【発明の属する技術分野】
本発明は、R,G,B又はC,M,Y等といった複数の色絵素を基材上に形成して成るカラーフィルタ基板及びその製造方法に関する。また、本発明は、そのカラーフィルタ基板を用いて構成される液晶装置に関する。

【従来の技術】
近年、携帯電話機、携帯型パーソナルコンピュータ等といった電子機器に液晶装置が広く用いられるようになってきている。また、カラーフィルタ基板を用いてカラー表示を行う構造の液晶装置も広く用いられるようになってきた。

カラーフィルタ基板として、従来、例えば図18に示すように、ガラス、プラスチック等によって形成された基材201の表面に、例えばR(赤)、G(緑)、B(青)のそれぞれの色絵素202R、202G、202Bを所定の配列、例えばストライプ配列、モザイク配列、デルタ配列等に形成し、さらにその上に保護膜203を形成して成る構成が知られている。

保護膜203を形成する理由はいくつか考えられる。第1に、保護膜の形成によってカラーフィルタ基板の表面を平坦化することにより、そのカラーフィルタ基板の表面に電極が形成される際、その電極が切れることを防止するためである。第2に、保護膜上の電極の低抵抗化によって画素間のコントラスト比を向上させるためである。第3に、保護膜形成後に続いて行われる工程においてカラーフィルタ基板内の画素が傷付くことを防止すること、すなわち保護機能を果たすためである。第4に、カラーフィルタ基板が液晶装置に用いられる場合にセルギャップ内へ液晶が封入された後、カラーフィルタ基板から液晶へ不純物が拡散することを防止するためである。

【発明が解決しようとする課題】
カラーフィルタ基板における従来の保護膜203は、基材201の全面に透明レジスト等を均一な厚さで形成すること、例えばスピンコート法を用いて均一な厚さに形成することによって作製されるのが一般的であった。しかしながら、このような従来方法では、保護膜材料を多量に消費するので不経済であるという問題があった。

本発明は、上記の問題点に鑑みて成されたものであって、保護膜材料の消費量を減じることにより、カラーフィルタ基板のコスト及びカラーフィルタ基板を利用する各種機器のコストを低減することを目的とする。

【課題を解決するための手段】
(1) 上記の目的を達成するため、本発明に係るカラーフィルタ基板は、基材と、該基材の表面に格子状に形成されたブラックマスクと、該ブラックマスクの上に形成され色絵素を設ける領域を規定する区画材と、該区画材に囲まれた複数の領域内に前記区画材よりも薄く設けられた色絵素と、前記複数の領域内の前記色絵素の上に前記区画材を越えない厚さで設けられた保護膜とを有し、前記区画材は撥インク性の材料からなることを特徴とする。

この構成のカラーフィルタ基板によれば、保護膜は区画材によって区画される個々の領域に形成され、基材の表面の全域に形成されるのではないので、保護膜材料の消費量を低く抑えることができ、よって、カラーフィルタ基板を安価に製作できる。

上記構成のカラーフィルタ基板において、前記複数の保護膜は厚さの異なる保護膜を含むことができる。この構成によれば、基材上に形成される複数の色絵素の厚さが区画材によって区画される領域ごとに異なる場合であっても、カラーフィルタ基板の表面を平坦にすることができる。

また、上記構成のカラーフィルタ基板において、前記複数の保護膜はそれらの頂面が前記区画材の頂面とほぼ等しい高さに形成されることが望ましい。こうすれば、カラーフィルタ基板の表面が平坦になるので、例えばそのカラーフィルタ基板の表面に電極を形成する場合、その電極が切れるのを防止できる。

また、上記構成のカラーフィルタ基板において、前記複数の色絵素は厚さの異なる色絵素を含み、前記保護膜は前記色絵素の厚さの違いに応じて異なる厚さの保護膜を含むことができる。この構成によれば、色絵素の厚さを異ならせることにより、希望に応じた色合いのカラー表示を実現できる。また、保護膜の厚さを色絵素の厚さに応じて異ならせるので、色絵素の凹凸がカラーフィルタ基板の表面に凹凸となって現れることを防止できる。

また、上記構成のカラーフィルタ基板において、前記区画材はブラックマスクの上に形成されるか又はブラックマスクを兼ねることができる。区画材がブラックマスクの上に形成される場合、その区画材は遮光材又は非遮光材のいずれによっても形成できる。また、区画材がブラックマスクを兼ねる場合、そのブラックマスクは遮光材によって形成する。本実施形態において区画材は色絵素よりも厚く形成される。

(2) 次に、本発明に係るカラーフィルタ基板の製造方法は、基材の表面を複数の領域に区画するブラックマスクを前記基材の上に形成し、前記ブラックマスクの上に区画材を形成し色絵素を設ける領域を規定する区画材形成工程と、前記複数の領域に前記区画材よりも薄く色絵素を形成する色絵素形成工程と、前記複数の領域の前記色絵素が形成された上に保護膜材料を液滴として前記複数の領域に吐出して保護膜を形成する保護膜形成工程とを有し、前記区画材形成工程では、撥インク性の材料により前記区画材を形成することを特徴とする。

上記の保護膜形成工程は、いわゆるインクジェット方式のインク吐出方法において吐出するインクとして保護膜材料を選択することによって達成できる。インクジェット方式としては、圧電素子の弾性変形を利用してインクを吐出する方式や、インクの熱膨張を利用してインクを吐出する方式や、その他任意の方式を採用できる。

上記構成のカラーフィルタ基板の製造方法によれば、保護膜は複数の領域ごとにドット状に供給されるので、保護膜は基材の全面ではなく区画領域ごとにその厚さを調節できる。このため、保護膜材料を徒に消費することが無くなり、カラーフィルタ基板を安価に製作できる。

上記構成のカラーフィルタ基板の製造方法において、前記保護膜形成工程では、前記保護膜はそれらの頂面が前記区画材の頂面とほぼ等しい高さに形成されることが望ましい。本発明の製造方法では、保護膜は区画領域ごとに形成されるので、上記のような頂面調節は簡単且つ正確に行うことができる。本発明のように保護膜の頂面と区画材の頂面とをほぼ等しい高さに形成すれば、カラーフィルタ基板の表面を正確な平坦面に形成できる。

また、上記構成のカラーフィルタ基板の製造方法において、前記色絵素形成工程では、色絵素材料を液滴として前記複数の領域に吐出して色絵素を形成することが望ましい。この構成は、いわゆるインクジェット方式のインク吐出方法において吐出するインクとして色絵素材料を選択することによって達成できる。この場合も、インクジェット方式としては、圧電素子の弾性変形を利用してインクを吐出する方式や、インクの熱膨張を利用してインクを吐出する方式や、その他任意の方式を採用できる。

この構成のカラーフィルタ基板の製造方法によれば、基材上の複数の領域の個々の位置に希望量の吐出量でインクすなわち色絵素材料を供給できるので、本発明に係るカラーフィルタ基板を製造する上で非常に有利である。

また、上記構成のカラーフィルタ基板の製造方法において、前記保護膜材料はアクリル樹脂、エポキシ樹脂、イミド系樹脂又はフッ素系樹脂の少なくとも1つを含むことができる。

また、上記構成のカラーフィルタ基板の製造方法において、前記保護膜材料の粘度は4cps〜50cpsであることが望ましい。保護膜材料の粘度が4cps未満である場合には保護膜材料の流動性が高過ぎて希望の成膜ができないおそれがある。また、保護膜材料の粘度が50cpsを超える場合には、インクジェットヘッドから希望量の保護膜材料の吐出ができなくなるおそれがある。よって、保護膜材料の粘度は4cps〜50cpsであることが望ましい。

(3) 次に、本発明に係る液晶装置は、液晶を挟持する一対の基板と、少なくとも一方の基板に形成されるカラーフィルタ基板とを有する液晶装置において、前記カラーフィルタ基板は、基材と、該基材の表面を複数の領域に区画するブラックマスクと、前記ブラックマスクの上に設けられ色絵素を設ける領域を規定する区画材と、前記複数の領域内に前記区画材よりも薄く設けられた色絵素と、前記複数の領域内の前記色絵素の上に前記区画材を越えない厚さで設けられた保護膜とを有し、前記区画材は撥インク性の材料からなることを特徴とする。

この構成の液晶装置によれば、その構成要素であるカラーフィルタ基板において、保護膜は区画材によって区画される個々の領域に形成され、基材の表面の全域に形成されるのではないので、保護膜材料の消費量を低く抑えることができ、よって、カラーフィルタ基板を安価に製作できる。

また、上記構成の液晶装置において、前記区画材はブラックマスクの上に形成されるか又はブラックマスクを兼ねることができる。区画材がブラックマスクの上に形成される場合、その区画材は遮光材又は非遮光材のいずれによっても形成できる。また、区画材がブラックマスクを兼ねる場合、そのブラックマスクは遮光材によって形成する。本実施形態において区画材は色絵素よりも厚く形成される。

また、上記構成の液晶装置において、前記液晶はSTN(Super Twisted Nematic)液晶又はTN(Twisted Nematic)液晶であることが望ましい。STN液晶及びTN液晶を用いる液晶装置では、液晶層における複屈折性を利用して表示が行われるものであり、液晶層の厚さは表示領域の全面に関して均一であることが望まれる。よって、カラーフィルタ基板の平坦性を確実に確保できる本発明は、STN液晶やTN液晶を用いる場合に特に有利である。

【発明の実施の形態】
(第1実施形態)
図2(a)は本発明に係るカラーフィルタ基板の一実施形態の平面構造を示している。また、図1は図2(a)のI−I線に従った断面構造を示している。本実施形態のカラーフィルタ基板1は、図1に示すように、ガラス、プラスチック等によって形成された基材2と、その基材2の表面に形成されたブラックマスク6と、そのブラックマスク6の上に形成された区画材としてのバンク5と、そのバンク5によって囲まれる領域に形成された複数の色絵素3と、同じくバンク5によって囲まれる領域であって色絵素3の上に重ねて形成された保護膜4とを有する。

バンク5及びその下層のブラックマスク6は図2(a)において色絵素3及び保護膜4を形成する部分を格子穴とする格子状に形成され、保護膜4及びその下層の色絵素3はそれらの格子穴を埋めるように形成される。これにより、複数の色絵素3は基材2の表面にドットパターン状、本実施形態ではドット・マトリクス状に形成される。

ブラックマスク6は透光性のない金属又は樹脂材料によって形成される。また、色絵素3は、それぞれが、例えば、R(赤)、G(緑)、B(青)のうちのいずれか1色の色材によって形成され、それらの各色絵素3が所定の配列に並べられている。この配列としては、例えば、図3(a)に示すストライプ配列、図3(b)に示すモザイク配列、図3(c)に示すデルタ配列等が知られている。

ストライプ配列は、マトリクスの縦列が全て同色になる配色である。モザイク配列は、縦横の直線上に並んだ任意の3つの色絵素がR,G,Bの3色となる配色である。そして、デルタ配列は、色絵素の配置を段違いにし、任意の隣接する3つの色絵素がR,G,Bの3色となる配色である。

図2(a)において、カラーフィルタ基板1の大きさは、例えば、対角寸法が1.8インチである。また、1個の色絵素3の大きさは、例えば、30μm×100μmである。また、各色絵素3の間の間隔、いわゆるエレメント間ピッチは、例えば、75μmである。

本実施形態では、各色絵素3R,3G,3Bの高さすなわち厚さはバンク5よりも薄く形成され、さらに各厚さはそれぞれ異なっている。具体的には、G色絵素3Gが最も厚く、R色絵素3Rがその次に厚く、B色絵素3Bが最も薄く形成されている。このように各色絵素間で厚さが異なるのは、主としては、観察者の希望に応じて特定色を強調したり又は弱めたりするためである。また、視覚的に解像力に影響の大きいG色絵素3Gを他の色絵素よりも低く形成する等といった厚さ制御が行われることもある。

このように各色絵素3R,3G,3B間で厚さに相違がある場合には、保護膜4はそれらの色絵素3R,3G,3Bの厚さの相違に応じて異なる厚さに形成される。具体的には、G色絵素3Gに対応する保護膜4の厚さは最も薄く、R色絵素3Rに対応する保護膜4はその次に薄く、B色絵素3Bに対応する保護膜4は最も厚く形成される。そして、そのような厚さ制御により、各色絵素3に重ねて形成された保護膜4の頂面の高さはバンク5の高さとほぼ等しくなっている。

この場合の「ほぼ等しい」とは、保護膜4とバンク5の高さが物理的に完全に同一の場合を含むことはもとより、製造上の誤差や製造上の不可避の理由により、それらの高さがわずかに違っている場合でも、保護膜4が機能的に同様に作用できるときには、そのような高さの違いも含む意味である。

なお、保護膜4は必ずしもその高さがバンク5の高さとほぼ等しく形成されていなくても良い。この場合でも、色絵素3の損傷を防止する保護機能や、液晶への不純物の拡散防止等といった機能は保護膜4によって達成できる。

本実施形態のカラーフィルタ基板1を例えば液晶装置におけるカラーフィルタ基板として用いる場合を考えれば、図1において色絵素3の表面には電極が設けられる。このとき、色絵素3を形成したカラーフィルタ基板1の表面に凹凸があると電極に段差ができて、その電極が切断されるおそれがある。これに対し、保護膜4を設けることにより表面が滑らかに形成された本実施形態のカラーフィルタ基板1によれば、そのような電極の切断を確実に防止できる。

本実施形態に係るカラーフィルタ基板1をフルカラー表示のための光学要素として用いる場合には、R,G,B3個の色絵素3を1つのユニットとして1つの画素を形成し、1画素内のR,G,Bのいずれか1つ又はそれらの組み合わせに光を選択的に通過させることにより、フルカラー表示を行う。このとき、透光性のない金属又は樹脂材料によって形成されたブラックマスク6は色絵素3以外の部分から光が漏れるのを防止する。

図1に示すカラーフィルタ基板1は、例えば、図2(b)に示すような大面積のマザー基材12から切り出される。具体的には、まず、マザー基材12内に設定された複数のカラーフィルタ形成領域11のそれぞれの表面にカラーフィルタ基板1の1個分のパターンを形成し、さらにそれらのカラーフィルタ形成領域11の周りに切断用の溝を形成し、さらにそれらの溝に沿ってマザー基材12を切断することにより、個々のカラーフィルタ基板1が形成される。

以下、図2(a)に示すカラーフィルタ基板1を製造する製造方法及びその製造装置について説明する。

図4はカラーフィルタ基板1の製造方法を工程順に模式的に示している。まず、ガラス、プラスチック等によって形成されたマザー基材12の表面に透光性のない金属又は樹脂材料、例えばCr(クロム)によってブラックマスク6を矢印B方向から見て格子状パターンに形成する。格子状パターンの格子穴の部分7は色絵素3が形成される領域、すなわち色絵素形成領域である。このブラックマスク6によって形成される個々の色絵素形成領域7の矢印B方向から見た場合の平面寸法は、例えば30μm×100μm程度に形成される。

ブラックマスク6は任意の成膜手法、例えばスパッタリングによって材料、例えばCr等を0.1〜0.2μm程度の均一な厚さで一様に形成した後、適宜のパターニング手法、例えばフォトリソグラフィー法によって格子状パターンに形成される(工程P1)。ブラックマスク6の形成後、工程P2においてバンク5を形成する。具体的には、望ましくは撥インク性の樹脂を例えばスピンコート法を用いて所定の厚さに形成して、さらに適宜のパターニング手法例えばフォトリソグラフィー法を用いて所定の格子状に形成する。この際、ブラックマスク6の幅とバンク5の幅は必ずしも一致しなくてもよい。

その後、工程P3において、バンク5によって区画された各領域内にインクジェット法を用いてR,G,Bの色絵素3を形成する。具体的には、インクジェットヘッド22によってマザー基材12の表面を走査しながら、インクジェットヘッド22に設けたノズル27から色絵素材料8を図3のいずれかに示す配列パターンに対応した所定のタイミングでインク滴として吐出してマザー基材12上に付着させる。そして、焼成処理、紫外線照射処理、又は真空乾燥処理により色絵素材料を固化して色絵素3を形成する。この処理を各色絵素3R,3G,3Bごとに繰り返すことによって希望の配列の色絵素パターンを形成する。

その後、工程P4において、バンク5によって区画された各領域内であって色絵素3の上にインクジェット法を用いて保護膜4を形成する。具体的には、色絵素3の場合と同様にして、インクジェットヘッド22によってマザー基材12の表面を走査しながら、インクジェットヘッド22に設けたノズル27から保護膜材料10を図3のいずれかに示す配列パターンに対応した所定のタイミングでインク滴として吐出してマザー基材12上の各色絵素3の上に付着させる。そしてその後、例えば200℃、30分〜60分の焼成処理により保護膜材料を固化して保護膜4を成膜する。

なお、色絵素形成工程P3におけるインクジェット処理では、色絵素3のR,G,B各色ごとにインクジェットヘッド22の走査を繰り返して色絵素を形成するか、あるいは、1つのインクジェットヘッド22にR,G,B3色のノズルを設備しておいて1回の走査によってR,G,B3色を同時に形成することもできる。

一方、保護膜形成工程P4におけるインクジェット処理では、バンク5によって形成される複数の格子状穴の全てへインクジェットヘッド22の1回の走査期間中に所定量のインク滴を供給する。但し、格子状穴の中に形成されている色絵素3の厚さがR,G,Bの色ごとに異なっている場合には、ノズル27から吐出するインクの吐出量も色ごとに適量に調節する。

色絵素形成工程P3で用いるインクジェットヘッド22と保護膜形成工程P4で用いるインクジェットヘッド22は同一のインクジェット装置に交換して装着することにしても良いし、あるいは、それぞれを別個のインクジェット装置に装着しておいてそれらのインクジェット装置を個別に使用することにしても良い。また、場合によっては、インクジェットヘッド22及びそれを装着するインクジェット装置として同じものを使用し、その同一のインクジェットヘッド22へ供給するインクを色絵素材料と保護膜材料との間で交換するような方法も採用できる。

なお、色絵素形成工程P3及び保護膜形成工程P4におけるインクジェットヘッド22によるマザー基材12の走査方法は特別な方法に限定されるものでなく種々に考えられる。例えば、複数のノズル27をマザー基材12の一辺とほぼ同じ長さに並べてノズル列を構成し、1回の走査によってマザー基材12の全面に絵素材料8や保護膜材料10を供給する方法や、マザー基材12の一辺よりも短い長さのノズル列を有するインクジェットヘッド22に関してインクを吐出するための主走査及び主走査位置をずらせるための副走査を繰り返して行うことによってマザー基材12の全面にインクを供給する方法等が考えられる。

図5は、図4の色絵素形成工程P3及び保護膜形成工程P4を実施するための装置の一例であるインクジェット装置の一実施形態を示している。このインクジェット装置16は色絵素材料又は保護膜材料をインクの液滴として、マザー基材12(図2(b)参照)内の各カラーフィルタ形成領域11内の所定位置に吐出して付着させるための装置である。

図5において、インクジェット装置16は、インクジェットヘッド22を備えたヘッドユニット26と、インクジェットヘッド22の位置を制御するヘッド位置制御装置17と、マザー基材12の位置を制御する基板位置制御装置18と、インクジェットヘッド22をマザー基材12に対して主走査移動させる主走査駆動装置19と、インクジェットヘッド22をマザー基材12に対して副走査移動させる副走査駆動装置21と、マザー基材12をインクジェット装置16内の所定の作業位置へ供給する基板供給装置23と、そしてインクジェット装置16の全般の制御を司るコントロール装置24とを有する。

ヘッド位置制御装置17、基板位置制御装置18、主走査駆動装置19、そして副走査駆動装置21の各装置はベース9の上に設置される。また、それらの各装置は必要に応じてカバー14によって覆われる。

インクジェットヘッド22は、例えば図7に示すように、複数、本実施形態では6個のヘッド部20と、それらのヘッド部20を並べて支持する支持手段としてのキャリッジ25とを有する。キャリッジ25は、ヘッド部20を支持すべき位置にヘッド部20よりも少し大きい穴すなわち凹部を有し、各ヘッド部20はそれらの穴の中に入れられ、さらにネジ、接着剤その他の締結手段によって固定される。また、キャリッジ25に対するヘッド部20の位置が正確に決められる場合には、特別な締結手段を用いることなく、単なる圧入によってヘッド部20を固定しても良い。

ヘッド部20は、図7(b)に示すように、複数のノズル27を列状に並べることによって形成されたノズル列28を有する。ノズル27の数は例えば180個であり、ノズル27の穴径は例えば28μmであり、ノズル27間のノズルピッチは例えば141μmである。図2(a)及び図2(b)において基材2及びマザー基材12に対する主走査方向はX方向であり、それに直交するY方向が副走査方向であり、それらのX方向及びY方向は図7(a)においてインクジェットヘッド22に対して図示の通りに設定される。
