本発明は、内燃機関から排出される排気ガスを排気通路から取り込んで保持するための排気処理方法及びその方法に使用する排気捕集装置に関する。

【従来の技術】
内燃機関の冷間始動時に排出されるNOxをゼオライト触媒にて捕捉し、そのゼオライト触媒がNOxを放出する際には、ゼオライト触媒を通過した排気ガスの全量を捕集容器に捕集し、その捕集した排気ガスはEGRガスとして吸気通路に還流させる排気捕集装置が知られている(特許文献1又は2参照)。

【発明が解決しようとする課題】
しかし、上述した従来の排気捕集装置では、捕集容器内に保持されている排気ガスの量を把握していないので種々の不都合がある。例えば、排気ガスを捕集する際には、どの程度の量の排気ガスを捕集してよいかが判らないので、排気ガスを入れ過ぎて捕集容器が破損したり、捕集容器に十分余裕があるにも拘わらず捕集が打ち切られて捕集装置による有害物質の放出抑制効果を十分に発揮させることができないおそれがある。捕集容器内に保持された排気ガスを吸気通路に戻す場合にも、次回の捕集に備えて捕集容器が大気圧レベル又はそれ以下になるまで排気ガスを排出することが望ましいが、排気ガスの捕集量が把握されていないために捕集容器内に相当量の排気ガスが残存している状態で排気ガスの還流が打ち切られることがあった。

そこで、本発明は、捕集容器内に保持されている排気ガスの量に応じて排気ガスの捕集や排出に関する各種の操作を適切に制御することを可能とした内燃機関の排気処理方法及びその方法を実現するための排気捕集装置を提供することを目的とする。

【課題を解決するための手段】
本発明の第1の排気処理方法は、内燃機関の排気通路に接続された捕集容器に前記排気通路から排気ガスを捕集して保持する内燃機関の排気処理方法において、前記捕集容器内における排気ガスの捕集量に相関する物理量に基づいて前記捕集量を推定する工程と、前記捕集量の推定結果に基づいて、前記捕集容器への排気ガスの捕集操作及び前記捕集容器からの排気ガスの排出操作のうち、少なくともいずれか一方の操作を制御する工程と、を備え、前記捕集量の推定結果に基づいて前記捕集量が所定の限界量に達したか否かを判別し、前記限界量に達したと判別した場合に前記排気通路から前記捕集容器への排気ガスの捕集を禁止する処理を実行し、前記捕集容器への排気ガスの捕集から排出に至るサイクルが終了し、又は中断された後に次のサイクルの排気ガスの捕集が開始されるとき、前回のサイクルの前記推定結果を参照して前記捕集容器内の前記排気ガスの残存状態を判別し、前記排気ガスの残存量が多いときは少ないときよりも前記限界量が大きくなるように、前記残存状態の判別結果に基づいて前記限界量を変化させることにより、上述した課題を解決する(請求項1)。

本発明の第1の排気処理方法によれば、捕集容器内における排気ガスの捕集量を推定しているので、その推定結果に応じて捕集容器への排気ガスの捕集操作や排出操作を適切に制御して、捕集容器への排気ガスの入れ過ぎや、捕集容器からの排気ガスの不十分な排出による排気ガスの望ましくない残存等の不都合を防止することができる。なお、本発明において、捕集量に相関する物理量は、捕集容器内における排気ガスの量の変化に相関して変化する関係を有するものであればよく、例えば捕集容器内の圧力、捕集容器へ捕集され、又は捕集容器から排出される排気ガスの流量を物理量として用いることができる。これらの他にも、内燃機関への吸入空気量や、排気通路から捕集装置へ排気ガスを捕集するために、又は捕集装置から排気ガスを排出するために操作される弁手段の開放時間、開度、デューティー比等を物理量として用いることができる。

また、本発明において、捕集量の推定は、上述した物理量から実際の捕集量を演算する概念に限定されず、上述した各種の物理量を利用して捕集量に関する何らかの予想を行う限りはその範囲に含まれる。従って、例えば捕集量に換算可能な圧力等の物理量をそのまま利用して捕集量が限界に達したか否かを判別する場合のように、形式的には捕集量とは異なる物理量が使用されていても実質的に捕集量についての判断等が行われている場合には、捕集量が推定されているものと解されなければならない。

また、本発明の第1の排気処理方法では、捕集量が所定の限界量に達したと判別した場合に排気ガスの捕集を禁止し、またその限界量を捕集容器内の排気ガスの残存状態の判別結果に基づいて変化させる。このような処理を行えば、捕集容器に対する排気ガスの入れ過ぎを防止することができる。また、このように限界量を変化させることにより、次のような作用効果が得られる。

前回のサイクルにおいて排気ガスが捕集容器から十分に排出されなかった場合、限界量が一定であれば次回のサイクルにおいて捕集容器に捕集可能な排気ガスの量は排気ガスの残存量の影響を受けて少なくなる。そのような場合に一時的に限界量を大きく設定すれば、排気ガスの捕集量を十分に確保して排気ガスの捕集による有害物質の放出抑制効果を十分に発揮させることができる。他方、捕集容器内に殆ど残らない程度まで排気ガスが排出されているときは次回の捕集時の捕集時の限界量が小さく設定される。従って、限界量を排気ガスの残存を考慮した大きな値に固定する場合と比較して、捕集容器の強度や耐久性に関する要求が緩やかになる。つまり、捕集容器による捕集が必要となるのは排気通路の触媒が本来の浄化性能を発揮できない例外的な期間であり、内燃機関の運転中において捕集容器から排気ガスを排出できる期間は十分に確保でき、捕集容器に相当量所排気ガスが残存するのは、排気ガスの捕集中や排出中に内燃機関が停止された場合のような例外的ケースと考えられる。従って、限界量が頻繁に大きい値に設定されることを想定して捕集容器を設計する必要はなく、例外的なケースにおいて通常よりも多い量の捕集に耐え得るように捕集容器を設計すればよい。このため、捕集容器に要求される強度や耐久性もそれだけ低くなり、捕集容器の設計自由度が高まる。なお、限界量は、残存量の大小によって二段階又はそれ以上の多段階に切り替えられてもよいし、残存量が増加するほど限界量も大きくなるように残存量に応じて限界量を連続的に変化させてもよい。「残存量が少ないとき」の概念には、残存量が実質的にゼロの場合も含まれる。

本発明の第2の排気処理方法は、内燃機関の排気通路に接続された捕集容器に前記排気通路から排気ガスを捕集して保持する内燃機関の排気処理方法において、前記捕集容器内における排気ガスの捕集量に相関する物理量に基づいて前記捕集量を推定する工程と、前記捕集量の推定結果に基づいて、前記捕集容器への排気ガスの捕集操作及び前記捕集容器からの排気ガスの排出操作のうち、少なくともいずれか一方の操作を制御する工程と、を備え、前記捕集容器に互いに区分された複数の収容部を設け、前記複数の収容部のうち少なくとも一つの収容部を、前記排気通路から前記捕集容器に向かって取り込まれる排気ガスの受入れの可否を切替可能な選択的収容部として構成することにより、前記排気ガスの捕集に実際に使用される前記捕集容器の有効容量を調整可能とし、前記捕集量の推定結果に基づいて、前記選択的収容部における前記排気ガスの受入れの可否を切替制御して前記有効容量を変化させ、前記捕集容器への排気ガスの捕集から排出に至るサイクルが終了し、又は中断された後に次のサイクルの排気ガスの捕集が開始されるとき、前回のサイクルの前記推定結果を参照して前記捕集容器内の前記排気ガスの残存状態を判別し、前記排気ガスの残存量が多いときは少ないときよりも前記有効容量が大きくなるように、前記選択的収容部における前記排気ガスの受入れの可否を切替制御することにより、上述した課題を解決する(請求項2)。

本発明の第2の排気処理方法によれば、捕集量の推定結果に応じて捕集容器の有効容量を変化させることにより、捕集量が多いときは選択的収容部に排気ガスを導いて捕集容器の捕集量を増加させ、捕集量が少ないときは少なくとも一つの選択的収容部を排気ガスの捕集には使用しない、といったように複数の収容部を適宜に使い分けて排気ガスを捕集することができる。各収容部に予め優先順位を設け、優先順位の低いものを選択的収容部として構成して、優先順位が高い収容部から順に排気ガスを導くこともできる。その優先順位は様々な観点から定めてよい。なお、「互いに区分された」の用語は、弁手段を開く等の意図的な接続操作をしない限り、排気ガスの自由な流通ができないように収容部同士が気密に仕切られている状態を意味する。

【発明の実施の形態】
(第1の実施形態)
図1は本発明の第1の実施形態の排気捕集装置及びその捕集装置が組み込まれた内燃機関を示す。図1において、内燃機関1は4つのシリンダ2…2が直列に配置された車両用の4気筒ガソリンエンジンとして構成されている。周知のように、内燃機関1には吸気通路3及び排気通路4が接続され、吸気通路3には吸気濾過用のエアフィルタ5、吸気量調整用のスロットルバルブ6が、排気通路4には排気浄化用の触媒7がそれぞれ設けられている。触媒7には例えば三元触媒やNOx吸蔵還元触媒が利用される。内燃機関1には各シリンダ2に対応してインジェクタ(燃料噴射弁)8…8が設けられている。インジェクタ8は吸気通路3に燃料を噴射するように設けられてもよいし、シリンダ2内に燃料を噴射するように設けられてもよい。内燃機関1は火花点火式又は自着火式のいずれでもよい。

内燃機関1の運転状態はエンジンコントロールユニット(ECU)9により制御される。ECU9は、例えばマイクロプロセッサ及びその主記憶装置として機能するROM、RAM等を組み合わせたコンピュータとして構成され、そのROMに記憶されたプログラムに従って内燃機関1の運転状態の制御に必要な各種の制御を実行する。例えば、ECU9は、吸気通路3のエアフローメータが検出する吸入空気量や排気通路4のO2センサが算出する排気中の酸素濃度等を参照して所定の空燃比で内燃機関1が運転されるようにインジェクタ8からの燃料噴射量を制御する。その他にも水温センサやスロットル開度センサ等の出力がECU9にて参照されるが、それらのセンサの図示は省略した。

捕集容器11は単一の収容部20を備えている。収容部20は、内燃機関1の冷間始動時において、触媒7が所定の活性化温度に暖機されるまで切替弁14を排気捕集位置に保持した場合に排気ガス取り出し通路12に導かれる排気ガスの総量(以下、この値を要求捕集量と呼ぶことがある。)を十分に保持できる容量を備えている。収容部20は金属製の箱のように容量不変の剛体容器として構成されてもよいし、容量可変のバッグ状に構成されてもよい。収容部20の入口には排気ガス取り出し通路12から収容部20への排気ガスの流入を許容し、収容部20から排気ガス取り出し通路12への排気ガスの逆流を阻止するリード弁21が設けられている。

排気ガス導入通路13は内燃機関1の吸気通路3に接続されている。開閉弁15が開かれることにより、矢印Cで示すように捕集容器11に蓄えられた排気ガスが吸気通路3に還流される。なお、排気ガス取り出し通路12及び排気ガス導入通路13は金属等の剛体にて構成された配管でもよいし、フレキシブルなチューブでもよい。排気ガス導入通路13は吸気通路3に代え、又は加えて排気通路4に対して排気ガスを還流するように設けられてもよい。開閉弁15には例えば電磁弁が使用されるが、その電磁弁は、非通電状態(非励磁状態)にばね等の力で排気ガス導入通路13を機械的に閉じるものを使用する。

収容部20には、その内部の圧力に対応した信号を出力する圧力センサ22が設けられている。ECU9は圧力センサ22の出力信号を参照して捕集容器11内の排気ガスの捕集量を推定し、その推定結果に基づいて捕集容器11への排気ガスの捕集操作及び排出操作を制御する。以下、図2〜図4を参照してこれらの制御の一例を説明する。なお、図2〜図4の処理はいずれも内燃機関1の運転中において所定の周期で繰り返し実行される。

図2は、捕集容器11内の排気ガスの捕集量を推定するためにECU9が実行する捕集量推定ルーチンを示している。捕集量推定ルーチンにおいて、ECU9はまずステップS1において圧力センサ22の出力信号から圧力を検出し、続くステップS2では、検出された圧力と大気圧との差分を捕集量に換算する。そして、ステップS3において所定の記憶媒体が保持している捕集量をステップS2で換算した最新の値に更新して捕集量推定ルーチンを終える。なお、排気ガスの体積は圧力及び温度に応じて変化するが、ここで換算される捕集量は圧力及び温度を所定の基準値にそれぞれ設定したときの排気ガスの体積を意味する。ステップS2の換算にあたっては捕集容器11内の温度が考慮されてもよい。

なお、ステップS2の換算は、圧力の差分と捕集量との対応関係を記述したマップをECU9のROMに予め記憶し、そのマップを参照して行うことができる。圧力を変数とする関数によって捕集量を求めてもよい。圧力センサ22の出力信号が捕集容器11内の圧力と大気圧との差分を出力するものであるときはステップS2は省略してよい。捕集量を保持する記憶媒体には、ECU9に設けられたフラッシュROMやスタンバイRAM(バッテリにより記憶が保持されるRAM)のように、内燃機関1が停止してECU9の電源がオフされても捕集量を保持可能な記憶媒体が用いられる。

以上の捕集量推定ルーチンを繰り返し実行することにより、ECU9は捕集容器11内に保持された排気ガスの量(捕集量)を常時把握することができる。

図3は、捕集容器11への排気ガスの捕集操作を制御するためにECU9が実行する捕集操作管理ルーチンを示すフローチャートである。捕集操作管理ルーチンにおいて、ECU9は、まずステップS11で所定の捕集条件が成立しているか否か判断する。ここでは触媒7の温度が所定の活性化温度に達していない場合に捕集条件が成立するものとする。捕集条件が成立した場合にはステップS12へ進み、現在捕集が行われているか否か判断する。捕集中でなければステップS13へ進み、内燃機関1の始動に伴う捕集開始か否かを判断する。

そして、内燃機関1の始動に伴う捕集開始であったときはステップS14へ進み、図2の捕集量推定ルーチンに従ってECU9の記憶媒体に保持されている捕集量を参照して捕集容器11に排気ガスが残存しているか否か判断する。なお、捕集容器11の収容部20が可撓性を有するバッグにて構成されている場合には収容部20から排気ガスがほぼ完全に排出されている状態を排気ガスが残存していない状態としてみなしてよいが、収容部20が金属や樹脂等で成形された剛性を有する容器の場合には、捕集容器11内の圧力が大気圧にほぼ等しいときは排気ガスが残存していない状態とみなしてもよい。

ステップS14で排気ガスが残存していないと判断した場合にはステップS15へ進み、捕集容器11における排気ガスの捕集量の限界を定める閾値を通常レベルにセットする。一方、ステップS14で排気ガスが残存していると判断した場合にはステップS16へ進み、捕集容器11における排気ガスの捕集量の限界を定める閾値を通常レベルよりも高い拡張レベルにセットする。通常レベルは、上述した要求捕集量と同等又は要求捕集量に適度な余裕を加えた値に設定される。拡張レベルは通常レベルよりも大きく、かつ捕集容器11が耐え得る設計上の限界の捕集量から適度な余裕を差し引いた値に設定される。
