【発明の属する技術分野】
本発明は、不織布やプラスチックフィルム等のシートに糸ゴム等の弾性材料等からなる伸縮部材を取付けて伸縮性シートを製造する方法及び使い捨て着用物品に関するものである。

【従来の技術】
使い捨ておむつや使い捨てパンツ等の使い捨て着用物品には、着用者への密着性を向上させる為、ウエスト周囲、脚回り、胴部周囲等を伸縮可能に形成することが要求される。素材そのものが伸縮力を有する織布(ストレッチ布)を利用することも考えられるが、使い捨て着用物品に用いるにはコストが高い。このため、通常は、不織布やプラスチックフィルムに糸状や帯状の伸縮部材を伸長状態で接着し、これらの非伸縮性シートを伸縮可能にしている。

このような伸縮性シートを連続製造するには、非伸縮性シートをロールから繰り出して走行させながら、伸縮部材をロールから繰り出して所定のテンションをかけて引っ張った状態で非伸縮性シートに貼り付ける方法が採用されている。しかし、使い捨て着用物品の形態上、或いは個々の製品に切断する都合上、伸縮させる必要の無い部分と伸縮部を、シートの走行方向に断続的に設けなければ成らないことがある。

伸縮させる必要の無い部分には、伸縮部材にテンションをかけずにシートに貼着することも考えられるが、テンションをかけて引っ張った状態と、テンションをかけない状態を、素早く切り替えるのは、製造上困難である。

従って、通常は、接着剤をシートヘ間欠塗工して、シート上に接着剤塗布部と非塗布部をシート走行方向に沿って交互に設け、接着剤非塗布部に存在する伸縮部材を切断することによって、非伸縮部を設けている。接着剤非塗布部では、伸縮部材がシートに接着されていないので1個所で切断された伸縮部材は、シートに接着されている伸縮部材の方へ引っ張られて弛緩し、そこに留まることとなる。

伸縮部材を切断する方法としては、ロール幅方向に沿って連続する連続線状凸部(一枚刃)を有する第1のロールと、これと対向する第2のロールとの間に伸縮部材を配置したシートを通過させ、第1のロールの線状凸部による加圧または加熱により、伸縮部材を切断しようとするものがある。

【発明が解決しようとする課題】
しかしながら、この従来方法では、ロール幅方向に沿って連続線状に切断力を作用させるため、伸縮部材の存在していない部分に切断力を作用させた場合、シートを破断してしまうことがあった。また、破断にまで到らない場合でも、不織布等のシートが加熱圧着によってフィルム化するので、硬い触感の1本のシール線が伸縮部材の存在していない部分を横切るように残ることとなり、製品にした時に、見栄え、着用感の両方が、不充分となると言う問題があった。

そこで本発明の主たる課題は、シート破断のおそれなく伸縮部材の切断を可能とすることにある。

【課題を解決するための手段】
上記課題を解決した本発明は次記のとおりである。
<請求項1記載の発明>
シート上に、複数の糸状の伸縮部材を伸張状態で配置して積層体となし、
第1のロールと第2のロールとを対向させ、
前記第1のロールにその軸方向に間隔をおいた凸部の群が、周方向に間隔を置いて複数形成されることにより、複数の凸部の群の列が形成され、かつ、前記軸方向のいずれの位置においても、前記周方向に関し前記凸部の群のいずれかの凸部が位置するように配列し、
前記積層体を前記第1のロールと第2のロールとの間に通過させ、この積層体における複数の伸縮部材のそれぞれを、前記第1のロールの凸部および第2のロール間での加圧および加熱のうちの少なくとも一方により切断する、
ことを特徴とする伸縮性シートの製造方法。

かかる構成とすることで、伸縮部材を確実に切断することができるようになる。また、凸部以外の部分の伸縮部材には、切断力が作用しないため、伸縮部材が切断されない部分と切断された部分が生じて、伸縮部材の切断による引き込みが部分的なものとなり、異物感の少ない、装着性の良好なシートとなる。また、凸部と凸部との間に切断力が作用しないためロール軸方向のシートが切断されるような切断力が仮に作用しても、凸部と凸部との間の部分に対応するシートは切断されることから防止される。よってシートを部分的に切断するようなことはあっても、破断するような事態は生じにくい。なお、シートを部分的に切断するようにし、シートの通気性を向上させることも可能である。

【発明の実施の形態】
以下、図面を参照しながら、本発明の実施形態について詳説する。
<伸縮性シート製造方法の実施形態>
(第1の形態)
図1には、第1の形態に係る本発明の伸縮性シートの製造方法例の斜視説明図を示した。矢印方向がシート走行方向である。

所定幅の帯状の下シート910が、図示しないホットメルト接着剤塗工機により、接着剤塗布部911と非塗布部912が設けられた状態で、図右側から左側へ向かって走行している。本発明においては、図2に示すように接着剤911を、シート長手方向に連続に塗布することもできる。ホットメルト接着剤は、スプレーコーター、カーテンコーター、スパイラルコーター等によって塗工することが通気性の点で好ましい。

複数本の伸縮部材920,920は、伸縮部材ロールから繰り出され、テンションロールを通ることによって所定のテンションがかけられた状態で、案内ガイド921によって案内されながら、下シート910へと貼着される。このとき、上シート930と下シート910とで伸縮部材920を挟み込み、プレスロール931,932の間を通過させることにより、これらが圧着され、接着剤塗布部911において上シート930、下シート910および伸縮部材920がしっかりと接着されることとなる。

この積層体940は、エンボス部951を備えたエンボスヒートロール(本発明の第1のロールに相当)950と対向ロール(第2のロールに相当)960の間に挿入され、伸縮部材のみが切断される。図1および図2中のXが切断部を示している。エンボス部951の長さL2は、接着剤非塗布部912の長さL1よりも若干短めに形成されている。また、接着剤非塗布部912にエンボス部951が当接するように、塗工間隔と、エンボスヒートロール950の周長および回転速度を調整しておく。

対向ロール960は、エンボスヒートロール950のエンボス部951のみと当接するように、図3(a)に示すように、エンボスヒートロール950と離間させておくと良い。両ロールの回転によって、エンボス部951が下がってくると対向ロール960と当接することとなる。尚、エンボス部951には、図1に例示されるような小さな凸部(本発明の凸部)952が更に形成されていて、実際には、これらの凸部952の先端面が対向ロール960に当接する。対向ロール960側に、エンボス部951に嵌合するような凹部を設けておいても良い。

好ましいエンボスパターンの例を図4(a)、(b)に示す。図4(a)は複数の線状の凸部を千鳥状に配設したエンボスパターンである。長さS1、幅W1の線状の凸部953,953をエンボスヒートロール950の軸方向(黒矢印方向)に距離D1を隔てて配設した凸部の群の列と、凸部953と同じ長さS1、幅W1の凸部954,954を、エンボスヒートロール950の周方向(白抜き矢印方向)に、凸部953と距離M1を隔て、かつ、凸部954の長さ方向中心線が2/D1の点を通るように配設した凸部の群の列と、凸部953と同一形状の凸部955,955を、凸部953と同一配置で配設した凸部の群の列とから形成されている。一列における凸部の数は、切断すべき伸縮部材の本数等で、適宜設定すると良い。凸部の群の列の数は、接着剤非塗布部の長さL1に応じて適宜設定することができる。

図4(b)は、菱形状の凸部が千鳥状に配設されたパターンである。長軸S2、短軸W2の菱形状の凸部956,956をエンボスヒートロール950の軸方向(黒矢印方向)に距離D2を隔てて配設した凸部の群の列と、凸部956と同じ菱形形状の凸部957,957をエンボスヒートロール950の周方向(白抜き矢印方向)に、凸部956と距離M2を隔て、かつ、凸部957の短軸が2/D2の点に相当するように配設した凸部の群の列と、凸部956と同一形状、同一配置の凸部958,958による凸部の群の列とから形成されている。勿論このパターンにおいても、一列における凸部の数は、切断すべき弾性材料の本数等で、凸部の群の列の数は、接着剤非塗布部の長さL1に応じて適宜設定することができる。

線状凸部の長さS1および菱形の長軸S2は、1〜25mmの範囲とするのが好ましく、5〜25mmがより好ましい。また、隣接する凸部との離間距離D1とS1が同じか、S1の方が長いことが好ましい。千鳥状配置のため、凸部953と凸部953の間に位置する伸縮部材を凸部954で確実に切断することが可能である。D2とS2においても同様に、D2≦S2とすることが好ましい。S1またはS2が1mmよりも短いと、場合によって伸縮部材を切断できないおそれがあり、25mmよりも長いと、シール部の面積が大きくなり過ぎて、肌触り感が悪くなるおそれがある。よって、D1とD2の範囲も1〜25mmの範囲が好ましく、D1は、3〜25mmがよリ好ましい。凸部が菱形の場合、ロール周方向に隣接する凸部の隅角部同士が、伸縮部材付設方向から見て僅かしか重ならない場合、伸縮部材がシール用凸部から逃れて切断できないおそれがあるので、D2は3〜10mmがより好ましい。

線状凸部の幅W1、および菱形の短軸W2は、0.5〜15mmとするのが好ましい。0.5mmより細い場合、伸縮部材の切断が行なえないおそれがあり、15mmより太いと、シール部の面積が大きくなり過ぎて、肌触り感が悪くなるおそれがある。W2に付いては、下限が1mm以上であることがより好ましい。

凸部の群の列同士の距離は特に限定されないが、M1またはM2は5〜25mmが好ましい。凸部の形状は、上記線状、菱形状に限られず、斜線、円形、三角形、星型、その他の多角形等、適用可能である。凸部の各列によって変えることもできる。

図5には、伸縮部材が切断された状態を模式的に示した。図中、下へ向かって走行しているものとする。911が接着剤塗布部、912が接着剤非塗布部である。左側の伸縮部材922は、最も近くのシール部970(前記凸部953に対応する)で切断されて、その端部922aは引張り状態から開放され、シートに接合固定されている伸縮部材922の方へと収縮する。凸部953による切断が完了する前に残りの伸縮部材が凸部955に捕捉されていれば、凸部953と凸部955の間にあった伸縮部材922bは、凸部953による切断時に、シール部972側に収縮する。残りの伸縮部材が凸部955に捕捉される前に凸部953による切断が完了してしまった場合には、下流の接着剤塗布部に存在している伸縮部材(図示しない)の方へ収縮することとなる。また、右側の伸縮部材923も最も近いシール部971(前記凸部954に対応する)で切断され、その端部923aが収縮することとなる。

他方、図6は前述の菱形凸部956の場合の切断態様を示しており、線状凸部の場合と同様の切断およびシールがなされる。

以上の構成によって、伸縮部材が切断されると共に、非伸縮部に多数の小さなシール部群が形成され、接着剤塗布部においても上下シートが接合されることとなる。各シール部は離間しており一つ一つが小さいので、ヒートシールによってフィルム化しても、長い連続線の場合に比べ、着用者に対し不快悪を与えることがない。

(第2の形態)
上記第1の形態における離間配列されている凸部を有するエンボスヒートロールに代えて、図7に示すように、長さ1〜25mm、幅0.5〜15mmの凹部群を有し、桟の幅が0.5〜5mmの格子状凸部960を有するエンボスヒートロールを使用するものも提案する(第2の形態)。格子状の凸部960は、多数の桟961,961…が井桁状に交差して形成され、桟961によって囲まれた空間962は凹部(格子)となっている。W3が桟の幅であり、0.5〜5mmとするのが好ましい。あまり太いと触感が悪くなるおそれがある一方で、0.5mmより細いと刃物の様になり、上下シート共全て切断されてしまうおそれがある。格子状凹部の長さはD3であり、5〜25mmが好ましく、より好ましくは5〜10mmである。格子状凹部の幅はM3であり、5〜25mmが好ましく、より好ましくは5〜10mmである。図7では斜め格子を示したが、もちろん正方形や長方形の格子であってもよい。この実施形態では、格子状にシールされる為、伸縮部材を確実に切断することができる。また、格子凹部962と対応する部分はシールされないため、シートが破断することはない。さらに、ある程度の面積部分に細い格子状の凸部が存在しており、メッシュ状になっているので、いずれかのシール用凸部で伸縮部材が切断されればよい。一枚刃でシールするときは、すべての伸縮部材を一枚刃で切断しなければならないことから、切断されない伸縮部材が無いように強めにシールする必要があって、シートまで破断してしまうことがあるが、上記構成では、伸縮部材がシール用凸部で切断されればよいので、強めにシールする必要が無く、面的に圧接されることも有ってシートが破断してしまうことはない。また、格子状のシール部は、着用者に与える触感が柔らかいものとなり、外観上も美麗である。

(その他)
(A)図1に示したエンボスヒートロール950と対向ロール960は、少なくとも一方に加熱手段を備え、伸縮部材の溶断および上下シートのシールを行うように構成するのが好ましい。これらのロール近傍に、棒状のシーズヒーターを設けたり、高周波による加熱手段、遠赤外線ヒータ、オイルヒータ等の別の加熱手段を併用しても良い。ただし、本発明では加圧のみで伸縮部材の切断を行うように構成することも可能である。

なお、図1において、エンボスヒートロール950と対向ロール960の位置が逆の構成も採用可能である。

(B)下シート910、上シート930は、いずれかが熱融着性であることが好ましい。不織布、プラスチックフィルム、編物、織物、紙等が使用可能である。素材としては、ポリプロピレン、ポリエチレン、ポリエステル、セルロース、レーヨン等、適宜公知の素材を単独でまたは2種類以上を混合して、用いることができる。

(C)各シート910,930が既に何枚かのシートが積層された多層シートであってもよく、この場合は、下シート910の最上面、または上シート930の最下面側に、熱融着性シートを設ける必要が有る。

(D)本発明の伸縮部材としては、溶融切断しえる素材(例えば、熱可塑性ポリウレタンや、各種エラストマー、ゴム類等)で、例えば糸状、帯状、シート状、ネット状のものが利用可能である。シートを切断しないように、その融点が、上下シートの熱融着性素材の融点よりも低い伸縮部材を選択する。なお、上記例では伸縮部材を複数方向平行に取付けているが、本発明では伸縮部材を一本だけ取付けるようにすることも可能である。

すなわち、千鳥状に配設された凸部群を有するエンボスヒートロールまたは格子状凸部を有するエンボスヒートシールを用いているので、伸縮部材がいずれかの凸部によるヒートシール時に必ず切断される。

千鳥状配列の場合は、ここの凸部が離間していることから凸部と接触しないシートが切断されることがなく、凸部が小さい為、凸部と接触するシートが切断されることはない。格子状配列の場台は、ある程度の面積に細い格子状のシール部が形成されるので、着用者に与える触感が柔らかいものとなり、外観上も美麗であるとともに、シート切断も防止される。

また、凸部以外の部分の伸縮部材には、切断力が作用しないため、ロール軸方向の伸縮部材が切断されない部分と切断された部分が生じて、伸縮部材の切断による引き込みが部分的なものとなり、異物感の少ない、装着性の良好なシートとなる。

さらに、ホットメルト接着剤の塗工の際に、非塗布部と塗布部を断続的に設ける構成を採用すると、伸縮部と非伸縮部を交互に有する伸縮性シートを連続製造することができ、好ましい。この場合、非伸縮性部において、シールによって接合することができると言う利点もある。

本発明によって得られる伸縮性シートを着用物品にした時には、シール面積が小さく、シール部同士は千鳥状に離間しているか、空間を有する格子状に形成されているので、見た目が奇麗であり、着用者に痛みなどの不快感を与えることが無くなるという利点もある。

次に、使い捨て着用物品への適用例についてパンツ型使い捨ておむつの例を引いて詳説するが、本発明はおむつ使用時(装着時)に腹側の左右両側縁と背側の左右両側縁とを接合するタイプのいわゆるテープ式使い捨ておむつに対しても適用することができる。

図9は、可撓性の外形シート1と、この外形シート1内面に固定され、股間部4を中心として前後方向(縦方向)に延在する吸収主体10とを主体として構成された、パンツ型使い捨ておむつを示している。

外形シート1は2枚の通気・撥水性の不織布を積層固定してなり、この外形シート1と吸収主体10とを重ね合わせた後の製造工程の最終段階で、前身頃Fと後身頃Bとの両側縁部の長手方向全体を超音波シールや熱溶融などの手段により接合する(この接合部を符号30としてある)ことにより、胴周り開口部および左右一対の脚周り開口部を形成してある。

吸収主体10は、図10にも示すように、不織布などからなり着用者の肌に直接触れる長方形の透液性トップシート11と、綿状パルプを主体とし、ある程度の剛性を有する長方形の吸収コア13とその上下面全体を包む額巻きされた長方形のクレープ紙14とからなる吸収体ABと、この吸収体ABの裏面から表面側に回り込み表面側両側部を額巻き形態で覆っている、ポリエチレンプラスチックフィルムなどからなる長方形の不透液性バックシート12とが、ホットメルト接着剤により接着(図中*で示しているのが接着部分である)一体化されたものである。必要に応じて、図示のように透液性トップシート11とクレープ紙14との間に透液性セカンドシート11Sを介在させることができる。

さらに詳細には、起立カフスBAは、起立用シート40を2重に形成され、各伸縮部材50,50…をホットメルト接着剤などにより固着した状態で包んで形成されたものである。各起立カフスBA,BAを形成する起立用シート40は、透液性でなく不透液性もしくは疎水性であるのが望ましい。また、透液性シートに対してシリコン処理などにより液体をはじく性質となるようにしてもよい。
