【発明の属する技術分野】
本発明は、不織布やプラスチックフィルム等のシートに糸ゴム等の弾性材料等からなる伸縮部材を取付けて伸縮性シートを製造する方法に関するものである。

【従来の技術】
使い捨ておむつや使い捨てパンツ等の使い捨て着用物品には、着用者への密着性を向上させる為、ウエスト周囲、脚回り、胴部周囲等を伸縮可能に形成することが要求される。この場合、素材そのものが伸縮力を有する織布(ストレッチ布)を利用する事も考えられるが、使い捨て着用物品に用いるにはコストが高すぎる。このため、通常は、不織布やプラスチックフィルムなどの非伸縮性シートに糸状や帯状の伸縮部材を伸張状態で接着し、前記非伸縮性シートを伸縮可能にしている。

このような伸縮性シートを連続製造するには、非伸縮性シートをロールから繰り出して走行させながら、伸縮部材をロールから繰り出して所定のテンションをかけて引っ張った状態で非伸縮性シートに貼り付ける方法が採用されている。しかし、使い捨て着用物品の形態上、或いは個々の製品に切断する都合上、伸縮させる必要の無い部分と伸縮部を、シートの走行方向に断続的に設けなければならないことがある。

伸縮させる必要の無い部分には、伸縮部材にテンションをかけずにシートに貼着する事も考えられるが、テンションをかけて引っ張った状態と、テンションをかけない状態を、素早く切り替えるのは、製造上困難である。

従って、通常は、接着剤をシートへ間欠塗工して、シート上に接着剤塗布部と非塗布部をシート走行方向に沿って交互に設け、接着剤非塗布部に存在する伸縮部材を切断する事によって非伸縮部を設けている。接着剤非塗布部では、伸縮部材がシートに接着されていないので1箇所で切断された伸縮部材は、シートに接着されている伸縮部材の方へ引っ張られて弛緩し、そこに止まることとなる。

伸縮部材を切断する方法としては、例えば特開2000-26015号公報に記載される方法のように、ロール巾方向に沿って連続する連続線状凸部(一枚刃)を有する第1のロールと、これと対向する第2のロールとの間に伸縮部材を配置したシートを通過させ、第1のロールの線状凸部による加圧または加熱により、伸縮部材を切断しようとするものがある。

【発明が解決しようとする課題】
しかしながら、この従来方法では、ロール幅方向に沿って連続線状に切断力を作用させるため、伸縮部材の存在していないシート部分を破断してしまうことがあった。また、破断にまで到らない場合でも、不織布等のシートが加熱圧着によってフィルム化するので、硬い触感の1本のシール線が伸縮部材の存在していない部分を横切るように残る事になり、製品にした時に、見栄え、着用感の両方が、不充分となるという問題があった。

そこで本出願人は、先の特願2000-221457号において、シート上又は上下シート間に、単数または複数の糸状、ネット状、シート状等の伸縮部材を伸張状態で配置して積層体となし、表面に凸部を複数個配列した第1のロールと、この第1のロールと対向する第2のロールとの間に、前記積層体を通過させ、この積層体の伸縮部材を、前記第1のロールの凸部および第2のロール間での加圧および加熱のうちの少なくとも一方により切断するようにした伸縮性シートの製造方法を提案した。

かかる伸縮性シートの製造方法によれば、シート部分の破断がない、線状の硬いシール線が残らないため着用感が良好になるなどの利点が得られるようになる。しかし、その後の設計変更により、使い捨て着用物品をより体形状に合わせてフィットさせるとともに、脚回りの締付けを緩和するなどのために収縮力を部分的に調整する必要が生じた。そのための手法として、図17に示されるように、凸部が一定のパターンで截頭ホームベース形状の領域に配列された第1のロールを用いて、すなわち伸縮部材のカット長さを徐々に拡大する領域を有するように凸部形成領域を形成した第1のロールを用いて伸縮部材の切断を行う方法と、切断位置は従来のまま矩形状とし、各伸縮部材の伸張力を調整して張力を調整する方法について夫々検討を行った。しかし、前者の場合は、前記凸部の形成範囲を変更しただけでは、同図に示される符号Pの範囲において、基材の穴空きや切れが発生することが知見された。一方、後者の方法の場合は、シートの穴空きや切れを生じさせずに部分的に伸縮力を変えることが可能になるけれども、実際の製造ラインへの適用は大幅な装置変更を伴うため困難とされた。

そこで本発明の主たる課題は、シート破断の虞が無く伸縮部材の切断を可能とするとともに、基材の穴空きや切れなどを生じさせず伸縮部材のカット位置を任意に変更し得るようにした伸縮性シートの製造方法を提供することにある。

【課題を解決するための手段】
前記課題を解決するための本第1発明として、シート面又は上下シート間に、複数の糸状、ネット状、シート状等の伸縮部材を伸張状態で配置して積層体となし、表面の所定領域に多数の凸部が配列された第1のロールと、この第1のロールと対向する第2のロールとの間に、前記積層体を通過させ、この積層体の伸縮部材を、前記第1のロールの凸部および第2のロール間での加圧および加熱のうちの少なくとも一方により切断するようにする伸縮性シートの製造方法であって、
前記第1ロールは、前記伸縮部材のカット位置をテーパー状に変化させてカット長さを漸次拡大させたカット位置可変部を備えることにより、ロール軸方向に沿う凸部列の形成区間長が一定とされる標準パターン部と、ロール軸方向に沿う凸部列の形成区間長が前記標準パターン部よりも短い変則パターン部とに画成され、
前記変則パターン部の少なくとも一部において、前記凸部のロール軸方向の凸部配列間隔を前記標準パターン部の凸部配列間隔よりも小さくし、前記上下シートに穴空き、切れが生じない線圧に調整したことを特徴とする伸縮性シートの製造方法が提供される。

先ず、本発明では、前記凸部以外の部分の伸縮部材には、切断力が作用しないため、ロール軸方向の伸縮部材が切断されない部分と、切断された部分が生じて、伸縮部材の切断による引込みが部分的なものとなり、異物感の少ない、装着者に良好なシートとなる。また、凸部と凸部との間に切断力が作用しないため、ロール軸方向のシートが切断されるような切断力が作用しても、凸部と凸部との間の部分に対応するシート部分が切断されるのを防止できる。よって、シートが部分的に切断するようなことはあっても、線状に破断するような事態は生じ難い。なお、シートを部分的に切断するようにし、シートの通気性を向上させることもできる。

次いで、本発明者等は、前記第1のロールによって伸縮部材の配設方向に対して、垂直ではなく傾斜する方向に切断しようとする場合、穴空きや切れが起こる原因について検討したところ、ロール軸方向の凸部形成区間長の短いP領域(図17参照(本発明の変則パターン部))では、凸部による線圧が高過ぎることが確認された。

そこで、本第1発明では、前記変則パターン部の内、少なくともその一部の凸部についてロール軸方向の凸部配列間隔を変化させてロール軸方向に沿う凸部列の線圧を調整し、穴空きが生じない線圧に低減するようにした。また、本第2発明では、少なくともその一部の凸部についてロール軸方向に沿う凸部列の線圧がほぼ均等になるように前記ロール軸方向の凸部配列間隔を変化させるようにした。その結果、局部的に線圧が上がるような領域も無くなり、穴空きや切れなどを起こすことなく、伸縮部材を切断できるようになった。

【発明の実施の形態】
以下、図面を参照しながら、本発明の実施の形態について詳説する。
<伸縮性シート製造方法の実施形態>
(第1の形態)
図1に本第1の形態に係る伸縮性シートの製造方法例の斜視説明図を示す。矢印方向がシート走行方向である。

所定幅の帯状の下シート910が、図示しないホットメルト接着剤塗工機により、接着剤塗布部911と非塗布部912が設けられた状態で、図右側から左側へ向かって走行している。本発明においては、図2に示すように前記接着剤塗布部911をシート長手方向に連続させることもできる。ホットメルト接着剤は、スプレーコーター、カーテンコーター、スパイラルコーター等によって塗工することが通気性の点で好ましい。

複数本の伸縮部材920,920…は、伸縮部材ロール(図示せず)から繰り出され、テンションロールを通ることによって所定のテンションが掛けられた状態で、案内ガイド921によって案内されながら、下シート910へと貼着される。このとき、上シート930と下シート910とで伸縮部材920を挟み込み、プレスロール931、932の間を通過させることにより、これらが圧着され、接着剤塗布部911において上シート930、下シート910および伸縮部材920がしっかりと接着されることとなる。

この積層体940は、エンボス部951を備えたエンボスヒートロール(本発明の第1のロールに相当)950と対向ロール(第2のロールに相当)959の間に挿入され、伸縮部材のみが切断される。図1および図2中のXが切断部を示している。エンボス部951の最小幅B2は、接着剤非塗布部912の幅B1よりも若干短めに形成されている。また、接着剤非塗布部912にエンボス部951が当接するように、塗工間隔と、エンボスヒートロール950の周長および走行速度を調整しておく。

対向ロール959は、エンボスヒートロール950のエンボス部951のみと当接するように、図3(a)に示すように、エンボスヒートロール950と離間させておくと良い。両ロールの回転によって、エンボス部951が下がってくると対向ロール959と当接することとなる。なお、エンボス部951には、図4に例示されるような小さな凸部(本発明の凸部)952が更に形成されていて、実際には、これらの凸部952の先端面が対向ロール959に当接する。対向ロール959側に、前記凸部952に対応する嵌合凹部を設けておいても良い。

前記エンボス部951は、図4の展開図に示されるように、ロール軸方向の任意点よりも一方側(図面上部側)が前記伸縮部材920のカット位置をテーパー状に変化させてカット長さを漸次拡大させたカット位置可変部951Aとされ、他方側(図面下部側)が伸縮部材920のカット位置を同じにしたカット位置同一部951Bとされる。前記エンボス部951の上面には全面に亘って凸部952、952…が所定の配列パターンに従って設けられるが、その配列パターンは前記エンボス部951の内、鎖線で囲まれた中間方形部(標準パターン部)960と、この中間方形部960の両側に位置する横台形状の両側部(変則パターン部)961、961とで配列パターンを異ならせるようにしている。

先ず、前記中間方形部960では、標準的な凸部952、952…の配置パターンが採用される。その具体的かつ好適なエンボスパターンの例を図5(a),(b)に示す。図5(a)は複数の線状の凸部を千鳥格子状に配設したエンボスパターンである。長さS1、幅W1の線状の凸部953、953…をエンボスヒートロール950の軸方向(黒矢印方向)に距離D1を隔てて配設した凸部群の列と、凸部953と同じ長さS1、幅W1の凸部954,954群を伸縮部材の間隔に応じて必ず切断できる位置、すなわち凸部954が伸縮部材の位置に存在するようにロール軸方向のピッチを設定した上で、エンボスヒートロール950の周面方向(白抜き矢印方向)に、距離M1を隔てて配設する配列パターンの繰り返しによって形成されている。この場合、凸部列953…、954…のロール軸方向の配列ピッチPN(後述の標準ピッチとなる。)はS1+D1である。一列における凸部の数は、切断すべき伸縮部材の本数等で、適宜設定すると良い。凸部群の列の数は、接着剤非塗布部912の長さB1に応じて適宜設定することが出来る。

図5(b)は、菱形状の凸部が千鳥状に配設されたパターンである。長軸S2、短軸W2の菱形状の凸部956,956をエンボスヒートロール950の軸方向(黒矢印方向)に距離D2を隔てて配設した凸部群の列と、凸部956と同じ菱形形状の凸部957,957群を、伸縮部材の間隔に応じて必ず切断できる位置、すなわち凸部957が伸縮部材の位置に存在するようにロール軸方向のピッチを設定した上で、エンボスヒートロール950の周面方向(白抜き矢印方向)に、距離M2を隔てて配設する配列パターンの繰り返しによって形成されている。この場合、菱形状凸部列のロール軸方向の標準ピッチPN(後述の標準ピッチとなる。)はS2+D2である。勿論このパターンにおいても、一列における凸部の数は、切断すべき弾性部材の本数等で、凸部群の列の数は、接着剤非塗布部の長さB1に応じて適宜設定することが出来る。なお、前記菱形状凸部に代えて任意の多角形状とすることでもよい。

前記線状凸部の長さS1および菱形の長軸S2は、1〜25mmの範囲とするのが好ましく、5〜25mmがより好ましい。また、隣接する凸部との離間距離D1とS1は同じか、S1の方が長いことが好ましい。千鳥状配置のため、凸部953と凸部953の間に位置する伸縮部材を凸部954で確実に切断することが可能となる。菱形状凸部956の場合のD2とS2においても同様に、D2≦S2とすることが好ましい。線状凸部の長さS1および菱形の長軸S2が1mmよりも短いと、場合によって伸縮部材を切断できないおそれがあり、25mmよりも長いと、シール部の面積が大きくなり過ぎて、肌触り感が悪くなるおそれがある。よって、離間距離D1とD2の範囲も1〜25mmの範囲が好ましく、D1は3〜25mmがより好ましい。凸部が菱形の場合、ロール周方向に隣接する凸部の隅角部同士が、伸縮部材付設方向から見て僅かしか重ならない場合、伸縮部材がシール部から逃れて切断できないおそれがあるので、D2は3〜10mmがより好ましい。

線状凸部の幅W1および菱形の短軸W2は、0.5〜15mmとするのが好ましい。線状凸部の幅W1および菱形の短軸W2が0.5mmより細い場合、伸縮部材の切断が行えないおそれがあり、15mmより太いと、シール部の面積が大きくなり過ぎて、肌触り感が悪くなるおそれがある。特に前記菱形の短軸W2については、下限が1mm以上であることがより好ましい。

凸部群の列同士の離間距離M1またはM2は特に限定されないが、前記M1またはM2は共に0.5〜25mmが好ましい。凸部の形状は、上記線状、菱形状に限られず、斜線、円形、三角形、星形、その他の多角形等、適用可能である。凸部の各列によって変えることも出来る。

一方、前記両側部961、961では、ロール軸方向の凸部列952、952…の線圧が前記標準部とほぼ同等になるように、変則的なエンボスパターンが採用される。図4および図6に示されるように、両側部961では線状凸部953の長さS1および幅W1、すなわち凸部952の形状寸法は実質的に同じとされるが、各凸部列毎にロール軸方向の配列ピッチPi(長さS1は同じであるから実際は距離D1)が変更される。なお、図示される凸部形状は線状凸部953、954…の例である。

具体的には、前記両側部961領域内の各凸部列I〜Vは、それぞれ凸部列Iのロール軸方向の形成区間長はL1、凸部列IIのロール軸方向の形成区間長はL2、凸部列IIIのロール軸方向の形成区間長はL3、凸部列IVのロール軸方向の形成区間長はL4、凸部列Vのロール軸方向の形成区間長はL5とされる。各凸部列I〜Vにおいて、凸部長さS1、S1…の総延長、すなわち個数を同じかまたは近似数にするために、各列のロール軸方向長さLiと標準部ロール軸方向長さLNとの比を標準ピッチPNに乗じた値の近似値をもって各凸部列I〜Vの凸部952のロール軸方向の配列ピッチPiとする。具体的には、前記凸部Iの配列ピッチPI≒PN×L1/LNとされ、前記凸部列IIの配列ピッチPII≒PN×L2/LNとされ、前記凸部列IIIの配列ピッチPIII≒PN×L3/LNとされ、前記凸部列IVの配列ピッチPIV≒PN×L4/LNとされ、前記凸部列Vの配列ピッチPV≒PN×L5/LNとされる。この計算式により求めた数値、若しくは近似値を各凸部列の配列ピッチPiとして設定する。前記計算式によって求められた配列ピッチPiは理論上、各凸部列上における凸部長さS1、S1…の総延長を同じか近似させ得る数値であり、この数値に従って凸部952、952…を配列することにより両側部961における線圧を標準部の線圧とほぼ同等の線圧とすることが可能となり、素材シートの穴空きや切れを生じさせることなく、伸縮部材のカット位置を任意に変更できるようになる。

ところで、前記両側部961における凸部952の配列パターンは、すべての凸部列I〜Vを略均等の線圧とする必要はなく、線圧が上がり過ぎて穴空きや切れが生じる部分についてのみロール軸方向の配列ピッチPiを変えるようにしてもよい。図7はその一例を示したものであるが、側縁部から1列目の凸部列Iおよび2列目の凸部列IIのみを穴空きや切れが生じない線圧まで下げるように配列ピッチPI、PIIを決定し(例えば上記計算式によって)、他の凸部列III、IV、Vについては、穴空きや切れが生じない条件の下で標準ピッチPNと同じとしても良い。

なお、前記例ではエンボス部951の平面形状は上部側にカット位置可変部951Aを有し、かつ下部側をカット位置同一部951Bを有する、全体として截頭ホームベース形状としたが、側縁を上端から下端まで傾斜させた台形状、すなわち上端から下端までをカット位置可変部としたカット形状等、任意の形状とすることができる。いずれにしても、本発明では凸部列のロール軸方向の形成区間長が標準部より短い部分については、前記要領に従ってロール軸方向の配列ピッチが変更され、線圧が所定値以下、または他の凸部列(標準部)と略均等となるように調整される。

次いで、本発明方法によって伸縮部材が切断された状態を図8に模式的に示す。図中、シートは下へ向かって走行しているものとする。911が接着剤塗布部、912が接着剤非塗布部である。左側の伸縮部材922は、最も近くの前記凸部953で切断されて、その端部922aは引張り状態から開放され、シートに接合固定されている伸縮部材922の方へと伸縮する。凸部953による切断が完了する前に残りの伸縮部材が隣接する凸部953に補足されていれば、凸部953と凸部953の間にあった伸縮部材922bは、凸部953による切断時に、シール部972側に収縮する。残りの伸縮部材が凸部953に補足される前に凸部953による切断が完了してしまった場合には、下流の接着剤塗布部に存在している伸縮部材(図示しない)の方へ収縮することとなる。また、右側の伸縮部材923も最も近いシール部971(前記凸部954に対応する)で切断され、その端部923aが収縮することとなる。

他方、図9は前述の菱形凸部956の場合の切断態様を示しており、線状凸部の場合と同様の切断およびシールがなされる。

以上の構成によって、伸縮部材が切断されると共に、非伸縮部に多数の小さなシール部群が形成され、接着剤塗布部911においても上下シートが接合されることとなる。各シール部は離間しており一つ一つが小さいので、ヒートシールによってフィルム化しても、長い連続線の場合に比べ、着用者に対し不快感を与えることがない。

(第2の形態)
上記第1の形態における離間配列されている凸部を有するエンボスヒートロールに代えて、図10に示すように、長さ1〜25mm、幅0.5〜15mmの凹部群を有し、桟の幅が0.5〜5mmの格子状凸部960を有するエンボスヒートロールを使用するものも提案する(第2の形態)。格子状の凸部960は、多数の桟961,961…が井桁状に交差して形成され、桟961によって囲まれた空間962は凹部(格子)となっている。W3が桟の幅であり、0.5〜5mmとするのが好ましい。あまり太いと触感が悪くなるおそれがある一方で、0.5mmより細いと刃物の様になり、上下シート共全て切断されてしまうおそれがある。格子状凹部の長さはD3であり、5〜25mmが好ましく、より好ましくは5〜10mmである。格子状凹部の幅はM3であり、5〜25mmが好ましく、より好ましくは5〜10mmである。図10では斜め格子を示したが、もちろん正方形や長方形の格子であってもよい。この実施形態では、格子状にシールされる為、伸縮部材を確実に切断することが出来る。また、格子凹部962と対応する部分はシールされないため、シートが破断することはない。さらに、ある程度の面積部分に細い格子状の凸部が存在しており、メッシュ状になっているので、いずれかのシール部で伸縮部材が切断されればよい。一枚刃でシールするときは、すべての伸縮部材を一枚刃で切断しなければならないことから、切断されない伸縮部材が無いように強めにシールする必要が有って、シートまで破断してしまうことがあるが、上記構成では、伸縮部材がシール部で切断されればよいので、強めにシールする必要が無く、面的に圧接されることもあってシートが破断してしまうことはない。また、格子状のシール部は、着用者に与える触感が柔らかいものとなり、外観上も美麗である。

(その他)
(A)図1に示したエンボスヒートロール950と対向ロール959は、少なくとも一方に加熱手段を備え、伸縮部材の溶断および上下シートのシールを行うように構成するのが好ましい。これらのロール近傍に、棒状のシーズヒーターを設けたり、高周波による加熱手段、遠赤外線ヒータ、オイルヒータ等の別の加熱手段を併用しても良い。ただし、本発明では加圧のみで伸縮部材の切断を行うように構成することも可能である。なお、図1において、エンボスヒートロール950と対向ロール959の位置が逆の構成も採用可能である。

(B)下シート910、上シート930は、いずれかが熱融着性であることが好ましい。不織布、プラスチックフィルム、編物、織物、紙等が使用可能である。素材としては、ポリプロピレン、ポリエチレン、ポリエステル、セルロース、レーヨン等、適宜公知の素材を単独でまたは2種類以上を混合して、用いることが出来る。

かくして、おむつ表面側を示す図13からも判るように、前身頃Fにおける一方側の接合部30から他方側の接合部30までの部分のうち吸収体の一部の部分が不連続に形成されたことにより、下腹部伸縮部材21F、21Fが前身頃Fにおいて吸収主体10を横切って連続しなくなり、吸収主体10に対する腰回り締め付け方向の収縮力が弱められる。その結果、従来のような吸収主体10を横切る伸縮部材の作用により腰回り締め付け方向に沿って形成される縦皺により吸収体が肌から浮き上がり、腰回り部分から漏れが生じるという問題が防止される。 また、前記伸縮部材の切断領域Xは、前身頃側端部で最小幅Rminとされ、これから中央側に行くに従って漸次切断領域の幅が拡大され、中間点から中央寄り側では同一の切断領域幅Rmaxとされる。切断領域幅Rを変化させることにより、装着者の体形状に合わせて収縮力が調整可能となり、例えば図示形状の如く切断領域Xを形成した場合には、下腹部では縦皺が形成されない程度の収縮力に、また股間回り領域A,A部分では収縮力を相対的に小さくすることで脚付け根部でのゴム跡付が軽減出来るようになる。
