【発明の属する技術分野】
本発明はインクジェットヘッドの製造方法、インクジェットヘッド及びインクジェット記録装置に関し、特に静電型インクジェットヘッドを用いたインクジェット記録装置に関する。

【従来の技術】
ノンインパクト記録法は、記録時の騒音発生が無視できる程度に小さい点で、オフィス用等として注目されている。その中で、高速記録可能で、普通紙に特別の定着処理を要せずに記録できる、いわゆる、インクジェット記録法は極めて有力な方法であり、従来から種々の方式が提案され、又は既に製品化されて実用されている。このようなインクジェット記録法は、いわゆる、インクと称される記録液体の小滴を飛翔させ、被記録体に付着させて記録を行うもので、記録液体の小滴の発生法及び小滴の飛翔方向を制御するための制御方法により、幾つかの方式に大別される。中でも、近年、シリコン基板を用いて高密度、高集積化が可能な方法として、特開平4−52214号公報、およびその製造方法として、特開平3−293141号公報に記載された技術がある。これは、基板と振動板の電極間に電圧を印加し、静電力によって振動板をたわませてインク吐出を行う記録方法で、そのヘッド形成方法として、シリコン基板にエッチングによって液室と振動板を形成するものである。また、このインクジェットヘッドの構成として、特開平6−50601号公報に記載されているような、インク液室の一部に振動板を設け、対向電極をインク液室とは異なる方向に設けることにより、ヘッドを高密度、薄型化し、さらに振動板の安定駆動を実現したものである。すなわち、振動板に共通電極を形成し、それと対向する個別電極を電極基板に形成し、両者を精度よく、微少ギャップを形成して配置する。また、電極基板としてシリコンなどのエッチング加工が容易な基板を用いることで、微少ギャップを形成するための溝とその底部に位置する個別電極を容易に形成できる。

また、特開平9−300629号公報及び特開平7−246706号公報には、静電記録装置のFPC接続方法が示されている。ところで、静電型インクジェット記録装置でサイドシュータ型ヘッドを作成した場合、ヘッド幅を小さくするために、図11に示すように、FPC124の接続領域の上に、液室基板121をひさし状にはみ出して作成する場合がある。これは、少なくとも振動板の部分が形成されていればよい振動板基板122と、それに対応した液室と流体抵抗や流路、共通液室などを形成する必要のある液室基板121のサイズの違いを有効に利用し、ヘッドサイズを小さくすることができるからである。また、このように構成することで、FPC124の接続領域を液室基板121の形成領域以外に新たに形成する必要がなく、ヘッドのサイズを小さくできるという大きなメリットがある。

【発明が解決しようとする課題】
しかしながら、静電型ヘッドの場合、電極基板とそれに対向した振動板とはきわめて小さな(数μm程度)のギャップしかない。これは、駆動電圧がギャップ長に依存するためであり、低電圧で駆動するためには微少ギャップを形成する必要があるからである。よって、振動板が形成された振動板基板も薄く、電極基板上に接合した時には、振動板基板の高さは極めて低くなる。このようなインクジェットヘッドにFPC等のプリント基板を接続する有効な手段としては、ハンダや異方導電性膜を使用する方法があるが、これらの方法で熱圧着した際、プリント基板端面からハンダ、異方導電性膜のはみ出しが生じる。特に、電極幅の大きい共通電極部においては著しく大きなはみ出しが発生する。このはみ出しが大きいと、図11のような構成のヘッドの場合には、液室基板121と干渉するため、液室基板121の接合に支障をきたす。また、図11のように液室基板121がプリント基板124の接続部にオーバーハングしていない場合でも、ノズルワイピングではみ出し部が擦られて、ワイパーがダメージを受けたり、プリント基板124の接合状態に悪影響を及ぼし、ヘッドの信頼性が低下する。

本発明はこれらの問題点に鑑みなされたものであり、プリント基板をハンダや異方導電性膜で接続した場合のはみ出しを少なくし、電極接続の信頼性及びヘッドの組立性が向上するインクジェットヘッド及びインクジェット記録装置を提供することを目的とする。

【課題を解決するための手段】
前記問題点を解決するために、インクを吐出するためのノズルが形成されたノズル基板と、該ノズルに連通する液室と、該液室内のインクに圧力を加えるための振動板が形成された振動板基板と、振動板と微少ギャップを開けて対向配置させて個別電極が形成された電極基板と、個別電極に電圧を印加するためのプリント基板とを有し、プリント基板と電極基板を電気接続部材によって接続したインクジェットヘッドの製造方法によれば、プリント基板と電極基板との間に電気接続部材を介在してプリント基板上から、圧接面におけるプリント基板の端部側の温度が電極基板の端部側の温度より低い温度勾配を有する圧着ヘッドを押し当てて、プリント基板の端部側における電気接続部材のはみ出し量を電極基板の端部側における電気接続部材のはみ出し量より少なくすることに特徴がある。更に、プリント基板と電極基板との間に電気接続部材を介在し、プリント基板の端部から電極基板への高さが電極基板の端部からプリント基板への高さより低くなるように電極基板に対して圧接面が傾いた圧着ヘッドをプリント基板上から押し当てる。よって、電極基板にプリント基板をハンダ、異方導電性膜等の電気接続部材で圧着接続した時に、プリント基板の端部側における電気接続部材のはみ出し量を電極基板の端部側における電気接続部材のはみ出し量より少なくすることができ、プリント基板の接続部上にノズル板がオーバーハングする構成のヘッドの液室基板の接合が容易にできる。また、液室基板がプリント基板の接続部上に、オーバーハングしない構成のヘッドにおいては、ワイピングなどで基板接続部が擦れるようなことがないので、接続信頼性が向上する。

また、上記インクジェットヘッドの製造方法によって製造され、プリント基板が電極基板に対して傾斜して接続され、プリント基板の端部側のプリント基板から電極基板への高さが、電極基板の端部側のプリント基板から電極基板への高さより低いインクジェットヘッドに特徴がある。

更に、別の発明に係るインクジェットヘッドは、インクを吐出するためのノズルが形成されたノズル基板と、ノズルに連通する液室と、液室内のインクに圧力を加えるための振動板が形成された振動板基板と、振動板と微少ギャップを開けて対向配置させて個別電極が形成された電極基板と、個別電極に電圧を印加するためのプリント基板とを有し、プリント基板と電極基板を電気接続部材によって接続したインクジェットヘッドである。そして、本発明のインクジェットヘッドは、プリント基板に形成される共通電極を切り欠いて、共通電極の端部と、共通電極に隣接する個別電極の端部との間に段差を設けたことに特徴がある。よって、接続信頼性が向上する。

【発明の実施の形態】
本発明のインクジェットヘッドの製造方法によれば、プリント基板と電極基板との間に電気接続部材を介在してプリント基板上から、圧着ヘッドを押し当てて接合し、圧着ヘッドの圧接面は、プリント基板の端部側の温度が電極基板の端部側の温度より低い温度勾配を有し、プリント基板の端部側における電気接続部材のはみ出し量を電極基板の端部側における電気接続部材のはみ出し量より少なくする。よって、ヘッドの液室基板の接合が容易にできると共に、接続信頼性が向上する。

【実施例】
図1は本発明のインクジェット記録装置の構成を示す概略断面図である。同図に示すように、インクジェット記録装置101は、シアンC、マゼンタM、イエローY、ブラックBKの各色のインクをそれぞれ収納した4個のインクカートリッジ102と、複数のノズルを有し各カートリッジ102からインクが供給される4個のインクジェットヘッド103と、インクカートリッジ102とインクジェットヘッド103を搭載したキャリッジ104と、記録紙を収納した給紙トレイ105a,105bや手差しテーブル106から記録紙を印字部107に搬送する搬送ローラ108と、印字した記録紙を排紙トレイ109に排出する排出ローラ110を有する。そして、ホスト装置から送られてくる画像データを記録紙に印字するときは、キャリッジ104をキャリッジローラ111に倣って走査しながら、搬送ローラ108により印字部107に送られた記録紙にインクジェットヘッド103のノズルから画像データに応じてインクを噴射して文字や画像を記録する。

次に、図1のインクジェット記録装置101に使用されるインクジェットヘッド1は、別の発明の第1の実施例に係るインクジェットヘッドの外観図である図2、図2のA矢視図である図3、更に図2のB−B’線断面図である図4に示すように、液室基板11、振動板基板12、電極基板13、プリント基板であるフレキシブルプリント配線板(以下FPCと略す)14、1列に複数配列された2列の千鳥配列のノズル15、FPC14のベース16、FPC14の電極リード17、FPC14のレジスト層18、個別電極19、共通電極を兼ねた振動板20、液室21、FPC14の電極リード17と電極基板13の個別電極19を電気的に接続する、例えばハンダ、異方導電性フィルムや異方性導電ペースト等である導電性接着剤22を含んで構成されている。また、共通液室23は各液室21に連通し、インクを供給する液室である。ギャップ24は個別電極19と振動板20との間のギャップである。流体抵抗25は液室21と共通液室23の間であって液室基板11と振動板基板12とが近接することで形成される。また、電極基板13は導体あるいは半導体からなり、導電性のサブストレート26と、その上に形成された絶縁層27とから構成されている。また、インク供給口28は、連通する共通液室23に図示していないインクタンクからのインクを供給する供給口である。更に、液室21、ノズル15を2列にして千鳥配列で設けて、ノズルピッチを2倍にしたことにより、両者にインク供給する共通のインク供給口28として形成できるため、ヘッド面積を有効に利用できる。なお、説明を簡略するためにインク供給口へのインク供給手段などは省略している。

また、液室基板11は、ダイシングなどの機械加工やエッチング等のエレクトロフォーミングなどの周知の方法で溝を形成し、振動板基板12と接合することによりノズル15と液室21と共通液室23を形成することができる。この液室基板11の材料としては、ステンレスなどの金属、Siなどの半導体、そしてガラスなどの絶縁性材料が用いられる。なお、接合方法としては、ドライフィルムを用いても良い。液室基板11の上に、図示していないノズル基板が接着剤で接合されている。ノズル面の吐出表面には、インクとの撥水性を確保するため、周知の方法(メッキ、あるいは撥水剤コーティングなど)で撥水処理が行われている。

更に、振動板基板12はステンレスなどの金属やSiなどの半導体をエッチングすることにより、所望の厚さで、微細なパターンを精度良く形成することができ、振動板基板そのものを共通電極としても使用できるため好ましい。また、ガラスなどの絶縁性材料を用いた場合には、表面にAl,Cu,Cr,Ni,Auなどの金属を蒸着やスパッタなどの方法で成膜しておくことにより共通電極が形成できる。振動板基板12は、部分研磨などの機械加工や、エッチング等のエレクトロフォーミングなどの周知の方法で底面に振動板20が形成された凹部を有する。また、振動板基板12の一部は、個別電極19側に延び、プリント基板と接続するための共通電極パッドとなっている。

また、電極基板13は、ステンレスなどの金属やSiなどの半導体をエッチングすることにより、所望の高さのギャップ24を形成し、更にそのギャップ24に、樹脂やSiO2などの絶縁性の材料で絶縁層27を形成する。その上に個別電極19として、Ni,Al,Ti/Pt,Cuなどの電極材料を、スパッタ、CVD、蒸着などの成膜技術で所望の厚さに成膜し、その後フォトレジストを形成してエッチングすることにより、ギャップにのみに個別電極を形成することができる。したがって、電極基板13の構成は、導体あるいは半導体からなり、導電性を有するサブストレート26と、その上に形成された絶縁層27、さらにその絶縁層27の上に、振動板20とのギャップ24にあたる凹部を形成し、その底面に導電性材料で形成された個別電極19が形成されている。また、電極基板13の表面には、個別電極形成部以外の領域に、前述の共通電極の一部を引き出して固定することで、個別電極と共通電極をほぼ同じ面内に形成することができ、後述のプリント基板(ヘッド駆動用プリント基板)との接続が容易となる。なお、振動板基板12、電極基板13は、接着剤、陽極接合や直接接合等により接合される。また、個別電極19の上には、さらに短絡、放電により電極が破損するのを防止する目的で、プリント基板との接続部を除いてSiO2やレジスト材料などによる絶縁層を形成してもよい。

一方、個別電極19に接続されるプリント基板14としては、ガラスエポキシ樹脂やフェノール樹脂等からなる板状のプリント基板や、ポリイミド樹脂、PET樹脂等からなるフィルム状のプリント基板(FPC)が用いられる。プリント基板14上には、個別電極19に電圧を印加するための電極リード17が形成されている。プリント基板14上の電極リード17と個別電極19、共通電極の電極パッドを電気的に接続する方法としては、例えば、ハンダで熱圧着する方法、異方導電性接着剤で熱圧着する方法、電極間同士を圧接する方法、ワイヤーボンディング法などがあるが、ワイヤーボンディング法はワイヤーの高さが必要であること、さらにワイヤーの機械的損傷及びワイヤー同士の接続を防止するためにワイヤー部を樹脂などで封止する必要があり、そのために封止部が高くなってしまうという欠点があるため、好ましくない。ハンダで熱圧着する方法、異方導電性接着剤で熱圧着する方法、電極間同士を圧接する方法は、複数の電極の接続を一度に行えることから、加工が容易で、低コストであるという点、さらに接続のための高さが低いという点で優れた方法である。さらに、この中でも、ハンダや異方導電性膜で熱圧着する方法は、圧着後に基板同士が接着されるため、電極基板とプリント基板の電気的な接続と機械的な接続が同時に行われる。したがって、ヘッドの組立工程や印字動作などで接続部が取れないように、別途補強する必要がないという点で優れた接続方法である。このようなハンダや異方導電性膜で熱圧着する接続方法は図5に示すような工程で行われる。ここでは駆動用プリント基板としてFPCを使用し、それと電極基板との接続に異方導電膜を用いた例である。異方導電性膜(異方導電フィルム)22は、熱可塑性、あるいは熱硬化性の樹脂の中に、フィラーと呼ばれる導電性の粒子を分散させたもので、電極の間に挟んで加熱、加圧することで、異方導電性膜22がつぶれて、フィラーが両電極に接触して、電極間の導通が取れるものである。図5の(a)に示すように、先ずFPCなどのプリント基板14の電極部に、FPC端面に位置するように異方導電性膜22の位置合わせを行った後に仮圧着して、FPCなどのプリント基板14と異方導電性膜22を密着させる。その後、図5の(b)に示すように、異方導電性膜22の保護フィルムを除去し、電極基板の電極パッド部と、FPCの電極リードとを位置合わせを行い、図5の(c)に示すように、加熱した圧着ヘッド51を電極領域に押し当てて、熱圧着する。このように、振動板基板12が接合されたヘッドの電極基板に駆動用のプリント基板14を接続した後、ノズル板を接着剤により振動板基板に接合し、ヘッドユニットが完成する。

なお、インクジェットヘッドの吐出効率を向上させるためには、ノズルと振動板の距離は可能な限り小さいことが好ましい。そのためには、液室21の高さを低くすることが必要になり、結果的に非常に偏平な構造となる。そのような形態のヘッドで前述したようなハンダ又は異方導電性膜22でプリント基板14を接続した場合、その圧着によって発生するハンダ、異方導電性膜のはみ出しが問題となる。特に、コンパクトなヘッドを実現する有効な構成の図3のようなヘッドの場合、はみ出しが大きいと、ノズル板の接合に支障をきたすことになる。このように、ハンダや異方導電性膜22を用いた場合に上述したようなはみ出しを小さくする方法としては、例えば図6のように熱勾配を有する圧着ヘッド51を用いて接合すれば、すなわち外側(図中破線で囲む円Y)のハンダや異方導電性膜22の温度よりも内側(図中破線で囲む円X)のハンダや異方導電性膜22の温度が低くなるようにすれば、外側よりも内側のはみ出し量を少なくすることができ、ノズル板組立工程等への悪影響を回避することができる。温度勾配を形成する方法としては、例えば図6のように振動板基板側に放熱性の良い金属ブロック等の温度調整部材52を設けるとか、圧着ヘッド51の振動板基板側表面に凹凸を形成するなどして表面積を大きくする方法などがある。また、はみ出し量を少なくする別の手段としては、図7のように圧着ヘッド51を傾斜させて圧着したり、図8のように圧着ヘッド51の端部が傾斜した圧着ヘッドを用いて圧着することにより、電極基板端部から振動板基板12に向かってプリント基板14が低くなるように接続でき、ハンダや異方導電性膜の振動板基板側へのはみ出しを少なくできる。

図9は本実施例におけるヘッドの電極基板と振動板基板を示す平面図である。同図は振動板への通電を電極基板のパッド部で行なう構成を示すものである。静電ヘッドでは振動板が共通電極を兼ねる構成がシンプルとなり好ましいが、このような共通電極パッド42の電気抵抗が大きいと多数ある振動板を良好な特性で駆動できない。したがって、通常この共通電極パッド42は個別電極パッド41よりも数倍広く形成される。ハンダや異方導電性膜でプリント基板を接合する場合、面積の広い共通電極パッド42でのはみ出しが個別電極パッド41でのはみ出しよりも大きくなる。このような不具合を解決する手段としては、例えば図10の(a)に示すようにプリント基板側の共通電極部を櫛状に分割した櫛形電極43とすることにより、電極間の隙間に電気接続部材が入り込むので、はみ出し量を減らすことができる。また、このようにすることにより、電極基板とプリント基板の共通電極部の接合面積が大きくなるので、接合強度が増すという効果もある。また、共通電極部のはみ出し量を減らす別の方法としては、図10の(b)に示すようにプリント基板の共通電極部に切欠き部44を設けて電極基板との間に段差を設ける方法がある。これによって、電気接続部材のエスケープ領域が増すので、組立工程等に悪影響を及ぼす大きなはみ出しを抑えることができる。

実験例として、厚さ0.1mmの振動板基板を電極基板に接合したものを用い、それに、厚さ25[μm]の異方性導電フィルムで厚さ約50[μm]のFPCを実装した。まず、図5のように電極基板に対して圧着面が平行な圧着ヘッド(圧着ヘッドA)と図7のように約2度傾斜した圧着ヘッド(圧着ヘッドB)の比較を行なった。これら2種類の圧着ヘッドを用い、各50回接合を行い、電極基板とFPCのコンタクトチェックを行なったところ両者あわせて全100個接続状態は良好であった。次に、これらのサンプルにノズル板を付け図3のようなヘッドを組立て印字評価を行なったところ、圧着ヘッドBのサンプルは全て良好な結果を得たが、圧着ヘッドAのサンプルは6ヘッドがNGであった。ヘッドを分解して解析を行なったところ、ノズル板と振動板基板の界面でインクリークしている箇所があることが判明した。同箇所には、異方導電性膜のはみ出しと思れるようなインク痕が観察されたことから、異方導電性膜のはみ出しが大きくノスル板の接合不良に至ったことがわかった。そこで、これらのサンプルを全て分解し、FPCの平面度と異方導電性膜のはみ出し量を測定した。その結果、それぞれの平均値が下記の表1のようになった。

この表1から、不良ヘッドが出た圧着ヘッドAのサンプルはFPCの平面度が20[μm]でありほぼ電極基板に平行に接合されていることが確認できた。接合部の内側(振動板基板側)と外側(電極基板端面側)でのはみ出し量はほぼ等しい結果であった。一方、不良ヘッドが出なかった圧着ヘッドBサンプルでは平行度が50[μm]で、外側から内側に向かってFPCが低くなっており、内側と外側のはみ出し量が極端に異なっていた。このように、圧着ヘッドを傾けて圧着することで、異方導電性膜のはみ出しが電極基板の外側に多くなるようにでき、次工程のノズル接合に支障をきたすことなく品質の良いヘッドを製造できた。
次に、図6のように電極基板と圧着ヘッドの圧着面が平行であるが、圧着ヘッド51の内側に温度調整部材52としてのヒートシンクを固定し、圧着ヘッド51の内部と外部の温度差を広げて圧着を行い、50個のサンプルを作成した(圧着ヘッドCサンプル)。その結果、印字評価において全数良好な結果を得た。先と同様に分解し、はみ出し量等を測定した結果が下記の表2である。

この表2より、圧着ヘッドの温度勾配によっても内側へのはみ出し量を減少させることができることが確認できた。これらの実験において作成したサンプルは、図10の(c)のように、FPCの両端部に設けた共通電極部ではみ出しが大きく、中央部ではみ出しが小さい傾向があることがわかった。上記実験で用いたFPCの共通電極は幅600[μm]のストレートパターンであったが、図10の(a)のように200[μm]L/Sの櫛形状パターン、及び図10の(b)のように電極パターンは据え置きで共通電極部のみを150[μm]切り欠いたFPCを作成し、圧着ヘッドAを用いて各50回圧着を行い、各FPCの共通電極部での異方導電性膜のはみ出し高さの比較を行なった。その結果を下記の表3に示す。

この表3より、FPCの共通電極部を櫛形状パターンにしたり、切り欠いたりすることで異方導電性膜のはみ出しを減少させることができることが確認できた。以上説明してきたような方式を組み合わせることにより、電気接続部材のはみ出しを少なくすることができるため、特に図3で示したような薄型コンパクトな静電ヘッドでは、ノズル板接合における歩留まりを著しく向上できる。

【発明の効果】
以上説明したように、インクを吐出するためのノズルが形成されたノズル基板と、該ノズルに連通する液室と、該液室内のインクに圧力を加えるための振動板が形成された振動板基板と、振動板と微少ギャップを開けて対向配置させて個別電極が形成された電極基板と、個別電極に電圧を印加するためのプリント基板とを有し、プリント基板と電極基板を電気接続部材によって接続したインクジェットヘッドの製造方法によれば、プリント基板と電極基板との間に電気接続部材を介在してプリント基板上から、圧接面におけるプリント基板の端部側の温度が電極基板の端部側の温度より低い温度勾配を有する圧着ヘッドを押し当てて、プリント基板の端部側における電気接続部材のはみ出し量を電極基板の端部側における電気接続部材のはみ出し量より少なくすることに特徴がある。更に、プリント基板と電極基板との間に電気接続部材を介在し、プリント基板の端部から電極基板への高さが電極基板の端部からプリント基板への高さより低くなるように電極基板に対して圧接面が傾いた圧着ヘッドをプリント基板上から押し当てる。よって、電極基板にプリント基板をハンダ、異方導電性膜等の電気接続部材で圧着接続した時に、プリント基板の端部側における電気接続部材のはみ出し量を電極基板の端部側における電気接続部材のはみ出し量より少なくすることができ、プリント基板の接続部上にノズル板がオーバーハングする構成のヘッドの液室基板の接合が容易にできる。また、液室基板がプリント基板の接続部上に、オーバーハングしない構成のヘッドにおいては、ワイピングなどで基板接続部が擦れるようなことがないので、接続信頼性が向上する。
