【発明の属する技術分野】
本発明は、表示装置に利用される基板に関する。また、その基板を用いた液晶装置、電子機器、及びそれらの製造方法に関する。

【従来の技術】
近年、携帯電話機、携帯型パーソナルコンピュータ等といった電子機器に液晶装置が広く用いられるようになってきている。この液晶装置の1つとして、液晶層に関して観察側と反対側の基板の内面又は外面に光反射膜を設け、観察側から入射した光をその光反射膜で反射させ、その反射光を表示用の光源として用いる構造の、いわゆる反射型表示の液晶装置が知られている。また、液晶層に関して観察側の反対側に照明装置、いわゆるバックライトを配設し、この照明装置を表示用の光源として用いる構造の、いわゆる透過型表示の液晶装置も知られている。また、光反射膜として、光反射特性と光透過特性を併せ持つハーフミラーを設けることによって、透過型表示及び反射型表示の両方を適宜切り替えることが出来る、いわゆる半透過反射型表示の液晶装置も知られている。他方、近年の液晶装置では、R(赤)、G(緑)、B(青)や、C(シアン)、M(マゼンタ)、Y(イエロー)等といった色絵素を液晶装置の表示領域内に設けることにより、カラー表示を行うことが多くなっている。

【発明が解決しようとする課題】
光反射膜に光反射特性と光透過特性とを併せ持つハーフミラーを設けて半透過反射表示を行う場合であって、色絵素を用いてカラー表示を行うとき、従来は、表示領域内において、反射表示特性を向上させると透過表示時の色が薄くなり、透過表示特性を向上させると反射表示時の色が濃くなるため、透過表示時と反射表示時の両方において良好な色表示を行うことができなかった。本発明者は、その原因を求めて種々の実験を行い、その結果、光反射膜に設ける光透過率分布とR,G,B等といった各色絵素との位置的関係及び形状的関係が整合しないと均一な色表示ができないことを知見した。さらに、区画領域内において、光反射膜の光透過率を変化させるために膜厚を変化させるには、インクジェット法にて光反射膜を形成することが有効であることを知見した。本発明は、上記の知見に基づいて成されたものであって、液晶装置、特に半透過反射型の液晶装置において反射表示時及び透過表示時の両方について常に平面的に良好な色表示を行うことができるようにするものである。

【課題を解決するための手段】
本発明は、対向して配置した一対の電極を有し、前記一対の電極が対向する領域毎にドットが形成されてなる液晶表示装置に用いる基板において、前記ドットを区画する区画部材と、前記区画部材で区画された領域に形成され、光反射特性と光透過特性とを併せ持つ反射膜と、を具備し、前記反射膜の反射率がドット内において不均一であることを特徴とする。
あるいは、対向して配置した一対の電極を有し、前記一対の電極が対向する領域毎にドットが形成されてなる液晶表示装置に用いる基板において、前記ドットを区画する区画部材と、前記区画部材で区画された領域に形成され、光反射特性と光透過特性とを併せ持つ反射膜と、を具備し、前記反射膜の厚みがドット内において不均一であることを特徴とする。

このように光反射膜16の厚さが平面内で不均一になるときには、例えば、光反射膜16の厚さが基準値T0よりも低くなる部分においては、色絵素を厚く形成することが望ましい。こうすれば、反射表示時と透過表示時との間の色表示をより一層均一にできる。

光反射膜に設ける光高透過領域の形状を観察する際、光学的な干渉縞を利用して形状を決定することが有効である。具体的に説明すれば、図6(a)に示すように光反射膜16に自然光R0を照射して光反射膜16からの反射光R1をカメラ30によって撮影し、その撮影像をディスプレイ等の画面に表示すれば、図6(b)に模式的に示すように光反射膜16の光反射率の違いに応じて干渉縞Fが確認できる。この干渉縞Fは、いわば光反射率の表面の等高線を表すものと考えられる。よって、干渉縞Fの中の希望の1つを選択してその干渉縞Fに合わせて色絵素17の膜厚を適宜変更して形成すれば、光透過率の高さに正確に合致したカラーフィルタを形成することができる。

前記光高透過領域の面積はそれが含まれるドットの面積の5%以上45%以下、望ましくは30%前後であることが望ましい。これは、光高透過領域率が上記範囲内であれば、反射表示時と透過表示時の双方において共に良好な視認性を得ることができる。光高透過領域率が上記範囲の上限から外れると、反射光が十分に得られないために表示が不鮮明になり、光高透過領域率が上記範囲の下限から外れると照明装置による照明効果が十分に得られないために表示が不鮮明になる。

また、色絵素は前記光反射膜の厚さに対応した形状に形成することが望ましい。
カラー表示を観察したとき色の濃さは色絵素の厚さに強く影響される。従って、色絵素が光反射膜の光透過率と無関係に形成されると、表示された色の濃さに不均一が発生する可能性が高い。光反射膜には、光反射膜の膜厚が薄ければ光透過率が高くなる性質を有しているので、色絵素の厚さを光反射膜の膜厚に対応して決定しておけば、均一な色表示を達成できる。

【発明の実施の形態】
(液晶装置の第1実施形態)
以下、本発明を実施形態に基づいて説明する。図1は本発明に係る液晶装置の一実施形態を分解状態で示している。また、図2は図1におけるI−I線に従った液晶装置の断面構造を示している。本実施形態で例示する液晶装置1は、アクティブ素子として2端子型のスイッチング素子であるTFD(Thin Film Diode)素子を用いるアクティブマトリクス方式の液晶装置であって、反射型表示及び透過型表示の両表示機能を併せて有する半透過反射型の液晶装置であって、さらに、基板上にICチップを直接に実装する構造のCOG(Chip On Glass)方式の液晶装置である。図1において、液晶装置1は、第1基板3aと第2基板3bとを環状のシール材4によって貼り合わせて液晶パネル2を形成し、両基板の間に形成される間隙、いわゆるセルギャップ内に液晶Lを封入し、第1基板3a及び第2基板3bに、それぞれ、液晶駆動用IC6a及び6bを実装し、さらに観察側と反対側、本実施形態では第1基板3aの外側に照明装置7をバックライトとして配設することによって形成される。液晶駆動用IC6a及び6bの実装は、例えばACF(Anisotropic Conductive Film)を用いて行われる。また、液晶Lのセルギャップへの封入はシール材4の適所に設けた液晶注入用開口4aを通して行われ、その開口4aは液晶注入後に樹脂等によって封止される。

第1基板3aは、図2に示すように、ガラス、プラスチック等によって形成された矢印B方向から見て方形状の第1基材8aを有し、その第1基材8aの内側(図2の上側)表面には、該表面側から順に、カラーフィルタ11、第1電極12a及び配向膜13aが形成される。カラーフィルタ11は、区画材14、光反射膜16、色絵素17、保護膜9によって構成されている。また、第1基材8aの外側表面には、偏光板19aが貼着等によって装着されている。カラーフィルタ11は、図5(a)に示すように、第1基材8aの上に形成された矢印C方向から見て格子状のパターンに形成された区画材としてのバンク14と、バンク14によって区画された複数の格子穴領域内に形成された複数の光反射膜16と、該光反射膜16の上に形成された色絵素17と、それらの色絵素16の上に形成された保護膜9とを有する。本実施形態では光反射膜16及び色絵素17の両方とも、後述のように、インクジェット法を用いて形成される。

なお、図5は複数の色絵素17のうちの数個、主に3個、を拡大して示しており、カラーフィルタ11はこれらの色絵素17を矢印C方向から見て縦横に多数、マトリクス状に配列することによって形成されている。また、複数の色絵素17は1つずつが独立して色表示可能なドット毎に設けられ、R色絵素17R、G色絵素17G,B色絵素17Bの3色の色絵素が設けられた3ドットを1つのユニットとして1画素を構成している。ここで、ドットとは、図3に示すように、第1電極12a、第2電極12bとの重なり領域によって定義される領域のことを示す。 各光反射膜16は、図5(a)及び図5(c)にその断面構造を示すように、中心部Pが最も高い山形形状すなわちドーム形状に形成される。これは、色絵素16をインクジェット法を用いて形成したときに、すなわちインクジェットヘッドからインクすなわち色絵素材料を各区画領域内へ液滴状に吐出したときに、普通に形成される形状であると考えられる。
色絵素17は、R(赤)、G(緑)、B(青)の3色の各色絵素17R、17G、17Bを配列することによって形成される。各色の平面内での配列形態としては、例えば、図4(a)に示すストライプ配列、図4(b)に示すモザイク配列、図4(c)に示すデルタ配列等が考えられる。ここで、ストライプ配列は、マトリクスの縦列が全て同色になる配色である。モザイク配列は、縦横の直線上に並んだ任意の3つの色絵素がR,G,Bの3色となる配色である。そして、デルタ配列は、色絵素の配置を段違いにし、任意の隣接する3つの色絵素がR,G,Bの3色となる配色である。図5(a)において、バンク14は、本実施形態の場合、非透光性の樹脂を任意のコート法、例えばスピンコート法等によって塗布した後、任意のパターニング法、例えばフォトリソグラフィー法によってパターニングすることによって形成される。非透光性樹脂によって形成されたバンク14は、カラーフィルタ11から光が漏れ出ることを防止するブラックマスクとしても機能する。もちろん、バンク14の下層に別途、ブラックマスクをパターニングしても良い。

保護膜9は、通常は透明な樹脂材料によって形成され、例えば、次のように機能する。第1に、保護膜の形成によってカラーフィルタ基板の表面を平坦化することにより、そのカラーフィルタ基板の表面に電極が形成される際、その電極が切れることを防止する。第2に、保護膜上の電極の低抵抗化によって画素間のコントラスト比を向上させる。第3に、保護膜形成後に続いて行われる工程においてカラーフィルタ基板内の画素が傷付くことを防止すること、すなわち保護機能を果たす。第4に、カラーフィルタ基板が液晶装置に用いられる場合にセルギャップ内へ液晶が封入された後、カラーフィルタ基板から液晶へ不純物が拡散することを防止する。

図1において、光反射膜16は、例えばAl、Ag、Cr等或いはそれらを含む合金のコロイド溶液といった光反射性を有する金属材料と、アクリル樹脂、エポキシ樹脂、フッ素樹脂、ポリイミド樹脂等の光透過性樹脂と、これらを液状にするための有機溶剤と、を有する液体材料をインクジェット法によってパターニングすることによって形成される。そして、そのパターニングの際に各光反射膜16の形成領域、すなわちバンク14によって区画された個々の区画領域、に対応して光高透過領域18が形成される。

これらの光高透過領域18は、本実施形態の場合、図5(a)〜(c)に示すように、バンク14によって区画される各区画領域内の周辺部に対応して、すなわち各区画領域内に形成される光反射膜16の最小膜厚部分に対応して、形成されている。また、光高透過領域18は、図5(b)に示すように、長方形状に形成された各区画領域の周辺部に沿って、環状形状、に形成されている。

図2において、第1電極12aは矢印B方向から見てストライプ状に形成される。なお、図1及び図2では、第1電極12aのパターンを理解し易く示すために、それらを広い間隔且つ少ない本数で模式的に描いてあるが、実際には、非常に狭い間隔で多数本が形成されている。第1電極12aは、例えば、ITO(Indium Tin Oxide)を任意の成膜法、例えばスパッタリング法によって一様な厚さで成膜した後、任意のパターニング法、例えばフォトリソグラフィー法によって希望形状、例えばストライプ状にパターニングすることによって形成されている。

上記の各要素は、例えば次のようにして形成される。すなわち、例えばTa(タンタル)をスパッタリング法によって一様に成膜した後パターニングしてライン配線21の第1層21a及びTFD素子22の第1金属膜22aを形成する。次に、陽極酸化処理を行ってライン配線21の第1層21aの上に第2層21bを形成し、さらにTFD素子22の第1金属膜22aの上に絶縁膜22bを形成する。次に、例えばCr(クロム)をスパッタリング法によって一様に成膜した後、パターニングしてライン配線21の第2層21bの上に第3層21cを形成し、さらにTFD素子22の絶縁膜22bの上にライン配線21から延びる第2金属膜22c及び絶縁膜22bと第2電極12bとを接続する第2金属膜22cを形成する。

以上により、TFD素子22は、ライン配線21に近い側に第1TFD要素23a及び第2電極12bに近い側に第2TFD要素23bを有することになる。そして、第1TFD要素23aは、ライン配線21側から見て、第2金属膜22c/絶縁膜22b/第1金属膜22aの層構造、すなわちMIM(Metal-Insulator-Metal)構造を有する。また、第2TFD要素23bは、ライン配線21側から見て、第1金属膜22a/絶縁膜22b/第2金属膜22cの層構造、すなわちMIM構造を有する。

このTFD構造は、2つのTFD要素を電気的に逆向きに直列接続して成るバック・ツー・バック(Back To Back)構造と呼ばれるものであり、これはMIM素子のスイッチング特性を安定化させるために採用される構造である。スイッチング特性に関してそれ程高い安定性を必要としない場合には、バック・ツー・バック構造に代えて、1個のTFD要素だけから成るシングル構造のTFD素子を用いることもできる。

図2において、第1基板3aと第2基板3bとは、シール材4によって貼り合わされると共に、いずれかの基板上に分散された粒子状のスペーサ27によってセルギャップが維持され、そのセルギャップ内に液晶Lが封入されている。液晶Lとしては、例えばTN(Twisted Nematic)液晶が用いられる。

反射型表示及び透過型表示のいずれの場合でも、液晶Lを挟持する第1電極12aとそれに対向する第2電極12bとの間にスイッチング素子22のスイッチング動作に応じた電圧が印加され、これにより、液晶L内の液晶分子の配向が制御される。そして、この配向制御により、液晶Lに供給された光が変調され、この変調光が偏光板19bに到達し、この偏光板19bを通過する偏光と通過しない偏光とによって観察側に像が表示される。このとき、カラーフィルタ11のうちのR,G,Bのいずれを通った反射光を選択するかによって希望する色を表示する。

このように、透過表示時には色絵素17の最大膜厚部分を1回通過する光によって表示が行われ、反射表示時には膜厚の薄い部分を往復通過すなわち2回通過する光によって表示が行われることになるので、反射表示時と透過表示時との間で光学的膜厚をほぼ等しく又は互いに近づけることができ、それ故、両者間で均一な色表示を行うことができる。ところで、本実施形態のようにインクジェット法を用いて光反射膜を形成すると(詳しくは後述する)、その光反射膜16は図5(a)及び図5(c)に示すように、バンク14によって区画される領域の中心部が盛り上がり、周辺部の膜厚が薄くなる傾向にある。従って、本実施形態のようにこの周辺部に対応して光反射膜16に光高透過領域18を設ければ、反射表示時と透過表示時との間で光学的膜厚をほぼ等しく又は互いに近づけることができ、それ故、両者間で均一な色表示を行うことができる。
