温が低いほど上記所定値Kstを小さな値に設定するようにしてもよい。また、ステップS3におけるエンジン回転数の判定値である500(rpm)という値は一例であり、適用するエンジンに応じて変更してもよい。
