【発明の属する技術分野】
本発明は、特定の結晶構造を有するCa、Ti、Ln、Al及びOからなる化合物と、Na成分と、Zr成分とを含有し、緻密な焼結体からなるマイクロ波誘電体磁器組成物(以下、「誘電体磁器組成物」という。)、及びこの誘電体磁器組成物からなる誘電体共振器に関する。本発明の誘電体磁器組成物は、マイクロ波領域における誘電体共振器、フィルタの他、マイクロ波集積回路基板、各種マイクロ波回路のインピーダンス整合部材等として使用することができる。また、本発明の誘電体共振器は、移動無線、衛星放送、衛星通信及びCATV等に組み込まれた各種のマイクロ波回路素子において利用することができる。

【従来の技術】
CaTiO3系組成物からなり、ペロブスカイト型の結晶構造を有する主成分に、Al2O3、MnO2等の酸化物を含有させることにより、マイクロ波領域で、実用上、十分な比誘電率(以下、「εr」と表す。)及び無負荷品質係数(以下、「Qu」と表す。)を有し、共振周波数の温度係数(以下、「τf」と表す。)の絶対値が小さい誘電体磁器組成物が得られることが開示されている(例えば、特許文献1参照。)。この誘電体磁器組成物では、Quは3500〜4200であり、且つτfは0〜+8.0ppm/℃であって、優れた誘電特性を有している。また、上記公報に開示された誘電体磁器組成物において、Alの一部を希土類元素に置換することにより、同様に優れた誘電特性を有する誘電体磁器組成物が得られることも知られている(例えば、特許文献2参照。)。

【発明が解決しようとする課題】
しかし、上記特許文献1及び特許文献2に記載された誘電体磁器組成物では、特に大型の誘電体共振器等とした場合に、全体が十分に緻密化された製品とすることが容易ではなく、Quが低下する等の問題もある。
本発明は、上記の状況に鑑みなされたものであり、実用上、十分なεr及びQuを有し、τfの絶対値も小さく、且つ緻密な誘電体磁器組成物を提供することを目的とする。また、本発明は、この優れた誘電特性を有する誘電体磁器組成物からなり、特に大型であっても、高いQuを有する誘電体共振器を提供することを目的とする。

【課題を解決するための手段】
本発明は以下のとおりである。
1.組成式xCaaTibO3−(1−x)LncAldO3(但し、0.54≦x≦0.82である。)で表され、上記LnがY、La、Ce、Pr、Nd、Sm、Eu、Gd、Dy、Er及びYbのうちの少なくとも1種であり、且つa/b及びc/dがいずれも0.8〜1.2であるCa、Ti、Ln、Al及びOからなる化合物と、Na成分と、Zr成分とを含有する波誘電体磁器組成物であって、該Ca、Ti、Ln、Al及びOからなる化合物を100質量部とした場合に、該Na成分はNa2O換算で0.02〜0.5質量部であり、該Zr成分はZrO2換算で0.02〜0.2質量部であることを特徴とするマイクロ波誘電体磁器組成物。
2.上記Ca、Ti、Ln、Al及びOからなる化合物を100質量部とした場合に、更にTa2O5換算で0.3〜5質量部のTa成分を含有する上記1.に記載のマイクロ
波誘電体磁器組成物。
3.上記Lnの少なくとも一部がLaである上記1.又は2.に記載のマイクロ波誘電体磁器組成物。
4.上記Ca、Ti、Ln、Al及びOからなる化合物を100質量部とした場合に、更にMnO2換算で0.5質量部以下のMn成分を含有する上記1.乃至3.のうちのいずれかに記載のマイクロ波誘電体磁器組成物。
5.Ca酸化物及び/又は加熱によって酸化物となるCa化合物、Ti酸化物及び/又は加熱によって酸化物となるTi化合物、Ln酸化物及び/又は加熱によって酸化物となるLn化合物(Lnは、Y、La、Ce、Pr、Nd、Sm、Eu、Gd、Dy、Er及びYbのうちの少なくとも1種である。)、Al酸化物及び/又は加熱によって酸化物となるAl化合物、Na酸化物及び/又は加熱によって酸化物となるNa化合物、並びにZr酸化物及び/又は加熱によって酸化物となるZr化合物の各々を、Ca元素、Ti元素、Ln元素及びAl元素のモル比がx:x:(1−x):(1−x)[但し、0.54≦x≦0.82の範囲の値を採用する。]となり、且つ上記Ca酸化物及び/又は加熱によって酸化物となるCa化合物、上記Ti酸化物及び/又は加熱によって酸化物となるTi化合物、上記Ln酸化物及び/又は加熱によって酸化物となるLn化合物、及び上記Al酸化物及び/又は加熱によって酸化物となるAl化合物の合計を100質量部とした場合に、Na酸化物及び/又は加熱によって酸化物となるNa化合物が、Na2O換算で0.02〜0.5質量部となり、Zr酸化物及び/又は加熱によって酸化物となるZr化合物が、ZrO2換算で0.02〜0.2質量部となるように混合して原料混合物を調製し、その後、該原料混合物を焼成して得られたものであることを特徴とするマイクロ波誘電体磁器組成物。
6.共振周波数800MHzにおける無負荷品質係数が30000以上である上記1.乃至5.のうちのいずれかに記載のマイクロ波誘電体磁器組成物。
7.共振周波数の温度係数が−10〜+10ppm/℃である上記1.乃至6.のうちのいずれかに記載のマイクロ波誘電体磁器組成物。
8.上記1.乃至7.のうちのいずれかに記載の誘電体磁器組成物からなることを特徴とする誘電体共振器。
9.共振周波数800MHzにおける無負荷品質係数が30000以上である上記8.に記載の誘電体共振器。
尚、上記5.の「Ca酸化物及び/又は加熱によって酸化物となるCa化合物」という記載は、換言すれば、「Ca酸化物及び加熱によって酸化物となるCa化合物からなるグルーブから選択される少なくとも一方」という意味である。以下、本明細書中における「及び/又は」の記載は同じ意味である。

【発明の効果】
本発明の誘電体磁器組成物は、実用上、十分な誘電特性を有し、且つ緻密である。
また、Ta2O5換算で0.3〜5質量部のTa成分を含有する場合は、誘電体磁器組成物のQuをより向上させることができる。
更に、Lnの少なくとも一部がLaである場合は、誘電体磁器組成物のεr、Qu及びτfを向上させることができる。
また、MnO2換算で0.5質量部以下のMn成分を含有する場合は、誘電体磁器組成物のQuをより向上させることができる。
本発明の誘電体共振器は、特に大型であっても、高いQuを有し、その内部まで十分に緻密化されている。

【発明の実施の形態】
以下、本発明を詳しく説明する。
本発明の誘電体磁器組成物は、組成式xCaaTibO3−(1−x)LncAldO3で表されるCa、Ti、Ln、Al及びOからなる化合物を含有する。この組成式において、上記「x」は0.54≦x≦0.82である。このxが0.54未満では、εrが低下し、τfの絶対値が負の側において大きくなる。一方、xが0.82を越える場合は、特に誘電体共振器のQuが低下し、τfの絶対値が正の側において大きくなる。xは0.65≦x≦0.70であることが好ましい。xがこの範囲であれば、εrが39以上、特に44以上であり、且つQuが3600以上、特に4000以上であって、より優れた誘電特性を有する誘電体磁器組成物とすることができる。更に、この誘電体磁器組成物を用いた場合は、Quが30000以上、特に33000以上の誘電体共振器とすることができる。
尚、CaaTibO3とLncAldO3の量比を表すxと(1−x)はモル比である。

また、上記組成式において、CaとTiとのモル比を表す上記「a/b」及びLnとAlとのモル比を表す上記「c/d」は、0.8〜1.2である。このa/b及びc/dが0.8未満、又は1.2を越えると、焼結不良となり、特に誘電体共振器のQuが低下する。a/b及びc/dは0.85〜1.2、特に0.90〜1.2、更にはa/b及びc/dが1.0、即ち、上記組成式がxCaTiO3−(1−x)LnAlO3〔但し、0.54≦x≦0.82である。〕となる主成分であることが好ましい。a/b及びc/dが0.85〜1.2であれば、より優れた誘電特性を有する誘電体磁器組成物及び誘電体共振器等とすることができる。

更に、上記組成式において、上記「Ln」は、前記の元素のうちのいずれであってもよいが、その少なくとも一部がLaであることが好ましく、Lnの全てがLaであってもよい。このLaを含有させることにより、εrが43以上と大きく、τfが−10〜+10ppm/℃、特に−5〜+5ppm/℃である誘電体磁器組成物とすることができる。また、Lnの少なくとも一部がLaである場合は、誘電体共振器のQuを30000以上とすることができ、LaにTa成分を併含させることによって、よりQuの高い誘電体共振器等とすることもできる。

Lnの一部がLaである場合、Nd及び/又はSmを併含させることができる。LnがLaとNd又はSmであるとき、これらのモル比は、La/Nd又はSm=0.3/0.7〜0.7/0.3であり、特にLa/Nd又はSm=0.4/0.6〜0.6/0.4(La+Nd又はSm=1とする。)であることが好ましい。更に、LnがLaとNd及びSmであるときは、これらのモル比は、0.4≦La<1、0<Nd+Sm≦0.6であり、且つ0<Nd≦0.2、0<Sm≦0.5(La+Nd+Sm=1とする。)であることが好ましい。Laのモル比が範囲外であると、εrが低下し易い。一方、Nd及び/又はSmが範囲外であると、εrが低下し、τfが負の側で大きくなる傾向にある。

この誘電体磁器組成物は、上記「Na成分」を含有する。このNa成分は、通常、Na2Oとして含有され、Naを含む複合酸化物等として含有されていてもよい。Ca、Ti、Ln、Al及びOからなる化合物を100質量部(以下、単に「部」という。)とした場合に、Na成分の含有量はNa2O換算で0.02〜0.5部である。この含有量が0.02部未満では、誘電体磁器組成物のQuが十分に向上せず、特に誘電体共振器のQuが低下する。一方、0.5部を越える場合は、却ってQuが低下する。Na成分の含有量は0.05〜0.15部であることが好ましい。この範囲の含有量であれば、より安定して高いQuを有する誘電体磁器組成物とすることができる。Na成分は焼結助剤として有効に作用し、特に大型の共振器等を作製する場合に、成形体の内外部が均一に焼成される。そのため、均質な焼結体が得られ、特に高いQuを有する誘電体共振器とすることができる。

更に、この誘電体磁器組成物は、上記「Zr成分」を含有する。このZr成分は、通常、ZrO2として含有され、Zrを含む複合酸化物等として含有されていてもよい。これにより安定に焼成することができ、緻密度の高い焼結体が得られる温度域を広くすることができる。また、特に寸法の大きい共振器等であっても焼結むらがなく、Quの高い製品とすることができる。Zr成分の含有量は、Ca、Ti、Ln、Al及びOからなる化合物を100部とした場合に、ZrO2換算で0.02〜0.2部である。この含有量が0.02部未満では、焼結性が低下し、安定に焼成することができる温度域が狭くなる。また、特に寸法の大きい共振器等ではQuも低下する。一方、含有量が0.2部を越える場合は、誘電体磁器組成物のQuが低下する。Zr成分の含有量は0.02〜0.15部であることが好ましい。この範囲の含有量であれば、より安定に焼成することができ、特に誘電体共振器のQuを向上させることができる。

尚、この誘電体磁器組成物には、必須成分であるCa、Ti、Ln、Al及びOからなる化合物、Na成分、Zr成分、並びに必要に応じて含有されるTa成分及びMn成分以外に、その誘電特性及び焼結性が低下しない範囲で他の成分が含有されていてもよい。この他の成分は、必須成分を100部とした場合に、0.5部以下、特に0.02部以下であることが好ましい。

この誘電体磁器組成物には、上記「Ta成分」を含有させることが好ましい。このTa成分は、通常、Ta2O5として含有させることができ、Taを含む複合酸化物等として含有されていてもよい。Ta成分の含有量は、Ca、Ti、Ln、Al及びOからなる化合物を100部とした場合に、Ta2O5換算で0.3〜5部とすることができる。この含有量が0.3部未満では、誘電体磁器組成物及び誘電体共振器等のQuが十分に向上しない。一方、含有量が5部を越える場合は、誘電体磁器組成物などのQuがより低下することがある。Ta成分の含有量は0.5〜2部であることが好ましい。この範囲の含有量であれば、Quがより十分に向上する。

この誘電体磁器組成物には、上記「Mn成分」を含有させることもできる。このMn成分は、通常、MnO2として含有させることができ、Mnを含む複合酸化物として含有されていてもよい。Mn成分の含有量は、Ca、Ti、Ln、Al及びOからなる化合物を100部とした場合に、MnO2換算で0.5部以下、特に0.02〜0.5部とすることができる。この含有量が0.02部未満では、誘電体磁器組成物及び誘電体共振器等のQuが十分に向上しない傾向にある。一方、含有量が0.5部を越える場合は、却ってQuが低下することがある。

このようにxCaaTibO3−(1−x)LncAldO3により表わされる化合物と、特定量のTa成分、更にはMn成分を含有させることにより、優れた誘電特性を有する誘電体磁器組成物及び誘電体共振器等とすることができる。しかし、この誘電体磁器組成物を用いて大型の誘電体共振器等を作製した場合は、その内部を外部と同様に十分に焼結させることができず、Qu等の誘電特性が低下することがある。そこで、更にNa成分及びZr成分を含有させると、内部、外部ともに十分に緻密化され、且つ均質な焼結体とすることができる。それによって誘電体磁器組成物のQuを向上させることができ、特に大型であっても高いQuを有する誘電体共振器等とすることができる。

この誘電体磁器組成物では、Ca、Ti、Ln、Al及びOからなる化合物、Na成分及びZr成分、又はこれに更にTa成分を含有させることにより、εrを39以上、好ましくは40以上とすることができる。また、更にMn成分を含有する場合は、εrを43以上、組成によっては45以上とすることができる。一方、Ca、Ti、Ln、Al及びOからなる化合物、Na成分及びZr成分、又はこれにTa成分を含有させ、更にMn成分を同時に含有させることにより、Quを3600以上、組成によっては4000以上とすることができる。更に、τfを−35〜+35ppm/℃、組成によっては−10〜+10ppm/℃、更には−5〜+5ppm/℃とすることができる。このように、実用上、十分に優れた誘電特性を有する誘電体磁器組成物とすることができる。

また、本発明の誘電体磁器組成物では、共振周波数800MHzにおけるQuを30000以上、特に32000以上とより高くすることができる。これによって、マイクロ波領域としては比較的低い周波数域においても使用することができる。更に、τfは−10〜+10ppm/℃、特に−5〜+5ppm/℃、更には0〜+3ppm/℃とすることができる。このように、0ppm/℃に近い極めて狭い範囲のτfを有する誘電体磁器組成物とすることもできる。

本発明の誘電体磁器組成物は、以下のようにして製造することができる。
xCaaTibO3−(1−x)LncAldO3で表される化合物、Na成分及びZr成分は、Ca、Ti、Ln、Al、Na及びZrの各々の元素の酸化物及び/又はそれぞれの元素の炭酸塩、炭酸水素塩、水酸化物、塩化物、硝酸塩、硫酸塩等の加熱によって酸化物となる化合物の粉末、更には各々の元素を含む有機金属化合物等の液状物を混合して原料混合物を調製し、この原料混合物を焼成することにより生成させることができる。また、必要に応じて含有されるTa成分及びMn成分も、Ta又はMnの酸化物及び/又は炭酸塩、炭酸水素塩、水酸化物、塩化物、硝酸塩、硫酸塩等の加熱によって酸化物となる化合物の粉末、更には各々の元素を含む有機金属化合物等の液状物を上記原料混合物に混合し、これを焼成することによって生成させ、含有させることができる。尚、それぞれの元素の化合物は特に限定されないが炭酸塩及び水酸化物が好ましい。

より具体的には、Ca元素、Ti元素、Ln元素及びAl元素のモル比がx:x:(1−x):(1−x)[但し、0.54≦x≦0.82の範囲の値を採用する。]となり、且つNa酸化物及び/又は加熱によって酸化物となるNa化合物、並びにZr酸化物及び/又は加熱によって酸化物となるZr化合物の各々が、Ca酸化物及び/又は加熱によって酸化物となるCa化合物、Ti酸化物及び/又は加熱によって酸化物となるTi化合物、Ln酸化物及び/又は加熱によって酸化物となるLn化合物、及びAl酸化物及び/又は加熱によって酸化物となるAl化合物の合計を100部とした場合に、それぞれNa2O換算で0.02〜0.5部、ZrO2換算で0.02〜0.2部となるように、それぞれの粉末、更には各々の元素を含む有機金属化合物等の液状物を混合して原料混合物を調製し、必要に応じて含有されるTa成分及びMn成分も、Ta又はMnの酸化物及び/又は加熱によって酸化物となる化合物の粉末、更には各々の元素を含む有機金属化合物等の液状物の所定量を、それぞれ原料混合物に混合し、次いで、この原料混合物を焼成することによって誘電体磁器組成物を製造することができる。

前記のようにZr成分が含有されることにより安定に焼成することができる温度域を広くすることができる。焼成温度は特に限定されないが、1430〜1580℃、特に1450〜1550℃とすることができる。Zr成分が含有されている場合、焼成温度にかかわらず十分に緻密化され、均質な焼結体とすることができ、且つ高いQuを有する誘電体磁器組成物等とすることができる。一方、Zr成分が含有されていない場合、焼成温度が高いときは十分なQuを有する誘電体磁器組成物等とすることができる。しかし、焼成温度が低いときはQuが低下し、特に大型の誘電体共振器ではQuが大きく低下する。

本発明の誘電体共振器は、上記の誘電体磁器組成物からなることを特徴とする。この誘電体共振器の形状は特に限定されないが、通常、円筒形である。大きさも特に限定されず、寸法にかかわらず、十分に緻密化され、より高いQuを有する。また、円筒形である場合に、外径が50〜100mm、高さが25〜50mmと大型であっても、内部まで十分に緻密化され、且つ高いQuを有する誘電体共振器とすることができる。更に、この誘電体共振器では、共振周波数800MHzにおけるQuを、30000以上、特に32000以上とすることができ、マイクロ波領域としては比較的低い周波数域において使用することができる。

【実施例】
以下、実施例により本発明を具体的に説明する。
実施例1〜4及び比較例1〜2
(1)誘電特性を評価するための試験片及び誘電体共振器の作製
CaCO3粉末(純度;99.9%)、TiO2粉末(純度;99.95%)、Al2O3粉末(純度;99.95%)、表1に記載のLnの酸化物粉末(各々の純度;99.9%)、Na2CO3粉末(純度;99.5%)、ZrO2粉末(純度;99.9%)、Ta2O5粉末(純度;99.95%)及びMnO2粉末(純度;99.9%)を原料粉末とし、x、Lnのモル比、a/b及びc/d、並びにNa2O、ZrO2、Ta2O5及びMnO2の含有量(単位;部、但し、上記CaCO3粉末、上記TiO2粉末、上記Al2O3粉末及び上記Lnの酸化物粉末の合計を100部とした場合の、上記Na2CO3粉末、上記ZrO2粉末、上記Ta2O5粉末及び上記MnO2粉末の各々の質量である。)が表1のようになる配合で、ミキサにより20〜30分間乾式混合した後、振動ミルにより一次粉砕した。玉石としてはアルミナボールを使用し、粉砕時間は4時間とした。

得られた混合粉末を、大気雰囲気下、1100〜1300℃で2時間仮焼し、この仮焼粉末に適量の有機バインダと水とを加え、トロンメル粉砕機を用いて10〜15時間2次粉砕した。次いで、凍結乾燥により乾燥させ、造粒し、造粒後、ふるいによって40〜200メッシュの粒度の粉末を得、プレス機によって、直径19mm、高さ11mmの試験片用の成形体を作製した。また、同様にして、外径75mm、内径37mm、高さ45mmの誘電体共振器用の成形体を作製した。成形圧力は1トン/cm2とした。

その後、これらの成形体を500℃で4時間脱脂し、大気雰囲気下、1400〜1700℃で2〜6時間保持し、焼成した。次いで、得られた焼結体の外側面及び両端面を研磨加工し、直径16mm、高さ8mmの円柱状の試験片、及び図1に示す円筒形の誘電体共振器を作製した。尚、この誘電体共振器の寸法は、共振周波数が800MHzになるように図1に記載の範囲内で調整した。

(2)比重の測定
(1)で作製した各々の試験片についてアルキメデス法により比重を測定した。
(3)誘電特性の評価
(1)で作製した各々の試験片について平行導体板型誘電体円柱共振器法(TE011MODE)等により、εr、Qu及びτfを測定した。尚、τfは25〜80℃の温度領域で測定し、τf=(f80−f25)/(f25×ΔT)、ΔT=80−25=55℃によって算出した。また、測定時の共振周波数は3〜5GHzである。尚、Quは、測定時の共振周波数(f)とQuの測定値との積(Qu×f)で表した。
比重並びにεr、Qu×f及びτfの結果を表2に記載する。また、τfの温度変化に対する直線性を表す2次係数を表2に併記する。

更に、(1)で作製した誘電体共振器を、図1に示すように、金属製ケースの内面底部に接合されたアルミナ製支持台に固定し、TE01δMODEによってQuを測定した。この測定結果を表2に併記する。

表2の結果によれば、LnとしてLaを含むCa、Ti、Ln、Al及びOからなる化合物、Na成分、Zr成分、Ta成分並びにMn成分を含有してはいるものの、Zr成分の含有量が上限値より多い比較例1では、比重が大きく、十分に焼結されているものの、特に誘電体共振器とした場合のQuが小さく劣っている。また、Zr成分を含有していない比較例2では、比重がやや小さく、誘電体共振器とした場合のQuがより小さく、劣っていることが分かる。更に、比較例1、2ともにτfの絶対値は小さいものの、Zr成分を含有していない比較例2では2次係数が大きく、τfの温度変化に対する直線性に劣ることが分かる。

一方、LnとしてLaを含むCa、Ti、Ln、Al及びOからなる化合物、所定量のNa成分、Zr成分、Ta成分及びMn成分を含有する実施例1〜4では、比重が4.68〜4.77で、いずれも十分に焼結されている。また、εrは44.7〜46.0、Q×fは15200〜16400GHz、τfは1.0〜1.6ppm/℃であり、特にτfの絶対値は非常に小さく、優れた誘電特性を有していることが分かる。更に、2次係数も小さく、τfの温度変化に対する直線性が高く、これらの誘電体磁器組成物を使用すれば実用温度域において高品質の共振器を得ることができる。また、実施例2では、焼成温度が1470〜1510℃の間で変化しているが、焼成温度の影響をほとんど受けることなく、十分に焼結されており、且つ安定して優れた誘電特性を有する誘電体磁器組成物が得られている。更に、誘電体共振器とした場合のQuも34700〜36800GHzと大きく、優れた品質の共振器が得られていることが分かる。

尚、本発明においては、前記の具体的な実施例に記載のものに限られず、目的、用途に応じて本発明の範囲内で種々変更した実施例とすることができる。例えば、Ca成分、Na成分となる原料として前記のCaCO3、Na2CO3以外にも、Ca、Naの硝酸塩、硫酸塩等を用いることができる。同様に他の元素についても、加熱により酸化物となる種々の化合物を用いることができる。
